Characterization and Modeling of Wet Clutch Actuator for High-Fidelity Propulsion System Simulations

Innovations in mobility are built upon a management of complex interactions between sub-systems and components. A need for CAE tools that are capable of system simulations is well recognized, as evidenced by a growing number of commercial packages. However impressive they are, the predictability of such simulations still rests on the representation of the base components. Among them, a wet clutch actuator continues to play a critical role in the next generation propulsion systems. It converts hydraulic pressure to mechanical force to control torque transmitted through a clutch pack. The actuator is typically modeled as a hydraulic piston opposed by a mechanical spring. Because the piston slides over a seal, some models have a framework to account for seal friction. However, there are few contributions to the literature that describe the effects of seals on clutch actuator behaviors.

Numerical Investigation of Friction Material Contact Mechanics in Automotive Clutches

A wet clutch model is required in automotive propulsion system simulations for enabling robust design and control development. It commonly assumes Coulomb friction for simplicity, even though it does not represent the physics of hydrodynamic torque transfer. In practice, the Coulomb friction coefficient is treated as a tuning parameter in simulations to match vehicle data for targeted conditions. The simulations tend to deviate from actual behaviors for different drive conditions unless the friction coefficient is adjusted repeatedly. Alternatively, a complex hydrodynamic model, coupled with a surface contact model, is utilized to enhance the fidelity of system simulations for broader conditions. The theory of elastic asperity deformation is conventionally employed to model clutch surface contact. However, recent examination of friction material shows that the elastic modulus of surface fibers significantly exceeds the contact load, implying no deformation of fibers.

Launch Performance Optimization of GTDI-DCT Powertrain

A direct trajectory optimization approach is developed to assess the capability of a GTDI-DCT Powertrain, with a Gasoline Turbocharged Direct Injection (GTDI) engine and Dual Clutch Transmission (DCT), to satisfy stringent drivability requirements during launch. The optimization is performed directly on a high fidelity black box powertrain model for which a single simulation of a launch event takes about 8 minutes. To address this challenging problem, an efficient parameterization of the control trajectory using Gaussian kernel functions and a Mesh Adaptive Direct Search optimizer are exploited. The results and observations are reported for the case of clutch torque optimization for launch at normal conditions, at high altitude conditions and at non-zero grade conditions. The results and observations are also presented for the case of simultaneous optimization of multiple actuator trajectories at normal conditions.

Two-Phase MRF Model for Wet Clutch Drag Simulation

Wet clutch packs are widely used in today’s automatic transmission systems for gear-ratio shifting. The frictional interfaces between the clutch plates are continuously lubricated with transmission fluid for both thermal and friction management. The open clutch packs shear transmission fluid across the rotating plates, contributing to measurable energy losses. A typical multi-speed transmission includes as many as 5 clutch packs. Of those, two to three clutches are open at any time during a typical drive cycle, presenting an opportunity for fuel economy gain. However, reducing open clutch drag is very challenging, while meeting cooling requirements and shift quality targets. In practice, clutch design adjustment is performed through trial-and-error evaluation of hardware on a test bench. The use of analytical methodologies is limited for optimizing clutch design features due to the complexity of fluid-structure interactions under rotating conditions.

In-Vehicle Characterization of Wet Clutch Engagement Behaviors in Automatic Transmission Systems

A new generation of a planetary-gear-based automatic transmission system is designed with an increasing number of ratio steps. It requires synchronous operation of one or more wet clutches, to achieve a complex shift event. A missed synchronization results in drive torque disturbance which may be perceived by vehicle occupants as an undesirable shift shock. Accurate knowledge of clutch behaviors in an actual vehicle environment is indispensable for achieving precise clutch controls and reducing shift calibration effort. Wet clutches are routinely evaluated on an industry-standard SAE#2 tester during the clutch design process. While it is a valuable tool for screening relative frictional behaviors, clutch engagement data from a SAE#2 tester do not correlate well with vehicle shift behaviors due to the limited reproducibility of realistic slip, actuator force profiles, and lubrication conditions.

Minimization of Electric Heating of the Traction Induction Machine Rotor

The article solves the problem of reducing electric power losses of the traction induction machine rotor to prevent its overheating in nominal and high-load modes. Electric losses of the rotor power are optimized by the stabilization of the main magnetic flow of the electric machine at a nominal level with the amplitude-frequency control in a wide range of speeds and increased loads. The quasi-independent excitation of the induction machine allows us to increase the rigidity of mechanical characteristics, decrease the rotor slip at nominal loads and overloads and significantly decrease electrical losses in the rotor as compared to other control methods. The article considers the technology of converting the power of individual phases into a single energy flow using a three-phase electric machine equivalent circuit and obtaining an energy model in the form of equations of instantaneous active and reactive power balance.

The Influence of Road Surface Properties on Vehicle Suspension Parameters Optimized for Ride - Design Trends for Global Markets

Suspension design is influenced by many factors, especially by vehicle dynamics performance in ride, handling and durability. In the global automotive industry it is common to “customize” or tune suspension parameters so that a vehicle is more acceptable to a different customer base and in a different driving environment. This paper seeks to objectively quantify certain aspects of tuning via ride optimization, taking account of market differences in road surface spectral properties and loading conditions. A computationally efficient methodology for suspension optimization is developed using stochastic techniques. A small (B-class) vehicle is chosen for the study and the following main suspension parameters are selected for optimization - spring stiffness, damping rate and vertical tire stiffness. The road is characterized as a stationary random process, using scaling and shaping filters representative of comparable roads in India and the USA.

Combining an Energy Boundary Element with an Energy Finite Element Analysis for Airborne Noise Simulations

The Energy Boundary Element Analysis (EBEA) has been utilized in the past for computing the exterior acoustic field at high frequencies (above ∼400Hz) around vehicle structures and numerical results have been compared successfully to test data [1, 2 and 3]. The Energy Finite Element Analysis (EFEA) has been developed for computing the structural vibration of complex structures at high frequencies and validations have been presented in previous publications [4, 5]. In this paper the EBEA is utilized for computing the acoustic field around a vehicle structure due to external acoustic noise sources. The computed exterior acoustic field comprises the excitation for the EFEA analysis. Appropriate loading functions have been developed for representing the exterior acoustic loading in the EFEA simulations, and a formulation has been developed for considering the acoustic treatment applied on the interior side of structural panels.

Assessing the Importance of Motion Dynamics for Ergonomic Analysis of Manual Materials Handling Tasks using the AnyBody Modeling System

Most current applications of digital human figure models for ergonomic assessments of manual tasks focus on the analysis of a static posture. Tools available for static analysis include joint-specific strength, calculation of joint moments, balance maintenance capability, and low-back compression or shear force estimates. Yet, for many tasks, the inertial loads due to acceleration of body segments or external objects may contribute significantly to internal body forces and tissue stresses. Due to the complexity of incorporating the dynamics of motion into analysis, most commercial software packages used for ergonomic assessment do not have the capacity to include dynamic effects. Thus, commercial human modeling packages rarely provide an opportunity for the user to determine if a static analysis is sufficient.

An Experimental Investigation of Lubricant/Main Shaft Interaction and Dryout in an Automatic Transmission Model

When unexpected integrated lubricant-related problems occur, for example, high-speed operating conditions, lubricants can be degraded and even fail to reach certain automatic transmission parts. Dryout of oil films means a serious lack of lubrication, which may damage the power transmission line and key parts. Dryout of ATF is analogous to that in forced convective boiling and condensation. It thus requires special efforts to determine the mechanics that induce such fluid transport phenomena. This paper presents an experimental investigation of lubricant activities in the main shaft. Dimensional analysis is applied, and flow maps of the air-oil flow and dryout regimes are constructed. Correlations closely agree with the data and reveal the possibility of dryout. Heat transfer effect is briefly discussed.

Influence of Tensioner Friction on Accessory Drive Dynamics

Belt drives have long been utilized in engine applications to power accessories such as alternators, pumps, compressors and fans. The first belt drives consisted of one or more V-belts powering fixed-centered pulleys and were pre-tensioned by statically adjusting the pulley center separation distances. In recent years, such drives have been replaced by a single, flat, ‘serpentine belt’ tensioned by an ‘automatic tensioner.’ The automatic tensioner consists of a spring-loaded, dry friction damped, tensioner arm that contacts the belt through an idler pulley. The tensioner's major function is to maintain constant belt tension in the presence of changing engine speeds and accessory loads. The engine crankshaft supplies both the requisite power to drive the accessories as well as the (unwanted) dynamic excitation that can adversely affect the accessories and the noise and vibration performance of the belt.

Model Update and Statistical Correlation Metrics for Automotive Crash Simulations

In order to develop confidence in numerical models which are used for automotive crash simulations, results are compared with test data. Modeling assumptions are made when constructing a simulation model for a complex system, such as a vehicle. Through a thorough understanding of the modeling assumptions an appropriate set of variables can be selected and adjusted in order to improve correlation with test data. Such a process can lead to better modeling practices when constructing a simulation model. Comparisons between the time history of acceleration responses from test and simulations are the most challenging. Computing accelerations correctly is more difficult compared to computing displacements, velocities, or intrusion levels due to the second order differentiation with time. In this paper a methodology for enabling the update of a simulation model for improved correlation is presented.

Interior Aircraft Noise Computations due to TBL Excitation using the Energy Finite Element Analysis

The Energy Finite Element Analysis (EFEA) has been developed for evaluating the vibro-acoustic behavior of complex systems. In the past EFEA results have been compared successfully to measured data for Naval, automotive, and aircraft systems. The main objective of this paper is to present information about the process of developing EFEA models for two configurations of a business jet, performing analysis for computing the vibration and the interior noise induced from exterior turbulent boundary layer excitation, and discussing the correlation between test data and simulation results. The structural EFEA model is generated from an existing finite element model used for stress analysis during the aircraft design process. Structural elements used in the finite element model for representing the complete complex aircraft structure become part of the EFEA structural model.

Power-By-Wire Piezoelectric-Hydraulic Pump Actuator for Automotive Transmission Shift Control

In this study, a new actuation system concept is developed for automotive transmission shift control. A piezoelectric-hydraulic pump (in short, PHP) based actuation system is one of the potential alternatives that can replace the current electro-hydraulic actuation system in automotive transmissions. Their feasibility has been successfully demonstrated in a lab environment. This study extends the application of the PHP actuator into an AT (Automatic Transmission) test-bed to validate the effectiveness of the new power-by-wire actuation concept. To demonstrate the potentials of the PHP actuator, a nonlinear sliding mode control for force tracking and hardware-in-the-loop simulation (in short, HILS) are performed.

Development and Validation of a Computational Process for Pass-By Noise Simulation

The Indirect Boundary Element Analysis is employed for developing a computational pass-by noise simulation capability. An inverse analysis algorithm is developed in order to generate the definition of the main noise sources in the numerical model. The individual source models are combined for developing a system model for pass-by noise simulation. The developed numerical techniques are validated through comparison between numerical results and test data for component level and system level analyses. Specifically, the source definition capability is validated by comparing the actual and the computationally reconstructed acoustic field for an engine intake manifold. The overall pass-by noise simulation capability is validated by computing the maximum overall sound pressure level for a vehicle under two separate driving conditions.

Control of Gear Ratio and Slip in Continuously Variable Transmissions: A Model Predictive Control Approach

The efficiency of power transmission through a Van Doorne type Continuously Variable Transmission (CVT) can be improved by allowing a small amount of relative slip between the engine and driveline side pulleys. However, excessive slip must be avoided to prevent transmission wear and damage. To enable fuel economy improvements without compromising drivability, a CVT control system must ensure accurate tracking of the gear ratio set-point while satisfying pointwise-in-time constraints on the slip, enforcing limits on the pulley forces, and counteracting driveline side and engine side disturbances. In this paper, the CVT control problem is approached from the perspective of Model Predictive Control (MPC). To develop an MPC controller, a low order nonlinear model of the CVT is established. This model is linearized at a selected operating point, and the resulting linear model is extended with extra states to ensure zero steady-state error when tracking constant set-points.

Plant Identification and Design of Optimal Clutch Engagement Controller

Automated clutches for vehicle startup is being increasingly deployed in commercial trucks for benefits, which include driver comfort, gradient performance, improved clutch life, emissions and driveline vibration reduction potential. The process of designing the controller is divided into 2 parts. Firstly, the parameter estimation of previously developed driveline models is carried out. The procedure involves an off-line minimization technique based on measured and estimated speeds. Secondly, the nominal plant model is used to develop LQR based optimal control strategy, which takes into account the slip time, dissipated power and slip acceleration. Mathematical expression of the performance index is clearly developed. A variety of clutch lock up profiles can be incorporated by changing a single tuning parameter, thus providing the driver the ability to select a launch profile based on specific driving objectives.

A Comparative Study on Sound Transmission Loss and Absorption Coefficient of Acoustical Materials

Acoustical materials are widely used in automotive vehicles and other industrial applications. Two important parameters namely Sound Transmission Loss (STL) and absorption coefficient are commonly used to evaluate the acoustical performance of these materials. Other parameters, such as insertion loss, noise reduction, and loss factors are also used to judge their performance depending on the application of these materials. A systematic comparative study of STL and absorption coefficient was conducted on various porous acoustical materials. Several dozen materials including needled cotton fiber (shoddy) and foam materials with or without barrier/scrim were investigated. The results of STL and absorption coefficient are presented and compared. As expected, it was found that most of materials are either good in STL or good in absorption. However, some combinations can achieve a balance of performance in both categories.

Vehicle Airborne Noise Analysis Using the Energy Finite Element Method

The Energy Finite Element Analysis (EFEA) has been developed for computing the structural vibration and the interior noise level of complex structural-acoustic systems by solving numerically governing differential equations with energy densities as primary variables. In this paper a complete simulation process for evaluating airborne noise in an automotive vehicle is presented and validated through extensive comparison to test data. The theoretical elements associated with the important paths of the noise transfer from the exterior of the vehicle to the interior acoustic space are discussed. The steps required for developing an EFEA model for a vehicle are presented. The model is developed based on the physical construction of the vehicle system and no test measurements are utilized for adjusting the numerical model.

An Improved Seating Accommodation Model with Application to Different User Populations

A new approach to driver seat-position modeling is presented. The equations of the Seating Accommodation Model (SAM) separately predict parameters of the distributions of male and female fore/aft seat position in a given vehicle. These distributions are used together to predict specific percentiles of the combined male-and-female seat-position distribution. The effects of vehicle parameters-seat height, steering-wheel-to-accelerator pedal distance, seat-cushion angle, and transmission type-are reflected in the prediction of mean seat position. The mean and standard deviation of driver population stature are included in the prediction for the mean and standard deviation of the seat-position distribution, respectively. SAM represents a new, more flexible approach to predicting fore/aft seat-position distributions for any driver population in passenger vehicles. Model performance is good, even at percentiles in the tails of the distribution.
