Design of a Charge Regulating, Parallel Hybrid Electric FutureCar

Students, as members of Team Paradigm, at the University of Wisconsin-Madison have designed a charge regulating, parallel hybrid electric Dodge Intrepid for the 1997 FutureCar Challenge (FCC97). The goals for the Wisconsin “FutureCow” are to achieve an equivalent fuel consumption of 26 km/L (62 mpg) and Tier 2 Federal Emissions levels while maintaining the full passenger/cargo room, appearance, and feel of a stock Intrepid. These goals are realized through drivetrain simulations, a refined vehicle control strategy, decreased engine emissions, and aggressive weight reduction. The vehicle development has been coupled with 8,000 km of reliability and performance testing to ensure Wisconsin will be a strong competitor at the FCC97.

Design and Testing of a Prototype Hybrid-Electric Split-Parallel Crossover Sports Utility Vehicle

The University of Wisconsin - Madison Hybrid Vehicle Team has designed, fabricated, tested and optimized a four-wheel drive, charge sustaining, split-parallel hybrid-electric crossover vehicle for entry into the 2006 Challenge X competition. This multi-year project is based on a 2005 Chevrolet Equinox platform. Trade-offs in fuel economy, greenhouse gas impact (GHGI), acceleration, component packaging and consumer acceptability were weighed to establish Wisconsin's Vehicle Technical Specifications (VTS). Wisconsin's Equinox, nicknamed the Moovada, utilizes a General Motors (GM) 110 kW 1.9 L CIDI engine coupled to GM's 6-speed F40 transmission. The rear axle is powered by a 65 kW Ballard induction motor/gearbox powered from a 44-module (317 volts nominal) Johnson Controls Inc., nickel-metal hydride hybrid battery pack. It includes a newly developed proprietary battery management algorithm which broadcasts the battery's state of charge onto the CAN network.

Valve Event Detection Using Knock Sensor Signals

To make electrical or electro-hydraulic gas exchange valve actuators more economically feasible for the production of cam-less engines, it is desirable to achieve valve position information from existing engine sensors rather than to develop and install new sensors for each gas exchange valve. Time and frequency domain characteristics of acoustic (knock) sensor signals were analyzed using both cross-correlation and Fourier analyses to determine characteristics that indicate valve position. The time-domain signatures for valve events were found to be inconsistent from cycle to cycle and thus difficult to identify using cross-correlation techniques. Frequency content of the engine vibration as it varied with crankshaft angle was analyzed to find valve position dependent patterns. Analysis revealed a wideband signal that correlates to intake and exhaust valve closing events.

Pump/Motor Displacement Control Using High-Speed On/Off Valves

A four valve controller and electronic control circuits were developed to control the displacement of hydrostatic pump/motors (P/M's) utilized in an automobile with a hydrostatic transmission and hydropneumatic accumulator energy storage. Performance of the control system was evaluated. The controller uses four high-speed, two-way, single-stage poppet valves, functioning in the same manner as a 4-way, 3-position spool valve. Two such systems were used to control the displacement of two P/Ms, each system driving a front wheel of the vehicle. The valves were controlled electronically by a distributed-control dead-band circuit and valve driver boards. Testing showed that the control system's time response satisified driving demand needs, but that the control system's error was slightly larger than desired. This may lead to complications in some of the vehicle's operating modes.

1-D Modeling of Transient Engine Operations Using Data Generated by a CFD Code

Transient engine operations are modeled and simulated with a 1-D code (GT Power) using heat release and emission data computed by a 3-D CFD code (Kiva3). During each iteration step of a transient engine simulation, the 1-D code utilizes the 3-D data to interpolate the values for heat release and emissions. The 3-D CFD computations were performed for the compression and combustion stroke of strategically chosen engine operating points considering engine speed, torque and excess air. The 3-D inlet conditions were obtained from the 1-D code, which utilized 3-D heat release data from the previous 1-D unsteady computations. In most cases, only two different sets of 3-D input data are needed to interpolate the transient phase between two engine operating points. This keeps the computation time at a reasonable level. The results are demonstrated on the load response of a generator which is driven by a medium-speed diesel engine.

The University of Wisconsin Hybrid Vehicle Team has implemented and optimized a four-wheel drive, charge sustaining, split-parallel hybrid-electric crossover vehicle for entry into the 2008 ChallengeX competition. This four year project is based on a 2005 Chevrolet Equinox platform. Fuel economy, greenhouse gas impact (GHGI), acceleration, component packaging and consumer acceptability were appropriately weighted to determine powertrain component selections. Wisconsin's Equinox, nicknamed the Moovada, is a split-parallel hybrid utilizing a General Motors (GM) 110 kW 1.9L CDTi (common rail diesel turbo injection) engine coupled to an F40 6-speed manual transmission. The rear axle is powered by a SiemensVDO induction motor/gearbox power-limited to 65 kW by a 40-module (288 volts nominal) Johnson Controls Inc, nickel-metal hydride battery pack.

Hydraulic Fluid Efficiency Studies in Low-Speed High-Torque Motors

This paper presents an investigation of the fluid viscosity properties that affect the Low-Speed High-Torque (LSHT) efficiency of hydraulic motors. Low speed torque efficiency is important because it often determines the minimum displacement (size) and operating pressure of mobile hydraulic equipment. The viscosity, viscosity index, high-shear viscosity, piezoviscosity and shear stability of prototype fluids have been characterized. These hydraulic fluids have been evaluated in a full-scale hydraulic motor dynamometer. Geroler, axial piston and radial piston motors have been evaluated. Low-speed (1 RPM) testing has been performed under constant pressure conditions in accordance with the ISO 4392-1 standard test method. Startability testing has been performed under constant load conditions in accordance with ISO 4392-2. In startability and 1 RPM testing, the axial piston motor exhibited a 6 percent efficiency gain with a high viscosity index hydraulic fluid.

Design and Testing of a Prototype Midsize Parallel Hybrid-Electric Sport Utility

The University of Wisconsin - Madison hybrid vehicle team has designed and constructed a four-wheel drive, charge sustaining, parallel hybrid-electric sport utility vehicle for entry into the FutureTruck 2003 competition. This is a multi-year project utilizing a 2002 4.0 liter Ford Explorer as the base vehicle. Wisconsin's FutureTruck, nicknamed the ‘Moolander’, weighs 2000 kg and includes a prototype aluminum frame. The Moolander uses a high efficiency, 1.8 liter, common rail, turbo-charged, compression ignition direct injection (CIDI) engine supplying 85 kW of peak power and an AC induction motor that provides an additional 60 kW of peak power. The 145 kW hybrid drivetrain will out-accelerate the stock V6 powertrain while producing similar emissions and drastically reducing fuel consumption. The PNGV Systems Analysis Toolkit (PSAT) model predicts a Federal Testing Procedure (FTP) combined driving cycle fuel economy of 16.05 km/L (37.8 mpg).

Design and Optimization of the University of Wisconsin's Parallel Hybrid-Electric Sport Utility Vehicle

The University of Wisconsin - Madison FutureTruck Team has designed and built a four-wheel drive, charge sustaining, parallel hybrid-electric sport utility vehicle for entry into the FutureTruck 2001 competition. The base vehicle is a 2000 Chevrolet Suburban. Our FutureTruck is nicknamed the “Moollennium” and weighs approximately 2427 kg. The vehicle uses a high efficiency, 2.5 liter, turbo-charged, compression ignition common rail, direct-injection engine supplying approximately 104 kW of peak power and a three phase AC induction motor that provides an additional 68.5 kW of peak power. This hybrid drivetrain is an attractive alternative to the large displacement V8 drivetrain, as it provides comparable performance with lower emissions and fuel consumption. The PNGV Systems Analysis Toolkit (PSAT) model predicts a Federal Testing Procedure (FTP) urban driving cycle fuel economy of 11.24 km/L (26.43 mpg) with California Ultra Low Emission Vehicle (ULEV) emissions levels.

An Off-Road Competition Hydraulic Vehicle

A 4-wheel drive off-road vehicle was designed and fabricated using extensive hydraulic technology for the SAE (Society of Automotive Engineers) Mini-Baja competition. The vehicle incorporates an open hydrostatic transmission using a single pump and four independent drive motors. A constant power controller that maintains full engine power to drive the vehicle or stores excess energy in two accumulators controls the pump. Each of the drive motors is independently controlled using a proportional meter-out pressure control valve. The use of pressure control allows the flow to each of the motors to be proportioned based on the dynamics of the vehicle. A CAN bus controller is used in conjunction with a steering sensor to provide differential motor speed control in maneuvering conditions that insures 4-wheel drive availability at all times. Steering of the vehicle is achieved by articulating the chassis using a rotary actuator and multi-motion actuator controlled by the driver.

A Matrix-Based Porous Tube Water and Nutrient Delivery System

A system was developed which provides nutrients and water to plants while maintaining good aeration at the roots and preventing water from escaping in reduced gravity. The nutrient solution is circulated through porous tubes under negative pressure and moves through the tube wall via capillary forces into the rooting matrix, establishing a non-saturated condition in the root zone. Tests using prototypes of the porous tube water and nutrient delivery system indicate that plant productivity in this system is equivalent to standard soil and solution culture growing procedures. The system has functioned successfully in short-term microgravity during parabolic flight tests and will be flown on the space shuttle. Plants are one of the components of a bioregenerative life support system required for long duration space missions.

Validation of the Generalized RNG Turbulence Model and Its Application to Flow in a HSDI Diesel Engine

A generalized re-normalization group (RNG) turbulence model based on the local "dimensionality" of the flow field is proposed. In this modeling approach the model coefficients C₁, C₂, and C₃ are all constructed as functions of flow strain rate. In order to further validate the proposed turbulence model, the generalized RNG closure model was applied to model the backward facing step flow (a classic test case for turbulence models). The results indicated that the modeling of C₂ in the generalized RNG closure model is reasonable, and furthermore, the predictions of the generalized RNG model were in better agreement with experimental data than the standard RNG turbulence model. As a second step, the performance of the generalized RNG closure was investigated for a complex engine flow.

Emissions and Performance of a Small L-Head Utility Engine Fueled with Homogeneous Propane/Air and Propane/Air/Nitrogen Mixture

The objective of this study was to observe and attempt to understand the effects of equivalence ratio and simulated exhaust gas recirculation (EGR) on the exhaust emissions and performance of a L-head single cylinder utility engine. In order to isolate these effects and limit the confounding influences caused by poor fuel mixture preparation and/or vaporization produced by the carburetor/intake port combination, the engine was operated on a premixed propane/air mixture. To simulate the effects of EGR, a homogeneous mixture of propane, air, and nitrogen was used. Engine measurements were obtained at the operating conditions specified by the California Air Resources Board (CARB) Raw Gas Method Test Procedure. Measurements included exhaust emissions levels of HC, CO, and NOx, and engine pressure data.

Hydrodynamics of Droplet Impingement on a Heated Surface

The impingement of liquid fuels on surfaces in IC engines affects performance and emissions. To better understand liquid/solid interactions, the impact of single droplets on a healed surface was experimentally examined. The droplet impingement was photographed with a high speed cine camera to obtain a history of the hydrodynamics of the impingement process. Images obtained from the cine photography were inspected to determine hydrodynamic regimes: wetting, transition, and non-wetting, associated with the specific impingement conditions (droplet size, velocity, surface temperature, and ambient pressure). Images from selected impingement conditions were further analyzed to quantify the atomization resulting from the impingement.

Regenerative Testing of Hydraulic Pump/Motor Systems

Regenerative testing methods can be used to allow the testing of hydraulic pumps and motors at significantly higher power and flow levels than that of the power supply used. This method can also increase the accuracy of system efficiency measurements. The increase in accuracy is realized because only the power added to compensate for the system losses needs to be measured with great accuracy. Typically, for the operation points of interest this will be a much smaller quantity than the overall power of the system. Knowing that the error in flow measurements is a function of the quantity measured, the benefit of measuring the losses becomes clear. An additional, distinct advantage of regenerative testing is that no dynamometer or load is needed. This results in a much simpler test setup. This paper documents the development of such a test program at the University of Wisconsin-Madison.

Dynamic Modeling and Simulation of the Ford AOD Automobile Transmission

A transmission system model for Ford Motor Company's automatic transmission (AOD) system used in the Lincoln Town Car has been developed using the free-body diagram method (Newtonian approach). This model is sophisticated enough to represent the dynamic behavior of the transmission system, yet simple enough to use as a real time computer simulation tool, and as an embedded model within a dynamic observer. The transmission system and torque converter models presented in this paper are part of a larger powertrain system model at the Powertrain Control Research Laboratory, University of Wisconsin-Madison.

Effects of Injection Pressure and Nozzle Geometry on Spray SMD and D.I. Emissions

A study was performed to correlate the Sauter Mean Diameter (SMD), NOx and particulate emissions of a direct injection diesel engine with various injection pressures and different nozzle geometry. The spray experiments and engine emission tests were conducted in parallel using the same fuel injection system and same operating conditions. With high speed photography and digital image analysis, a light extinction technique was used to obtain the spray characteristics which included spray tip penetration length, spray angle, and overall average SMD for the entire spray. The NOx and particulate emissions were acquired by running the tests on a fully instrumented Caterpillar 3406 heavy duty engine. Experimental results showed that for higher injection pressures, a smaller SMD was observed, i.e. a finer spray was obtained. For this case, a higher NOx and lower particulate resulted.

The Development and Application of a Diesel Ignition and Combustion Model for Multidimensional Engine Simulation

An integrated numerical model has been developed for diesel engine computations based on the KIVA-II code. The model incorporates a modified RNG k-ε, turbulence model, a ‘wave’ breakup spray model, the Shell ignition model, the laminar-and-turbulent characteristic-time combustion model, a crevice flow model, a spray/wall impingement model that includes rebounding and breaking-up drops, and other improved submodels in the KIVA code. The model was validated and applied to model successfully different types of diesel engines under various operating conditions. These engines include a Caterpillar engine with different injection pressures at different injection timings, a small Tacom engine at different loads, and a Cummins engine modified by Sandia for optical experiments. Good levels of agreement in cylinder pressures and heat release rate data were obtained using the same computer model for all engine cases.

A Modular HMMWV Dynamic Powertrain System Model

A dynamic powertrain system model of the High Mobility Multi-Wheeled Vehicle (HMMWV) was created in the Powertrain Control Research Laboratory (PCRL) at the University of Wisconsin-Madison. Simulink graphical programming software was used to create the model. This dynamic model includes a Torsen differential model and a Hyrda-matic 4L80-E automatic transmission model as well as several other powertrain component models developed in the PCRL. Several component inertias and shaft stiffnesses are included in the dynamic model. The concepts of modularity, flexibility, and user-friendliness were emphasized during model development so that the system model would be a useful design tool. Simulation results from the model are shown.
