Development of γ′-Fe4N Phase Control Technology and Low-Carbon Alloy Steel for High-Strength Nitrided Gear

A new nitriding technology and material technology have been developed to increase the strength of microalloyed gears. The developed nitriding technology makes it possible to freely select the phase composition of the nitride compound layer by controlling the treatment atmosphere. The treatment environment is controlled to exclude sources of supply of [C], and H2 is applied as the carrier gas. This has made it possible to control the forward reaction that decomposes NH3, helping to enable the stable precipitation of γ′-phase, which offers excellent peeling resistance. A material optimized for the new nitriding technology was also developed. The new material is a low-carbon alloy steel that makes it possible to minimize the difference in hardness between the compound layer and the substrate directly below it, and is resistant to decline in internal hardness due to aging precipitation in the temperature range used in the nitriding treatment.

Effect of Surface Heat Treatment on Corrosion-Related Failure of the Suspension Spring

In this research, a new wire material made using surface-reforming heat treatment was developed in order to enhance the corrosion fatigue resistance of suspension springs. The aim of surface reforming is to improve hydrogen embrittlement characteristics through grain refinement and to improve crack propagation resistance by partial softening of hardness. The grain refinement method used an α'→γ reversed transformation by rapid short-term heating in repeated induction heating and quenching (R-IHQ) to refine the crystal grain size of SAE 9254 steel spring wire to 4 μm or less. In order to simultaneously improve the fatigue crack propagation characteristics, the possibility of reducing the hardness immediately below the spring surface layer was also examined. By applying contour hardening in the second IHQ cycle, a heat affected zone (HAZ) is obtained immediately below the surface.

Development of a New Pressure Measurement Technique and PIV to Validate CFD for the Aerodynamics of Full-scale Vehicles

In the early stages of aerodynamic development of commercial vehicles, the aerodynamic concept is balanced with the design concept using CFD. Since this development determines the aerodynamic potential of the vehicle, CFD with high accuracy is needed. To improve its accuracy, spatial resolution of CFD should be based on flow phenomenon. For this purpose, to compare aerodynamic force, pressure profile and velocity vector map derived from CFD with experimental data is important, but there are some difficulties to obtain pressure profile and velocity vector map for actual vehicles. At the point of pressure measurement for vehicles, installation of pressure taps to the surface of vehicle, i.e., fuel tank and battery, is a problem. A new measurement method developed in this study enables measurement of surface pressure of any desired points. Also, the flexibility of its shape and measuring point makes the installation a lot easier than the conventional pressure measurement method.

Vibrational Analysis Method on High-frequency Electric-drive Motor Noise

When a vehicle is cruising, unpleasant noise in the 4 to 5 KHz high-frequency band can be heard at the center of all seats in the vehicle cabin. In order to specify the source of this noise, the correlation between the noise and airborne noise from the outer surface of the transmission was determined, and transfer path analysis was conducted for the interior of the transmission. The results indicated that the source of the noise was the 0th-order breathing mode specific to the drive motor. To make it possible to predict this at the desk, a vibrational analysis method was proposed for drive motors made up of laminated electrical steel sheets and segment-type coils. Material properties data for the electrical steel sheets and coils was employed in the drive motor vibrational analysis model without change. The shapes of the laminated electrical steel sheets and coils were also accurately modeled.

Elucidation of the Sulfide Corrosion Mechanism in Piston Pin Bushings

Recent trends to downsize engines have resulted in lighter weight and greater compactness. At the same time, however, power density has increased due to the addition of turbocharger and other such means to supplement engine power and torque, and this has increased the thermal and mechanical load. In this kind of environment, corrosion of the copper alloy bushing (piston pin bushing) that is press-fitted in the small end of the connecting rod becomes an issue. The material used in automobile bearings, of which the bushing is a typical example, is known to undergo sulfidation corrosion through reaction with an extreme-pressure additive Zinc Dialkyldithiophosphate (ZnDTP) in the lubricating oil. However, that reaction path has not been clarified. The purpose of the present research, therefore, is to clarify the reaction path of ZnDTP and copper in an actual engine environment.

Strength Analysis of a Cylinder Head Gasket Using Computer Simulation

The properties sought in a multi-layer steel cylinder head gasket include cylinder pressure sealing and fatigue strength in order for there to be no damage while the engine is in operation. Diesel engines, in particular, have high cylinder pressure and a high axial tension by the cylinder head bolt demanding severe environment to the gaskets. As engine performance is enhanced, there are cases when cracks develop in the gasket plate, necessitating countermeasures. The cause of cracking in a flat center plate, in particular, has not yet been explained, and no method for evaluation had previously existed. Three-dimensional non-linear finite element calculation was therefore performed to verify the cause. First, a static pressurization rig test was used and the amount of strain was measured to confirm the validity of the calculations. Then the same method of calculation was used to verify the distribution of strain, with a focus on the plate position.

Multi-Variable Air-Path Management for a Clean Diesel Engine Using Model Predictive Control

Recently, emission regulations have been strict in many countries, and it is very difficult technical issue to reduce emissions of diesel cars. In order to reduce the emissions, various combustion technologies such as Massive EGR, PCCI, Rich combustion, etc. have been researched. The combustion technologies require precise control of the states of in-cylinder gas (air mass flow, EGR rate etc.). However, a conventional controller such as PID controller could not provide sufficient control accuracy of the states of in-cylinder gas because the air-pass system controlled by an EGR valve, a throttle valve, a variable nozzle turbo, etc. is a multi-input, multi-output (MIMO) coupled system. Model predictive control (MPC) is well known as the advanced MIMO control method for industrial process. Generally, the sampling period of industrial process is rather long so there is enough time to carry out the optimization calculation for MPC.

Residual Stress Analysis for Additive Manufactured Large Automobile Parts by Using Neutron and Simulation

Metal additive manufacturing has high potential to produce automobile parts, due to its shape flexibility and unique material properties. On the other hand, residual stress which is generated by rapid solidification causes deformation, cracks and failure under building process. To avoid these problems, understanding of internal residual stress distribution is necessary. However, from the view point of measureable area, conventional residual stress measurement methods such as strain gages and X-ray diffractometers, is limited to only the surface layer of the parts. Therefore, neutron which has a high penetration capability was chosen as a probe to measure internal residual stress in this research. By using time of flight neutron diffraction facility VULCAN at Oak Ridge National Laboratory, residual stress for mono-cylinder head, which were made of aluminum alloy, was measured non-distractively. From the result of precise measurement, interior stress distribution was visualized.

Effects of Cavitation and Hydraulic Flip in 3-Hole GDI Injectors

The performance of Gasoline Direct Injection (GDI) engines is governed by multiple physical processes such as the internal nozzle flow and the mixing of the liquid stream with the gaseous ambient environment. A detailed knowledge of these processes even for complex injectors is very important for improving the design and performance of combustion engines all the way to pollutant formation and emissions. However, many processes are still not completely understood, which is partly caused by their restricted experimental accessibility. Thus, high-fidelity simulations can be helpful to obtain further understanding of GDI injectors. In this work, advanced simulation and experimental methods are combined in order to study the spray characteristics of two different 3-hole GDI injectors.

In-cylinder Optical Investigation of Combustion Behavior on a Fast Injection Rate Diesel Common Rail Injector

The field of diesel combustion research is producing numerous reports on studies of premixed combustion, which promises simultaneous reduction of both NOx and soot, in order to meet increasingly stringent regulations on harmful emissions from automobiles. However, although premixed combustion can simultaneously reduce both NOx and soot, certain issues have been pointed out, including the fact that it emits greater quantities of unburned HC and CO gases and the fact that it limits the operating range. Furthermore, this combustion method sets the ignition delay longer with the aim of promoting the mixing of fuel and air. This raises issues with the product due to the combustion instability and sensitivity to the uneven fuel properties that are found on the market, the capability of the engine response under transient conditions, the deterioration in combustion noise, and so on.

Research on Clogging Mechanism of Multilayered Fuel Filters and Extension of Filter Life Span in Ethanol Blended Fuel

Recently, the use of ethanol blended fuel is growing worldwide. Therefore, there is increasing needs for addressing issues relating to ethanol blended fuel use in gasoline engine fuel supply systems. In this paper, we focused on one of such issues, which is the reduced life of a multi-layered fuel filter used at inlet side of a fuel pump when it is used with ethanol blended fuel. In this study, we clarified that ethanol blended fuel tends to disperse dust particles contained in fuel to a greater extent than gasoline, and that it has a mechanism to accelerate clogging by concentrating the clogging only on the finest layer of the multi-layered filter. Also, in the process of clarifying this principle, we confirmed that dust particles dispersed by ethanol are coagulated when passing through the filter layers.

Ag-Type PM Oxidation Catalyst with Nd Added to Increase Contact Property between PM and Catalyst

Honda diesel engine vehicles that go on the market in 2018 will be equipped with a newly developed silver (Ag)-type catalyzed diesel particulate filter (cDPF). Ag has high particulate matter (PM) oxidation performance, but conventional catalyst-carrying methods cause weak contact property between PM and Ag; therefore, the newly Ag-type cDPF was developed on the concept of enhancing the property of contact between PM and the catalyst to realize contact property enhancement at the macro, meso, and nano scales. As a result, the newly developed catalyst showed an enhancement of T90 performance by a factor of approximately 2 relative to the conventional Ag-type catalyst in fresh condition. Durability in the environment of an automobile in use was examined through hydrothermal aging, lean-rich (L/R) aging, sulfur (S) poisoning, and ash deposition. The results have confirmed that hydrothermal aging is the greatest factor in deterioration.

Effects of Fuel Volatility on Combustion Characteristics of PCCI Diesel Engine

In PCCI diesel engine, the fuel is injected much earlier than the injection timing of conventional diesel engines. Exhaust-emission improvements are attained by the lean-premixed combustion. It is expected that fuel properties influence mixture formation and combustion characteristics. In this research, experiments were carried out using a single-cylinder PCCI diesel engine operating on pure fuels with different volatilities. The injection timing and overall equivalence ratio of the premixed spray were varied. The results showed that the maximum heat release rate was smaller for lower-volatility fuel while ISFC was maintained smaller. So the combustion of a lower-volatility fuel would moderately make progress.

In recent years, emission regulations have become more stringent as a result of increased environmental awareness in each region of the world. For diesel engines, reducing NOX emissions is a difficult technical challenge.[1],[2],[3],[4]. To respond to these strict regulations, an exhaust gas aftertreatment system was developed, featuring a lean NOX catalyst (LNC) that uses a new chemical reaction mechanism to reduce NOX. The feature of the new LNC is the way it reduces NOX through an NH3-selective catalytic reduction (SCR), in which NOX adsorbed in the lean mixture condition is converted to NH3 in the rich mixture condition and reduced in the following lean mixture condition. Thus, the new system allows the effective reduction of NOX. However, in order to realize cleaner emission gases, precise engine control in response to the state of the exhaust aftertreatment system is essential.

Resource-conserving, Heat-resistant Ni-based Alloy for Exhaust Valves

Conventionally, the Ni-based superalloys NCF3015 (30Ni-15Cr) and the high nickel content NCF440 (70Ni-19Cr) (with its outstanding wear resistance and corrosion resistance), have been used as engine exhaust valve materials. In recent years, automobile exhaust gases have become hotter because of exhaust gas regulations and enhanced fuel consumption efficiency. Resource conservation and cost reductions also factor into global environmental challenges. To meet these requirements, NCF5015 (50Ni-15Cr), a new resource-conserving, low-cost Ni-based heat-resistant alloy with similar high-temperature strength and wear resistance as NCF440, has been developed. NCF5015's ability to simultaneously provide wear resistance, corrosion resistance and strength when NCF5015 is used with diesel engines was verified and the material was then used in exhaust valves.

Next Generation Formed-In-Place Gasket (FIPG) Liquid Sealant for Automotive Intake Manifold Application

Intake manifold is a part of an engine that supplies fuel/air mixture to the cylinder heads. Recently, silicone FIPG has been used for the two part design of the intake manifold. It is known that a small, but significant, amount of gasoline fuel can penetrate through silicone FIPG layer due to the flexible nature of the siloxane backbone. Since gasoline permeation is becoming more important because of more severe regulations, it is found that a new polyacrylate based FIPG dramatically reduces the gasoline fuel permeation. This study compares this new technology, polyacrylate FIPG sealant with silicone FIPG sealant used today for vehicle powertrain gasketing applications. Adhesion investigation on both aluminum and magnesium alloys, and oil resistance are also discussed in this study.

Performance of Motorcycle Engine Oil with Sulfur-Based Additive as Substitute Zn-DTP

Just as CO2 reduction is required of four wheeled vehicles for environmental protection, similar environmental concerns drive the development of motorcycle oil technology. Zinc dialkyldithiophosphate (Zn-DTP) type additives are widely used for engine oil formulations. However, phosphorus compounds are environmental load materials. The reduction of the quantity of phosphorus compounds in engine oils is required to reduce poisoning of three-way catalysts used to purify exhaust gases from internal combustion engines. Mr. Ito and his co-authors1) reported that they developed a sulfur-based additive as a substitute for Zn-DTP. Their non-phosphorus engine oil formulation for four-wheeled vehicles with a sulfur-based additive was examined to evaluate its anti-wear performance using the following test methods:JASO M328 for gasoline engines (KA24E) and JASO M354 for Diesel engine (4D34T4).

Study of Power Generation Loss Decrease in Small Gas Engine Cogeneration

Power generation systems employed in small gas engine cogeneration were examined to compare losses in the converter, which converts three-phase alternator power to direct current (DC) voltage, and losses in the inverter, which converts power to high-quality alternating current (AC) voltage that can be connected into electric utility power lines. It is a characteristic of alternators that their efficiency and output voltage decline in the heavy load range. It was found, therefore, that step-down methods using thyristors operate in a low-efficiency range in order to provide a satisfactory supply of the targeted DC output voltage. Use of switching regulator methods, on the other hand, can generate the target voltage by regulating a switching device after first storing the alternator output in a choke coil. It was found, therefore, that these use the high-efficiency range of the alternator. The converter was found to have a resulting loss decrease of 19.4 W.

Development of Evaluation Method for Low-Cycle Fatigue Breakdown on HSDI Diesel Cylinder Head

With a growing demand for high-power diesel engines, a key issue in engine development is to create efficient methods for developing highly durable cylinder heads, without having to repeat trial-and-error testing. Especially, it was difficult to accurately predict the occurrence and origin of cracks on the surfaces of cylinder heads in hot and cold cycle engine operation. This paper describes a thermal fatigue evaluation method developed by analyzing areas around the glow plug hole where cracks often occur during hot and cold cycle engine operation. To reveal the conditions of edges from which cracks were formed under engine durability tests, we used two procedures. One was estimating local temperature of edge areas based on material hardness determination, in order to compensate for the accuracy of the thermal analysis. The other was analyzing the strain amplitudes on the cylinder head surface using computer simulation.
