This presentation will cover an overview of challenges and key discussion points for advanced electric motor and drive testing . Voiko will visit some examples of how D&V approaches these issues and also some suggestions for how the industry can view these intriguing problems as opportunities. The presentation will also delve into current testing developments that involve resolver, load bank and power measurement devices by highlighting solutions in the market today. Multi-Vehicle Evaluation of Gasoline Additive Packages: A Fourth Generation Protocol for the Assessment of Intake System Deposit Removal

Building on two decades of expertise, a fourth generation fleet test protocol is presented for assessing the response of engine performance to gasoline additive treatment. In this case, the ability of additives to remove pre-existing deposit from the intake systems of port fuel injected vehicles has been examined. The protocol is capable of identifying real benefits under realistic market conditions, isolating fuel performance from other effects thereby allowing a direct comparison between different fuels. It is cost efficient and robust to unplanned incidents. The new protocol has been applied to the development of a candidate fuel additive package for the North American market. A vehicle fleet of 5 quadruplets (5 sets of 4 matched vehicles, each set of a different model) was tested twice, assessing the intake valve clean-up performance of 3 test fuels relative to a control fuel.

Performance and Emissions of Diesel and Alternative Diesel Fuels in a Heavy-duty Industry-Standard Older Engine

Conventional diesel fuel has been in the market for decades and used successfully to run diesel engines of all sizes in many applications. In order to reduce emissions and to foster energy source diversity, new fuels such as alternative and renewable, as well as new fuel formulations have entered the market. These include biodiesel, gas-to-liquid, and alternative formulations by states such as California. Performance variations in fuel economy, emissions, and compatibility for these fuels have been evaluated and debated. In some cases contradictory views have surfaced. “Sustainable”, “Renewable”, and “Clean” designations have been interchanged. Adding to the confusion, results from one fuel in one type of engine such as an older heavy-duty engine, is at times compared to that of another type such as a modern light-duty. This study was an attempt to compare the performance of several fuels in an identical environment, using the same engine, for direct comparison.

Development of a Novel Dynamically Loaded Journal Bearing Test Rig

In this work, a dynamically loaded hydrodynamic journal bearing test rig is developed and introduced. The rig is a novel design, using a hydraulic actuator with fast acting spool valves to apply load to a connecting rod. This force is transmitted through the connecting rod to the large end bearing which is mounted on a spinning shaft. The hydraulic actuator allows for fully variable control and can be used to apply either static load in compression or tension, or dynamic loading to simulate engine operation. A variable speed electric motor controls shaft speed and is synchronized to the hydraulic actuator to accurately simulate loading to represent all four engine strokes. A high precision torque meter enables direct measurements of friction torque, while shaft position is measured via a high precision encoder.

Understanding the Octane Appetite of Modern Vehicles

Octane appetite of modern engines has changed as engine designs have evolved to meet performance, emissions, fuel economy and other demands. The octane appetite of seven modern vehicles was studied in accordance with the octane index equation OI=RON-KS, where K is an operating condition specific constant and S is the fuel sensitivity (RONMON). Engines with a displacement of 2.0L and below and different combinations of boosting, fuel injection, and compression ratios were tested using a decorrelated RONMON matrix of eight fuels. Power and acceleration performance were used to determine the K values for corresponding operating points. Previous studies have shown that vehicles manufactured up to 20 years ago mostly exhibited negative K values and the fuels with higher RON and higher sensitivity tended to perform better.

Numerical Parametric Study of a Six-Stroke Gasoline Compression Ignition (GCI) Engine Combustion- Part II

In order to extend the operability limit of the gasoline compression ignition (GCI) engine, as an avenue for low temperature combustion (LTC) regime, the effects of parametric variations of engine operating conditions on the performance of six-stroke GCI (6S-GCI) engine cycle are numerically investigated, using an in-house 3D CFD code coupled with high-fidelity physical sub-models along with the Chemkin library. The combustion and emissions were calculated using a skeletal chemical kinetics mechanism for a 14-component gasoline surrogate fuel. Authors’ previous study highlighted the effects of the variation of injection timing and split ratio on the overall performance of 6S-GCI engine and the unique mixing-controlled burning mode of the charge mixtures during the two additional strokes. As a continuing effort, the present study details the parametric studies of initial gas temperature, boost pressure, fuel injection pressure, compression ratio, and EGR ratio.

Ionization Signal Response during Combustion Knock and Comparison to Cylinder Pressure for SI Engines

In-cylinder ion sensing is a subject of interest due to its application in spark-ignited (SI) engines for feedback control and diagnostics including: combustion knock detection, rate and phasing of combustion, and mis-fire On Board Diagnostics (OBD). Further advancement and application is likely to continue as the result of the availability of ignition coils with integrated ion sensing circuitry making ion sensing more versatile and cost effective. In SI engines, combustion knock is controlled through closed loop feedback from sensor metrics to maintain knock near the borderline, below engine damage and NVH thresholds. Combustion knock is one of the critical applications for ion sensing in SI engines and improvement in knock detection offers the potential for increased thermal efficiency. This work analyzes and characterizes the ionization signal in reference to the cylinder pressure signal under knocking and non-knocking conditions.

Development of a Structurally Optimized Heavy Duty Diesel Cylinder Head Design Capable of 250 Bar Peak Cylinder Pressure Operation

Historically, heavy-duty diesel (HDD) engine designs have evolved along the path of increased power output, improved fuel efficiency and reduced exhaust gas emissions, driven both by regulatory and market requirements. The various technologies employed to achieve this evolution have resulted in ever-increasing engine operating cylinder pressures, higher than for any other class of internal combustion engine. Traditional HDD engine design architecture limits peak cylinder pressure (PCP) to about 200 bar (2900 psi). HDD PCP had steadily increased from the early 1970's until the mid 2000's, at which point the structural limit was reached using traditional methods and materials. Specific power output reversed its historical trend and fell at this time as a result of technologies employed to satisfy new emissions requirements, most notably exhaust gas recirculation (EGR).

Scuderi Split Cycle Fast Acting Valvetrain: Architecture and Development

The Scuderi internal combustion engine is characterized by a split cycle that divides the four strokes of a conventional combustion cycle over two paired cylinders, one intake/compression cylinder and one power/exhaust cylinder, connected by a crossover port. This split cycle also has an additional high pressure “crossover” gas transfer phase versus the conventional 4-stroke cycle, during which the charge air is moved from the first to the second cylinder. The intake/compression, power/exhaust and crossover events are repeated every revolution, i.e. over two cycles, with a small phase angle between the two cylinders. The separate cylinders enable opportunities for improved combustion and the possibility for pneumatic hybridization of the engine. This paper describes the technical challenges posed by the actuation of the crossover valves in the Scuderi Split Cycle research engine.

Scuderi Split Cycle Research Engine: Overview, Architecture and Operation

The Scuderi engine is a split cycle design that divides the four strokes of a conventional combustion cycle over two paired cylinders, one intake/compression cylinder and one power/exhaust cylinder, connected by a crossover port. This configuration provides potential benefits to the combustion process, as well as presenting some challenges. It also creates the possibility for pneumatic hybridization of the engine. This paper reviews the first Scuderi split cycle research engine, giving an overview of its architecture and operation. It describes how the splitting of gas compression and combustion into two separate cylinders has been simulated and how the results were used to drive the engine architecture together with the design of the main engine systems for air handling, fuel injection, mixing and ignition. A prototype engine was designed, manufactured, and installed in a test cell. The engine was heavily instrumented and initial performance results are presented.

In-Situ Measurement of Component Efficiency in Connected and Automated Hybrid-Electric Vehicles

Connected and automated driving technology is known to improve real-world vehicle efficiency by considering information about the vehicle’s environment such as traffic conditions, traffic lights or road grade. This study shows how the powertrain of a hybrid-electric vehicle realizes those efficiency benefits by developing methods to directly measure real-time transient power losses of the vehicle’s powertrain components through chassis-dynamometer testing. This study is a follow-on to SAE Technical Paper 2019-01-0116, Test Methodology to Quantify and Analyze Energy Consumption of Connected and Automated Vehicles [1], to understand the sources of efficiency gains resulting from connected and automated vehicle driving. A 2017 Toyota Prius Prime was instrumented to collect power measurements throughout its powertrain and driven over a specific driving schedule on a chassis dynamometer.

Refining Vibration Quality - A Study Characterizing Vehicle/Operator Interface Vibration on Snowmobiles and ATVs

Sensory jury testing was utilized to characterize vibration levels perceived by the operator, with respect to levels measured using instrumentation, in order to develop a tool for the evaluation of vibration at the operator interfaces. Details of the jury testing and jury data processing method are highlighted as well as the refinement of vibration characterization for a specific application. The vibration at user interface locations of both snowmobiles and ATVs was measured along with subjective feedback from a panel of jurists. Statistical analysis was performed on the jury data to provide both a qualitative and quantitative number to represent the opinion of the jury. Correlations were developed between the measured levels of vibration and the opinions of the jury. Finally, a set of correlation functions suitable for design predictions was developed.

A Laboratory-Scale Test to Predict Intake Valve Deposits

The performance of modern spark ignition engines with electronically controlled fuel injection systems may be adversely affected by formation of deposits around the intake valve. The rate of deposit formation is sensitive to fuel composition and boiling point distribution, as well as engine design and operating conditions. Deposit control additives are available, and full-scale engine and vehicle tests have been developed to rate fuel deposition characteristics. However, the expense associated with full-scale testing, combined with the many variables affecting repeatability, create a need for a well controlled laboratory-scale bench test. This paper describes the development of both the test apparatus and methodology to accurately reproduce the conditions present at the intake valve of an operating engine. Procedures were developed to simulate both a “keep clean” sequence, with neat or additized fuel, and also a “clean-up” sequence, using fuel that contains a deposit control additive.

Filtration Requirements and Evaluation Procedure for a Rotary Injection Fuel Pump

A cooperative research and development program was organized to determine the critical particle size of abrasive debris that will cause significant wear in rotary injection fuel pumps. Various double-cut test dusts ranging from 0-5 to 10-20 μm were evaluated to determine which caused the pumps to fail. With the exception of the 0-5-μm test dust, all other test dust ranges evaluated caused failure in the rotary injection pumps. After preliminary testing, it was agreed that the 4-8-μm test dust would be used for further testing. Analysis revealed that the critical particle size causing significant wear is 6-7 μm. This is a smaller abrasive particle size than reported in previously published literature. A rotary injection pump evaluation methodology was developed. During actual operation, the fuel injection process creates a shock wave that propagates back up the fuel line to the fuel filter.

Complementary Intersection Method (CIM) for System Reliability Analysis

Researchers desire to evaluate system reliability uniquely and efficiently. Despite its strong technical demand, little progress has been made on system reliability analysis in the last two decades. Up to now, bound methods for system reliability prediction have been dominant. For system reliability bounds, the second order bound method gives fairly accurate prediction for system reliability assuming that the probabilities of second-order joint events are accurately obtained. Two primary challenges in system reliability analysis are evaluation of the probabilities of second-order joint events and no unique system reliability for design optimization. Firstly, the greatest technical demand is found in an accurate and efficient method to numerically evaluate the probability of a second-order joint event.

Innovative Six Sigma Design Using the Eigenvector Dimension-Reduction (EDR) Method

This paper presents an innovative approach for quality engineering using the Eigenvector Dimension Reduction (EDR) Method. Currently industry relies heavily upon the use of the Taguchi method and Signal to Noise (S/N) ratios as quality indices. However, some disadvantages of the Taguchi method exist such as, its reliance upon samples occurring at specified levels, results to be valid at only the current design point, and its expensiveness to maintain a certain level of confidence. Recently, it has been shown that the EDR method can accurately provide an analysis of variance, similar to that of the Taguchi method, but is not hindered by the aforementioned drawbacks of the Taguchi method. This is evident because the EDR method is based upon fundamental statistics, where the statistical information for each design parameter is used to estimate the uncertainty propagation through engineering systems.

Aging of Zeolite Based Automotive Hydrocarbon Traps

This paper analyzes the aging of zeolite based hydrocarbon traps to guide development of diagnostic algorithms. Previous research has shown the water adsorption ability of zeolite ages along with the hydrocarbon adsorption ability, and this leads to a possible diagnostic algorithm: the water concentration in the exhaust can be measured and related to aging. In the present research, engine experiments demonstrate that temperature measurements are also related to aging. To examine the relationship between temperature-based and moisture-based diagnostic algorithms, a transient, nonlinear heat and mass transfer model of the exhaust during cold-start is developed. Despite some idealizations, the model replicates the qualitative behavior of the exhaust system. A series of parametric studies reveals the sensitivity of the system response to aging and various noise factors.

Characteristics of a Small Engine Equipped with an Electromagnetic Valve Actuation System

An electromagnetic valve actuation (EVA) system was developed and applied to a Kohler Command Series engine. Engine development and testing was conducted for the purpose of evaluating the performance of the EVA-equipped engine, running on natural gas, in an engine-test laboratory environment. As part of this effort, a personal computer-based engine control system, which managed the fueling, ignition, throttling, and intake/exhaust valve control functions, was developed. The evaluation included an investigation into increasing engine power output and full load efficiency, as well as increased part load efficiency. Techniques including optimized valve events as a function of operating condition, and throttleless operation using early and late intake valve closing are presented. Engine simulation results are compared with actual engine data and presented in this paper.

Development and Validation of a Snowmobile Engine Emission Test Procedure

An appropriate test procedure, based on a duty cycle representative of real in-use operation, is an essential tool for characterizing engine emissions. A study has been performed to develop and validate a snowmobile engine test procedure for measurement of exhaust emissions. Real-time operating data collected from four instrumented snowmobiles were combined into a composite database for analysis and formulation of a snowmobile engine duty cycle. One snowmobile from each of four manufacturers (Arctic Cat, Polaris, Ski-Doo, and Yamaha) was included in the data collection process. Snowmobiles were driven over various on- and off-trail segments representing five driving styles: aggressive (trail), moderate (trail), double (trail with operator and one passenger), freestyle (off trail), and lake driving. Statistical analysis of this database was performed, and a five-mode steady-state snowmobile engine duty cycle was developed.

Evaluation of Injector Location and Nozzle Design in a Direct-Injection Hydrogen Research Engine

The favorable physical properties of hydrogen (H2) make it an excellent alternative fuel for internal combustion (IC) engines and hence it is widely regarded as the energy carrier of the future. Hydrogen direct injection provides multiple degrees of freedom for engine optimization and influencing the in-cylinder combustion processes. This paper compares the results in the mixture formation and combustion behavior of a hydrogen direct-injected single-cylinder research engine using two different injector locations as well as various injector nozzle designs. For this study the research engine was equipped with a specially designed cylinder head that allows accommodating a hydrogen injector in a side location between the intake valves as well as in the center location adjacent to the spark plug.
