Dual Fuel Engine Simulation - A Thermodynamic Consistent HiL Compatible Model

This works presents a real-time capable simulation model for dual fuel operated engines. The computational performance is reached by an optimized filling and emptying modeling approach applying tailored models for in-cylinder combustion and species transport in the gas path. The highly complex phenomena taking place during Diesel and gasoline type combustion are covered by explicit approaches supported by testbed data. The impact of the thermodynamic characteristics induced by the different fuels is described by an appropriate set of transport equations in combination with specifically prepared property databases. A thermodynamic highly accurate 6-species approach is presented. Additionally, a 3-species and a 1-species transport approach relying on the assumption of a lumped fuel are investigated regarding accuracy and computational performance. The comparison of measured and simulated pressure and temperature traces shows very good agreement.

Pressure Following Strategy for Conventional Braking Control Applied to a HIL Test Bench

Brake systems represent important components for passenger cars since they are strictly related to vehicle safety: Anti-lock Braking Systems (ABS) and Electronic Stability Control (ESC) are the most well-known examples. The paper is focused on the characterization of the braking hydraulic plant and on the design of a pressure following control strategy. This strategy is aimed at pursuing performances and/or comfort objectives beyond the typical safety task. The low-level logic (focus of the paper) consists of a Feedforward and Proportional Integral controller. A Hardware In the Loop (HIL) braking test bench is adopted for pressure controller validation by providing some realistic reference pressure histories evaluated by a high-level controller. Results prove that innovative control strategies can be applied to conventional braking systems for achieving targets not limited to braking issues, i.e., comfort or NVH tasks.

Model-Based Control of BMEP and NOx Emissions in a Euro VI 3.0L Diesel Engine

A model-based approach to control BMEP (Brake Mean Effective Pressure) and NOx emissions has been developed and assessed on a FPT F1C 3.0L Euro VI diesel engine for heavy-duty applications. The controller is based on a zero-dimensional real-time combustion model, which is capable of simulating the HRR (heat release rate), in-cylinder pressure, BMEP and NOx engine-out levels. The real-time combustion model has been realized by integrating and improving previously developed simulation tools. A new discretization scheme has been developed for the model equations, in order to reduce the accuracy loss when the computational step is increased. This has allowed the required computational time to be reduced to a great extent.

Development and Assessment of Pressure-Based and Model-Based Techniques for the MFB50 Control of a Euro VI 3.0L Diesel Engine

Pressure-based and model-based techniques for the control of MFB50 (crank angle at which 50% of the fuel mass fraction has burned) have been developed, assessed and tested by means of rapid prototyping (RP) on a FPT F1C 3.0L Euro VI diesel engine. The pressure-based technique requires the utilization of a pressure transducer for each cylinder. The transducers are used to perform the instantaneous measurement of the in-cylinder pressure, in order to derive its corresponding burned mass fraction and the actual value of MFB50. It essentially consists of a closed-loop approach, which is based on a cycle-by-cycle and cylinder-to-cylinder correction of the start of injection of the main pulse (SOImain), in order to achieve the desired target of MFB50 for each cylinder.

Particulate Matter Classification in Filtration and Regeneration-Plant Modeling for SiL and HiL Environment

The present work describes an existing transient, non-isothermal 1D+1D particulate filter model to capture the impact of different types of particulate matter (PM) on filtration and regeneration. PM classes of arbitrary characteristics (size, composition etc.) are transported and filtered following standard mechanisms. PM deposit populations of arbitrary composition and contact states are used to describe regeneration on a micro-kinetical level. The transport class and deposit population are linked by introducing a splitting deposit matrix. Filtration and regeneration modes are compared to experimental data from literature and a brief numerical assessment on the filtration model is performed. The filter model as part of an exhaust line is used in a concept study on different coating variants. The same exhaust line model is connected to an engine thermodynamic and vehicle model. This system model is run through a random drive cycle in office simulation.

Improved Comfort Analysis and Drivability Assessment by the Use of an Extended Power Train Model for Automatic Transmissions

The new generation of automatic transmissions is characterized by a compact and highly efficient design. By the use of a higher overall gear ratio and lightweight components combined with optimal gear set concepts it is possible to improve significantly fuel consumption and driving dynamics. Precise and efficient real time models of the whole power train including models for complex subsystems like the automatic transmission are needed to combine real hardware with virtual models on XiL test rigs. Thereby it's possible to achieve a more efficient product development process optimized towards low development costs by less needed prototypes and shorter development times by pushing front loading in the process. In this paper a new real time model for automatic transmissions including approved models for the torque converter, the lock-up clutch and the torsional damper are introduced. At the current development stage the model can be used for comfort analysis and drivability assessment.

Steering Feedback Torque Definition and Generation in a Steer by Wire System

Steer by wire (SbW) system is examined, considering the positive effects of the lack of direct mechanical connection between steering wheel and rack. SbW system's steering wheel has to generate a resistant torque which adds to the friction one. Such torque must be felt as natural by the average driver and carry information about vehicle dynamic condition. System prototype is obtained from a classical steering system. Steering wheel is linked to a brushless 12V DC current electric motor designed to develop resistance torque, after steering column is removed, triple stadium planetary gear is necessary to increase the torque output. A hardware in the loop test bench is realized in order to test feedback torque generation and steering wheel efficiency influence on vehicle behaviour. Steering wheel is fixed to the bench and its rotation acquired by an optic encoder. Steering wheel angle is used as input for a ten degrees of freedom vehicle model through an acquisition data board.

Experimental Test of Vehicle Longitudinal Velocity and Road Frictim Estimation for ABS System

Antilock Braking System (ABS) is designed to prevent wheels from locking, in order to enhance vehicle directional stability during braking manoeuvres. Basically, ABS closed-loop control logic uses tyres slip as control variable. Slip is estimated by comparing vehicle reference speed with the angular speed of each wheel. Thus it is crucial to correctly estimate the longitudinal vehicle speed, in order to get a control system capable of good performance. The control is also affected by road condition; since vehicles are not equipped with sensors able to measure the tyre/road friction coefficient, an other estimation has to be performed. The paper presents an algorithm for the estimation of longitudinal speed, based on the measurements of the four wheel angular speed. A method to assess the road friction, commonly known as “learning phase” is also described: it is carried out during the early stage of the active control intervention and relies on the wheel rotation sensors as well.

Global Dynamic Models for XiL-based Calibration

The modern power train calibration process is characterized by shorter development cycles and a reduced number of prototypes. However, simultaneously exhaust aftertreatment and emission testing is becoming increasingly more sophisticated. The introduction of predictive simulation tools that represent the complete power train can likely contribute to improving the efficiency of the calibration process using an integral model based workflow. Engine models, which are purely based on complex physical principles, are usually not capable of real-time applications, especially if the simulation is focused on transient emission optimization. Methods, structures and the realization of a global dynamic real-time model are presented in this paper, combining physical knowledge and experimental models and also static and dynamic sub-structures. Such a model, with physical a priori information embedded in the model structure, provides excellent generalization capability.

Enhancing Transmission NVH Performance through Powertrain Control Integration with Active Braking System

This paper explores the potentiality of reducing noise and vibration of a vehicle transmission thanks to powertrain control integration with active braking. Due to external disturbances, coming from the driver, e.g. during tip-in / tip-out maneuvers, or from the road, e.g. crossing a speed bump or driving on a rough road, the torsional backlashes between transmission rotating components (gears, synchronizers, splines, CV joints), may lead to NVH issues known as clonk. This study initially focuses on the positive effect on transmission NVH performance of a concurrent application of a braking torque at the driving wheels and of an engine torque increase during these maneuvers; then a powertrain/brake integrated control strategy is proposed. The braking system is activated in advance with respect to the perturbation and it is deactivated immediately after to minimize losses.

Crank-Angle Resolved Modeling of Fuel Injection, Combustion and Emission Formation for Engine Optimization and Calibration on Real-Time Systems

The present work introduces an innovative mechanistically based 0D spray model which is coupled to a combustion model on the basis of an advanced mixture controlled combustion approach. The model calculates the rate of heat release based on the injection rate profile and the in-cylinder state. The air/fuel distribution in the spray is predicted based on momentum conservation by applying first principles. On the basis of the 2-zone cylinder framework, NOx emissions are calculated by the Zeldovich mechanism. The combustion and emission models are calibrated and validated with a series of dedicated test bed data specifically revealing its capability of describing the impact of variations of EGR, injection timing, and injection pressure. A model based optimization is carried out, aiming at an optimum trade-off between fuel consumption and engine-out emissions. The findings serve to estimate an economic optimum point in the NOx/BSFC trade-off.

The paper deals with the methodology implemented by Magneti Marelli and Politecnico di Torino Vehicle Dynamics Research group to develop and verify the software of active chassis and powertrain control systems through a Hardware-In-the-Loop automated procedure. It is a general procedure which can be adopted for all the active chassis control systems, not only for their development but also for the verification of their reliability. The steps of the procedure are described in the first part of the paper. The specific application on which this paper is focused concerns robotized gearboxes.

Linear Approach to ESP Control Logic Design

An Electronic Stability Program (ESP) control logic is designed. It is devoted to stabilize vehicle during cornering maneuvers. The aim of the activity is to obtain a feed forward (FF) control structure, capable of better performance than a previously developed closed loop one. The efficiency of ESP intervention is determined observing yaw rate peak reduction and oscillation damping time during step steer maneuver, together with vehicle side slip angle containment and longitudinal speed loss. A single track vehicle model is used to obtain two transfer functions describing vehicle and active system behavior. A third transfer function is derived from active vehicle frequency response that is the designer's target. The interaction between the transfer functions permits to design a feed forward control logic, which is then merged in a closed loop control structure in order to ensure fail safe conditions and control robustness.

A Methodology to Investigate the Dynamic Characteristics of ESP and EHB Hydraulic Units

The paper deals with the Hardware-In-the-Loop based methodology which was adopted to evaluate the dynamic characteristics of Electronic Stability Program (ESP) and Electro-Hydraulic Brake (EHB) components. Firstly, it permits the identification of the time delays due to the hardware of the actuation system. Secondly, the link between the hardware of the hydraulic unit and a vehicle model running in real time permits the objective evaluation of the performance induced by the single components of different hydraulic units in terms of vehicle dynamics. The paper suggests the main parameters and tests which can help the car manufacturer in evaluating ESP hydraulic units, without expensive road tests.

Validation of highly automated or autonomous vehicles is nowadays still a major challenge for the automotive industry. Furthermore, the homologation of ADAS/AD vehicles according to global regulations is getting more essential for their safe development and deployment around the world. In order to assure that the autonomous driving function is able to cope with the huge number of possible situations during operation, comprehensive testing of the functions is required. However, conventional testing approaches such as driving distance-based validation approach in the real world, can be time- and cost-consuming. Therefore, a scenario-based virtual validation and testing method is considered to be a proper solution. In this paper, we propose a virtual assessment framework using a fully automated test case generation method. This framework is embedded into the continuous development and validation process.

Heavy Duty Diesel Engine and EAS Modelling and Validation for a Hardware-in-the-Loop Simulation System

Faced with the need to reduce development time and cost in view of additional system complexity driven by ever more stringent emission regulations, the Hardware-in-the-Loop (HiL) simulation increasingly proves itself to be an advantageous tool not only in automotive companies but also in the off-road engine industry. The approach offers the possibility to analyze new engine control systems with fewer expensive engine dynamometer experiments and test drives. Thus, development cycles can be shortened and development costs reduced. This paper presents the development of an Internal Combustion Engine (ICE) and the correspondent Exhaust Aftertreatment System (EAS) model, its deployment on a HiL system and its application to pre-calibrate the engine for different vehicle cycles. A zero-dimensional mean value approach was chosen to guarantee adequate real-time factors for the coupling between the models and the Engine Control Unit (ECU).

Model Based Assessment of Real-Driving Emissions - A Variation Study on Design and Operation Parameter

In 2017 the European authorities put into effect the first part of a new certification test procedure for Real Driving Emissions (RDE). Similar tests are planned in other regions of the world, such as the upcoming China 6a/6b standards, further tightening emission limits, and also the introduction of RDE tests. Both restrictions pose challenging engineering tasks for upcoming vehicles. RDE certification tests feature significantly more demanding engine operating conditions and thus, emit more pollutants by orders of magnitude compared to known cycles like NEDC. Here, especially the reduction of NOx is a specific technical challenge, as it needs to compromise also with reduction targets on carbon dioxide. The fulfilment of both emission limits requires a widening of the focus from an isolated engine or exhaust aftertreatment view to a system engineering view involving all hardware and software domains of the vehicle.

Direct injection Diesel engines are a propulsion technology that is continuously developed to meet emission standards. Great optimization potential lies in the combustion process itself. The application of closed loop combustion control allows reacting online to environmental conditions and stabilizing the combustion regarding performance and emissions. Dedicated real-time plant models help to develop and calibrate control algorithms in office and hardware in the loop environments. The present work describes a real-time capable, crank-angle resolved engine, cylinder and combustion model. The cylinder applies an 0D, two-zone approach and a phenomenological combustion model describes ignition delay, premixed and diffusive combustion. The latter is enhanced by a quasi-dimensional description of the injection spray. The model is validated with dedicated measurements. The plant model is applied in two use-cases for closed loop combustion control.

Crank-Angle Resolved Modeling of Fuel Injection and Mixing Controlled Combustion for Real-Time Application In Steady-State and Transient Operation

The present works presents a real-time capable engine model with physical based description of the fuel injection and the combustion process. The model uses a crank-angle resolved cylinder model and a filling and emptying approach for cylinder and gas-path interaction. A common rail injection system model is developed and implemented into the real-time engine framework. The injection model calculates injection quantity and injection rate profile from the input of the ECU signals target injection pressure and injection timing. The model accounts for pressure oscillations in the injection system. A phenomenological combustion model for Diesel engines is implemented, which is based on the mixing controlled combustion modeling approach. The combustion model calculates the rate of heat release from the injection rate given by the injection model. The injection and combustion model are validated in detail against steady-state measurement data for two different passenger car sized engines.

Hardware-in-the-Loop Testing for Optimizing Inverter Performance in Electric Vehicles

In recent years, the use of high-power inverters has become increasingly prevalent in vehicles applications. With the increasing number of electric vehicle models comes the need for efficient and reliable testing methods to ensure the proper functioning of these inverters. One such method is the use of Hardware-in-the-Loop (HiL) environments, where the inverter is connected to a simulated environment to test its performance under various operating conditions. HiL testing allows for faster and more cost-effective testing than traditional methods and provides a safe environment to evaluate the inverter's response to different scenarios. Further, in such an environment, it is possible to specifically stimulate those system states in which conflicts between the lines arise regarding the ideal system parametrization. By combining HiL testing with design-of-experiments and modelling methods, the propulsion system can hence be optimized in a holistic manner.
