Under-Hood CRFM and CAC Air Flow Management of Vehicle to Improve Thermal Performance by 1D Method Using Amesim

Currently the Automotive industry demands highly competitive product to survive in the global tough competition. The engine cooling system plays a vital role in meeting the stringent emission norms and improving the vehicle fuel economy apart from maintaining the operating temperature of engine. The airflow through vehicle subsystems like the grille, bumper, the heat exchangers, the fan and shroud and engine bay are called as front-end flow. Front end flow is crucial factor in engine cooling system as well as in determining the aerodynamic drag of vehicle. The airflow through the engine compartment is determined by the front-end vehicle geometry, the CRFM and CAC package, the engine back restriction and the engine compartment geometry including the inlet and outlet sections. This paper discusses the 1D modelling method for front-end airflow rate prediction and thermal performance by 1D method. The underbody components are stacked using heat stack and simulated in pressure mode.

A Holistic Approach of Developing New High Strength Cast Iron for Weight Optimization

Foundry industries are very much familiar and rich experience of producing ferrous castings mainly Flake Graphite (FG) and Spheroidal Graphite (SG) cast iron. Grey cast iron material is mainly used for dampening applications and spheroidal graphite cast iron is used in structural applications wherein high strength and moderate ductility is necessary to meet the functional requirements. However, both types of cast iron grades are very much suitable in terms of manufacturing in an economical way. Those grades are commercially available and being consumed in various industries like automotive, agriculture etc, High strength SG Iron grades also being manufactured by modifying the alloying elements with copper, chromium, manganese andcobalt. but it has its own limitation of reduction in elongation when moving from low to high strength SG iron material. To overcome this limitation a new cast iron developed by modifying the chemical composition.

With the increase in the number of automobiles on road, there is a very strong emphasis on reducing the air pollution which led to evolution of stringent emission norms. To meet these stringent emission norms, the ideal solution is to optimize the engine hardware and the combustion system to reduce the emission at source thereby reducing the dependency on exhaust after treatment system. Gasoline Direct Injection (GDI) engines are gaining popularity worldwide as they provide a balance between fun to drive and fuel efficiency. Controlling the particle emissions especially Particle Number (PN) is a challenge in GDI engines due to the nature of its combustion system. In this study, experiments were performed on a 1.2Litre 3-cylinder 250bar GDI engine to capture the effect of injection strategies on PN.

Major focus was given on the Comfort, Fuel efficiency & Safety during the development of the passenger cars, which certainly drives the vehicle business of Original Equipment Manufacturer (OEM’s). The air Conditioning in a car, plays an important role in the area of comfort of the passengers and fuel efficiency point of view. Especially Heat Exchanger plays a pivotal role in the air conditioning system. So, it’s a challenge for the OEM’s to select and design the optimal heat exchanger from the supplier, which meets the performance and packaging requirements during the design phase of the product development cycle. The objective of this paper to focus on analytical calculation or framework was developed using an excel tool considering the effect of variable geometry of fin which includes louver pitch, louver angle and louver length in a multi-pass condenser. Further, this theoretical calculation was validated using experimental data and CFD simulation.

Frontloading techniques (FEM/BEM/SEA/MBD) for NVH are critical and necessary to achieve first time right NVH performance. Objective of this paper is to present a frontloading approach for automotive sound package optimization (absorber, barrier and damper elements) for SUV vehicle. Current process of designing sound package is mainly based on experience, competitive benchmarking of predecessor products. This process (current process) heavily depend on testing and validation at physical prototype and happens at later stages of program, especially on tooled up body.

Calibration and Parametric Investigations on Lean NOx Trap and Particulate Filter Models for a Light Duty Diesel Engine

To comply with the stringent future emission mandates of light-duty diesel engines, it is essential to deploy a suitable combination of emission control devices like diesel oxidation catalyst (DOC), diesel particulate filter (DPF) and DeNOx converter (LNT or SCR). Arriving at optimum size and layout of these emission control devices for a particular engine through experiments is both time and cost-intensive. Thus, it becomes important to develop suitable well-tuned simulation models that can be helpful to optimize individual emission control devices as well as arrive at an optimal layout for achieving higher conversion efficiency at a minimal cost. Towards this objective, the present work intends to develop a one-dimensional Exhaust After Treatment Devices (EATD) model using a commercial code. The model parameters are fine-tuned based on experimental data. The EATD model is then validated with experiment data that are not used for tuning the model.

Design and Development of an Ultra-Low Friction and High Power-Density Diesel for the Indian Market

This paper explains the methodology to design a high power-density diesel engine capable of 180 bar peak firing pressure yet achieving the lowest level of mechanical friction. The base engine architecture consists of an 8 mm crank-offset which is an optimized value to have the lowest piston side forces. The honing specification is changed from a standard plateau honing to an improved torque plate slide honing with optimized surface finish values. The cumulative tangential force of the piston rings is reduced to an extreme value of 28.5 N. A rectangular special coated top ring and a low-friction architecture oil ring are used to reduce the friction without increasing the blow-by and oil consumption. A special low-friction coating is applied on the piston skirt in addition to the optimized skirt profile to have reduced contact pressure. The piston pin is coated with diamond-like carbon (DLC) coating to have the lowest friction.

A Holistic Approach to Develop a Modern High-Power Density Diesel Engine to Meet Best-in-Class NVH Levels

The ever-increasing customer expectations put a lot of pressure on car manufacturers to constantly reduce the noise, vibration, and harshness (NVH) levels. This paper presents the holistic approach used to achieve best-in-class NVH levels in a modern high-power density 1.5 lit 4-cylinder diesel engine. In order to define the NVH targets for the engine, global benchmark engines were analysed with similar cubic capacity, power density, number of cylinders and charging system. Moreover, a benchmark diesel engine (considered as best-in-class in NVH) was measured in a semi-anechoic chamber to define the engine-level NVH targets of the new engine. The architecture selection and design of all the critical components were done giving due consideration to NVH behaviour while keeping a check on the weight and cost.

A Unique Approach to Optimize the Gear-Shift Map of a Compact SUV to Improve FE and Performance

Automated manual transmission (AMT) is often preferred by car manufacturers as entry-level automation technology. The AMT technology can provide the comfort of an automatic gearbox at a reasonable cost impact over manual transmission (MT). This paper explains the unique approach to define the gear-shift map of a compact sports utility vehicle (SUV) considering the unique requirements of the Indian market. The real-world measurements revealed that an aggressive shift pattern with delayed upshifts and quick downshifts can deliver good low-end drivability and performance while compromising on fuel economy (FE). Moreover, the chassis dyno measurements in the modified Indian drive cycle (MIDC) indicated lower FE values. On the other hand, a shift pattern with early upshifts and delayed downshifts could help in achieving a better FE while compromising on drivability and performance. Hence, a unique approach is used to derive the most optimal gear-shift map for each operating gear.

A Case Study of Compressor Surge Related Noise on Turbocharged 2.0-L Gasoline Engine

Till recently supercharging was the most accepted technique for boost solution in gasoline engines. Recent advents in turbochargers introduced turbocharging technology into gasoline engines. Turbocharging of gasoline engines has helped in powertrains with higher power density and less overall weight. Along with the advantages in performance, new challenges arise, both in terms of thermal management as well as overall acoustic performance of powertrains. The study focuses mainly on NVH aspects of turbocharging of gasoline engines. Compressor surge is a most common phenomenon in turbochargers. As the operating point on the compressor map moves closer to the surge line, the compressor starts to generate noise. The amplitude and frequency of the noise depends on the proximity of the operating point to the surge line. The severity of noise can be reduced by selecting a turbocharger with enough compressor surge margin.

The excitation to a vehicle is from two sources, road excitation and powertrain excitation. Vehicle Suspension is designed to isolate the road excitation coming to passenger cabin. Powertrain mounts play a vital role in isolating the engine excitation. The current study focuses on developing an analytical approach using Low-Fidelity computer programs to design the Powertrain Mount layout and stiffness during the initial stage of product development. Three programs have been developed as a part of this study that satisfy the packaging needs, NVH requirements and static load bearing requirements. The applications are capable of providing the Kinetic Energy Distribution and Static Analysis (Powertrain Enveloping and Mount Durability) for 3-point and 4-point mounting systems and the ideal mount positions and stiffness for 3-point mounting systems.

An Optimal Method for Prediction of Engine Operating Points for an Effective Correlation in Fuel Economy Benchmarking

It is imperative that all automobile manufacturers conduct vehicle level benchmarking at the initial stage of any new project. From the benchmark information, the manufacturers can set relevant targets for their own vehicles under development. In this regard, an accurate prediction of the engine operating points can improve the correlation of the measured fuel economy of the benchmark vehicle. The present work describes a novel method that can be used for the accurate prediction of the engine operating points of any benchmark vehicle. Since the idea of instrumenting the crankshaft/driveshaft with torque transducers is a costlier and time-consuming process, the proposed method can be effective in reducing the benchmarking. Hence, the objective of this work is to develop a mathematical model to calculate the real-time engine operating points (engine speed and torque) using parameters like vehicle speed, accelerator pedal map, driveline inertia, vehicle coastdown force and gradient.

Spot Weld Fatigue Correlation Improvement in Automotive Structures Using Stress Based Approach with Contact Modelling

In automotive Body-In-White (BIW) structures, stiffness and the fatigue behavior is greatly influenced by the properties of its joints. Spot welding is one of the most widely used process for joining of sheet metals in BIW. Spot weld fatigue life under Accelerated Durability Test (ADT) is crucial for durability performance of BIW structures. Experience of BIW validations highlighted more number of spot weld failures in CAE when compared to actual tests. Hence, lot of iterations in the form of design modifications are required to be carried out to make these spot welds meet the targets which increases design & development time as well as cost. Current practice uses force-based approach for predicting spot weld fatigue life in CAE. To improve the spot weld fatigue life correlation, extensive study has been carried out on the approaches used for calculating spot weld fatigue life, namely force & stress-based approaches.

Mold in Color Pianno Black PC Material for Automotive Exterior Application

Aesthetics contribute significantly to the customer’s buying decision of an automobile. This is traditionally achieved through painting. Sustainability and cost challenges have led automakers to look at substituting painting through molded-in color polymers in decorative bezels like pillar appliques. These appliques and bezels have a unique mix of material requirements that include color tone, gloss, stiffness, scratch resistance and weathering. Polycarbonates are an interesting class of polymers that has the potential to meet these challenging requirements. This paper reports the work done in evaluating a polycarbonate compound in piano black shade to meet the functional and aesthetic requirements. The results prove that the material can substitute painting thereby resulting in significant cost savings. This is a ready to mold material used in injection molding process. This modified polycarbonate material has been explored for thin wall appliques and bezels with thickness of 2.7 mm.

Reducing the vibrations in the powertrain is one of the prime necessities in today's automobiles from NVH and strength perspectives. The necessity of 4×4 powertrain is increasing for better control on normal road and off-road vehicles. This leads to bulky powertrains. The vehicle speeds are increasing, that requires engines to run at higher speeds. Also to save on material costs and improve on fuel economy there is a need for optimizing the mass of the engine/vehicle. The reduced stiffness and higher speeds lead to increased noise and vibrations. One more challenge a powertrain design engineer has to face during design of its transmission housings is the bending / torsional mode vibrations of powertrain assembly. This aggravates other concerns such as shift lever vibrations, shift lever rattle, rise in in-cab noise, generation of boom noise at certain speeds, etc. Hence, reducing vibrations becomes an important and difficult aspect in design of an automobile.

Noise & sound quality has gained equal importance as that of emissions and crash safety of the vehicles. With increased engine power to weight ratio, the challenges for NVH engineers has increased multifold. Passenger compartment comfort levels are getting affected largely due to lighter and powerful engines. Same time, there is pressure to reduce overall vehicle weight and cost. This impose constraints to NVH engineer in designing the body structure and sound package to reduce the effect of powertrain forces and airborne noise on passenger compartment. In addition to weight constraints, there is trend emerging to use two & three cylinder engines which need to perform on par with four cylinder engines. This has shown adverse effect on vehicle NVH performance due to wider low frequency unbalance forces.

Increase in customer's awareness for better vehicle NVH has prompted automobile industry to address NVH issues more seriously. Among other critical vehicle systems for NVH, Air Intake and Exhaust Systems play an important role in terms of passenger compartment noise, sound quality and vehicle pass-by noise. Hence proper design & development of these systems is imperative to reduce their contribution in overall vehicle NVH. This needs to be achieved within constraints of meeting other functional requirements such as emissions and engine performance. The design parameters one needs to look at while developing the intake and exhaust system are mainly the acoustic transmission loss, structural noise radiations from the surfaces and structural isolation between body and these systems. This paper demonstrates the use of FEM approach for Vibro-Acoustic Analysis as a practical means for design of intake and exhaust system in terms of high transmission loss.

Powertrain Mounted Exhaust System Failure Correlation and Methodology Development in CAE

Exhaust system is one of the complex automotive systems in terms of performance and strength prediction due to combination of transient mechanical and thermal loads acting on it simultaneously. Traditionally, most of automotive vehicles have exhaust systems with hot end mounted on engine and cold end mounted on chassis or BIW through hangers. A new powertrain mounted exhaust system was developed in-house. This exhaust system underwent validation and evaluation during development phase. Durability concerns were observed on exhaust system in Track test and gear shift durability test. This paper focuses on identifying the root cause of these concerns based on the failures observed during evaluation in Accelerated Durability (ADT) and gear shift durability (GSD) tests. Based on the architecture and packaging space challenges in vehicle, engine is mounted on two mounts and a roll restrictor. Muffler, which has higher inertia, is mounted at higher offset with respect to engine rolling axis.

In today's competitive automobile marketplace with reduced vehicle development time and fewer prototypes/tests, CAE is playing very crucial role in vehicle development. Automobile environment demands ever improving levels of vehicle refinement. Performance and refinement are the key factors which can influence the market acceptance of vehicle. Driveline is one of the key systems whose refinement plays critical role in improved customer satisfaction. Because of the virtue of the driveline functionality, driveline induced noise and vibration are the most common issues in the AWD vehicle development programs. Refinement of the drive line needs complicated nonlinear full vehicle CAE MBD models for the evaluation of driveline induced noise and vibration responses at different operating conditions [1]. In this paper a simplified approach is adapted for solving the Noise & Vibration issue which has been identified at the prototype testing level of an AWD vehicle development.
