GreenZone Driving for Plug In Hybrid Electric Vehicles

Impact of driving patterns on fuel economy is significant in hybrid electric vehicles (HEVs). Driving patterns affect propulsion and braking power requirement of vehicles, and they play an essential role in HEV design and control optimization. Driving pattern conscious adaptive strategy can lead to further fuel economy improvement under real-world driving. This paper proposes a real-time driving pattern recognition algorithm for supervisory control under real-world conditions. The proposed algorithm uses reference real-world driving patterns parameterized from a set of representative driving cycles. The reference cycle set consists of five synthetic representative cycles following the real-world driving distance distribution in the US Midwestern region. Then, statistical approaches are used to develop pattern recognition algorithm. Driving patterns are characterized with four parameters evaluated from the driving cycle velocity profiles.

Effect of Battery Temperature on Fuel Economy and Battery Aging When Using the Equivalent Consumption Minimization Strategy for Hybrid Electric Vehicles

Battery temperature variations have a strong effect on both battery aging and battery performance. Significant temperature variations will lead to different battery behaviors. This influences the performance of the Hybrid Electric Vehicle (HEV) energy management strategies. This paper investigates how variations in battery temperature will affect Lithium-ion battery aging and fuel economy of a HEV. The investigated energy management strategy used in this paper is the Equivalent Consumption Minimization Strategy (ECMS) which is a well-known energy management strategy for HEVs. The studied vehicle is a Honda Civic Hybrid and the studied battery, a BLS LiFePO4 3.2Volts 100Ah Electric Vehicle battery cell. Vehicle simulations were done with a validated vehicle model using multiple combinations of highway and city drive cycles. The battery temperature variation is studied with regards to outside air temperature.

Interpolated Selective Area Mechanical Roughening for Thermally Sprayed Engine Bores

Thermally sprayed engine bores require surface preparation prior to coating to ensure adequate adhesion. Mechanical roughening methods produce repeatable surfaces with high adhesion strength and are attractive for high volume production. The currently available mechanical roughening methods are finish boring based processes which require diameter-specific tooling and significant clearance at the bottom of the bore for tool overtravel and retraction. This paper describes a new mechanical roughening method based on circular interpolation. This method uses two tools: a peripheral milling tool, which cuts a series of concentric grooves in the bore wall through interpolation, and a second rotary tool which deforms the grooves to produce an undercut. This method produces equivalent or higher bond strength than current surface preparation methods, and does not require diameter-specific tooling or bottom clearance for tool retraction.

HEV Battery Pack Thermal Management Design and Packaging Solutions

Hybrid Electric Vehicles (HEV) utilize a High Voltage (HV) battery pack to improve fuel economy by maximizing the capture of vehicle kinetic energy for reuse. Consequently, these HV battery packs experience frequent and rapid charge-discharge cycles. The heat generated during these cycles must be managed effectively to maintain battery cell performance and cell life. The HV battery pack cooling system must keep the HV battery pack temperature below a design target value and maintain a uniform temperature across all of the cells in the HV battery pack. Herein, the authors discuss some of the design points of the air cooled HV battery packs in Ford Motor Company’s current model C-Max and Fusion HEVs. In these vehicles, the flow of battery cooling air was required to not only provide effective cooling of the battery cells, but to simultaneously cool a direct current high voltage to low voltage (DC-DC) converter module.

Optimization of Front Wheel Drive Engine Mounting System for Third Order Shudder Improvement

Nowadays, the vehicle design is highly ruled by the increasing customer demands and expectations. In addition to ride comfort and vehicle handling, the Noise, Vibration and Harshness (NVH) behavior of the powertrain is also a critical factor that has a big impact on the customer experience. To evaluate the powertrain NVH characteristics, the NVH error states should be studied. A typical NVH event could be decoupled into 3 parts: source, path, and receiver. Take-off shudder, which evaluates the NVH severity level during vehicle take-off, is one of the most important NVH error states. The main sources of Front Wheel Drive (FWD) take-off shudder are the plunging Constant Velocity Joints (CVJ) on the left and right half shafts. This is because a plunging CVJ generates a third order plunging force with half shaft Revolution Per Minute (RPM), which is along the slip of the plunging CVJ.

Multibody Dynamics Cosimulation for Vehicle NVH Response Predictions

At various milestones during a vehicle’s development program, different CAE models are created to assess NVH error states of concern. Moreover, these CAE models may be developed in different commercial CAE software packages, each one with its own unique advantages and strengths. Fortunately, due to the wide spread acceptance that the Functional Mock-up Interface (FMI) standard gained in the CAE community over the past few years, many commercial CAE software now support cosimulation in one form or the other. Cosimulation allows performing multi-domain/multi-resolution simulations of the vehicle, thereby combining the advantages of various modeling techniques and software. In this paper, we explore cosimulation of full 3D vehicle model developed in MSC ADAMS with 1D driveline model developed in LMS AMESim. The target application of this work is investigation of vehicle NVH error states associated with both hybridized and non-hybridized powertrains.

Analysis and Control of a Torque Blended Hybrid Electric Powertrain with a Multi-Mode LTC-SI Engine

Low Temperature Combustion (LTC) engines are promising to improve powertrain fuel economy and reduce NOx and soot emissions by improving the in-cylinder combustion process. However, the narrow operating range of LTC engines limits the use of these engines in conventional powertrains. The engine’s limited operating range can be improved by taking advantage of electrification in the powertrain. In this study, a multi-mode LTC-SI engine is integrated with a parallel hybrid electric configuration, where the engine operation modes include Homogeneous Charge Compression Ignition (HCCI), Reactivity Controlled Compression Ignition (RCCI), and conventional Spark Ignition (SI). The powertrain controller is designed to enable switching among different modes, with minimum fuel penalty for transient engine operations.

Engine and Aftertreatment Co-Optimization of Connected HEVs via Multi-Range Vehicle Speed Planning and Prediction

Connected vehicles (CVs) have situational awareness that can be exploited for control and optimization of the powertrain system. While extensive studies have been carried out for energy efficiency improvement of CVs via eco-driving and planning, the implication of such technologies on the thermal responses of CVs (including those of the engine and aftertreatment systems) has not been fully investigated. One of the key challenges in leveraging connectivity for optimization-based thermal management of CVs is the relatively slow thermal dynamics, which necessitate the use of a long prediction horizon to achieve the best performance. Long-term prediction of the CV speed, unlike the short-range prediction based on vehicle-to-infrastructure (V2I) and vehicle-to-vehicle (V2V) communications-based information, is difficult and error-prone.

Optimization of Diesel Engine and After-treatment Systems for a Series Hybrid Forklift Application

This paper investigates an optimal design of a diesel engine and after-treatment systems for a series hybrid electric forklift application. A holistic modeling approach is developed in GT-Suite® to establish a model-based hardware definition for a diesel engine and an after-treatment system to accurately predict engine performance and emissions. The used engine model is validated with the experimental data. The engine design parameters including compression ratio, boost level, air-fuel ratio (AFR), injection timing, and injection pressure are optimized at a single operating point for the series hybrid electric vehicle, together with the performance of the after-treatment components. The engine and after-treatment models are then coupled with a series hybrid electric powertrain to evaluate the performance of the forklift in the standard VDI 2198 drive cycle.

Selection of the DC-link capacitance value in an HEV/EV e-Drive power electronic system depends on numerous factors including required voltage/current ratings of the capacitor, power dissipation, thermal limitation, energy storage capacity and impact on system stability. A challenge arises from the capacitance value selection based on DC-link stability due to the influence of multiple hardware parameters, control parameters, operating conditions and cross-coupling effects among them. This paper discusses an impedance-based methodology to determine the minimum required DC-link capacitance value that can enable stable operation of the system in this multi-dimensional variable space. A broad landscape of the minimum capacitance values is also presented to provide insights on the sensitivity of system stability to operating conditions.

Utilization of Vehicle Connectivity for Improved Energy Consumption of a Speed Harmonized Cohort of Vehicles

Improving vehicle response through advanced knowledge of traffic behavior can lead to large improvements in energy consumption for the single isolated vehicle. This energy savings across multiple vehicles can even be larger if they travel together as a cohort in harmonization. Additionally, if the vehicles have enough information about their immediate path of travel, and other vehicles’ in that path (and their respective critical forward-looking information), they can safely drive close enough to each other to share aerodynamic load. These energy savings can be upwards of multiple percentage points, and are dependent on several criteria. This analysis looks at criteria that contributes to energy savings for a cohort of vehicles in synchronous motion, as well as describes a study that allows for better understanding of the potential benefits of different types of cohorted vehicles in different platoon arrangements.

Control System Development for the Dual Drive Hybrid System

Automotive manufacturers continue to move further toward powertrain electrification. There are already many hybrid electric vehicles on the market that are based on a variety of system architectures. Ford Motor Company has investigated a new Dual Drive configuration that promises to overcome some of the attribute deficiencies associated with current architectures. The primary objective of this development project was to demonstrate the fuel economy potential of this system in a vehicle. To accomplish this objective, the team used an internally developed, formal Controls Development Process (CDP) for the control system design and validation. This paper describes the development of the vehicle control system in the context of this process.

Thermoelectric Exhaust Heat Recovery for Hybrid Vehicles

Only a part of the energy released from the fuel during combustion is converted to useful work in an engine. The remaining energy is wasted and the exhaust stream is a dominant source of the overall wasted energy. There is renewed interest in the conversion of this energy to increase the fuel efficiency of vehicles. There are several ways this can be accomplished. This work involves the utilization thermoelectric (TE) materials which have the capability to convert heat directly into electricity. A model was developed to study the feasibility of the concept. A Design of Experiment was performed to improve the design on the basis of higher power generation and less TE mass, backpressure, and response time. Results suggest that it is possible to construct a realistic device that can convert part of the wasted exhaust energy into electricity thereby improving the fuel economy of a gas-electric hybrid vehicle.

Rotary Fatigue Analysis of Forged Magnesium Road Wheels

Fatigue analysis incorporating explicit finite element simulation was conducted on a forged magnesium wheel model where a rotating bend moment was applied to the hub to simulate rotary fatigue testing. Based on wheel fatigue design criteria and a developed fatigue post-processor, the safety factor of fatigue failure was calculated for each finite element. Fatigue failure was verified through experimental testing. Design modifications were proposed by increasing the spoke thickness. Further numerical and experimental testing indicated that the modified design passed the rotary fatigue test.

Test Correlation Framework for Hybrid Electric Vehicle System Model

A hybrid electric vehicle (HEV) system model, which directly simulates vehicle drive cycles with interactions among driver, environment, vehicle hardware and vehicle controls, is a critical CAE tool used through out the product development process to project HEV fuel economy (FE) capabilities. The accuracy of the model is essential and directly influences the HEV hardware designs and technology decisions. This ultimately impacts HEV product content and cost. Therefore, improving HEV system model accuracy and establishing high-level model-test correlation are imperative. This paper presents a Parameter Diagram (P-Diagram) based model-test correlation framework which covers all areas contributing to potential model simulation vs. vehicle test differences. The paper describes each area in detail and the methods of characterizing the influences as well as the correlation metrics.

Purge Modeling for New Propulsion System Technology Applications

This paper presents a purge system model developed for hybrid electric vehicle (HEV) applications. Assessment of purge capability is critical to HEV vehicles due to frequent engine off operation which limits carbon canister purging. The purge model is comprised of subsystems representing purge control strategy, carbon canister and engine plant. The paper is focused on modeling of the engine purge control feature. The purge model validation and purge capability predictions for an example HEV vehicle are presented and discussed.

The Model Integration and Hardware-in-the-Loop (HiL) Simulation Design for the Analysis of a Power-Split Hybrid Electric Vehicle with Electrochemical Battery Model

This paper studies the hardware-in-the-loop (HiL) design of a power-split hybrid electric vehicle (HEV) for the research of HEV lithiumion battery aging. In this paper, an electrochemical model of a lithium-ion battery pack with the characteristics of battery aging is built and integrated into the vehicle model of Autonomie® software from Argonne National Laboratory. The vehicle model, together with the electrochemical battery model, is designed to run in a dSPACE real-time simulator while the powertrain power distribution is managed by a dSPACE MicroAutoBoxII hardware controller. The control interface is designed using dSPACE ControlDesk to monitor the real-time simulation results. The HiL simulation results with the performance of vehicle dynamics and the thermal aging of the battery are presented and analyzed.

A Connected Controls and Optimization System for Vehicle Dynamics and Powertrain Operation on a Light-Duty Plug-In Multi-Mode Hybrid Electric Vehicle

This paper presents an overview of the connected controls and optimization system for vehicle dynamics and powertrain operation on a light-duty plug-in multi-mode hybrid electric vehicle developed as part of the DOE ARPA-E NEXTCAR program by Michigan Technological University in partnership with General Motors Co. The objective is to enable a 20% reduction in overall energy consumption and a 6% increase in electric vehicle range of a plug-in hybrid electric vehicle through the utilization of connected and automated vehicle technologies. Technologies developed to achieve this goal were developed in two categories, the vehicle control level and the powertrain control level. Tools at the vehicle control level include Eco Routing, Speed Harmonization, Eco Approach and Departure and in-situ vehicle parameter characterization.

Decoupling Vehicle Work from Powertrain Properties in Vehicle Fuel Consumption

The fuel consumption of a vehicle is shown to be linearly proportional to (1) total vehicle work required to drive the cycle due to mass and acceleration, tire friction, and aerodynamic drag and (2) the powertrain (PT) mechanical losses, which are approximately proportional to the engine displaced volume per unit distance travelled (displacement time gearing). The fuel usage increases linearly with work and displacement over a wide range of applications, and the rate of increase is inversely proportional to the marginal efficiency of the engine. The theoretical basis for these predictions is reviewed. Examples from current applications are discussed, where a single PT is used across several vehicles. A full vehicle cycle simulation model also predicts a linear relationship between fuel consumption, vehicle work, and displacement time gearing and agrees well with the application data.
