Development of Exhaust and Evaporative Emissions Systems for Toyota THS II Plug-in Hybrid Electric Vehicle

Exhaust and evaporative emissions systems have been developed to match the characteristics and usage of the Toyota THS II plug-in hybrid electric vehicle (PHEV). Based on the commercially available Prius, the Toyota PHEV features an additional external charging function, which allows it to be driven as an electric vehicle (EV) in urban areas, and as an hybrid electric vehicle (HEV) in high-speed/high-load and long-distance driving situations. To reduce exhaust emissions, the conventional catalyst warm up control has been enhanced to achieve emissions performance that satisfies California's Super Ultra Low Emissions Vehicle (SULEV) standards in every state of battery charge. In addition, a heat insulating fuel vapor containment system (FVS) has been developed using a plastic fuel tank based on the assumption that such a system can reduce the diffusion of vapor inside the fuel tank and the release of fuel vapor in to the atmosphere to the maximum possible extent.

Effect of Fuel and Thermal Stratifications on the Operational Range of an HCCI Gasoline Engine Using the Blow-Down Super Charge System

In order to extend the HCCI high load operational limit, the effects of the distributions of temperature and fuel concentration on pressure rise rate (dP/dθ) were investigated through theoretical and experimental methods. The Blow-Down Super Charge (BDSC) and the EGR guide parts are employed simultaneously to enhance thermal stratification inside the cylinder. And also, to control the distribution of fuel concentration, direct fuel injection system was used. As a first step, the effect of spatial temperature distribution on maximum pressure rise rate (dP/dθmax) was investigated. The influence of the EGR guide parts on the temperature distribution was investigated using 3-D numerical simulation. Simulation results showed that the temperature difference between high temperature zone and low temperature zone increased by using EGR guide parts together with the BDSC system.

Development of Clean Diesel NOx After-treatment System with Sulfur Trap Catalyst

Diesel engines with relatively good fuel economy are known as an effective means of reducing CO₂ emissions. It is expected that diesel engines will continue to expand as efforts to slow global warming are intensified. Diesel particulate and NOx reduction system (DPNR), which was first developed in 2003 for introduction in the Japanese and European markets, shows high purification performance which can meet more stringent regulations in the future. However, it is poisoned by sulfur components in exhaust gas derived from fuel and lubricant. We then developed the sulfur trap DPNR with a sulfur trap catalyst that traps sulfur components in the exhaust gas. High purification performance could be achieved with a small amount of platinum group metal (PGM) due to prevention of sulfur poisoning and thermal deterioration.

Analysis of Port Injected Fuel Spray Under Cross Wind Using 2-D Measurement Techniques

In a motorcycle gasoline engine, the port fuel injection system is rapidly spread. Compared to an automotive engine, the injected fuel does not impinge on the intake valve due to space restriction to install the injector. In addition, as the air flow inside the intake pipe may become very fast and has large cycle-to-cycle variation, it is not well found how the injector should be installed in the intake pipe to prepare “good” fuel-air mixture inside the intake pipe. In this study, the formation process of the fuel-air mixture is measured by using ILIDS system that is a 2-D droplets' size and velocity measurement system with high spatial resolution. Experiments with changing conditions such as flow speed and injection direction are carried out. As a result, the effects of injection direction, ambient flow speed and wall roughness on the fuel-air mixture formation process was examined, considering the three conditions of cold start, light to medium load operation and high load operation.

Evaluation of the Performance of a Boosted HCCI Gasoline Engine with Blowdown Supercharge System

HCCI combustion can realize low NOx and particulate emissions and high thermal efficiency. Therefore, HCCI combustion has a possibility of many kinds of applications, such as an automotive powertrain, general-purpose engine, motorcycle engine and electric generator. However, the operational range using HCCI combustion in terms of speed and load is restricted because the onset of ignition and the heat release rate cannot be controlled directly. For the extension of the operational range using either an external supercharger or a turbocharger is promising. The objective of this research is to investigate the effect of the intake pressure on the HCCI high load limit and HCCI combustion characteristics with blowdown supercharging (BDSC) system. The intake pressure (Pin) and temperature (Tin) were varied as experimental parameters. The intake pressure was swept from 100 kPa (naturally aspirated) to 200 kPa using an external mechanical supercharger.

Thermal Analysis of the Exhaust Line Focused on the Cool-Down Process

At the engine restart, when the temperature of the catalytic converter is low, additional fuel consumption would be required to warm up the catalyst for controlling exhaust emission.The aim of this study is to find a thermally optimal way to reduce fuel consumption for the catalyst warm up at the engine restart, by improving the thermal retention of the catalytic converter in the cool down process after the previous trip. To make analysis of the thermal flow around the catalytic converter, a 2-D thermal flow model was constructed using the thermal network method. This model simulates the following processes: 1) heat conduction between the substrate and the stainless steel case, 2) heat convection between the stainless steel case and the ambient air, 3) heat convection between the substrate and the gas inside the substrate, 4) heat generation due to chemical reactions.

New Combustion Concept for Turbocharged Gasoline Direct-Injection Engines

The advantages of gasoline direct-injection are intake air cooling due to fuel vaporization which reduces knocking, additional degrees of freedom in designing a stratified injection mixture, and capability for retarded ignition timing which shortens catalyst light-off time. Stratified mixture combustion designs often require complicated piston shapes which disturb the fluid flow in the cylinder, leading to power reduction, especially in turbocharged gasoline direct-injection engines. Our research replaced the conventional shell-type shallow cavity piston with a dog dish-type curved piston that includes a small lip to facilitate stratification and minimize flow disturbance. As a result, stable stratified combustion and increased power were both achieved.

Development of HEV Engine Start-Shock Prediction Technique Combining Motor Generator System Control and Multi-Body Dynamics (MBD) Models

Previous reports have already described the details of engine start-shock and the mechanism of vibration mechanism in a stationary vehicle. This vibration can be reduced by optimized engine and motor generator vibration-reduction controls. A prediction method using a full-vehicle MBD model has also been developed and applied in actual vehicle development. This paper describes the outline of a new method for the hybrid system of mechanical power split device with two motors that predicts engine start-shock when the vehicle is accelerating while the engine is stopped. It also describes the results of mechanism analysis and component contribution analysis. This method targets engine start-shock caused by driving torque demand during acceleration after vehicle take-off. The hybrid control system is modeled by MATLAB/Simulink. A power management and motor generator control program used in actual vehicles is installed into the main part of the control system model.

Visualization and Analysis of LSPI Mechanism Caused by Oil Droplet, Particle and Deposit in Highly Boosted SI Combustion in Low Speed Range

In this study, in order to clarify the mechanism of preignition occurrence in highly boosted SI engine at low speed and high load operating conditions, directphotography of preignition events and light induced fluorescence imaging of lubricant oil droplets during preignition cycles were applied. An endoscope was attached to the cylinder head of the modified production engine. Preigntion events were captured using high-speed video camera through the endoscope. As a result, several types of preignition sources could be found. Preignition caused by glowing particles and deposit fragments could be observed by directphotography. Luminous flame was observed around the piston crevice area during the exhaust stroke of preignition cycles.

Model Based Control for Premixed Charge Compression Ignition Diesel Engine

Premixed charge compression ignition (PCCI) combustion is effective in reducing harmful exhaust gas and improving the fuel consumption of diesel engines [1]. However, PCCI combustion has a problem of exhibiting lower combustion stability than diffusive combustion [2, 3], which makes it challenging to apply to mass production engines. Its low combustion stability problem can be overcome by implementing complicated injection control strategies that account for variations in environmental and engine operating conditions as well as transient engine conditions, such as turbocharging delay, exhaust gas recirculation (EGR) delay, and intake air temperature delay. Although there is an example where the combustion mode is switched according to the intake O2 fraction [4], it requires a significant number of engineering-hours to calibrate multiple combustion modes. And besides, such switching combustion modes tends to have a risk of discontinuous combustion noise and torque.

Thermal Flow Analysis of Hybrid Transaxle Surface Using Newly-Developed Heat Flux Measurement Method

This research developed a new measurement technology for thermal analysis of the heat radiation from a hybrid transaxle case surface to the air and improved the heat radiation performance. This heat flux measurement technology provides the method to measure heat flux without wiring of sensors. The method does not have effects of wiring on the temperature field and the flow field unlike the conventional methods. Therefore, multipoint measurement of heat flux on the case surface was enabled, and the distribution of heat flux was quantified. To measure heat flux, thermal resistances made of plastic plates were attached to the case surface and the infrared thermography was used for the temperature measurement. The preliminary examination was performed to confirm the accuracy of the thermal evaluation through heat flux measurement. The oil in the transaxle was heated and the amount of heat radiation from the case surface was measured.

Emissions Reduction Potential of Extremely High Boost and High EGR Rate for an HSDI Diesel Engine and the Reduction Mechanisms of Exhaust Emissions

The effects of an increasing boost pressure, a high EGR rate and a high injection pressure on exhaust emissions from an HSDI (High Speed Direct Injection) diesel engine were examined. The mechanisms were then investigated with both in-cylinder observations and 3DCFD coupled with ϕT-map analysis. Under a high-load condition, increasing the charging efficiency combined with a high injection pressure and a high EGR rate is an effective way to reduce NOx and soot simultaneously, which realized an ultra low NOx of 16ppm at 1.7MPa of IMEP (Indicated Mean Effective Pressure). The flame temperature with low NOx and low soot emissions is decreased by 260K from that with conventional emissions. Also, the distribution of the fuel-air mixture plot on a ϕT-map is moved away from the NOx and soot formation peninsula, compared to the conventional emissions case.

A Study of Newly Developed HCCI Engine With Wide Operating Range Equipped With Blowdown Supercharging System

To extend the operating range of a gasoline HCCI engine, the blowdown supercharging (BDSC) system and the EGR guide were developed and experimentally examined. The concepts of these techniques are to obtain a large amount of dilution gas and to generate a strong in-cylinder thermal stratification without an external supercharger for extending the upper load limit of HCCI operation whilst keeping dP/dθmax and NOx emissions low. Also, to attain stable HCCI operation using the BDSC system with wide operating conditions, the valve actuation strategy in which the amount of dilution gas is smaller at lower load and larger at higher load was proposed. Additionally to achieve multi-cylinder HCCI operation with wide operating range, the secondary air injection system was developed to reduce cylinder-to-cylinder variation in ignition timing. As a result, the acceptable HCCI operation could be achieved with wide operating range, from IMEP of 135 kPa to 580 kPa.

Study of Diesel Engine System for Hybrid Vehicles

In this study, we combined a diesel engine with the Toyota Hybrid System (THS). Utilizing the functions of the THS, reducing engine friction, lowering the compression ratio, and adopting a low pressure loop exhaust gas recirculation system (LPL-EGR) were examined to achieve both low fuel consumption and low nitrogen oxides (NOx) emissions over a wide operating range. After applying this system to a test vehicle it was verified that the fuel economy greatly surpassed that of a conventional diesel engine vehicle and that NOx emissions could be reduced below the value specified in the Euro 6 regulations without DeNOx catalysts.

Extension of Operating Range of a Multi-Cylinder Gasoline HCCI Engine using the Blowdown Supercharging System

The objective of this study is to develop a practical technique to achieve HCCI operation with wide operation range. To attain this objective, the authors previously proposed the blowdown supercharge (BDSC) system and demonstrated the potential of the BDSC system to extend the high load HCCI operational limit. In this study, experimental works were conducted with focusing on improvement of combustion stability at low load operation and the reduction in cylinder to cylinder variation in ignition timing of multi-cylinder HCCI operation using the BDSC system. The experiments were conducted using a slightly modified production four-cylinder gasoline engine with compression ratio of about 12 at constant engine speed of 1500 rpm. The test fuel used was commercial gasoline which has RON of 91. To improve combustion stability at low load operation, the valve actuation strategy for the BDSC system was newly proposed and experimentally examined.

Effect of Mirror-Finished Combustion Chamber on Heat Loss

The use of ceramic insulation to reduce engine heat loss and thus improve fuel economy was examined but found to be detrimental rather than advantageous. This paper analyzes the reasons and presents an alternative approach, namely minimizing the heat transfer area. Experiments were conducted to determine the effects of surface smoothness on BSFC, output torque, heat release rate and piston temperature. It was found that with a mirror-finished combustion chamber, heat loss is decreased and consequently engine output is raised, while fuel consumption is lowered. The percentage reduction in heat loss was ascertained by numerically simulating combustion and was confirmed by FEM analysis of piston thermal distribution.

A new automatic transmission, engineered from concept for “intelligent” and “anti-aging” (long life), has been designed and developed for TOYOTA's luxury passenger car, LEXUS LS400. This system, which has resulted in silky-smooth shift quality without changes in the long term, is composed of a transmission computer that interacts with engine computer, a number of sensors, an electronically controlled hydraulic unit with linear solenoid valves and assorted devices. As new control logic being developed with the aid of computer simulation to achieve distinction, the hydraulic and engine controls are combined in this system. There is a “feedback control”, where the clutch pressure is controlled according to the rate of acceleration and compensated for dispersion to applied pressure, engine torque and/or the coefficient of dynamic friction of clutches, and at the same time engine torque is reduced by retarding ignition timing.
