Reduction of Steady-State CFD HVAC Simulations into a Fully Transient Lumped Parameter Network

Since transient vehicle HVAC computational fluids (CFD) simulations take too long to solve in a production environment, the goal of this project is to automatically create a lumped-parameter flow network from a steady-state CFD that solves nearly instantaneously. The data mining algorithm k-means is implemented to automatically discover flow features and form the network (a reduced order model). The lumped-parameter network is implemented in the commercial thermal solver MuSES to then run as a fully transient simulation. Using this network a “localized heat transfer coefficient” is shown to be an improvement over existing techniques. Also, it was found that the use of the clustering created a new flow visualization technique. Finally, fixing clusters near equipment newly demonstrates a capability to track localized temperatures near specific objects (such as equipment in vehicles).

Root Cause Identification and Methods of Reducing Rear Window Buffeting Noise

Rear Window Buffeting (RWB) is the low-frequency, high amplitude, sound that occurs in many 4-door vehicles when driven 30-70 mph with one rear window lowered. The goal of this paper is to demonstrate that the mechanisms of RWB are similar to that of sun roof buffeting and to describe the results of several actions suspected in contributing to the severity of RWB. Finally, the results of several experiments are discussed that may lend insight into ways to reduce the severity of this event. A detailed examination of the side airflow patterns of a small Sport Utility Vehicle (SUV) shows these criteria exist on a small SUV, and experiments to modify the SUV airflow pattern to reduce RWB are performed with varying degrees of success. Based on the results of these experiments, design actions are recommended that may result in the reduction of RWB.

A Comparison of Time-Averaged Piston Temperatures and Surface Heat Flux Between a Direct-Fuel Injected and Carbureted Two-Stroke Engine

Time-averaged temperatures at critical locations on the piston of a direct-fuel injected, two-stroke, 388 cm3, research engine were measured using an infrared telemetry device. The piston temperatures were compared to data [7] of a carbureted version of the two-stroke engine, that was operated at comparable conditions. All temperatures were obtained at wide open throttle, and varying engine speeds (2000-4500 rpm, at 500 rpm intervals). The temperatures were measured in a configuration that allowed for axial heat flux to be determined through the piston. The heat flux was compared to carbureted data [8] obtained using measured piston temperatures as boundary conditions for a computer model, and solving for the heat flux. The direct-fuel-injected piston temperatures and heat fluxes were significantly higher than the carbureted piston. On the exhaust side of the piston, the direct-fuel injected piston temperatures ranged from 33-73 °C higher than the conventional carbureted piston.

Enhancement of Engineering Education through University Competition-Based Events

Engineering education at the University level is enhanced by competition-based projects. The SAE Clean Snowmobile Challenge is a prime example of how competition-based engineering education benefits the small engines industry and improves the engineering talent pool of the nation in general. For the past several decades, SAE has encouraged young engineers to compete in designing off road vehicles (Baja SAE ®), small race cars (Formula SAE ®), remote control airplanes (Aero Design ®), high mileage vehicles (Supermileage ®) and robots (Walking Robot ®). Now a new competition, the SAE Clean Snowmobile Challenge ™ (CSC), based on designing a cleaner and quieter snowmobile has led to a new path for young engineers to explore the challenges of designing engines that emit less pollution and noise. The paper will summarize the results of the most recent Clean Snowmobile Challenge 2006 and document the successes of the past seven years of the Challenge.

Adequacy of Reduced Order Models for Model-Based Control in a Urea-SCR Aftertreatment System

Model-based control strategies are important for meeting the dual objective of maximizing NOx reduction and minimizing NH3 slip in urea-SCR catalysts. To be implementable on the vehicle, the models should capture the essential behavior of the system, while not being computationally intensive. This paper discusses the adequacy of two different reduced order SCR catalyst models and compares their performance with a higher order model. The higher order model assumes that the catalyst has both diffusion and reaction kinetics, whereas the reduced order models contain only reaction kinetics. After describing each model, its parameter identification and model validation based on experiments on a Navistar I6 7.6L engine are presented. The adequacy of reduced order models is demonstrated by comparing the NO, NO2 and NH3 concentrations predicted by the models to their concentrations from the test data.

Material Damping Properties: A Comparison of Laboratory Test Methods and the Relationship to In-Vehicle Performance

This paper presents the damping effectiveness of free-layer damping materials through standard Oberst bar testing, solid plate excitation (RTC3) testing, and prediction through numerical schemes. The main objective is to compare damping results from various industry test methods to performance in an automotive body structure. Existing literature on laboratory and vehicle testing of free-layer viscoelastic damping materials has received significant attention in recent history. This has created considerable confusion regarding the appropriateness of different test methods to measure material properties for damping materials/treatments used in vehicles. The ability to use the material properties calculated in these tests in vehicle CAE models has not been extensively examined. Existing literature regarding theory and testing for different industry standard damping measurement techniques is discussed.

The Use of Unique Time History Input Excitation in the Dynamic Characterization of Automotive Mounts

The traditional method of dynamic characterization of elastomers used in industry has largely been based on sinusoidal input excitation. Discrete frequency sine wave signals at specified amplitudes are used to excite the elastomer in a step-sine sweep fashion. This paper will examine new methods of characterization using various broadband input excitations. These different inputs include continuous sine sweep (chirp), shaped random, and acquired road profile data. Use of these broadband data types is expected to provide a more accurate representation of conditions seen in the field, while helping to eliminate much of the interpolation that is inherent with the classic discrete step-sine technique. Results of the various input types are compared in this paper with those found using the classic discrete step-sine input.

Splashing Criterion and Topological Features of a Single Droplet Impinging on the Flat Plate

This paper aims to provide the experimental and numerical investigation of a single fuel droplet impingement on the different wall conditions to understand the detailed impinging dynamic process. The experimental work was carried out at the room temperature and pressure except for the variation of the impinged wall temperature. A high-speed camera was employed to capture the silhouette of the droplet impinging on wall process against a collimated light. Water, diesel, n-dodecane, and n-heptane were considered as four different droplets and injected from a precision syringe pump with the volume flow rate of 0.2 mL/min at various impact Weber numbers. The impingement outcomes after droplet impacting on the wall include stick, spread, rebound and splash, which depend on the controlling parameters of Weber number, Reynolds number, liquid and surface properties, etc.

Correlations of Non-Vaporizing Spray Penetration for 3000 Bar Diesel Spray Injection

Increasing fuel injection pressure has enabled reduction of diesel emissions while retaining the advantage of the high thermal efficiency of diesel engines. With production diesel injectors operating in the range from 300 to 2400 bar, there is interest in injection pressures of 3000 bar and higher for further emissions reduction and fuel efficiency improvements. Fundamental understanding of diesel spray characteristics including very early injection and non-vaporizing spray penetration is essential to improve model development and facilitate the integration of advanced injection systems with elevated injection pressure into future diesel engines. Studies were conducted in an optically accessible constant volume combustion vessel under non-vaporizing conditions. Two advanced high pressure multi-hole injectors were used with different hole diameters, number of holes, and flow rates, with only one plume of each injector being imaged to enable high frame rate imaging.

Design and Implementation of An Oxidation Catalyst for A Spark Ignited Two Stroke Snowmobile Engine

The primary goal of this project was to design and implement an oxidation catalyst specific to a high-performance spark ignited two stroke engines to reduce vehicle-out emissions. The primary challenges of two stroke catalysis at high loads include controlling the catalytic reaction temperature as well as minimizing the increase in exhaust back pressure due to the addition of a catalyst. Reaction temperature is difficult to control due to high HC and CO concentrations paired with an excess of oxygen in the exhaust stream. By limiting catalyst conversion efficiency, the reaction temperatures were controlled. Two stroke engines are also inherently sensitive to changes in exhaust back pressure and therefore location and sizing of the catalyst are key design considerations. Because of these challenges significant effort was directed toward developing the two-stroke specific catalyst design process.

Blend Ratio Optimization of Fuels Containing Gasoline Blendstock, Ethanol, and Higher Alcohols (C3-C6): Part I - Methodology and Scenario Definition

The U.S. Renewable Fuel Standard (RFS2) requires an increase in the use of advanced biofuels up to 36 billion gallons by 2022. Longer chain alcohols, in addition to cellulosic ethanol and synthetic biofuels, could be used to meet this demand while adhering to the RFS2 corn-based ethanol limitation. Higher carbon number alcohols can be utilized to improve the energy content, knock resistance, and/or petroleum displacement of gasoline-alcohol blends compared to traditional ethanol blends such as E10 while maintaining desired and regulated fuel properties. Part I of this paper focuses on the development of scenarios by which to compare higher alcohol fuel blends to traditional ethanol blends. It also details the implementation of fuel property prediction methods adapted from literature. Possible combinations of eight alcohols mixed with a gasoline blendstock were calculated and the properties of the theoretical fuel blends were predicted.

A New Multi-point Active Drawbead Forming Die: Model Development for Process Optimization

A new press/die system for restraining force control has been developed in order to facilitate an increased level of process control in sheet metal forming. The press features a built-in system for controlling drawbead penetration in real time. The die has local force transducers built into the draw radius of the lower tooling. These sensors are designed to give process information useful for the drawbead control. This paper focuses on developing models of the drawbead actuators and the die shoulder sensors. The actuator model is useful for developing optimal control methods. The sensor characterization is necessary in order to develop a relationship between the raw sensor outputs and a definitive process characteristic such as drawbead restraining force (DBRF). Closed loop control of local specific punch force is demonstrated using the die shoulder sensor and a PID controller developed off-line with the actuator model.

Life Assessment of PM, Gaseous Emissions, and Oil Usage in Modern Marine Outboard Engines

Recently, outboard engine technology has advanced significantly. With these new technologies comes a substantial improvement in emissions compared to traditional carbureted two-stroke engines. Some two-stroke gasoline direct injection (GDI) marine outboard engines are now capable of meeting California Air Resources Board 2008 Ultra-Low emissions standards. With improvement of gaseous emissions, studies are now being conducted to assess particulate matter (PM) emissions from all new technology marine outboard engines which include both four-stroke and two-stroke designs. Methods are currently being developed to determine the best way to measure PM from outboard engines. This study assesses gaseous and PM emissions, mutagenic activity of PM and oil consumption of two different technologies over the useful life of the engines.

Drawbeads in Sheet Metal Stamping - A Review

The paper reviews the role of drawbeads in sheet metal stamping. The design of drawbeads is discussed in depth, with treatment of different bead cross sections, bead end shapes, and bead materials. International standards and practices are included. This is followed by the historical development of the modeling of the drawbead restraining force, starting with basic equilibrium approaches, and leading to the use of the finite element method which permits the study of drawbead effects on sheet metal flow in three dimensions. Finally, the potential of active drawbeads is described based upon ongoing research which is directed toward closed-loop computer control of the stamping process through adjustment of the drawbead penetration.

Development of a Micro-Engine Testing System

A test stand was developed to evaluate an 11.5 cc, two-stroke, internal combustion engine in anticipation of future combustion system modifications. Detailed engine testing and analysis often requires complex, specialized, and expensive equipment, which can be problematic for research budgets. This problem is compounded by the fact that testing “micro” engines involves low flow rates, high rotational speeds, and compact dimensions which demand high-accuracy, high-speed, and compact measurement systems. On a limited budget, the task of developing a micro-engine testing system for advanced development appears quite challenging, but with careful component selection it can be accomplished. The anticipated engine investigation includes performance testing, fuel system calibration, and combustion analysis. To complete this testing, a custom test system was developed.

Determination of Vehicle Frontal Area Using Image Processing

The projected frontal area of a vehicle has a significant impact on aerodynamic drag, and thus is an important parameter, for vehicle development, benchmarking, and modeling. However, determining vehicle frontal area can be tedious, time consuming, expensive, or inaccurate. Existing methods include analysis of engineering drawings, vehicle projections, 3D scanners, planimeter measurements from photographs, and estimations using vehicle dimensions. Currently accepted approximation methods can be somewhat unreliable. This study focuses on introducing a method to find vehicle frontal area using digital images and subtraction functions via MATLABs' Image Processing Toolbox. In addition to an overview of the method, this paper describes several variables that were examined to optimize and improve the process such as camera position, surface glare, and vehicle shadow effects.

Vehicle Engine Aftertreatment System Simulation (VEASS) Model: Application to a Controls Design Strategy for Active Regeneration of a Catalyzed Particulate Filter

Heavy-duty diesel engine particulate matter (PM) emissions must be reduced from 0.1 to 0.01 grams per brake horsepower-hour by 2007 due to EPA regulations [1]. A catalyzed particulate filter (CPF) is used to capture PM in the exhaust stream, but as PM accumulates in the CPF, exhaust flow is restricted resulting in reduced horsepower and increased fuel consumption. PM must therefore be burned off, referred to as CPF regeneration. Unfortunately, nominal exhaust temperatures are not always high enough to cause stable self-regeneration when needed. One promising method for active CPF regeneration is to inject fuel into the exhaust stream upstream of an oxidation catalytic converter (OCC). The chemical energy released during the oxidation of the fuel in the OCC raises the exhaust temperature and allows regeneration.

Assessment of CFD Methods for Large Diesel Engines Equipped with a Common Rail Injection System

A KIVA-based CFD tool has been utilized to simulate the effect of a Common-Rail injection system applied to a large, uniflow-scavenged, two-stroke diesel engine. In particular, predictions for variations of injection pressure and injection duration have been validated with experimental data. The computational models have been evaluated according to their predictive capabilities of the combustion behavior reflected by the pressure and heat release rate history and the effects on nitric oxide formation and wall temperature trends. In general, the predicted trends are in good agreement with the experimental observations, thus demonstrating the potential of CFD as a design tool for the development of large diesel engines equipped with Common-Rail injection. Existing deficiencies are identified and can be explained in terms of model limitations, specifically with respect to the description of turbulence and combustion chemistry.

Evaluation of Off-Highway Vehicle Cab Noise and Vibration Using Inverse Matrix Techniques

Noise Path Analysis techniques (NPA) have been developed and refined by the automotive industry for structure-borne noise and vibration evaluation of their products. Off-highway vehicles, particularly those with enclosed cabs, are excellent candidates for the application of these techniques. Like automobiles, many off-highway machines are typically driven by a rotating power source, have a well-defined acoustic receiver space, and use some form of isolation between source and receiver sub-systems. These structural characteristics make NPA a useful tool for identifying dominant sources and energy transfer paths. The objectives of this paper are to revisit the fundamental theory of matrix inversion as it applies to NPA techniques, and to address the common setup and measurement issues encountered when acquiring noise path data on off-highway machines. A general overview of the procedures involved in applying NPA to an off-highway machine will be presented.

Summary and Characteristics of Rotating Machinery Digital Signal Processing Methods

Several very different order tracking and analysis techniques for rotating equipment have been developed recently that are available in commercial noise and vibrations software packages. Each of these order tracking methods has distinct trade-offs for many common applications and very specific advantages for special applications in sound quality or noise and vibrations troubleshooting. The Kalman, Vold-Kalman, Computed Order Tracking, and the Time Variant Discrete Fourier Transform as well as common FFT based order analysis methods will all be presented. The strengths and weaknesses of each of the methods will be presented as well as the highlights of their mathematical properties. This paper is intended to be an overview of currently available technology with all methods presented in a common format that allows easy comparison of their properties. Several analytical examples will be presented to thoroughly document each methods' behavior with different types of data.
