Electrical Architecture Optimization and Selection - Cost Minimization via Wire Routing and Wire Sizing

In this paper, we propose algorithms for cost minimization of physical wires that are used to connect electronic devices in the vehicle. The wiring cost is one of the most important drivers of electrical architecture selection. Our algorithms perform wire routing from a source device to a destination device through harnesses, by selecting the optimized wire size. In addition, we provide optimized splice allocation with limited constraints. Based on the algorithms, we develop a tool which is integrated into an off-the-shelf optimization and workflow system-level design tool. The algorithms and the tool provide an efficient, flexible, scalable, and maintainable approach for cost analysis and architecture selection.

Advancement in Vehicle Development Using the Auto Transfer Path Analysis

This paper presents the most recent advancement in the vehicle development process using the one-step or auto Transfer Path Analysis (TPA) in conjunction with the superelement, component mode synthesis, and automated multi-level substructuring techniques. The goal is to identify the possible ways of energy transfer from the various sources of excitation through numerous interfaces to given target locations. The full vehicle model, consists of superelements, has been validated with the detailed system model for all loadcases. The forces/loads can be from rotating components, powertrain, transfer case, chain drives, pumps, prop-shaft, differential, tire-wheel unbalance, road input, etc., and the receiver can be at driver/passenger ears, steering column/wheel, seats, etc. The traditional TPA involves two solver runs, and can be fairly complex to setup in order to ensure that the results from the two runs are consistent with subcases properly labeled as input to the TPA utility.

Simulation Fidelity Improvement of H350 Lower Tibia Indices

Finite element dummy models have been more and more widely applied in virtual development of occupant protection systems across the automotive industry due to their predictive capabilities. H350 dyna dummy model [1] is a finite element representation of the Hybrid III male dummy [2], which is designed to represent the average of the United States adult male population. Lower extremity injuries continue to occur in front crash accidents despite increasing improvement of vehicle crashworthiness and occupant restraint system. It is therefore desirable to predict lower tibia injury numbers in front occupant simulations. Though lower tibia loading/index predictions are not studied as much as the FMVSS 208 regulated injury numbers, the tibia indices are injury criteria that need to be assessed during IIHS and Euro NCAP frontal offset occupant simulations. However during front crash simulations, it is very difficult to achieve good correlations or predictions of lower tibia loadings.

Prediction of Driving Cycles by Means of a Co-Simulation Framework for the Evaluation of IC Engine Tailpipe Emissions

The reliable prediction of pollutant emissions generated by IC engine powertrains during the WLTP driving cycle is a key aspect to test and optimize different configurations, in order to respect the stringent emission limits. This work describes the application of an integrated modeling tool in a co-simulation environment, coupling a 1D fluid dynamic code for engine simulation with a specific numerical code for aftertreatment modelling by means of a robust numerical approach, to achieve a complete methodology for detailed simulations of driving cycles. The main goal is to allow an accurate 1D simulation of the unsteady flows along the intake and exhaust systems and to apply advanced thermodynamic combustion models for the calculation of cylinder-out emissions.

Chevrolet Volt Electric Utilization

Evaluation of one year of in-use operating data from first generation Chevrolet Volt Extended-Range Electric Vehicle (E-REV) retail customers determined trip initial Internal Combustion Engine (ICE) starts were reduced by 70% relative to conventional vehicles under the same driving conditions. These Volt drivers were able to travel 74% of their total miles in EV without requiring the ICE's support. Using this first generation Volt data, performance of the second generation Volt is projected. The Southern California Association of Governments (SCAG) Regional Travel Survey (RTS) data set was also processed to make comparisons between realistic PHEV constraints and E-REV configurations. A Volt characteristic E-REV was found to provide up to 40 times more all-electric trips than a PHEV over the same data set.

Adjoint-Driven Aerodynamic Shape Optimization Based on a Combination of Steady State and Transient Flow Solutions

Aerodynamic vehicle design improvements require flow simulation driven iterative shape changes. The 3-D flow field simulations (CFD analysis) are not explicitly descriptive in providing the direction for aerodynamic shape changes (reducing drag force or increasing the down-force). In recent times, aerodynamic shape optimization using the adjoint method has been gaining more attention in the automotive industry. The traditional DOE (Design of Experiment) optimization method based on the shape parameters requires a large number of CFD flow simulations for obtaining design sensitivities of these shape parameters. The large number of CFD flow simulations can be significantly reduced if the adjoint method is applied. The main purpose of the present study is to demonstrate and validate the adjoint method for vehicle aerodynamic shape improvements.

Challenges in Real Time Controls Simulation (Hardware-In-the-Loop) in Active Safety for Subsystem Level Software Verification

As the new features for driver assistance and active safety systems are growing rapidly in vehicles, the simulation within a virtual environment has become a necessity. The current active safety system consists of Electronic Control Units (ECUs) which are coupled to camera and radar sensors. Two methods of implementation exists, integrated sensors with control modules or separation of sensors form control modules. The subsystem integration testing poses new challenges for virtual environment for simulation of active safety features. The comprehensive simulation environment for integration testing consists of chassis controls, powertrain, driver assistance, body and displays controllers. Additional complexity in the system is the serial communication strategy. Multiple communication protocols such as GMLAN, LIN, standard CAN, and Flexray could be present within the same vehicle topology.

Driver Acceptance and Use of a Speed Limit and Curve Advisor

This research examined driver acceptance and behavior associated with Speed Limit and Curve Advisor systems, including influences on speed choice. Drivers experienced messages from an emulated Speed Limit and Curve Advisor system during a 2-hour public road drive. Driver tolerance for system errors and message conflicts was also studied by manipulating the accuracy of the information provided by the system. Messages were presented using either a Head-Up Display or on an in-dash Driver Information Center. Results indicate that drivers liked having speed limit information continuously available to them while driving, but the information provided by the Speed Limit Advisor did not significantly influence or alter drivers' speed choice or deceleration profiles in comparison to driving without the system.

Effects on Surface Roughness and Friction on Aluminum Sheet under Plain Strain Cyclic Bending and Tension

During sheet metal forming, the friction and surface roughness change as the sheet slides, bends and stretches against the tools. This study assessed evolution of friction and surface roughness changes on aluminum sheet with two surface finish conditions, mill finish (MF) and electron discharge texture (EDT), in both the longitudinal and the transverse rolling directions of the sheet. The sheets were tested using a three pin Draw Bead Simulator (DBS). Surface roughness of the sheet evolved as a result of bending at the first shoulder, reverse bending at the middle pin, bending at the second shoulder and unbending at the exit. Stretching conditions and sheet-pin contact were also varied to see the impact on surface roughness. In general, the largest surface roughness change for the transverse direction was observed at the convex side of the exit shoulder pin and on the convex side of the first shoulder for the longitudinal direction.

The Effect of Surface Finish on Aluminum Sheet Friction Behavior

Aluminum sheet is commercially available in three surface finishes, mill finish (MF), electric discharge texture (EDT), and dull finish (DF). This surface finish impacts the friction behavior during sheet metal forming. A study was done to compare ten commercially available sheet samples from several suppliers. The friction behavior was characterized in the longitudinal and transverse directions using a Draw Bead Simulator (DBS) test, resulting in a coefficient of friction (COF) value for each material. Characterization of the friction behavior in each direction provides useful data for formability analysis. To quantitatively characterize the surface finish, three-dimensional MicroTexture measurements were done with a WYKO NT8000 instrument. In general, the MF samples have the smoothest surface, with Sa values of 0.20-0.30 μm and the lowest COF values. The EDT samples have the roughest surface, with Sa values of 0.60-1.00 μm, and the highest COF values.

Modeling/Analysis of Pedestrian Back-Over Crashes from NHTSA's SCI Database

An analysis of the first 35 back-over crashes reported by NHTSA's Special Crash Investigations unit was undertaken with two objectives: (1) to test a hypothesized classification of backing crashes into types, and (2) to characterize scenario-specific conditions that may drive countermeasure development requirements and/or objective test development requirements. Backing crash cases were sorted by type, and then analyzed in terms of key features. Subsequent modeling of these SCI cases was done using an adaptation of the Driving Reliability and Error Analysis Methodology (DREAM) and Cognitive Reliability and Error Analysis Methodology (CREAM) (similar to previous applications, for instance, by Ljung and Sandin to lane departure crashes [10]), which is felt to provide a useful tool for crash avoidance technology development.

Issues Related to the Use and Design of a Backing Rear Cross Traffic Alert System

Alternative implementations of a Rear Cross Traffic Alert (RCTA) system intended to actively notify drivers of the presence of rear cross-path traffic when backing were evaluated in naturalistic settings. The feature is one of several emerging technologies designed to assist drivers when backing - in this case, enhancing drivers' awareness of traffic approaching from the rear. The study allowed performance under a range of RCTA system driver interface implementations to be contrasted with conventional and wide Field of View (FOV) Rear Vision systems. Evaluations were conducted using a sample of 70 drivers under naturalistic settings and environments with repeated exposures to backing tasks. The study also made use of a staged conflict situation with a confederate vehicle in order to more precisely quantify driver behavior and system usage across drivers under controlled conflict situations.

Understanding Driver Perceptions of a Vehicle to Vehicle (V2V) Communication System Using a Test Track Demonstration

Vehicle-to-vehicle (V2V) communication systems can enable a number of wireless-based vehicle features that can improve traffic safety, driver convenience, and roadway efficiency and facilitate many types of in-vehicle services. These systems have an extended communication range that can provide drivers with information about the position and movements of nearby V2Vequipped vehicles. Using this technology, these vehicles are able to communicate roadway events that are beyond the driver's view and provide advisory information that will aid drivers in avoiding collisions or congestion ahead. Given a typical communication range of 300 meters, drivers can potentially receive information well in advance of their arrival to a particular location. The timing and nature of presenting V2V information to the driver will vary depending on the nature and criticality of the scenario.

Iterative Learning Control for a Fully Flexible Valve Actuation in a Test Cell

An iterative learning control (ILC) algorithm has been developed for a test cell electro-hydraulic, fully flexible valve actuation system to track valve lift profile under steady-state and transient operation. A dynamic model of the plant was obtained from experimental data to design and verify the ILC algorithm. The ILC is implemented in a prototype controller. The learned control input for two different lift profiles can be used for engine transient tests. Simulation and bench test are conducted to verify the effectiveness and robustness of this approach. The simple structure of the ILC in implementation and low cost in computation are other crucial factors to recommend the ILC. It does not totally depend on the system model during the design procedure. Therefore, it has relatively higher robustness to perturbation and modeling errors than other control methods for repetitive tasks.

Optimal Torque Control for an Electric-Drive Vehicle with In-Wheel Motors: Implementation and Experiments

This paper presents the implementation of an off-line optimized torque vectoring controller on an electric-drive vehicle with four in-wheel motors for driver assistance and handling performance enhancement. The controller takes vehicle longitudinal, lateral, and yaw acceleration signals as feedback using the concept of state-derivative feedback control. The objective of the controller is to optimally control the vehicle motion according to the driver commands. Reference signals are first calculated using a driver command interpreter to accurately interpret what the driver intends for the vehicle motion. The controller then adjusts the braking/throttle outputs based on discrepancy between the vehicle response and the interpreter command.

Effects of Gasoline and Ethanol Fuel Corrosion Inhibitors on Powertrain Intake Valve Deposits

Corrosion inhibitors (CIs) have been used for years to protect the supply and distribution hardware used for transportation of fuel from refineries and to buffer the potential organic acids present in an ethanol blended fuel to enhance storage stability. The impact of these inhibitors on spark-ignition engine fuel systems, specifically intake valve deposits, is known and presented in open literature. However, the relationship of the corrosion inhibitors to the powertrain intake valve deposit performance is not understood. This paper has two purposes: to present and discuss a second market place survey of corrosion inhibitors and how they vary in concentration in the final blended fuel, specifically E85 (Ethanol Fuel Blends); and, to show how the variation in the concentrations of the components of the CIs impacts the operation and performance of vehicles, specifically, the effects on intake valve deposit formation.

Application of System Safety Engineering Processes to Advanced Battery Safety

The battery system in the Chevrolet Volt is very complex and must balance a variety of performance criteria, including the safety of vehicle occupants and other users. In order to assure a thorough approach to battery system safety, a system safety engineering process was applied and found to provide a useful framework. This methodical approach began with the preliminary hazard analysis and continued through requirements definition, design development and, finally, validation. Potentially hazardous conditions related directly to functional safety (for example, charge control) and primary physical safety (for example, short circuit conditions) can all be addressed in this manner. Typical battery abuse testing, as well as newly defined limit testing, supported the effort. Extensive documentation, traceability and peer reviews helped to verify that all issues were addressed.

Model-based optimization methods of combined DPF+SCR Systems

The design of integrated exhaust lines that combine particulate and NOx emission control is a multidimensional optimization problem. The present paper demonstrates the use of an exhaust system simulation platform which is composed of well-established multidimensional mathematical models for the transient thermal and chemical phenomena in DOC, DPF and SCR systems as well as connecting pipe heat transfer effects. The analysis is focused on the European Driving Cycle conditions. Illustrative examples on complete driving cycle simulations with and without forced regeneration events are presented for alternative design approaches. The results illustrate the importance of DOC and DPF heat capacity effects and connecting pipe heat losses on the SCR performance. The possibility of combining DPF and SCR functionality on a single wall-flow substrate is studied.

On the Impact of the Maximum Available Tire-Road Friction Coefficient Awareness in a Brake-Based Torque Vectoring System

Tire-road interaction is one of the main concerns in the design of control strategies for active/semi-active differentials oriented to improve handling performances of a vehicle. In particular, the knowledge of the friction coefficient at the tire-road interface is crucial for achieving the best performance in any working condition. State observers and estimators have been developed at the purpose, based on the measurements traditionally carried out on board vehicle (steer angle, lateral acceleration, yaw rate, wheels speed). However, until today, the problem of tire-road friction coefficient estimation (and especially of its maximum value) has not completely been solved. Thus, active control systems developed so far rely on a driver manual selection of the road adherence condition (anyway characterized by a rough and imprecise quality) or on a conservative tuning of the control logic in order to ensure vehicle safety among different tire-road friction coefficients.
