Analysis of Residual Stress Profiles in the Cylinder Web Region of an As-Cast V6 Al Engine Block with Cast-In Fe Liners Using Neutron Diffraction

Continuous efforts to develop a lightweight alloy suitable for the most demanding applications in automotive industry resulted in a number of advanced aluminum (Al) and magnesium alloys and manufacturing routes. One example of this is the application of 319 Al alloy for production of 3.6L V6 gasoline engine blocks. Aluminum is sand cast around Fe-liner cylinder inserts, prior to undergoing the T7 heat treatment process. One of the critical factors determining the quality of the final product is the type, level, and profile of residual stresses along the Fe liners (or extent of liner distortion) that are always present in a cast component. In this study, neutron diffraction was used to characterize residual stresses along the Al and the Fe liners in the web region of the cast engine block. The strains were measured both in Al and Fe in hoop, radial, and axial orientations. The stresses were subsequently determined using generalized Hooke's law.

Residual Stress Mapping along the Cylinder Bores of Al Alloy Engine Blocks Subjected to Production Solution Heat Treatment Schedule

The development of an optimized heat treatment schedule, with the aim of maximizing strength and relieving tensile residual stress, is important to prevent in-service cylinder distortion in Al alloy engine blocks containing cast-in gray iron liners. However, to effectively optimize the engine block heat treatment schedule, the current solutionizing parameters must be analyzed and compared to the as-cast condition to establish a baseline for residual stress relief. In this study, neutron diffraction was carried out to measure the residual stress along the aluminum cylinder bridge following solution heat treatment. The stresses were measured in the hoop, radial and axial orientations and compared to a previous measured as-cast (TSR) engine block. The results suggest that solution heat treatment using the current production parameters partially relieved tensile residual stress in the Al cylinder bridge, with stress relief being more effective near the bottom of the cylinder.

Impact of Lateral Alignment on the Energy Savings of a Truck Platoon

A truck platooning system was tested using two heavy-duty tractor-trailer trucks on a closed test track to investigate the sensitivity of intentional lateral offsets over a range of intervehicle spacings. The fuel consumption for both trucks in the platoon was measured using the SAE J1321 gravimetric procedure while travelling at 65 mph and loaded to a gross weight of 65,000 lb. In addition, the SAE J1939 instantaneous fuel rate was calibrated against the gravimetric measurements and used as proxy for additional analyses. The testing campaign demonstrated the effects of intervehicle gaps, following-vehicle longitudinal control, and manual lateral control. The new results are compared to previous truck-platooning studies to reinforce the value of the new information and demonstrate similarity to past trends. Fuel savings for the following vehicle was observed to exceed 10% at closer following distances.

LiDAR and Camera-Based Convolutional Neural Network Detection for Autonomous Driving

Autonomous vehicles are currently a subject of great interest and there is heavy research on creating and improving algorithms for detecting objects in their vicinity. A ROS-based deep learning approach has been developed to detect objects using point cloud data. With encoded raw light detection and ranging (LiDAR) and camera data, several basic statistics such as elevation and density are generated. The system leverages a simple and fast convolutional neural network (CNN) solution for object identification and localization classification and generation of a bounding box to detect vehicles, pedestrians and cyclists was developed. The system is implemented on an Nvidia Jetson TX2 embedded computing platform, the classification and location of the objects are determined by the neural network. Coordinates and other properties of the object are published on to various ROS topics which are then serviced by visualization and data handling routines.

Neutron Diffraction Study on Residual Stress in Aluminum Engine Blocks Following Machining and Service Testing

Development of lightweight alloys suitable for automobile applications has been of great importance to the automotive industry in recent years. The use of 319 type aluminum alloy in the production of gasoline engine blocks is an example of this shift towards light alloys for large automobile components. However, excessive residual stress along the cylinder bores of these engine blocks may cause problems during engine operation. Therefore, in this study, neutron diffraction was used to evaluate residual stresses along the aluminum cylinder bridge and the gray cast iron liners. The strains were measured in the hoop, radial, and axial orientations, while stresses were subsequently calculated using generalized Hooke's law. The results suggest that the residual stress magnitude for the aluminum cylinder bridge was tensile for all three measured components and gradually increased with cylinder depth towards the bottom of the cylinder.

Analysis of Residual Strain Profiles in Distorted Aluminum Engine Blocks by Neutron Diffraction

In recent years, light weight components have been an area of significant importance in automotive design. This has led to the replacement of steel and cast iron with aluminum alloys for many automotive components. For instance, Al-Si alloys have successfully replaced nodular and gray cast iron in the production of large automotive components such as engine blocks. However, excessive residual strain along the cylinder bores of these engine blocks may result in cylinder distortion during engine operation. Therefore, in this study, neutron diffraction was used to evaluate residual strain along the aluminum cylinder bridge and the gray cast iron liners of distorted and undistorted engine blocks. The strains were measured in the hoop, radial, and axial orientations. The results suggest that the residual strain along the aluminum cylinder bridge of the distorted engine block was tensile for all three measured components.

Considerations for the Wind Tunnel Simulation of Tractor-Trailer Combinations: Correlation of Full- and Half-Scale Measurements

The 9-meter wind tunnel of the National Research Council (NRC) of Canada is commonly employed in testing of class 8 tractors at full- and model-scales. In support of this work a series of tests of an identical model at full- and half-scale were performed to investigate some of the effects resulting from simulation compromises. Minimum Reynolds Number considerations drive the crucial decisions of what scale and speed to employ for testing. The full- and half-scale campaigns included Reynolds Number sweeps allowing conclusions to be reached on the minimum Reynolds number required for testing of fully-detailed commercial truck models. Furthermore the Reynolds sweeps were repeated at a variety of yaw angles to examine whether the minimum Reynolds Number was a function of yaw angle and the resulting flow regime changes. The test section of the NRC 9-meter wind tunnel is not sufficiently long to accommodate a full-scale tractor and a typical trailer length of 48′ or more.

In-Cabin Aeroacoustics of a Full-Scale Transport Truck

The noise generated by the flow of air past a transport truck is a key design factor for the manufacturers of these vehicles as the sound levels in the cabin are a significant component of driver comfort. This paper describes a collaboration between Volvo GTT and the National Research Council Canada to measure the in-cabin aeroacoustics of a full-scale cab-over tractor in the NRC 9 m Wind Tunnel. Acoustic instrumentation was installed inside the tractor to record cabin noise levels and externally to acquire tunnel background noise data. Using a microphone mounted on the driver’s-side tunnel wall as a reference to remove variations in background noise levels between data points, differences in cabin noise levels were able to be detected when comparing the tractor with different configurations. The good repeatability of the data allowed for differences of as little as 0.5 dB to be measured.

Large-Scale Vehicle-Wake Characterization Using a Novel, Single-Camera Particle Tracking Technique

The aerodynamic forces experienced by vehicles depend on a variety of factors including wind direction, traffic, and roadside vegetation. Such complex boundary conditions often result in unsteady flow separation and the formation of large-scale coherent structures, which, in turn, significantly influence the aerodynamics of following vehicles. To gain a deeper understanding of the unsteady behaviour of such vehicle wakes under large-scale conditions, a time-resolved field measurement technique is required. Existing methods, such as tomographic particle image velocimetry and three-dimensional particle tracking velocimetry are unfortunately quite limited at these scales. Furthermore, such techniques require complex multi-camera calibrations, hazardous lasers, and optical access from many vantage points.

Analysis of the Unsteady Wakes of Heavy Trucks in Platoon Formation and Their Potential Influence on Energy Savings

The authors present transient wind velocity measurements from two successive, well-documented truck platooning track-test campaigns to assess the wake-shedding behavior experienced by trucks in various platoon formations. Utilizing advanced analytics of data from fast-response (100-200-Hz) multi-hole pressure probes, this analysis examines aerodynamic flow features and their relationship to energy savings during close-following platoon formations. Applying Spectral analysis to the wind velocity signals, we identify the frequency content and vortex-shedding behavior from a forward truck trailer, which dominates the flow field encountered by the downstream trucks. The changes in dominant wake-shedding frequencies correlate with changes to the lead and follower truck fuel savings at short separation distances.

A Phenomenological Model for Soot Formation and Oxidation in Direct-Injection Diesel Engines

The concentration of carbonaceous particulate matter in the exhaust of diesel engines depends on the rates of formation and oxidation of soot in the combustion chamber. Soot forms early in the combustion process when local fuel-rich areas exist, whereas soot oxidation occurs later when more air is entrained into the fuel spray. Based on this understanding, a phenomenological combustion model is established. In the model, the cylinder volume is divided into four zones: a rich fuel spray core, a premixed-burning/burned gas zone, a mixing controlled burning zone and a lean air zone. Soot formation takes place in the mixing controlled burning zone where the local C/O ratio is above the critical value. Soot oxidation occurs in the premixed-burning/burned gas zone as air is entrained. By using a quasi-global chemical reaction scheme, the oxidation of soot particles by different species can be investigated.

An Experimental Investigation of S.I. Engine Operation on Gaseous Fuels Lean Mixtures

The operation of S.I. engines on lean or diluents containing gaseous fuel-air mixtures is attractive in principle since it can provide improved fuel economy, reduced tendency to knock and low NOx emissions combined with a possible improvement to the operational life of the engine. However, the overall flame propagation rates then tend to drop sharply as the operational mixture is excessively leaned or diluted with CO2 or N2. The paper presents experimental data obtained in a single cylinder, variable compression ratio, S.I., CFR engine when operated on a number of gaseous fuels and some of their mixtures. A gradual leaning of the operating mixture can affect adversely in turn, emissions of CO and unburned fuel and cyclic variation. The extent of deterioration in these operating parameters is shown to correlate well with the corresponding values of the combustion period, a key combustion indicator. Similar effects were observed when adding diluents to stoichiometric CH4-air mixtures.

Liquid Water Content Instrumentation Study at the NRC AIWT

The National Research Council Altitude Icing Wind Tunnel liquid water content calibrations have historically relied on a 2.4 mm diameter rotating cylinder for drop sizes up to 50 μm and a 6.2 mm diameter rotating cylinder for drop sizes from 50 μm to 200 μm. This study compares the facility calibration, derived from rotating cylinder measurements, to water content measurements from the Science Engineering Associates Multi-Element Probe and the National Research Council Compact Iso-Kinetic Probe over a range of airspeeds and drop sizes. The data show where the rotating cylinder measurements may start to underestimate the liquid water content (LWC), possibly due to splashing at higher airspeeds and drop sizes. The data also show that the LWC read by the Multi-Element Probe is higher than that provided by the rotating cylinders, and the Compact Iso-Kinetic Probe (CIKP) reads higher than both other methods.

Influences on Energy Savings of Heavy Trucks Using Cooperative Adaptive Cruise Control

An integrated adaptive cruise control (ACC) and cooperative ACC (CACC) was implemented and tested on three heavy-duty tractor-trailer trucks on a closed test track. The first truck was always in ACC mode, and the followers were in CACC mode using wireless vehicle-vehicle communication to augment their radar sensor data to enable safe and accurate vehicle following at short gaps. The fuel consumption for each truck in the CACC string was measured using the SAE J1321 procedure while travelling at 65 mph and loaded to a gross weight of 65,000 lb, demonstrating the effects of: inter-vehicle gaps (ranging from 3.0 s or 87 m to 0.14 s or 4 m, covering a much wider range than previously reported tests), cut-in and cut-out maneuvers by other vehicles, speed variations, the use of mismatched vehicles (standard trailers mixed with aerodynamic trailers with boat tails and side skirts), and the presence of a passenger vehicle ahead of the platoon.

Measurement of Liquid Water Content for Supercooled Large Drop Conditions in the NRC’s Altitude Icing Wind Tunnel

As a result of new regulations pertaining to the airworthiness of aircraft exposed to in-flight icing conditions where maximum water drop size is greater than 100 microns (referred to as Supercooled Large Droplet (SLD) conditions), updates are required to the test facilities and simulations that will enable manufactures to certify their products under these new rules. While a number of facilities report achieving some of the conditions specified in the new regulations, questions remain as to the suitability of the instrumentation used to measure the Liquid Water Content (LWC) and drop size distributions of the SLD icing cloud. This study aims to provide baseline LWC data through ice accretion measurement techniques on a NACA 0012 airfoil and rotating cylinders of varying diameters.

Impact of Lateral Alignment for Cooling Airflow during Heavy-Truck Platooning

A truck platooning system was tested using two heavy-duty tractor-trailer trucks on a closed test track to investigate the thermal control/heat rejection system sensitivity to intentional lateral offsets over a range of intervehicle spacings. Previous studies have shown the following vehicle can experience elevated temperatures and reduced airflow through the cooling package as a result of close-formation platooning. Four anemometers positioned across the grille of the following trucks as well as aligned and multiple offset positions are used to evaluate the sensitivity of the impact. Straight sections of the track are isolated for the most accurate airflow impact measurements and to be most representative of on-highway driving. An intentional lateral offset in truck platooning is considered as a controls approach to mitigate reduced cooling efficacy at close following scenarios where the highest platoon savings are achieved.

Investigation of Drag Reduction Technologies for Light-Duty Vehicles Using Surface, Wake and Underbody Pressure Measurements to Complement Aerodynamic Drag Measurements

A multi-year, multi-vehicle study was conducted to quantify the aerodynamic drag changes associated with drag reduction technologies for light-duty vehicles. Various technologies were evaluated through full-scale testing in a large low-blockage closed-circuit wind tunnel equipped with a rolling road, wheel rollers, boundary-layer suction and a system to generate road-representative turbulent winds. The technologies investigated include active grille shutters, production and custom underbody treatments, air dams, wheel curtains, ride height control, side mirror removal and combinations of these. This paper focuses on mean surface-, wake-, and underbody-pressure measurements and their relation to aerodynamic drag. Surface pressures were measured at strategic locations on four sedans and two crossover SUVs.

An Investigation of the Influence of Close-Proximity Traffic on the Aerodynamic Drag Experienced by Tractor-Trailer Combinations

Recent research to investigate the aerodynamic-drag reduction associated with truck platooning systems has begun to reveal that surrounding traffic has a measurable impact on the aerodynamic performance of heavy trucks. A 1/15-scale wind-tunnel study was undertaken to measure changes to the aerodynamic drag experienced by heavy trucks in the presence of upstream traffic. The results, which are based on traffic conditions with up to 5 surrounding vehicles in a 2-lane configuration and consisting of 3 vehicle shapes (compact sedans, SUVs, and a medium-duty truck), show drag reductions of 1% to 16% for the heavy truck model, with the largest reductions of the same order as those experienced in a truck-platooning scenario. The data also reveal that the performance of drag-reduction technologies applied to the heavy-truck model (trailer side-skirts and a boat-tail) demonstrate different performance when applied to an isolated vehicle than to conditions with surrounding traffic.

Recent vehicle-platooning studies have revealed measurable fuel savings when following other vehicles at inter-vehicle distances experienced in every-day traffic. These energy savings have been attributed in large part to the air-wakes of the leading vehicles. This set of three papers documents a study to examine the near-to-far regions of ground-vehicle wakes (one to ten vehicle lengths), in the context of their potential influence on other vehicles. Part two of this three-part paper documents the influence of the ambient winds on the development of the wake behind a vehicle.
