Liftgate Structure Optimization to Minimize Contribution to Low Frequency Interior Noise

This paper presents the design development of a SUV liftgate with the intention of minimizing low frequency noise. Structure topology optimization techniques were applied both to liftgate and body FEA models to reduce radiated power from the liftgate inner surface. Topology results are interpreted into structural changes to the original liftgate and body design. Favorable results of equivalent radiated power (ERP) performance with reduced cost and mass is shown compared to baseline liftgate and baseline with tuned vibration absorber (TVA). This simulation includes finite element modeling of coupled fluid/structure interaction between the interior air cavity volume and liftgate structure. In addition to ERP minimization, multi-model optimization (MMO) was used on separate models simultaneously to preserve liftgate structural performance for several customer usage load cases.

Transient Thermal Behavior of Dry Clutch under Non-Uniform Pressure Condition

Accuracy of heat flux models is critical to clutch design in case of excessive temperatures due to large amounts of friction heat generated in the narrow space. Pressure distribution on the clutch friction interface is an important factor affecting heat flux distribution, thus affecting temperature distribution. In this paper, an experiment is conducted to obtain the pressure distribution for one typical dry clutch equipped with a set of diaphragm spring. Considering that the frictional interface is in contact, this study makes use of pressure sensitive film and acquires data based on image processing techniques. Then a polynomial mathematical model with dimensionless parameters is developed to fit the pressure distribution on the friction disc. After that, the proposed pressure model is applied to a thermal model based on finite element method. In addition, two conventional thermal models (i.e., uniform heat flux model and uniform pressure model), are implemented for comparison.

Modeling Forming Limit in Low Stress Triaxiality and Predicting Stretching Failure in Draw Simulation by an Improved Ductile Failure Criterion

A ductile failure criterion (DFC), which defines the stretching failure at localized necking (LN) and treats the critical damage as a function of strain path and initial sheet thickness, was proposed in a previous study. In this study, the DFC is revisited to extend the model to the low stress triaxiality domain and demonstrates on modeling forming limit curve (FLC) of TRIP 690. Then, the model is used to predict stretching failure in a finite element method (FEM) simulation on a TRIP 690 steel rectangular cup draw process at room temperature. Comparison shows that the results from this criterion match quite well with experimental observations.

Investigation of Fracture Behavior of Deep Drawn Automotive Part affected by Thinning with Shell Finite Elements

In the recent decades, tremendous effort has been made in automotive industry to reduce vehicle mass and development costs for the purpose of improving fuel economy and building safer vehicles that previous generations of vehicles cannot match. An accurate modeling approach of sheet metal fracture behavior under plastic deformation is one of the key parameters affecting optimal vehicle development process. FLD (Forming Limit Diagram) approach, which plays an important role in judging forming severity, has been widely used in forming industry, and localized necking is the dominant mechanism leading to fracture in sheet metal forming and crash events. FLD is limited only to deal with the onset of localized necking and could not predict shear fracture. Therefore, it is essential to develop accurate fracture criteria beyond FLD for vehicle development.

Integrated Computational Materials Engineering (ICME) Multi-Scale Model Development for Advanced High Strength Steels

This paper presents development of a multi-scale material model for a 980 MPa grade transformation induced plasticity (TRIP) steel, subject to a two-step quenching and partitioning heat treatment (QP980), based on integrated computational materials engineering principles (ICME Model). The model combines micro-scale material properties defined by the crystal plasticity theory with the macro-scale mechanical properties, such as flow curves under different loading paths. For an initial microstructure the flow curves of each of the constituent phases (ferrite, austenite, martensite) are computed based on the crystal plasticity theory and the crystal orientation distribution function. Phase properties are then used as an input to a state variable model that computes macro-scale flow curves while accounting for hardening caused by austenite transformation into martensite under different straining paths.

Automation in Simulation Process: Simplifying the Complexity in Vehicle Design

General Motors (GM) vehicle design operations group has envisioned that all designers and Design Engineers (DEs) should be able to analyze simple and single components and produce robust subsystem parts to support full vehicle system analysis. This vision is achieved by developing the Smart Simulation Tool (SST) within the Siemens NX CAD system. This tool empowers the designers to take charge of simple parts and produce high quality parts first time. This tool will also make both design and engineering analysis organizations at General Motors more efficient and productive. This paper describes the Smart Simulation Tool that was developed to automate the pre and post processing tasks of the Siemens NX Advanced Simulation process. Generally, the simulation process consumes a lot of designer’s time for building the Finite Element Analysis (FEA) models, typically one to two hours and is very tedious and has the potential for errors.

Material Characterization of Strain Rate Dependent Elastomers using Simplified Rubber Material Model in LS-DYNA

Elastomers are widely used in many automotive components such as seals, gaskets etc., for their hyperelastic properties. They can undergo large strain and can return to their original state with no significant deformation making them suitable for energy dissipation applications. Most common testing procedures include uniaxial tension, pure shear, biaxial tension and volumetric compression under quasi-static loading conditions. The results from these tests are used to generate material models for different finite element (FE) solvers, such as LS-DYNA. Commonly used material models for elastomers in LS-DYNA are the Ogden Material Model (MAT77), which uses parameter-based approach and the Simplified Rubber Material Model (MAT181), which uses tabulated input data. Prediction of rate dependent behavior of elastomers is gaining interest as, for example, during a crash simulation the components undergo impact under different strain rates.

Data Driven Model to Predict Cylinder Head Fatigue Failure

Fatigue failure is one of the major failure modes for internal combustion engines, especially with reduction in engine size and increase in combustion pressure and operating temperature. Dynamometer tests are devised to ensure engine durability for high and low cycle fatigue. With the advent of CAE technology, the dynamometer test behavior can be simulated using CAE analysis and engine durability can be assessed. The data generated in CAE analyses can be used to predict failure of the engines or future engine design modifications. The present paper has two parts - first is running finite element analysis (FEA) to get stress, strain data and running high cycle fatigue analysis to get safety factors and second is creating a predictive tool to assess failures using data from the first part as inputs. Using advancements in the field of machine learning, the paper presents use of support vector machine (SVM) algorithm to predict failure of the engine based on inputs.

Numerical Study of Twist Spring-back Control with an Unbalanced Post-stretching Approach for Advanced High Strength Steel

Twist spring-back would interfere with stamping or assembling procedures for advanced high strength steel. A “homeopathic” resolution for controlling the twist spring-back is proposed using unbalanced post-stretching configuration. Finite element forming simulation is applied to evaluate and compare the performance for each set of unbalanced post-stretching setup. The post-stretching is effectuated by stake bead application. The beads are separated into multiple independent segments, the height and radii of which can be adjusted individually and asymmetrically. Simulation results indicate that the twist spring-back can be effectively controlled by reducing the post-stretching proximate to the asymmetric part area. Its mechanism is qualitatively revealed by stress analyses, that an additional but acceptable cross-sectional spring-back re-balances the sprung asymmetrical geometry to counter the twist effect.

An Accurate Analysis Method to Calculate Planetary Gear Set Load Sharing under Non-Torque Load

Given their high-power density, large range of speed change, and reputation of being quieter than counter-shaft gear sets, planetary gear sets (PGS) have advantages to be applied in electric vehicle (EV) applications. Since electric drive unit (EDU) designs are often subject to accelerated development timelines with more versatile gear set layouts than conventional automotive transmissions, accurate prediction of PGS load sharing is needed. In the past, PGS load sharing imbalance used to be considered as a gear set problem focusing only on the effect to gear performance. Finding a closed-form formula has been a focus in gear design. However, early bearing failure in wind turbine gearboxes exposed the limitation of this strategy. With extensive field and laboratory testing, engineers started to notice that load sharing imbalance is essentially a system issue. Non-torque loads on PGS should be considered in the estimation by a gearbox system model.

Thermomechanical Fatigue Life Predictions of Cast Aluminum Cylinder Heads Considering Defect Distribution

Semi-Permanent Mold (SPM) cast aluminum alloy cylinder heads are commonly used in gasoline and diesel internal combustion engines. The cast aluminum cylinder heads must withstand severe cyclic mechanical and thermal loads throughout their lifetime. The casting process is inherently prone to introducing casting defects and microstructural heterogeneity. Porosity, which is one of the most dominant volumetric defects in such castings, has a significant detrimental effect on the fatigue life of these components since it acts as a crack initiation site. A reliable analytical model for Thermo-Mechanical Fatigue (TMF) life prediction must take into account the presence of these defects. In previous publications, it has been shown that the mechanism-based TMF damage model (DTMF) is able to predict with good accuracy crack locations and the number of cycles to propagate an initial defect into a critical crack size in aluminum cylinder heads considering ageing effects.

Thermomechanical Fatigue Crack Growth Simulation in a Turbo-Housing Model Using Nonlinear Fracture Mechanics

Turbocharger housings in internal combustion engines are subjected to severe mechanical and thermal cyclic loads throughout their life-time or during engine testing. The combination of thermal transients and mechanical load cycling results in a complex evolution of damage, leading to thermo-mechanical fatigue (TMF) of the material. For the computational TMF life assessment of high temperature components, the DTMF model can provide reliable TMF life predictions. The model is based on a short fatigue crack growth law and uses local finite-element (FE) results to predict the number of cycles to failure for a technical crack. In engine applications, it is nowadays often acceptable to have short cracks as long as they do not propagate and cause loss of function of the component. Thus, it is necessary to predict not only potential crack locations and the corresponding number of cycles for a technical crack, but also to determine subsequent crack growth or even a possible crack arrest.

Reliability Based Design Optimization Process for Door Slam Durability

The objective of this project was to establish a process to perform reliability-based design optimization for improved robustness and understanding of variability inside door slam durability performance. The existing analysis process assesses only the nominal door design. The updated process was automated to include a large-scale DOE which defines the range of durability performance. Then a large-scale Monte Carlo simulation is run to provide a probabilistic distribution of the predicted durability performance. Many variables are included in the DOE based on manufacturing build tolerance, material & weld properties, and material thickness variation due stamping/thinning. 300 finite element model runs are done to complete the DOE and define the fatigue performance domain. From these full FEA model runs, Kriging surfaces are created to quickly provide estimated performance for 4096 Monte Carlo simulation data points.

Development of a Lightweight Electric Light Duty Truck Structure

Finding room to package enough energy at today’s battery energy densities, while preserving performance and configuration requirements is a common problem for electric vehicles. This issue was recently addressed at General Motors by a small team utilizing agile concept development methods, constitutive material model development, and performance simulation tools to create a structural strategy for a family of unique electric light duty trucks. The desire to create a flexible architecture rather than a single vehicle, coupled with an underbody dominant, and rectilinear structural design space precluded any great topological novelty, so a basic principles approach was taken instead. A concept was devised whereby conventional truck frame rails were abandoned in favor of a series of three connected box-like structures along the length of the vehicle. For this to work effectively however, stable shear panels were required as a basic building block.

Modeling the Effect of Elastic Modulus of the Second Phase Particle on Crack Propagation Using FECEM

For the cases where perfect interface is not assumed and crack propagation path is unknown, the fully embedded zero-thickness cohesive element model (FECEM) is an alternative simulation method to model crack growth. In our newly developed FECEM model, the common element is triangle 3-node element under two-dimensional condition and the interface element is a quadrilateral cohesive element with zero thickness. From the simulation by FECEM, it is found that the elastic modulus of the second phase particle in a ductile matrix has a significant effect on crack propagation behavior. When the particle encounters the propagating crack, if it is softer than the matrix, the crack will be attracted towards the particle and then will puncture into it. If the particle is harder than the matrix, it will slow down the propagation of the crack.

Modeling Quasi-Static Crack Using XFEM and FECEM

Simulating quasi-static crack to obtain crack tip stress field is a criterion to evaluate whether a numerical simulation model is good at modeling discontinuous problems such as cracks. In this study, a fully embedded zero-thickness cohesive element model (FECEM) was developed based without assuming a perfect interface. By using XFEM (extended finite element method) and FECEM, respectively, 2-D finite element models were constructed to simulate the unilateral I-type and II-type cracks and mixed I-II type crack on 2-D rectangular plate. In XFEM simulation, J-integral was used to calculate the stress intensity factor on the crack tip, which was compared with the theoretical solution. Comparison of the simulated results by XFEM and FECEM models confirms that our newly developed FECEM model has a high reliability in simulating quasi-static crack without assuming a perfect interface.

Modal Analysis Correlation of Battery Components and Battery Module

The battery cell unit and battery module constitute the building blocks for the battery pack in an electric vehicle. It is important to rigorously understand the vibration induced response of the battery pack as it is a prerequisite for the safety of an electric vehicle. An accurate finite element (FE) model plays a key role in predicting the dynamic response of the battery pack simulation. In this paper, finite element analysis (FEA) results are compared with the experimental set up of the battery components and a 60-cell battery module. Using orthotropic elastic constants instead of isotropic properties to model the fiber reinforced polymer (FRP) made battery components produced better modal results correlation. Modal frequency values for the brick components have been improved by 25% to 50%. For the battery module, swapping of mode shape behavior is observed between finite element model and experimental results.

Design and Analysis of a Novel Magnetorheological Fluid Dual Clutch for Electric Vehicle Transmission

A novel magnetorheological fluid dual clutch (MRFDC) for electric vehicle transmission is proposed in this article. The structure was based on the MR fluid clutch and traditional dual clutch equipped on internal combustion engine vehicle. Therefore the MRFDC combines the advantages of MR fluid clutch and dual clutch transmission (DCT) to achieve high control accuracy and fast response. The structure of MRFDC was designed by Unigraphics (UG) three-dimensional (3D) modeling software. Then, finite element analysis (FEA) for magnetic field was conducted by ANSYS under different applied currents from 0.1A to 1A with 0.1A space to obtain the relation between the applied current and magnetic field. In this article, Herschel-Bulkley model is used to predict the MR fluid behavior because of the high shear rate of MR fluid.

Loads Simplification on Multi Input Axle Systems

The time domain is currently the most widely chosen option in fatigue testing to fully represent random events occurring in multiple simultaneous input channels. In vehicles for example, time domain tests can represent the same conditions of the road, by applying the same loads at the hard points of the vehicle along a time history. The main drawback of this methodology is the extensive testing duration and hardware cost. Time domain based fatigue tests are composed of a complex hardware, which requires servo motors to work, in order to induce the specific amount of load at a specific time window. These tests are time consuming, since they require the same length duration of the event they are reproducing, times the required repetitions. The frequency domain method for fatigue testing, on the other hand, requires simpler hardware, since there are no need for servomotors and the test length is reduced, since there is no need to run the full event times the required repetitions.

Experimental Evaluation of True Stress-Strain for Ductile Thermoplastics

Thermoplastics find application in many automotive components. Off late, hardware testing is supplemented by analysis using finite element (FE) codes. One of the factors determining the analysis accuracy is the representation of the components with suitable material models. While a uniaxial tensile test on the specimens typically provides engineering stress-strain data, material plasticity models in commercial FE solvers, such as LS-DYNA and ABAQUS, require equivalent plastic strain versus true stress as input. Engineering stress and strain can be converted to the corresponding true stress and true strain using equations based on the constant volume assumption; however, these equations are valid only up to the point of necking.
