Recent Advances in the Development of Hyundai · Kia's Fuel Cell Electric Vehicles

Wide attention to fuel cell electric vehicles (FCEVs) comes from two huge issues currently the world is facing with: the concern of the petroleum reserves depletion due to consequent oil dependence and the earth global warming due in some extent to vehicle emissions. In this background, Hyundai, along with its sister company Kia, has been building the FCEVs and operating their test fleet with several tens of units at home and abroad. Since 2004, 32 passenger vehicles have been offered for the Department of Energy's controlled hydrogen fleet and infrastructure demonstration and validation project in the U.S. In the meantime, from 2006, 30 passenger vehicles as well as four buses, featuring the in-house developed fuel cell stack and its associated components, are currently under the domestic operation for the FCEV learning demonstration led by the Ministry of Knowledge and Economy.

A Primer on Building a Hardware in the Loop Simulation and Validation for a 6X4 Tractor Trailer Model

This research was to model a 6×4 tractor-trailer rig using TruckSim and simulate severe braking maneuvers with hardware in the loop and software in the loop simulations. For the hardware in the loop simulation (HIL), the tractor model was integrated with a 4s4m anti-lock braking system (ABS) and straight line braking tests were conducted. In developing the model, over 100 vehicle parameters were acquired from a real production tractor and entered into TruckSim. For the HIL simulation, the hardware consisted of a 4s4m ABS braking system with six brake chambers, four modulators, a treadle and an electronic control unit (ECU). A dSPACE simulator was used as the “interface” between the TruckSim computer model and the hardware.

Development of the Active Sound Generation Technology Using Motor Driven Power Steering System

As the original engine sound is usually not enough to satisfy the driver’s desire for a sporty and fascinating sound, Active Noise Control (ANC) and Active Sound Design (ASD) have been great technologies in automobiles for a long time. However, these technologies which enhance the sound of vehicles using loud speakers or electromagnetic actuators etc. lead to the increase of cost and weight due to the use of external amplifiers or actuators. This paper presents a new technology for generating a target sound by the active control of a permanent magnet synchronous motor (PMSM) of a mass-production steering system. The existing steering hardware or motor is not changed, but only additional software is added. Firstly, an algorithm of this technology, called Active Sound Generation (ASG), is introduced which is compiled and included in the ECU target code. Then the high frequency noise issue and its countermeasures are presented.

Numerical Parametric Study of a Six-Stroke Gasoline Compression Ignition (GCI) Engine Combustion- Part II

In order to extend the operability limit of the gasoline compression ignition (GCI) engine, as an avenue for low temperature combustion (LTC) regime, the effects of parametric variations of engine operating conditions on the performance of six-stroke GCI (6S-GCI) engine cycle are numerically investigated, using an in-house 3D CFD code coupled with high-fidelity physical sub-models along with the Chemkin library. The combustion and emissions were calculated using a skeletal chemical kinetics mechanism for a 14-component gasoline surrogate fuel. Authors’ previous study highlighted the effects of the variation of injection timing and split ratio on the overall performance of 6S-GCI engine and the unique mixing-controlled burning mode of the charge mixtures during the two additional strokes. As a continuing effort, the present study details the parametric studies of initial gas temperature, boost pressure, fuel injection pressure, compression ratio, and EGR ratio.

A Method of the Improvement of Wireless Power Transfer (WPT) System Efficiency, Compatibility, EMI Reduction, and Foreign Object Detection (FOD) for EV Applications

During the charging Electric Vehicle (EV), power transfer occurs in the power electronics of an EV powertrain. Understanding how the Wireless Power Transfer (WPT) occurs would be beneficial for achieving convenient charging method. This paper focuses on improving WPT system pad compatibility, power transfer efficiency, EMI reduction, and Foreign Object Detection (FOD). The choice of convertible WPT pad for circular and DD type coil, improvement of pad compatibility is analyzed in this paper. In addition, several control methods of increasing WPT system efficiency are proposed. Firstly, the effect of Full Bridge - Half Bridge (FB-HB) is introduced, and the influence of a Bridgeless control scheme is discussed. A new, ferrite pad structure is applied to WPT system in order to achieve EMI reduction. Lastly, a new strategy of Foreign Object Detection (FOD) is suggested for WPT system using phase difference and frequency variation detection.

Air conditioning is defined as the process of treating air so as to control simultaneously its temperature, humidity, cleanliness and distribution to meet the requirements of the conditioned space. As in the definition, the important actions involved in the operation of an air conditioning system are temperature and humidity control, air purification and movement. For these conditions this paper proposes a Automatic Climate Control(ACC) system of the bus. The system has cooling, heating, and dehumidifying modes, and is governed by dual 8-bit microprocessors. These modes are broken down into sub-modules dealing with control of the compressor, blower speed, damper position, air purifier, ventilators, preheater, air mixing damper and so on.

A study on Reducing the Computing Burden of Misfire Detection using a Conditional Monitoring Method

This paper presents a conditional misfire monitoring method to reduce the computing burden of the motoring. In this conditional monitoring method, the ECU performs misfire detection only when there is high probability of misfire events. The condition for performing the misfire detection is determined by the pre-index which is defined as the deviation of the segment durations of the crankshaft in this paper. The quantity of the code of calculating the pre-index is 7 times less than that of a conventional monitoring method so that the computing burden can be reduced with the conditional monitoring method. The experimental results shown that the pre-index and the conditional monitoring method are valid.

A throttle/brake control law for vehicle intelligent cruise control

A throttle/brake control law for the intelligent cruise control (ICC) system has been proposed in this paper. The ICC system consists of a vehicle detection sensor, a controller and throttle/brake actuators. For the control of a throttle/brake system, we introduced a solenoid-valve-controlled electronic vacuum booster (EVB) and a step-motor-controlled throttle actuator. Nonlinear computer model for the electronic vacuum booster has been developed and the simulations were performed using a complete nonlinear vehicle model. The proposed control law in this paper consists of an algorithm that generates the desired acceleration/deceleration profile in an ICC situation, a throttle/brake switching logic and a throttle and brake control algorithm based on vehicle dynamics. The control performance has been investigated through computer simulations and experiments.

A Research on Brand Sound Positioning and Implementing with Active Sound Design

This paper aims to establish a systematic process of developing a brand driving sound. Firstly, principal factors of a brand sound identity are extracted from factor analysis of many sample cars. As a result, brand sound positioning map is drawn using jury test data. Also, the multiple regression analysis of subjective and objective test results is carried. As a result, the principal factors are expressed by objective test data and brand sound positioning map can be easily updated from the measurement data. In addition, what should be improved for designing a target sound is reviewed. Secondly, various technologies of target sound design are discussed to involve the brand identity and vehicle’s character in driving sound. Also, an efficient tool to implement the target sound with an active sound design (ASD) system in a vehicle is introduced. This tool enables to efficiently design, tune and simulate a target sound for ASD system in a laboratory.

Virtual NOx sensor for Transient Operation in Light-Duty Diesel Engine

Currently, diesel engine-out exhaust NOx emission level prediction is a major challenge for complying with the stricter emission legislation and for control purpose of the after-treatment system. Most of the NOx prediction research is based on the Zeldovich thermal mechanism, which is reasonable from the physical point of view and for its simplicity. Nevertheless, there are some predictable range limitations, such as low temperature with high EGR rate operating conditions or high temperature with low EGR rates. In the present paper, 3 additional considerations, pilot burned gas mixing before the main injection; major NO formation area; concentration correction, were applied to the previously developed real-time NO estimation model based on in-cylinder pressure and data available from ECU. The model improvement was verified on a 1.6 liter EURO5 diesel engine in both steady and transient operation.

Automated Optimizing Calibration of Engine Driveability on the Dynamic Powertrain Test Bed

Engine calibration on the powertrain test bed with transient mode is proposed with dynamic powertrain test bed having low inertia dynamometer. Automated ECU (Engine Control Unit) calibration system is completed with the combination of experimental design software, powertrain test bed, evaluation tools and their electrical interfaces. The process is composed up of the system interface definition, test design using DoE skill, test proceedings by step sequence of connecting systems, measured data collecting, mathematical model and optimization result extraction at the end. All the processes are automated by interfaces between the systems. Acceleration surge is minimized by proposed process by optimizing combustion control labels and tip in driveability is maximized by manipulating torque filter labels of EMS (Engine Management System) logic. Their detailed steps from the problem definition to the verification test results of improved design with vehicle test are presented.

A Development of Urea Solution Injection Quantity Decision Logic for SCR System

In this project, phenomena in a SCR catalyst, such as heat transfer and catalytic reactions, are modeled numerically. The model is simplified to be integrated on an electronic control unit. The calibration process for this model has been developed, which is performed on gas bench and validated on a vehicle equipped with a Urea-SCR system and a Rapid Prototype Control Unit. With this simplified SCR reaction model, it is possible to estimate NH3 consumption and properly control the urea injection quantity with less calibration efforts.

A Study on the Strategy and Implementing Technology for the Development of Luxurious Driving Sound

This paper describes a systematic approach to the development of a luxurious driving sound. In the first step, the luxurious sound is conceptualized through jury test, factor analysis and regression analysis. From the results, the main factors and the correlation equation for the luxurious sound are extracted. Also, customer's preference for the luxurious sound is investigated from the customer clinic. In the second step, three core axes and the detailed indices for luxurious sound are defined and quantified. These core axes are a dynamic sound character, a sound balance and a sound harmony. These core axes are also composed of detailed indices and quantified by guide lines. In the third step, each contribution of the sub-systems for sound quality is identified and the target values and methods for implementing the luxurious sound are suggested. In this process, noise path analysis and the customer's preference in each region are considered.

Customer vehicle usage monitoring is one of the most fundamental elements to consider in the process of developing a durable vehicle. The extant method to research customer vehicle usage takes considerable time and effort because it requires attaching a series of sensors to the vehicle-gyroscope, accelerometer, microphone, and GPS-to gather information through data logs and then to analyze data in a computer where designated analyzing software has been installed. To solve the problem, this paper introduces a new concept of integrated system developed to examine customer vehicle usage that can analyze data by collecting it from a variety of sensors installed on a smartphone.

Recently, flexible fuel vehicle (FFV) has been drawn great attention because of its response for immediate use as alternative fueled one. Hyundai FFV can be operated on arbitrary fuel mixtures between gasoline and M85 with the specially programmed electronic control unit (ECU) which can determine optimized fueling quantity and ignition timing as the methanol content by the signal from electrostatic type fuel sensor. In this paper, the results of various tests including engine performance, cold startability, durability and exhaust emission reduction have been described. Full load, cold mode durability tests and field trials have been carried out with some material changes and surface treatments in the lubricating parts and fuel system. But, more work on its durability improvement is still required.

This paper describes Hyundai's research and development work on a flexible fuel vehicle (FFV). The work on FFV has been conducted to evaluate its potential as an alternative to the conventional gasoline vehicle. Hyundai FFV described here can operate on M85, gasoline, or any of their combinations, in which the methanol concentration is measured by an electrostatic type fuel sensor. For that operation, a special FFV ECU has been developed and incorporated in the FFV. The characteristics affecting FFV operation, such as FFV ECU control strategy and injector flow rate, have been investigated and optimized by experiment. Various development tests have been performed in view of engine performance, durability, cold startability, and exhaust emissions reduction. The exhaust gas aftertreatment system being consisted of manifold type catalytic converter(MCC) and secondary air injection system has shown good emission reduction performance including formaldehyde emission.

Model Based Control for a Pressure Control Type CVT

A model based control algorithm for the pressure control type CVT has been developed. First, a P-line is proposed from the steady state relationship between the primary and secondary pressure for the given speed ratio to predict the shift performance. The P-line shows the pressure difference from the steady state primary pressure to the maximum(or minimum) pressure available for the given secondary pressure. It is found from the P-line that the bigger the pressure difference, the faster the shift speed. Based on the steady state characteristics of the pressure control type ratio control valve(RCV), the model based control algorithm is proposed. In the model based control, ratio control solenoid valve(RCSV) control duty is supplied in the feedforward loop.

Main design features and some of the development work carried out on the first new engines to be produced in-house by Hyundai Motor Co. are described. The Alpha family of multi-valve, four cylinder engines comprises 1.3 and 1.5L naturally aspirated units and a 1.5L turbocharged version. Modern features are incorporated in the engines in order to provide higher performance and good fuel economy with excellent durability at reasonable cost. Hyundai Motor Co. (HMC) was established in 1967 and, in the following year, commenced production of passenger cars for the domestic market, using CKD components supplied by Ford of Europe. In 1974 the Pony saloon car entered production; this used mainly locally produced components but most of the major items, including the power train - engine and gearbox - were manufactured under the license from Mitsubishi Motors.

Optimization of Body Joint Stiffness and Structure

A body joint is one of the most major factors affecting the overall body stiffness in a body system. Thus, in order to optimize the body system, the joint must be also optimized. In order to optimize a body joint, it is necessary to first identify the efficiency of the joint itself. Then, the joint stiffness targets for each joint must be set by analyzing the interaction between joint stiffness and overall body stiffness and the function of the joint in terms of vehicle performance. Finally, an optimal joint structure should be designed with an optimal design methodology. In this study, an optimal methodology for the joint stiffness and design is introduced. Based on this research, an optimized joint design for each joint was applied to the new SUV model resulting in a lightweight body with a required body stiffness.

Optimization of Slot Disc Shape for Improving Brake Fade Performance

Due to improvements in vehicle powertrain performance, friction material fade performance is becoming an important topic. For this reason, needs for studies to improve thermal characteristics of the brake system is increasing. Methods for improving the fade characteristics have several ways to improve the thermal characteristic of friction materials and increase disc capacity. However, increasing disc capacity(size) have some risk of weight and cost rise, and friction factor improvements in friction material tend to cause other problems, such as increasing squeal wire brush noise and increasing metal pick up on disc surface. Therefore, a slot disc study is needed to overcome the problems discussed previously. Currently, there is few research history for slot disc related to fade and metal pickup improvements.
