Lab Evaluation and Comparison of Corrosion Performance of Mg Alloys

More Mg alloys are being considered for uses in the automotive industry. Since the corrosion performance of Mg alloy components in practical service environments is unknown, long term corrosion testing at automotive proving grounds will be an essential step before Mg alloy components can be implemented in vehicles. However, testing so many Mg alloy candidates for various parts is labor intensive for the corrosion engineers at the proving grounds. This report presents preliminary results in evaluating corrosion performance of Mg alloys based on rapid corrosion and electrochemical tests in the lab. In this study, four Mg alloy candidates for transmission cases and oil pans: AE44, AXJ530, MRI153M and MRI230D were tested in the lab and at General Motors Corporation Milford Proving Ground and their corrosion results were compared.

Comparing Laser Welding Technologies with Friction Stir Welding for Production of Aluminum Tailor-Welded Blanks

A comparison of welding techniques was performed to determine the most effective method for producing aluminum tailor-welded blanks for high volume automotive applications. Aluminum sheet was joined with an emphasis on post weld formability, surface quality and weld speed. Comparative results from several laser based welding techniques along with friction stir welding are presented. The results of this study demonstrate a quantitative comparison of weld methodologies in preparing tailor-welded aluminum stampings for high volume production in the automotive industry. Evaluation of nearly a dozen welding variations ultimately led to down selecting a single process based on post-weld quality and performance.

Fatigue Behavior of Aluminum Alloys under Multiaxial Loading

Fatigue behavior of aluminum alloys under multiaxial loading was investigated with both cast aluminum A356-T6 and wrought alloy 6063-T6. The dominant multiaxial fatigue crack preferentially nucleates from flaws like porosity and oxide films located near the free surface of the material. In the absence of the flaws, the cracking/debonding of the second phase particles dominates the crack initiation and propagation. The number of cracked/debonded particles increases with the number of cycles, but the damage rate depends on loading paths. Among various loading paths studied, the circle loading path shows the shortest fatigue life due to the development of complex dislocation substructures and severe stress concentration near grain/cell boundaries and second phase particles.

Impact of Texture on r-value and its Measurement in Magnesium Alloy Sheets

The impact of texture on r-value and its measurement in magnesium alloy sheets has been studied using digital image correlation and electron backscatter diffraction techniques. Two magnesium alloy sheets with distinct textures were used in the present study, namely, AZ31 with a strong basal texture and ZE21 with a randomized texture. It is well known that a conventionally processed AZ31 magnesium sheet has strong basal texture, necessitating contraction and double twinning to accommodate thinning strain. The strain distribution on the sheet surface evolves nonlinearly with strain, impacting the measured r-value. In particular, the normal approach to measuring r-value based on average strains over the gauge section leads to the erroneous conclusion that r-value increases with deformation. When the r-value is measured locally at any point inside or outside the neck, the r-value is shown to have a constant value of 3 for all strain values.

FEA Development of Spot Weld Modeling with Fracture Forming Limit Diagram(FFLD) Failure Criteria and Its Application to Vehicle Body Structure

Spot weld separation in vehicle development stage is one of the critical phenomena in structural analyses regarding quasi-static test condition, like roof strength or seat/belt pull. It directly reduces structural performance by losing connected load path and occasionally introduces tearing on surrounding sheet metals. Traditionally many efforts have been attempted to capture parent metal ductile fracture, but not applied to spot weld separations in automotive FEA simulations. [1,2,3] This paper introduces how to develop FFLD failure criteria from a series of parametric study on ultra high strength sheet steel and deals with failure criteria around spot weld and parent metal. Once the fracture strains for sheet steels are determined, those developed values were applied to traditional spot weld coupon FEA simulations and tests. Full vehicle level roof strength FEA simulations on a typical automotive body structure were performed and verified to the physical tests.

Fatigue Behavior of Neat and Short Glass Fiber Reinforced Polymers under Two-Step Loadings and Periodic Overloads

An experimental study was conducted to evaluate the variable amplitude fatigue behavior of a neat polymer (polypropylene impact co-polymer) and a polymer composite made of polybutylene terephthalate (PBT) with 30 wt% short glass fibers. Fatigue tests were conducted on un-notched and notched specimens at room temperatures. Plate-type specimens were prepared in the transverse direction with respect to the injection mold flow direction and a circular hole was drilled in the center of notched specimens. Two-step loadings (high-low and low-high) tests at two damage ratio of 0.2 and 0.5 at stress ratios of R = 0.1 and -1 were conducted to investigate load sequence effects and prediction accuracy of the linear damage rule. Different behaviors were observed for unreinforced and short glass fiber reinforced polymers under the two-step loading tests.

Effect of Prior Austenite Grain Size on Impact Toughness of Press Hardened Steel

Impact toughness (or resistance to fracture) is a key material property for press hardened steel used in construction of the safety-critical elements of automotive body structures. Prior austenite grain size, as primarily controlled by the incoming microstructure and austenitization process, is a key microstructural feature that influences the impact toughness of press hardened steel. In this paper, a special Charpy V-notch impact test is developed to quantify the impact toughness of press hardened steel sheets with various prior austenite grain sizes, by stacking a number of thin sheets via mechanical riveting. Both the ductile-to-brittle transition temperature and upper shelf energy are analyzed in an effort to establish a correlation between impact toughness and prior austenite grain size. Within tested conditions, impact performance shows only a slight decrease as the prior austenitic grain size increases from 18 to 38 microns.

Impact of a Diesel High Pressure Common Rail Fuel System and Onboard Vehicle Storage on B20 Biodiesel Blend Stability

Adoption of high-pressure common-rail (HPCR) fuel systems, which subject diesel fuels to higher temperatures and pressures, has brought into question the veracity of ASTM International specifications for biodiesel and biodiesel blend oxidation stability, as well as the lack of any stability parameter for diesel fuel. A controlled experiment was developed to investigate the impact of a light-duty diesel HPCR fuel system on the stability of 20% biodiesel (B20) blends under conditions of intermittent use and long-term storage in a relatively hot and dry climate. B20 samples with Rancimat induction periods (IPs) near the current 6.0-hour minimum specification (6.5 hr) and roughly double the ASTM specification (13.5 hr) were prepared from a conventional diesel and a highly unsaturated biodiesel. Four 2011 model year Volkswagen Passats equipped with HPCR fuel injection systems were utilized: one on B0, two on B20-6.5 hr, and one on B20-13.5 hr.

Process Robustness of Laser Braze-Welded Al/Cu Connectors

Laser welding of dissimilar metals such as Aluminum and Copper, which is required for Li-ion battery joining, is challenging due to the inevitable formation of the brittle and high electrical-resistant intermetallic compounds. Recent research has shown that by using a novel technology, called laser braze-welding, the Al-Cu intermetallics can be minimized to achieve superior mechanical and electrical joint performance. This paper investigates the robustness of the laser braze-welding process. Three product and process categories, i.e. choice of materials, joint configurations, and process conditions, are studied. It is found that in-process effects such as sample cleanness and shielding gas fluctuations have a minor influence on the process robustness. Furthermore, many pre-process effects, e.g. design changes such as multiple layers or anodized base material can be successfully welded by process adaption.

Strain Field Measurement in the Vicinity of Ductile Rupture from Digital Image Correlation

A methodology that enables two-dimensional strain field measurement in the vicinity of ductile rupture is described. Fully martensitic steel coupons were strained to fracture using a miniature tensile stage with custom data and image acquisition systems. Rupture initiated near the center of each coupon and progressed slowly toward the gage section edges. A state-of-the-art digital image correlation technique was used to compute the true strain field before rupture initiation and ahead of the resulting propagating macroscopic crack before final fracture occurred. True strains of the order of 95% were measured ahead of the crack at later stages of deformation.

Catalytic NOx Reduction in Net Oxidizing Exhaust Gas

Several different possibilities will be described and discussed on the processes of reducing NOx in lean-burn gasoline and diesel engines. In-company studies were conducted on zeolitic catalysts. With lean-burn spark-ignition engines, hydrocarbons in the exhaust gas act as a reducing agent. In stationary conditions at λ = 1.2, NOx conversion rates of approx. 45 % were achieved. With diesel engines, the only promising variant is SCR technology using urea as a reducing agent. The remaining problems are still the low space velocity and the narrow temperature window of the catalyst. The production of reaction products and secondary reactions of urea with other components in the diesel exhaust gas are still unclarified.

Looking for car weight reduction related to the use of High Strength Steels (HSS) for manufacturing body-in-white components, an innovative application of the high velocity forming techniques has been developed: the Electro Magnetic (EM) calibration and elimination of the spring-back effect (sidewall curl) of High Strength Steel U-channels. Within this paper the initial tests on L and U-shaped parts will be presented. Being the mechanical stiffness the main parameter for improving the coil endurance, the prediction of the coil strains under EM forces is a basic issue, which has been addressed within this study.

Effect of Pre-treatment on Corrosion Performance of AZ31B Magnesium Alloy Panel

AZ31B Mg sheet is being considered for automotive applications. This study investigates the effect of pre-treatments, such as heat-treatments and surface treatments, on the corrosion performance of AZ31B sheet, with a goal of learning which pre-treatment can improve corrosion resistance of the sheet material in production. It is found that the heat-treatment and oxidation during a warm and hot forming (WHF) process will not deteriorate the corrosion performance of the AZ31B sheet; polishing and acid etching can clean the surface and significantly increase the corrosion resistance, but corrosion can be accelerated by sandblasting which contaminates the surface. The change in corrosion performance can be associated with surface cleaning or contamination of the sheet by these pre-treatments. Furthermore, the influence of a pre-treatment on the uncoated AZ31B sheet may affect its corrosion behavior after coating.

Self-deposited E-coating for Mg Alloys

Magnesium alloys are not corrosion resistant in many applications and they require coating protection. In this study, we developed an electroless E-coating technique for magnesium alloys and discussed a cathodic E-coating deposition mechanism for the electroless E-coating process. This coating can be formed within a few seconds by dipping a magnesium alloy (i.e., AZ91D) in an E-coat bath without applying a current or voltage. The deposited electroless coat can offer good protection to the AZ91D magnesium alloy in 5 wt% NaCl corrosive solution as well as in a phosphating bath. The most interesting finding is that the electroless coating is not sensitive to local damage. No preferential corrosion attack occurred along the scratches made on the coating.

High Temperature Mg Alloys for Sand and Permanent Mold Casting Applications

The need to reduce weight of large and heavy components used by the automotive and aerospace industries such as engine block, cylinder head cover and helicopter gearbox housing has led to the development of new Mg gravity casting alloys that provide adequate properties and cost effective solution. The new Mg gravity casting alloys are designed for high stressed components that operate at a temperature up to 300°C. These new alloys exhibit excellent mechanical properties and creep resistance in T-6 conditions. The present paper aims at introducing three new Mg gravity casting alloys designated MRI 201S, MRI 202S and MRI 203S, which were recently developed by the Magnesium Research Institute of DSM and VW. Apart from the excellent high temperature performance of these alloys, they provide adequate castability and dimension stability along with good weldability and corrosion resistance.

Evaluation of an UV-Analyzer for the Simultaneous NO and NO2 Vehicle Emission Measurement

For the measurement of NO and NO2 the CLD-analyzer (chemiluminescense detector) has been used for more than twenty-five years. The disadvantage of the CLD is that NO can be measured only. To obtain total NOX (NO+NO2) the exhaust gas sample has to flow through a catalytic converter, which reduces NO2 to NO. The converter has a efficiency between 90 and 100%. For precise NO and NO2 values it is an advantage to analyze NO and NO2 directly. This paper describes a new UV NOX-analyzer for the simultaneous measurement of NO and NO2. Two different configurations, for high and low concentrations, eg. CVS-bag analysis are presented. The performance of the analyzers is documented in comparison to the UV-RAS analyzer with converter for NOX [1] and the conventional CLD-analyzer. The benefits of the new analyzer compared to analyzers equipped with a converter are given in detailed test results.

A Study of the Thermochemical Conditions in the Exhaust Manifold Using Secondary Air in a 2.0 L Engine

The California LEV1 II program will be introduced in the year 2003 and requires a further reduction of the exhaust emissions of passenger cars. The cold start emissions represent the main part of the total emissions of the FTP2-Cycle. Cold start emissions can be efficiently reduced by injecting secondary air (SA) in the exhaust port making compliance with the most stringent standards possible. The thermochemical conditions (mixing rate and temperature of secondary air and exhaust gas, exhaust gas composition, etc) prevailing in the exhaust system are described in this paper. This provides knowledge of the conditions for auto ignition of the mixture within the exhaust manifold. The thus established exothermal reaction (exhaust gas post-combustion) results in a shorter time to light-off temperature of the catalyst. The mechanisms of this combustion are studied at different engine idle conditions.

Exhaust Gas Aftertreatment of Volkswagen FSI Fuel Stratified Injection Engines

For substantial reduction of fuel consumption of their vehicle fleet, Volkswagen AG has decided to develop spark-ignition engines with direct fuel injection. To launch this new engine concept with stratified lean operation mode while at the same time meeting the stringent EU IV emission standards, it was necessary to develop a suitable exhaust gas aftertreatment system. This was achieved as part of an intensive co-operation between Volkswagen AG and OMG, formerly dmc2 Degussa Metals Catalysts Cerdec AG. The paper describes the demands for exhaust gas aftertreatment due to lean burn operation. In addition the main development steps of the exhaust gas aftertreatment system for Volkswagen FSI engines and catalyst durability over vehicle lifetime are discussed. Focus is laid on the catalyst system design and coating variations. Volkswagen developed a new closed-loop emission control management system which uses NOx-sensor signals for the first time worldwide.

Effect of Cell Geometry on Emissions Performance of Ceramic Catalytic Converters

More stringent emissions regulations, space limitations for catalytic converters in modern automotive applications, and new engine technologies constitute design challenges for today's engineers. In that context high cell density thinwall and ultrathinwall ceramic substrates have been designed into advanced catalytic converters. Whereas the majority of these substrates have a square cell geometry, a potential for further emissions improvement has been predicted for hexagonal cell structures. In order to verify these predictions, a ceramic substrate has been developed combining the features of high cell density, ultrathin cell walls, and hexagonal cell structure. Based on modeling data, the actual cell density and wall thickness of the hexagonal cell substrate will be defined. The performance of that substrate will be assessed by comparing experimental emissions results using two modern Volkswagen engines.

Effects of Wind Speed and Longitudinal Direction on Fire Patterns from a Vehicle Fire in a Compact Car

This paper compares the material consumption and fire patterns which developed on four nearly identical compact sedans when each was burned for exactly the same amount of time, but with different wind speed and direction during the burns. This paper will also compare the effects of environmental exposure to the fire patterns on the vehicles. The burn demonstrations were completed at an outdoor facility in southeast Michigan on four late model compact sedans. The wind direction was controlled by placing the subject vehicle with either the front facing into the wind, or rear facing into the wind. Two of the burns were conducted when the average observed wind speed was 5-6kph and two of the burns were conducted at an average observed wind speed of 19kph.
