Novel Technique to Address the Humming Noise with Pulley Driven Hydraulic Power Steering Pump on Light Commercial Vehicles

In the current customer centric automotive market, NVH is one of the prime focus for the automotive industry. Almost all light commercial vehicles in the market are with hydraulic power steering system. Hydraulic power steering pump is heart of the steering system which circulates the hydraulic oil to steering gear for assisting the driver. One of the NVH problem which is inevitable with the hydraulic vane pump is humming noise and this is perceived as an irritant by end user. This paper describes a novel technique for reducing the humming noise which is perceived at driver ear level. Base vehicle level objective measurements is carried out to set the acceptance criteria. Existing design is optimized as per CAE iterations and vehicle updated with the multiple solutions and objective measurements are recorded. Driver ear level noise reduction upto 4 dB(A) perceived which meets acceptance criteria.

Door Seal Behavior Prediction and Enhancement in Performance Using Digital Simulation

Automotive door seal has an important function which is used extensively where interior of the vehicle is sealed from the environment. Problem with door seal system design will cause water leakage, wind noise, hard opening or closing of doors, gap and flushness issue which impair customer’s satisfaction of the vehicle. Moreover, improper design of seal can lead to difficulty in installation of door seal on body panel. The design prudence and manufacturing process are important aspect for the functionality and performance of sealing system. However, the door sealing system involves many design and manufacturing variables. At the early design stage, it is difficult to quantify the effect of each of the multiple design variables. As there are no physical prototypes during rubber profile beading-out stages, engineers need to carry out non-linear numerical simulations that involve complex phenomena as well as static and dynamic loads for door seal.

Today's automotive industry demands high quality component as well as system designs within very short period of time to provide more value added features to customers on one hand and to meet stringent safety standards on the other. To reconcile economy issues, design optimization has become a key issue. In the last few decades, many OEMs took to analytical tools like Computer-Aided-Engineering (CAE) tools in order to decrease the number of prototype builds and to speed up the time of development cycle. Although such analytical tools are relatively inexpensive to use and faster to implement as compared to the costly traditional design and testing processes: however, there are many variables that CAE tools cannot adequately consider, such as manufacturing processes, assembly, material anisotropy and residual stresses. Therefore, still smart measuring and testing techniques are required to substantiate the CAE results.

Weight Optimisation of Dumper Body Structure Conserving Stiffness, Buckling and Dent Performance

The entire commercial vehicle industry is moving towards weight reduction to leverage on the latest materials available to benefit in payload & fuel efficiency. General practice of weight reduction using high strength steel with reduced thickness in reference to Roark’s formula does not consider the stiffness & dent performance. While this helps to meet the targeted weight reduction keeping the stress levels within the acceptable limit, but with a penalty on stiffness & dent performance. The parameters of stiffener like thickness, section & pitching are very important while considering the Stiffness, bucking & dent performance of a dumper body. The Finite Element Model of subject dumper body has been studied in general particularly on impact of dent performance and is correlated with road load data to provide unique solution to the product. The impact of payload during loading of dumper is the major load case.

Grit Blasting on Synchronizer - To Resolve Early Crashing Complaint

In today’s automobile market, most OEMs use manual transmission for cars. Gear Shifting is a crucial customer touch point. Any issue or inconvenience caused while shifting gears can result into customer dissatisfaction and will affect the brand image. Synchronizer is a vital subsystem for precise gear shifting mechanism. Based on vehicle application selection of synchronizer for given inertia and speed difference is a key factor which decides overall shift quality of gearbox. For more demanding driver abuse conditions like skip shifting, conventional brass synchronizers have proved inadequate for required speed difference and gear inertia, which eventually results into synchronizer crashing and affects driving performance. To increase synchronizer performance of multi-cone compact brass synchronizer, a ‘Grit blasting process’ has been added. These components tested with an accelerated test plan successfully.

Reduction of Steering Effort and Turning Circle Diameter for Mechanical Steering in Light Commercial Vehicles for Better Driver Comfort

New generation light commercial vehicles are expected to have lower steering effort, high self centering and less turning circle diameter covering large variety of wheelbases from 2.8 m to 4.5 m even with mechanical steering and keeping same number of total turns of steering wheel compared to old generation light commercial vehicles. To address above requirements, below parameters related to steering and rigid front axle were studied. 1 Caster angle of front axle 2 Steering compliance and Steering ball joint articulation angle 3 Front axle kingpin axial play 4 Steering gearbox ratio 5 Pitman arm length The effect of above parameters was studied in isolation and combination. This optimization has resulted in least steering effort and least turning circle diameter in light commercial vehicles with mechanical steering and option of power steering could be eliminated for cost reduction.

Basic Function: Vehicle remote is used for vehicle lock/unlock/search/Hazard lights /approach light functions for customer convenience and vehicle security system. Conventional approach: 1 Use of separate RF (Radio Frequency) receiver -Additional Cost impact. 2 High remote RF power - Reduced remote battery life and bigger remote size required 3 High sensitivity RF receiver - High cost. Low Cost approach: It involves the followings: 1 Integration of RF receiver inside the Body Control Module (BCM). 2 Low Power Remote and Optimization of Remote PCB layout to get the maximum power. 3 External wired antenna taken out from BCM and proper routine need be ensured to get the best performance. 4 BCM mounting location to get the best remote range in all vehicle directions. This paper relates to the methodology for low cost approach for the RF communication between remote transmitter and receiver with achieving the best remote performance at vehicle level condition.

Energy Efficient Hydraulic Power Assisted Steering System (E2HPAS)

A hydraulic-assisted power steering system on a vehicle has a steering pump which is directly driven from the engine continuously. In real world, the assistance from the steering pump is useful only while maneuvering. During a typical highway drive, assistance from this power steering pump remains unused for majority (76%) of the time; although the continuously rotating power steering pump keeps consuming energy from the engine. An electronic controller has been provided for the electro-magnetic pairing device of the power steering pump in order to provide assistance for steering based on driver demand only. The electromagnetic pairing device integrated on the steering pump can be made to engage/disengage based on the driver demand through the electronic controller.

A Comparative Study of Cradle and Sub Frame Type Powertrain Mounting System on Electric Vehicle

The growing demand of fuel and cost saving on vehicle, today’s vehicle manufacturer are working on various weight reduction initiative in EV. Lighter weight vehicle have bigger challenges to meet NVH requirement. There are two types of EV called modified and adopted EV’s are commonly in use. The sub frame type of EV system comes under the category of modified EV. In this paper, a mounting system is studied and compared for a cradle type EV as well as sub frame or saddle type EV. MATLAB based optimization tools are used for parameter optimization. The focus is put on the optimization of mounting system location and stiffness for energy optimization, CoG and TRA-EA optimization. The best engine mounting system is compared and adopted based on simulation. 12 DOF studied to address high frequency resonance issues for a sub frame type EV. Finally robustness of the system is checked based on various simulation and optimization.

Steering system deliver a precise directional control to the vehicle chassis and ensure the safe driving at all maneuvers. Hydraulic power assisted system (HPAS) helps drivers to steer by boosting steering assistance of the steering wheel while retaining the road feel. HPAS performance is associated with the design characteristics of rotary valve, steering, suspension, kinematics, brake, tire, vehicle speed and load transfer. Thus a detailed power steering system model is absolutely necessary to evaluate and optimize the performance characteristics. However, many components of HPAS system are proprietary in nature so it is very challenging to get component characteristic of each sub-system for the complete power steering system model. Hence, it is very important to establish a technique to extract all such influencing characteristics with available test facility.

In the recent years steering feel characteristics have emerged as one of the important brand image attributes of automotive OEMs. Since past few decades, the hydraulic assisted steering system (HPAS) on which lot of research was done to tune the steering feel has been taken over by electric power assisted steering (EPAS) system. The EPAS primarily uses an electric motor controlled by an electronic control unit to assist the driver in maneuvering the vehicle. The next big leap in the steering system advancement is steer-by-wire (SbW) technology where the mechanical linkage between the steering wheel and the road wheels is eliminated. The advantages of this system are ease to use, elimination of noise-vibration-harshness of steering system caused by road forces, modularly of steering system for packaging, improved visibility to front-end displays and road ahead and a fun to drive concept.

A Method to Evaluate Impact of Power Steering on Fuel Economy and Optimization

Vehicle manufacturers strive hard to achieve best in class fuel economy. Apart from light weighting of the structures, driveline optimization and reduction of tire rolling resistance, tapping of parasitic losses is also important and helps to optimize the design of auxiliary power consuming systems. One of such system studied in this work is power steering system. The effect of parasitic losses on fuel economy is predominant for small commercial vehicle compare to heavy vehicles. The evaluation of deterioration in the fuel economy due to implementation of power steering system on one of the small commercial vehicle is carried out using multiple virtual simulation tools. Virtual route profile is modelled using longitude, latitude and altitude data captured through GPS and steering duty cycle is mapped in terms of steering rotation angle. A system level model of hydraulic power steering system is developed.

Single plate dry clutch is one of the most abuse components in the vehicle. With the growing population of traffic in cities, useful life of clutch is affected drastically which is evident from the rise in complaints on clutch from metropolitan cities. The governing design parameter, which affects the life of clutch, is the energy dissipated in clutch per unit area of friction lining of clutch disc. The life of clutch is affected by many factors like vehicle weight, engine torque, driveline ratios, friction lining, size of clutch, which are taken into consideration during design stage of the clutch. Apart from these factors, one more factor, engine calibration, affects the clutch life drastically. However, it is not taken into consideration during design stage owing to its inherent nature as it gets matured over the vehicle development program.

Driving dynamics performance is one of the key customer attributes to be developed during product development. In the vehicle development process, freezing the hardware of the chassis aggregates is one of the major priorities to kick off the other vehicle development activities. The current work involves the development of a multilink suspension for an SUV class vehicle. Typically, each OEM performs several product development loops for maturing the vehicle design. The driving dynamics performance evaluation and tuning happens on a physical vehicle with the driver in Loop. Tuning of suspension parameter on the physical vehicle entails actual replacement of parts/components. This encompasses multiple tuning cycles in product development associated with increased cost and test time. To reduce the product development time and cost while delivering first time right chassis configuration, we took an approach of getting driver-in-loop through driving simulator in the concept phase.

The commercial vehicle sector (especially trucks) has major role in economic growth of a nation. With improving infrastructure, increasing number of commercial vehicles and growing amount of Vulnerable Road Users (VRUs) on roads, accidents are also increasing. As per RASSI (Road Accident Sampling System India) FY2016-21 database, commercial vehicles are involved in 43% of total accidents on Indian roads. One of the major causes of these accidents is Driver Drowsiness and Inattention (DDI) (approx. 10% contribution in total accidents). This paper describes novel driver-in-loop performance assessment methodology for comprehensive verification of Driver Monitoring System (DMS) for commercial vehicle application. Novelty lies in specification of test subjects, driving styles and variety of road traffic scenarios for verification of DMS system. Test setup is made modular to cater to different platform environments (Heavy, Intermediate, Light) with minor modifications.
