X-ray Imaging of Cavitation in Diesel Injectors

Cavitation plays a significant role in high pressure diesel injectors. However, cavitation is difficult to measure under realistic conditions. X-ray phase contrast imaging has been used in the past to study the internal geometry of fuel injectors and the structure of diesel sprays. In this paper we extend the technique to make in-situ measurements of cavitation inside unmodified diesel injectors at pressures of up to 1200 bar through the steel nozzle wall. A cerium contrast agent was added to a diesel surrogate, and the changes in x-ray intensity caused by changes in the fluid density due to cavitation were measured. Without the need to modify the injector for optical access, realistic injection and ambient pressures can be obtained and the effects of realistic nozzle geometries can be investigated. A range of single and multi-hole injectors were studied, both sharp-edged and hydro-ground. Cavitation was observed to increase with higher rail pressures.

Vehicle-In-The-Loop Workflow for the Evaluation of Energy-Efficient Automated Driving Controls in Real Vehicles

This paper introduces a new systematic workflow for the rapid evaluation of energy-efficient automated driving controls in real vehicles in controlled laboratory conditions. This vehicle-in-the-loop (VIL) workflow, largely standardized and automated, is reusable and customizable, saves time and minimizes costly dynamometer time. In the first case study run with the VIL workflow, an automated car driven by an energy-efficient driving control previously developed at Argonne used up to 22 % less energy than a conventional control. In a VIL experiment, the real vehicle, positioned on a chassis dynamometer, has a digital twin that drives in a virtual world that replicates real-life situations, such as approaching a traffic signal or following other vehicles.

Validation of Wireless Power Transfer up to 11kW Based on SAE J2954 with Bench and Vehicle Testing

Wireless Power Transfer (WPT) promises automated and highly efficient charging of electric and plug-in-hybrid vehicles. As commercial development proceeds forward, the technical challenges of efficiency, interoperability, interference and safety are a primary focus for this industry. The SAE Vehicle Wireless Power and Alignment Taskforce published the Recommended Practice J2954 to help harmonize the first phase of high-power WPT technology development. SAE J2954 uses a performance-based approach to standardizing WPT by specifying ground and vehicle assembly coils to be used in a test stand (per Z-class) to validate performance, interoperability and safety. The main goal of this SAE J2954 bench testing campaign was to prove interoperability between WPT systems utilizing different coil magnetic topologies. This type of testing had not been done before on such a scale with real automaker and supplier systems.

Validating Heavy-Duty Vehicle Models Using a Platooning Scenario

Connectivity and automation provide the potential to use information about the environment and future driving to minimize energy consumption. Aerodynamic drag can also be reduced by close-gap platooning using information from vehicle-to-vehicle communications. In order to achieve these goals, the designers of control strategies need to simulate a wide range of driving situations in which vehicles interact with other vehicles and the infrastructure in a closed-loop fashion. RoadRunner is a new model-based system engineering platform based on Autonomie software, which can collectively provide the necessary tools to predict energy consumption for various driving decisions and scenarios such as car-following, free-flow, or eco-approach driving, and thereby can help in developing control algorithms.

Ultrafast X-Ray Phase-Enhanced Microimaging for Visualizing Fuel Injection Process

Propagation-based and phase-enhanced x-ray imaging was developed as a unique metrology technique to visualize the internal structure of high-pressure fuel injection nozzles. We have visualized the microstructures inside 200-μm fuel injection nozzles in a 3-mm-thick steel housing using this novel technique. Furthermore, this new x-ray-based metrology technique has been used to directly study the highly transient needle motion in the nozzles in situ and in real-time, which is virtually impossible by any other means. The needle motion has been shown to have the most direct effect on the fuel jet structure and spray formation immediately outside of the nozzle. In addition, the spray cone-angle has been perfectly correlated with the numerically simulated fuel flow inside the nozzle due to the transient nature of the needle during the injection.

US National Laboratory R&D Programs in Support of Electric and Hybrid Electric Vehicle Batteries

The successful commercialization of Electric Vehicles (EVs) and Hybrid Electric Vehicles (HEVs) can provide significant benefits by reducing the United States' growing dependence on petroleum fuels for transportation; decreasing polluting and greenhouse gas emissions; and facilitating a long-term transition to sustainable renewable energy sources. Recognizing these benefits, the U.S. Department of Energy (DOE) supports an active program of long-range R&D to develop electric vehicle (EV) and hybrid electric vehicle (HEV) technologies and to accelerate their commercialization. The DOE Office of Advanced Automotive Technologies (OAAT) supports several innovative R&D programs, conducted in partnership with DOE's national laboratories, industry, other government agencies, universities, and small businesses. The Office has two key R&D cooperative agreements with the U.S. Advanced Battery Consortium (USABC) to develop high-energy batteries for EVs and high-power batteries for HEVs.

Towards Developing an Unleaded High Octane Test Procedure (RON>100) Using Toluene Standardization Fuels (TSF)

An increase in spark-ignition engine efficiency can be gained by increasing the engine compression ratio, which requires fuels with higher knock resistance. Oxygenated fuel components, such as methanol, ethanol, isopropanol, or iso-butanol, all have a Research Octane Number (RON) higher than 100. The octane numbers (ON) of fuels are rated on the CFR F1/F2 engine by comparing the knock intensity of a sample fuel relative to that of bracketing primary reference fuels (PRF). The PRFs are a binary blend of iso-octane, which is defined to an ON of 100, and n-heptane, which represents an ON of 0. Above 100 ON, the PRF scale continues by adding diluted tetraethyl lead (TEL) to iso-octane. However, TEL is banned from use in commercial gasoline because of its toxicity. The ASTM octane number test methods have a “Fit for Use” test that validate the CFR engine’s compliance with the octane testing method by verifying the defined ON of toluene standardization fuels (TSF).

Thin-Film High Voltage Capacitors on Ultra-Thin Glass for Electric Drive Vehicle Inverter Applications

The propulsion system in most Electric Drive Vehicles (EDVs) requires an internal combustion engine in combination with an alternating current (AC) electric motor. An electronic device called a power inverter converts battery DC voltage into AC power for the motor. The inverter must be decoupled from the DC source, so a large DC-link capacitor is placed between the battery and the inverter. The DC-link capacitors in these inverters negatively affect the inverters size, weight and assembly cost. To reduce the design/cost impact of the DC-link capacitors, low loss, high dielectric constant (κ) ferroelectric materials are being developed. Ceramic ferroelectrics, such as (Pb,La)(Zr,Ti)O3 [PLZT], offer high dielectric constants and high breakdown strength. Argonne National Laboratory and Delphi Electronics & Safety have been developing thin-film capacitors utilizing PLZT.

The Prospects for Hybrid Electric Vehicles, 2005-2020: Results of a Delphi Study

The introduction of Toyota's hybrid electric vehicle (HEV), the Prius, in Japan has generated considerable interest in HEV technology among U.S. automotive experts. In a follow-up survey to Argonne National Laboratory's two-stage Delphi Study on electric and hybrid electric vehicles (EVs and HEVs) during 1994-1996, Argonne researchers gathered the latest opinions of automotive experts on the future “top-selling” HEV attributes and costs. The experts predicted that HEVs would have a spark-ignition gasoline engine as a power plant in 2005 and a fuel cell power plant by 2020. The projected 2020 fuel shares were about equal for gasoline and hydrogen, with methanol a distant third. In 2020, HEVs are predicted to have series-drive, moderate battery-alone range and cost significantly more than conventional vehicles (CVs). The HEV is projected to cost 66% more than a $20,000 CV initially and 33% more by 2020.

The Prospects for Electric and Hybrid Electric Vehicles: Second-Stage Results of a Two-Stage Delphi Study

A two-stage Delphi study was conducted to collect information that would enable a technical and economic assessment of electric (EV) and hybrid electric (HEV) vehicles. The first-stage worldwide survey was completed in fall 1994 while the second-stage was completed by summer 1995. The paper reports results from the second round of the survey and the major differences between the two rounds. This second-stage international survey obtained information from 93 expert respondents from the automotive technology field. The second stage response provided the following key results. EVs will penetrate the market first followed by internal combustion engine powered HEVs while gas turbine and fuel cell powered HEVs will not have any significant penetration until after 2020. By 2020 EVs and internal combustion engine powered HEVs are projected to have approximately a 15% share of the new vehicle market.

The New PNGV System Analysis Toolkit PSAT V4.1 - Evolution and Improvement

Argonne National Laboratory (ANL), working with the Partnership for a New Generation of Vehicles (PNGV), maintains hybrid vehicle simulation software, the PNGV System Analysis Toolkit (PSAT). PSAT, originally proprietary, has been used by both DOE and the “Big Three” as a modeling tool. The number of PSAT users has increased recently because 15 universities participating in the 2001 FutureTruck competition were given the software for their use. PSAT allows companies to look at new types of vehicles (hybrids) and choose the best configuration according to customer expectations within a minimum of time. PSAT, a forward-looking model, allows the user to simulate a large number of different configurations (conventional, series, parallel, and power split). PSAT is well suited for development of control strategies; by using accurate dynamics component models as its code, PSAT can be implemented directly and tested at the bench scale or in a vehicle.

Aimed at harnessing the creativity and capabilities of American small businesses and colleges and universities, this unique technology R&D program seeks to develop and bring advanced technologies into use in production vehicles at a faster rate. CARAT's focus is developing and commercializing technology that overcomes key technical barriers preventing the production of vehicles with ultra-high fuel efficiency. CARAT begins with technologies that already have a firm technical basis and, through a unique three-stage process, ends with fully validated technologies ready for mass production. The program is open to all U.S. entrepreneurs and small businesses, colleges, and universities.

Testing and Analysis of Three Plug-in Hybrid Electric Vehicles

Current-production hybrid electric vehicles (HEVs) have shown a measurable improvement in fuel economy, in comparison with conventional vehicles, by using the internal combustion engine in a more efficient operating region, which therefore reduces petroleum consumption. These HEVs operate with a charge-sustaining control strategy. Plug-in HEVs (PHEVs) show the potential to further decrease petroleum consumption by operating in a charge-depletion control strategy, in which the energy stored in the battery pack in used during normal driving and recharged through stationary, off-board vehicle charging. This charge-depletion strategy uses more electrical energy to propel the vehicle, which displaces more petroleum. This paper discusses the testing and analysis of a Hymotion Prius PHEV, an Energy CS Prius PHEV, and a Renault Kangoo PHEV.

Selective Catalytic Reduction (SCR) catalysts are used to reduce NOx emissions from internal combustion engines in a variety of applications [1,2,3,4]. Southwest Research Institute (SwRI) performed an Internal Research & Development project to study SCR catalyst thermal deactivation. The study included a V/W/TiO2 formulation, a Cu-zeolite formulation and a Fe-zeolite formulation. This work describes NH3 storage capacity measurement data as a function of aging time and temperature. Addressing one objective of the work, these data can be used in model-based control algorithms to calculate the current NH3 storage capacity of an SCR catalyst operating in the field, based on time and temperature history. The model-based control then uses the calculated value for effective DEF control and prevention of excessive NH3 slip. Addressing a second objective of the work, accelerated thermal aging of SCR catalysts may be achieved by elevating temperatures above normal operating temperatures.

Tahoe HEV Model Development in PSAT

Argonne National Laboratory (Argonne) and Idaho National Laboratory (INL), working with the FreedomCAR and Fuels Partnership, lead activities in vehicle dynamometer and fleet testing as well as in modeling activities. By using Argonne’s Advanced Powertrain Research Facility (APRF), the General Motors (GM) Tahoe 2-mode was instrumented and tested in the 4-wheel-drive test facility. Measurements included both sensors and controller area network (CAN) messages. In this paper, we describe the vehicle instrumentation as well as the test results. On the basis of the analysis performed, we discuss the vehicle model developed in Argonne’s vehicle simulation tool, the Powertrain System Analysis Toolkit (PSAT), and its comparison with test data. Finally, on-road vehicle data, performed by INL, is discussed and compared with the dynamometer results.

Simulation of Lithium-Ion Battery Performance in Hybrid Electric Vehicles

In this study, three batteries were designed and these designs were evaluated in a hybrid vehicle simulation program. The battery designs were based on laboratory tests of 18650 cells for which a Lumped Parameter Battery Model was employed to correlate the cell impedance data. The three battery designs were each tested on three driving cycles, the Federal Urban Driving Schedule, the Highway Fuel Economy Test, and a special cycle developed to test the full power of the vehicle. The results of these simulation tests showed that the battery impedances were low for much of the time because the discharging and charging currents are not maintained at high levels for long periods of time on these cycles. For these conditions, the rates of heat generation in the batteries that were calculated by the simulation programs were low and may not be a serious problem.

Shock Waves Generated by High-Pressure Fuel Sprays Directly Imaged by X-Radiography

Synchrotron x-radiography and a novel fast x-ray detector are used to visualize the detailed, time-resolved structure of the fluid jets generated by a high pressure diesel-fuel injection. An understanding of the structure of the high-pressure spray is important in optimizing the injection process to increase fuel efficiency and reduce pollutants. It is shown that x-radiography can provide a quantitative measure of the mass distribution of the fuel. Such analysis has been impossible with optical imaging due to the multiple-scattering of visible light by small atomized fuel droplets surrounding the jet. In addition, direct visualization of the jet-induced shock wave proves that the fuel jets become supersonic under appropriate injection conditions. The radiographic images also allow quantitative analysis of the thermodynamic properties of the shock wave.

Safety Considerations for Sodium-Sulfur Batteries for Electric Vehicles

Safety issues and current transport (shipment and b-vehicle use) and environmental regulations applicable to sodium-sulfur batteries for electric vehicles are summarized, and an assessment technique is suggested for evaluating potential hazards relative to commonly accepted risks. It is found that shipment regulations do not directly apply to sodium-sulfur batteries. Disposal hazards need to be quantified and decommissioning procedures need to be developed to comply with the environmental regulations. The risk assessment could be used to help commercialize sodium-sulfur and other advanced batteries in electric vehicles.

Road Snow Coverage Estimation Using Camera and Weather Infrastructure Sensor Inputs

Modern vehicles use automated driving assistance systems (ADAS) products to automate certain aspects of driving, which improves operational safety. In the U.S. in 2020, 38,824 fatalities occurred due to automotive accidents, and typically about 25% of these are associated with inclement weather. ADAS features have been shown to reduce potential collisions by up to 21%, thus reducing overall accidents. But ADAS typically utilize camera sensors that rely on lane visibility and the absence of obstructions in order to function, rendering them ineffective in inclement weather. To address this research gap, we propose a new technique to estimate snow coverage so that existing and new ADAS features can be used during inclement weather. In this study, we use a single camera sensor and historical weather data to estimate snow coverage on the road. Camera data was collected over 6 miles of arterial roadways in Kalamazoo, MI.

Recent Developments in X-ray Diagnostics for Cavitation

Cavitation plays an important role in fuel injection systems. It alters the nozzle's internal flow structure and discharge coefficient, and also contributes to injector wear. Quantitatively measuring and mapping the cavitation vapor distribution in a fuel injector is difficult, as cavitation occurs on very short time and length scales. Optical measurements of transparent model nozzles can indicate the morphology of large-scale cavitation, but are generally limited by the substantial amount of scattering that occurs between vapor and liquid phases. These limitations can be overcome with x-ray diagnostics, as x-rays refract, scatter and absorb much more weakly from phase interfaces. Here, we present an overview of some recent developments in quantitative x-ray diagnostics for cavitating flows. Measurements were conducted at the Advanced Photon Source at Argonne National Laboratory, using a submerged plastic test nozzle.
