The Development of Turbine Volute Surface Temperature Models for 3D CFD Vehicle Thermal Management Simulations: Part 3: Exhaust Radial Turbine Volute Systems

Modern exhaust systems contain not only a piping network to transport hot gas from the engine to the atmosphere, but also functional components such as the catalytic converter and turbocharger. The turbocharger is common place in the automotive industry due to their capability to increase the specific power output of reciprocating engines. As the exhaust system is a main heat source for the under body of the vehicle and the turbocharger is located within the engine bay, it is imperative that accurate surface temperatures are achieved. A study by K. Haehndel [1] implemented a 1D fluid stream as a replacement to solving 3D fluid dynamics of the internal exhaust flow. To incorporate the 3D effects of internal fluid flow, augmented Nusselt correlations were used to produce heat transfer coefficients. It was found that the developed correlations for the exhaust system did not adequately represent the heat transfer of the turbocharger.

A Study on Operation Fluid Consumption for Heavy Duty Diesel Engine Application using both, EGR and SCR

This paper describes a method for optimization of engine settings in view of best total cost of operation fluids. Under specific legal NOX tailpipe emissions requirements the engine out NOX can be matched to the current achievable SCR NOX conversion efficiency. In view of a heavy duty long haul truck application various specific engine operation modes are defined. A heavy duty diesel engine was calibrated for all operation modes in an engine test cell. The characteristics of engine operation are demonstrated in different transient test cycles. Optimum engine operation mode (EOM) selection strategies between individual engine operation modes are discussed in view of legal test cycles and real world driving cycles which have been derived from on-road tests.

Estimation of Diesel Soot Particles in Exhaust Gas Emission and Its Accumulation in Diesel Particulate Filter Using Graphical Calculation Model

To avoid frequent regeneration intervals leading to expeditious ageing of the catalyst and substantial fuel penalty for the owner, it is always desired to estimate the soot coming from diesel exhaust emission, the soot accumulated and burnt in the Diesel Particulate Filter (DPF). Certain applications and vehicle duty cycles cannot make use of the differential pressure sensor for estimating the soot loading in the DPF because of the limitations of the sensor tolerance and measurement accuracy. The physical soot model is always active and hence a precise and more accurate model is preferred to calibrate & optimize the regeneration interval. This paper presents the approach to estimate the engine-out soot and the accumulated soot in the DPF using a graphical calculation tool (AVL Concerto CalcGraf™).

A Generic Testbody for Low-Frequency Aeroacoustic Buffeting

Raising demands towards lightweight design paired with a loss of originally predominant engine noise pose significant challenges for NVH engineers in the automotive industry. From an aeroacoustic point of view, low frequency buffeting ranks among the most frequently encountered issues. The phenomenon typically arises due to structural transmission of aerodynamic wall pressure fluctuations and/or, as indicated in this work, through rear vent excitation. A possible workflow to simulate structure-excited buffeting contains a strongly coupled vibro-acoustic model for structure and interior cavity excited by a spatial pressure distribution obtained from a CFD simulation. In the case of rear vent buffeting no validated workflow has been published yet. While approaches have been made to simulate the problem for a real-car geometry such attempts suffer from tremendous computation costs, meshing effort and lack of flexibility.

Further Investigations on the Flow Around a Rotating, Isolated Wheel with Detailed Tread Pattern

Efforts in aerodynamic optimization of road vehicles have been steadily increasing in recent years, mainly focusing on the reduction of aerodynamic drag. Of a car's total drag, wheels and wheel houses account for approx. 25 percent. Consequently, the flow around automotive wheels has lately been investigated intensively. Previously, the authors studied a treaded, deformable, isolated full-scale tire rotating in contact with the ground in the wind tunnel and using the Lattice-Boltzmann solver Exa PowerFLOW. It was shown that applying a common numerical setup, with velocity boundary condition prescribed on the tread, significant errors were introduced in the simulation. The contact patch separation was exaggerated and the flow field from wind tunnel measurements could not be reproduced. This investigation carries on the work by examining sensitivities and new approaches in the setup.

Numerical Investigation and Experimental Comparison of ECN Spray G at Flash Boiling Conditions

Fuel injection is a key process influencing the performance of Gasoline Direct Injection (GDI) Engines. Injecting fuel at elevated temperature can initiate flash boiling which can lead to faster breakup, reduced penetration, and increased spray-cone angle. Thus, it impacts engine efficiency in terms of combustion quality, CO2, NOx and soot emission levels. This research deals with modelling of flash boiling processes occurring in gasoline fuel injectors. The flashing mass transfer rate is modelled by the advanced Hertz-Knudsen model considering the deviation from the thermodynamic-equilibrium conditions. The effect of nucleation-site density and its variation with degree of superheat is studied. The model is validated against benchmark test cases and a substantiated comparison with experiment is achieved.

Sampling of Non-Volatile Vehicle Exhaust Particles: A Simplified Guide

Recently, a particle number (PN) limit was introduced in the European light-duty vehicles legislation. The legislation requires measurement of PN, and particulate mass (PM), from the full dilution tunnel with constant volume sampling (CVS). Furthermore, PN measurements will be introduced in the next stage of the European Heavy-Duty regulation. Heavy-duty engine certification can be done either from the CVS or from a partial flow dilution system (PFDS). For research and development purposes, though, measurements are often conducted from the raw exhaust, thereby avoiding the high installation costs of CVS and PFDS. Although for legislative measurements requirements exist regarding sampling and transport of the aerosol sample, such requirements do not necessarily apply for raw exhaust measurements. Thus, measurement differences are often observed depending on where in the experimental set up sampling occurs.

Overview of Soot Emission Measurements Instrumentation: From Smoke and Filter Mass to Particle Number

Particulate emissions cause adverse health effects and for this reason they are regulated since the 80s. Vehicle regulations cover particulate emission measurements of a model before its sale, known as type approval or homologation. For heavy-duty engines the emissions are measured on an engine dynamometer with steady state points and transient cycles. For light-duty vehicles (i.e. the full power train) the particulate emissions are assessed on a chassis dynamometer. The measurement of particulate emissions is conducted either by diluting the whole exhaust in a dilution tunnel with constant volume sampling or by extracting a small proportional part of the exhaust gas and diluting it. Particulate emissions are measured by passing part of the diluted exhaust aerosol through a filter paper. The increase of the weight of the filter is used to calculate the particulate matter mass (PM) emissions.

The thermal prediction of a vehicle under-body environment is of high importance in the design, optimization and management of vehicle power systems. Within the pre-development phase of a vehicle's production process, it is important to understand and determine regions of high thermally induced stress within critical under-body components. Therefore allowing engineers to modify the design or alter component material characteristics before the manufacture of hardware. As the exhaust system is one of the primary heat sources in a vehicle's under-body environment, it is vital to predict the thermal fluctuation of surface temperatures along corresponding exhaust components in order to achieve the correct thermal representation of the overall under-body heat transfer. This paper explores a new method for achieving higher accuracy exhaust surface temperature predictions.

Comparison of Particulate Matter and Number Emissions from a Floating and a Fixed Caliper Brake System of the Same Lining Formulation

The particulate emissions of two brake systems were characterized in a dilution tunnel optimized for PM10 measurements. The larger of them employed a fixed caliper (FXC) and the smaller one a floating caliper (FLC). Both used ECE brake pads of the same lining formulation. Measured properties included gravimetric PM2.5 and PM10, Particle Number (PN) concentrations of both untreated and thermally treated (according to exhaust PN regulation) particles using Condensation Particle Counters (CPCs) having 23 and 10 nm cut-off sizes, and an Optical Particle Sizer (OPS). The brakes were tested over a section (trip-10) novel test cycle developed from the database of the Worldwide harmonized Light-Duty vehicles Test Procedure (WLTP). A series of trip-10 tests were performed starting from unconditioned pads, to characterize the evolution of emissions until their stabilization. Selected tests were also performed over a short version of the Los Angeles City Cycle.

A Metal Fibrous Filter for Diesel Hybrid Vehicles

Trends towards lower vehicle fuel consumption and smaller environmental impact will increase the share of Diesel hybrids and Diesel Range Extended Vehicles (REV). Because of the Diesel engine presence and the ever tightening soot particle emissions, these vehicles will still require soot particle emissions control systems. Ceramic wall-flow monoliths are currently the key players in the Diesel Particulate Filter (DPF) market, offering certain advantages compared to other DPF technologies such as the metal based DPFs. The latter had, in the past, issues with respect to filtration efficiency, available filtration area and, sometimes, their manufacturing cost, the latter factor making them less attractive for most of the conventional Diesel engine powered vehicles. Nevertheless, metal substrate DPFs may find a better position in vehicles like Diesel hybrids and REVs in which high instant power consumption is readily offered enabling electrical filter regeneration.

OBD Algorithms: Model-based Development and Calibration

The OBD II and EOBD legislation have significantly increased the number of system components that have to be monitored in order to avoid emissions degradation. Consequently, the algorithm design and the related calibration effort is becoming more and more challenging. Because of decreasing OBD thresholds, the monitoring strategy accuracy, which is tightly related with the components tolerances and the calibration quality, has to be improved. A model-based offline simulation of the monitoring strategies allows consideration of component and sensor tolerances as well as a first calibration optimization in the early development phase. AVL applied and improved a methodology that takes into account this information, which would require a big effort using testbed or vehicle measurements. In many cases a component influence analysis is possible before hardware is available for testbed measurements.

Study on Catalyzed-DPF for Improving the Continuous Regeneration Performance and Fuel Economy

It is a big challenge how to satisfy both the purification of exhaust gas and the decrease of fuel penalty, that is, carbon-dioxide emission. Regarding the Diesel Particulate Filter (DPF) applied in the diesel after-treatment system, it must be effective for lowering the fuel penalty to prolong the interval and reduce the frequency of the DPF regeneration operation. This can be achieved by a DPF that has high Particulate Matter (PM) mass limit and high PM oxidation performance that is enough to regenerate the DPF continuously during the normal running operation. In this study, the examination of the pore structure of the wall of a DPF that could expand the continuous regeneration region in the engine operation map was carried out. Several porous materials with a wide range of pore structure were prepared and coated with a Mixed Oxide Catalyst (MOC). The continuous regeneration performance was evaluated under realistic conditions in the exhaust of a diesel engine.

Analysis and Modeling of Heat Transfer in the SI Engine Exhaust System During Warm-Up

In order to meet the severe emission restrictions imposed by SULEV and EURO V standards the catalytic converter must reach light-off temperature during the first 20 seconds after engine cold start. Thermal losses in the exhaust manifold are driven by the heat transfer of the pulsating and turbulent exhaust flow and affect significantly the warm-up time of the catalyst. In the present paper an investigation concerning the gas-side heat transfer in the exhaust system of a spark ignited (SI) combustion engine with retarded ignition timing and secondary air injection into the exhaust port is reported. Based on this analysis, the warm-up simulation of a one-dimensional flow simulation tool is improved for an evaluation of different exhaust system configurations.

Soot Oxidation Kinetics in Diesel Particulate Filters

Direct catalytic soot oxidation is expected to become an important component of future diesel particulate emission control systems. The development of advanced Catalytic Diesel Particulate Filters (CDPFs relies on the interplay of chemistry and geometry in order to enhance soot-catalyst proximity. An extensive set of well-controlled experiments has been performed to provide direct catalytic soot oxidation rates in CDPFs employing small-scale side-stream sample exposure. The experiments are analyzed with a state-of-the-art diesel particulate filter simulator and a set of kinetic parameters are derived for direct catalytic soot oxidation by fuel-borne catalysts as well as by catalytic coatings. The influence of soot-catalyst proximity, on catalytic soot oxidation is found to be excellently described by the so-called Two-Layer model, developed previously by the authors.

Advanced Catalyst Coatings for Diesel Particulate Filters

Novel catalytic coatings with a variety of methods based on conventional and novel synthesis routes are developed for Diesel Particulate Filters (DPFs). The developed catalytic composition exhibits significant direct soot oxidation as evaluated by reacting mixtures of diesel soot and catalyst powders in a thermogravimetric analysis apparatus (TGA). The catalyst composition was further deposited on oxide and non-oxide porous filter structures that were evaluated on an engine bench with respect to their filtration efficiency, pressure drop behavior and direct soot oxidation activity under realistic conditions. The effect of the catalyst amount on the filtration efficiency of non-oxide filters was also investigated. Evaluation of the indirect soot oxidation was conducted on non-oxide catalytic filters coated with precious metal.

A CFD/SEA Approach for Prediction of Vehicle Interior Noise due to Wind Noise

For most car manufacturers, aerodynamic noise is becoming the dominant high frequency noise source (> 500 Hz) at highway speeds. Design optimization and early detection of issues related to aeroacoustics remain mainly an experimental art implying high cost prototypes, expensive wind tunnel sessions, and potentially late design changes. To reduce the associated costs as well as development times, there is strong motivation for the development of a reliable numerical prediction capability. The goal of this paper is to present a computational approach developed to predict the greenhouse windnoise contribution to the interior noise heard by the vehicle passengers. This method is based on coupling an unsteady Computational Fluid Dynamics (CFD) solver for the windnoise excitation to a Statistical Energy Analysis (SEA) solver for the structural acoustic behavior.

V6-SUV Engine Sound Development

This paper describes the development and achievement of a target engine sound for a V6 SUV in consideration of the sound quality preferences of customers in the U.S. First, a simple definition for engine sound under acceleration was found using order arrangement, frequency balance, and linearity. These elements are the product of commonly used characteristics in conventional development and can be applied simply when setting component targets. The development focused on order arrangement as the most important of these elements, and sounds with and without integer orders were selected as target candidates. Next, subjective auditory evaluations were performed in the U.S. using digitally processed sounds and an evaluation panel comprising roughly 40 subjects. The target sound was determined after classifying the results of this evaluation using cluster analysis.

CAE Process for Developing Cylinder Head Design Including Statistical Correlation and Shape Optimization

Design of cylinder heads involves complex constraints that must satisfy thermal, strength, performance, and manufacturing requirements which present a great challenge for successful development. During development of a new highly loaded cylinder head, CAE methods predicted unacceptable fatigue safety factors for the initial prototype design. Hydropulsator component testing was undertaken and the results were correlated with the analysis predictions using a statistical method to calculate failure probability. Shape optimization was undertaken to improve high cycle fatigue safety in vulnerable regions of the cylinder head water jacket for the subsequent design release. The optimization process provided more efficient design guidance than previously discovered through a traditional iterative approach. Follow-on investigations examined other shape optimization software for fatigue improvement in the cylinder head.

Comparison of Particle Number Measurements from the Full Dilution Tunnel, the Tailpipe and Two Partial Flow Systems

The regulation of particle number (PN) has been introduced in the Euro 5/6 light-duty vehicle legislation, as a result of the light duty inter-laboratory exercise of the Particle Measurement Program (PMP). The heavy-duty inter-laboratory exercise investigates whether the same or a similar procedure can be applied to the heavy-duty regulation. In the heavy-duty exercise two "golden" PN systems sample simultaneously; the first from the full dilution tunnel and the second from the partial flow system. One of the targets of the exercise is to compare the PN results from the two systems. In this study we follow a different approach: We use a PMP compliant system at different positions (full flow, partial flow and tailpipe) and we compare its emissions with a "reference" system always sampling from the full flow dilution tunnel.
