Development of an Improved Cosmetic Corrosion Test for Finished Aluminum Autobody Panels

A task group within the SAE Automotive Corrosion and Protection (ACAP) Committee continues to pursue the goal of establishing a standard test method for in-laboratory cosmetic corrosion evaluations of finished aluminum auto body panels. The program is a cooperative effort with OEM, supplier, and consultant participation and is supported in part by USAMP (AMD 309) and the U.S. Department of Energy. Numerous laboratory corrosion test environments have been used to evaluate the performance of painted aluminum closure panels, but correlations between laboratory test results and in-service performance have not been established. The primary objective of this project is to identify an accelerated laboratory test method that correlates with in-service performance. In this paper the type, extent, and chemical nature of cosmetic corrosion observed in the on-vehicle exposures are compared with those from some of the commonly used laboratory tests

A Field Study of Distance Perception with Large-Radius Convex Rearview Mirrors

One of the primary reasons that FMVSS 111 currently requires flat rearview mirrors as original equipment on the driver's side of passenger cars is a concern that convex mirrors might reduce safety by causing drivers to overestimate the distances to following vehicles. Several previous studies of the effects of convex rearview mirrors have indicated that they do cause overestimations of distance, but of much lower magnitude than would be expected based on the mirrors' levels of image minification and the resulting visual angles experienced by drivers. Previous studies have investigated mirrors with radiuses of curvature up to 2000 mm. The present empirical study was designed to investigate the effects of mirrors with larger radiuses (up to 8900 mm). Such results are of interest because of the possible use of large radiuses in some aspheric mirror designs, and because of the information they provide about the basic mechanisms by which convex mirrors affect distance perception.

Implementing Class A Multiplexing Functions with Industry Standard Components

Multiplexing systems have been used in automobiles for the past decade. The use of these systems has allowed manufacturers to reduce wiring harness size, eliminate redundant sensors, and achieve a level of communication not available before. While most applications of multiplexing have been inter-modular communication, there exist many more opportunities to utilize multiplexing. These opportunities include multiplexing various user activated/interacted switches, sensors, and actuators. Multiplexing of this type is defined by the SAE as a low speed sensor/actuator bus, or Class “A” bus. The Class “A” bus addresses issues, such as: the challenge of handling increasing wiring complexity, incorporating diagnostics and testability into automotive electronic designs, facilitating the use of new switch and actuator technologies, and allowing a higher degree of systems design flexibility.

Global Regulatory Harmonization-One American Manufacturer's Perspective

This paper presents one American vehicle manufacturer's perspective on global regulatory harmonization, which is critically required for the future development and well being of the vehicle global market. The paper provides a brief overview of the past and present harmonization efforts and discusses some of the impediments in achieving agreements among different rulemaking bodies. Despite the often hampered goal of total harmonization, the paper submits that progress can be achieved with the reciprocal acceptance of functionally equivalent standards and other stop-gap measures to curb the ever spiraling requirements. The paper concludes on an optimistic note by citing some of the recent developments that bring the harmonization frontier closer to becoming a reality.

The Process Assurance Body Build Systems Tooling Build / Plate Build What are the Benefits?

An assessment of Body-In-White quality and launch preparedness occurs at many intervals. This paper will focus on dimensional control activities that take place during the first pre-production pilot phase known as P0. (P-zero occurs approximately 35 weeks before volume production.) Two Process Assurance Body Build Systems (Tooling Build and Plate Build) have been used at Chrysler and the results have been documented. The Plate Build and Tooling Build activities provide the opportunity to uncover and resolve Product Design and Part Quality Issues. In addition, the Tooling Build process has proven to be an objective method of identifying and correcting tooling, gaging and process issues during the P0 Vehicle Build Program.

A Comparison of Methods for Evaluating Automatic Transmission Fluid Effects on Friction Torque Capacity - A Study by the International Lubricant Standardization and Approval Committee (ILSAC) ATF Subcommittee

As part of the International Lubricant Standardization and Approval Committee's (ILSAC) goal of developing a global automatic transmission fluid (ATF) specification, members have been evaluating test methods that are currently used by various automotive manufacturers for qualifying ATF for use in their respective transmissions. This report deals with comparing test methods used for determining torque capacity in friction systems (shifting clutches). Three test methods were compared, the Plate Friction Test from the General Motors DEXRON®-III Specification, the Friction Durability Test from the Ford MERCON® Specification, and the Japanese Automotive Manufacturers Association Friction Test - JASO Method 348-95. Eight different fluids were evaluated. Friction parameters used in the comparison were breakaway friction, dynamic friction torque at midpoint and the end of engagement, and the ratio of end torque to midpoint torque.

A Market-Weighted Description of Low-Beam Headlighting Patterns in Europe

This study was designed to provide photometric information about current European low-beam headlamps. The sample included 20 low-beam headlamps manufactured for use on the 20 best-selling passenger vehicles for calendar year 1999 in 17 European countries. These 20 vehicles represent 47% of all vehicles sold in these countries. The lamps were purchased directly from vehicle dealerships, and photometered in 0.25° steps from 45° left to 45° right, and from 5° down to 7° up. The photometric information for each lamp was weighted by 1999 sales figures for the corresponding vehicle. The results are presented both in tabular form for the 25th-percentile, the median (50th-percentile), and the 75th-percentile luminous intensities, as well as in graphical form (for the median luminous intensities).

Multi-Zone DI Diesel Spray Combustion Model for Cycle Simulation Studies of Engine Performance and Emissions

A quasi-dimensional, multi-zone, direct injection (DI) diesel combustion model has been developed and implemented in a full cycle simulation of a turbocharged engine. The combustion model accounts for transient fuel spray evolution, fuel-air mixing, ignition, combustion and NO and soot pollutant formation. In the model, the fuel spray is divided into a number of zones, which are treated as open systems. While mass and energy equations are solved for each zone, a simplified momentum conservation equation is used to calculate the amount of air entrained into each zone. Details of the DI spray, combustion model and its implementation into the cycle simulation of Assanis and Heywood [1] are described in this paper. The model is validated with experimental data obtained in a constant volume chamber and engines. First, predictions of spray penetration and spray angle are validated against measurements in a pressurized constant volume chamber.

Integrated, Feed-Forward Hybrid Electric Vehicle Simulation in SIMULINK and its Use for Power Management Studies

A hybrid electric vehicle simulation tool (HE-VESIM) has been developed at the Automotive Research Center of the University of Michigan to study the fuel economy potential of hybrid military/civilian trucks. In this paper, the fundamental architecture of the feed-forward parallel hybrid-electric vehicle system is described, together with dynamic equations and basic features of sub-system modules. Two vehicle-level power management control algorithms are assessed, a rule-based algorithm, which mainly explores engine efficiency in an intuitive manner, and a dynamic-programming optimization algorithm. Simulation results over the urban driving cycle demonstrate the potential of the selected hybrid system to significantly improve vehicle fuel economy, the improvement being greater when the dynamic-programming power management algorithm is applied.

Prediction of Head Orientation based on the Visual Image of a Three Dimensional Space

Head movements contribute to the acquisition of targets in visually guided tasks such as reaching and grasping. It has been found that head orientation is generally related to the spatial location of the visual target. The movements of the head in a three-dimensional space are described using six degrees of freedom including translations along x-, y- and z-axis plus rotations about x-, y- and z-axis. While the control of head movement is heavily dependent upon visual perception, head movements lead to a change in the visual perception of the task space as well. In the present study we analyzed head movements in a set of driving simulation experiments. Also a theoretical reconstruction of the perceived task space after head movements was modeled by a statistical regression. This process included the transformation of the task space from a global reference frame (earth-fixed) into a perceived space in a head-centered reference frame (head-fixed).

The Roles of Camera-Based Rear Vision Systems and Object-Detection Systems: Inferences from Crash Data

Advances in electronic countermeasures for lane-change crashes, including both camera-based rear vision systems and object-detection systems, have provided more options for meeting driver needs than were previously available with rearview mirrors. To some extent, human factors principles can be used to determine what countermeasures would best meet driver needs. However, it is also important to examine sets of crash data as closely as possible for the information they may provide. We review previous analyses of crash data and attempt to reconcile the implications of these analyses with each other as well as with general human factors principles. We argue that the data seem to indicate that the contribution of blind zones to lane-change crashes is substantial.

Design of an Advanced Heavy Tactical Truck: A Target Cascading Case Study

The target cascading methodology is applied to the conceptual design of an advanced heavy tactical truck. Two levels are defined: an integrated truck model is represented at the top (vehicle) level and four independent suspension arms are represented at the lower (system) level. Necessary analysis models are developed, and design problems are formulated and solved iteratively at both levels. Hence, vehicle design variables and system specifications are determined in a consistent manner. Two different target sets and two different propulsion systems are considered. Trade-offs between conflicting targets are identified. It is demonstrated that target cascading can be useful in avoiding costly design iterations late in the product development process.

Assessing the Fuel Economy Potential of Light-Duty Vehicles

This paper assesses the potential for car and light truck fuel economy improvements by 2010-15. We examine a range of refinements to body systems and powertrain, reflecting current best practice as well as emerging technologies such as advanced engine and transmission, lightweight materials, integrated starter-generators, and hybrid drive. Engine options are restricted to those already known to meet upcoming California emissions standards. Our approach is to apply a state-of-art vehicle system simulation model to assess vehicle fuel economy gains and performance levels. We select a set of baseline vehicles representing five major classes - Small and Standard Cars, Pickup Trucks, SUVs and Minivans - and analyze design changes likely to be commercially viable within the coming decade. Results vary by vehicle type.

A Reliability Engineering Process in a Simultaneous Engineering Environment

Rapid change is a way of life in Chrysler. Facing increasing competition, we realize that the traditional practices are no longer sufficient. Accordingly, a new process using simultaneous engineering (SE) teams in conjunction with reliability tools has been used to design and develop a new family of Chrysler engines. These SE teams include representatives from engine engineering, vehicle platform engineering, electrical engineering, manufacturing, reliability & service engineering, finance and suppliers. The SE teams maximize the use of up-front engineering tools, such as Finite Element Analysis (FEA), Digital Model Assembly (DMA), Variation Simulation Analysis (VSA) and Rapid Prototyping with StereoLithography (SLA), Laminated Object Manufacturing (LOM), etc. The new process combines these up-front engineering activities and the appropriate reliability testing as an integral part of the reliability growth process. It enhances the design decisions made with reliability.

Plane-Strain Tension Tests of Al 2008-T4 Sheets

Rectangular aluminum sheets were stretched under in-plane plane-strain tension using a simple experimental setup. The samples can be stretched under these conditions until localized necking occurs at the centerline. The strain distributions and the loads were recorded at different strain levels. Good agreement was found between actual loads and those calculated from strain measurements assuming isotropic hardening with a high exponent yield criterion.

Industrial Implementation of Practices for LDH Stability

The LDH (Limiting Dome Height Test) is widely used at Ford Motor Co. stamping plants laboratories to monitor the formability of incoming sheet materials. Although the LDH test is very easy to implement and interpret, variability of the results and poor reproducibility between laboratories limit its acceptance. In this investigation, some of the causes of variability and differences between plant laboratories are discussed. Much of the experimental work was done at plant laboratories and the results are directly applicable to quality control (QC) machines. It was found that the binder force and the binder shape have a big influence on the results, and they should be carefully controlled. The binder cleaning procedure is also relevant to the test variability. Punch temperature has a much greater influence on QC machines than on research machines and a method for controlling the punch temperature in QC machines is presented.

Framing Effects on Distance Perception in Rear-Vision Displays

The increasing availability of camera-based displays for indirect vision in vehicles is providing new opportunities to supplement drivers' direct views of the roadway and surrounding traffic, and is also raising new issues about how drivers perceive the positions and movements of surrounding vehicles. We recently reported evidence that drivers' perception of the distance to rearward vehicles seen in camera-based displays is affected not only by the visual angles subtended by the images of those vehicles, but also by the sizes of those images relative to the sizes of the displays within which they are seen (an influence that we have referred to as a framing effect). There was also evidence for a similar, but weaker, effect with rearview mirrors.

Driving with HID Headlamps: A Review of Research Findings

High-intensity discharge (HID) headlamps have several advantages over tungsten-halogen headlamps, including greater light efficiency (lumens per watt) and longer life. However, from the safety point of view, the primary attraction of HID headlamps is that, because they produce more total light, they have the potential to provide more useful illumination to the driver. At the same time, there are concerns with the effects of HID illumination on perception of the colors of important objects and glare to oncoming traffic. This paper reviews research evidence that we have accumulated over the past 14 years concerning the potential benefits and drawbacks associated with the use of HID headlighting. We conclude that the evidence strongly supports the use of well-designed HID headlamps.

A Pilot Study of the Effects of Vertical Ride Motion on Reach Kinematics

Vehicle motions can adversely affect the ability of a driver or occupant to quickly and accurately push control buttons located in many advanced vehicle control, navigation and communications systems. A pilot study was conducted using the U.S. Army Tank Automotive and Armaments Command (TACOM) Ride Motion Simulator (RMS) to assess the effects of vertical ride motion on the kinematics of reaching. The RMS was programmed to produce 0.5 g and 0.8 g peak-to-peak sinusoidal inputs at the seat-sitter interface over a range of frequencies. Two participants performed seated reaching tasks to locations typical of in-vehicle controls under static conditions and with single-frequency inputs between 0 and 10 Hz. The participants also held terminal reach postures during 0.5 to 32 Hz sine sweeps. Reach kinematics were recorded using a 10-camera VICON motion capture system. The effects of vertical ride motion on movement time, accuracy, and subjective responses were assessed.

Advanced Three-Way Converter System for High Temperature Exhaust Aftertreatment

An advanced three-way converter system with significant improvements in light-off performance, conversion efficiency, thermal stability and physical durability at high operating temperature is described. The converter system is comprised of a light-weight ceramic substrate with high surface area triangular cell structure, a new catalyst formulation with enhanced thermal stability and good substrate compatibility, and a durable packaging design which together lead to consistent improvements in high temperature performance and durability. Experimental data including FTP performance, canning trials, and high temperature vibration and thermal shock tests for both the advanced and standard three-way converter systems are presented.
