X-ray Imaging of Cavitation in Diesel Injectors

Cavitation plays a significant role in high pressure diesel injectors. However, cavitation is difficult to measure under realistic conditions. X-ray phase contrast imaging has been used in the past to study the internal geometry of fuel injectors and the structure of diesel sprays. In this paper we extend the technique to make in-situ measurements of cavitation inside unmodified diesel injectors at pressures of up to 1200 bar through the steel nozzle wall. A cerium contrast agent was added to a diesel surrogate, and the changes in x-ray intensity caused by changes in the fluid density due to cavitation were measured. Without the need to modify the injector for optical access, realistic injection and ambient pressures can be obtained and the effects of realistic nozzle geometries can be investigated. A range of single and multi-hole injectors were studied, both sharp-edged and hydro-ground. Cavitation was observed to increase with higher rail pressures.

Vehicle-In-The-Loop Workflow for the Evaluation of Energy-Efficient Automated Driving Controls in Real Vehicles

This paper introduces a new systematic workflow for the rapid evaluation of energy-efficient automated driving controls in real vehicles in controlled laboratory conditions. This vehicle-in-the-loop (VIL) workflow, largely standardized and automated, is reusable and customizable, saves time and minimizes costly dynamometer time. In the first case study run with the VIL workflow, an automated car driven by an energy-efficient driving control previously developed at Argonne used up to 22 % less energy than a conventional control. In a VIL experiment, the real vehicle, positioned on a chassis dynamometer, has a digital twin that drives in a virtual world that replicates real-life situations, such as approaching a traffic signal or following other vehicles.

Understanding Fuel Stratification Effects on Partially Premixed Compression Ignition (PPCI) Combustion and Emissions Behaviors

Fuel stratification effects on the combustion and emissions behaviors for partially premixed compression ignition (PPCI) combustion of a high reactivity gasoline (research octane number of 80) was investigated using the third generation Gasoline Direct-Injection Compression Ignition (Gen3 GDCI) multi-cylinder engine. The PPCI combustion mode was achieved through a double injection strategy. The extent of in-cylinder fuel stratification was tailored by varying the start of second fuel injection timing (SOIsecond) while the first fuel injection event was held constant and occurred during the intake stroke. Based on the experimental results, three combustion characteristic zones were identified in terms of the SOIsecond - CA50 (crank angle at 50% cumulative heat release) relationship: (I) no response zone (HCCI-like combustion); (II) negative CA50 slope zone: (early PPCI mode); and (III) positive CA50 slope zone (late PPCI mode).

Ultrafast X-Ray Phase-Enhanced Microimaging for Visualizing Fuel Injection Process

Propagation-based and phase-enhanced x-ray imaging was developed as a unique metrology technique to visualize the internal structure of high-pressure fuel injection nozzles. We have visualized the microstructures inside 200-μm fuel injection nozzles in a 3-mm-thick steel housing using this novel technique. Furthermore, this new x-ray-based metrology technique has been used to directly study the highly transient needle motion in the nozzles in situ and in real-time, which is virtually impossible by any other means. The needle motion has been shown to have the most direct effect on the fuel jet structure and spray formation immediately outside of the nozzle. In addition, the spray cone-angle has been perfectly correlated with the numerically simulated fuel flow inside the nozzle due to the transient nature of the needle during the injection.

Tribological and Metallurgical Properties of Nitrided AISI 4340 Steel

Nitridng usually improves wear resistance and can be accomplished using a gas or plasma method; it's necessary to find if there is any difference in surface roughness, wear and/or wear mechanism when choosing between methods for nitriding. In this study, Ball-on-disk wear test was compared on coupons nitrided with five different nitriding cycles that processed at temperatures of 500-570°C, with a processing time of 8 - 80 hrs. Different compound layer thicknesses were formed, (5-8μm), and a minimum of 0.38 mm case depth was produced. Nitrided samples were also compared to nitrocarburized and the nitrided coupons with a “0” compound layer in a ball-on-disk test. Few selected coupons were post-polished and wear test on ball-on-disk test was compared with the coupons without post polishing. Optical surface roughness using White Light Interferometry (WLIM) and metallurgical testing was performed.

Transient Efficiency, Performance, and Emissions Analysis of a Hydrogen Internal Combustion Engine Pick-up Truck

Hydrogen is considered one of the most promising future energy carriers. There are several challenges that must be overcome in order to establishing a “hydrogen economy”, including the development of a practical, efficient, and cost-effective power conversion device. Using hydrogen as a fuel for internal combustion engines is a huge step toward developing a large-scale hydrogen infrastructure. This paper summarizes the testing of a hydrogen powered pick-up truck on a chassis dynamometer. The vehicle is powered by a port-injected 8-cylinder engine with an integrated supercharger and intercooler. The 4-wheel drive chassis dynamometer is equipped with a hydrogen delivery, metering and safety system as well as hydrogen specific instrumentation. This instrumentation includes numerous sensors, includes a wide-band lambda sensor and an exhaust gas hydrogen analyzer. This analyzer quantifies the amount of unburned hydrogen in the exhaust indicating the completeness of the combustion.

Tracking Panel Movement during Stamping Process Using Advanced Optical Technology

Metal panels are comprehensively applied in the automotive industry. A significant issue with metal panels is the deflection when moving in the press line of the stamping process. Unpredictable deflection could result in the cut off of the press line. To control the deflection in a safe zone, finite element tools are used to simulate the panel transform process. However, the simulation requires experimental validation where conventional displacement measurement techniques could not satisfy the requirement of vast filed displacement and accuracy point tracking. In this study, multi-camera digital image correlation (DIC) systems have been developed to track the movement of panels during the press line of the stamping process. There are some advantages of applying the DIC system, including non-contact, full-field, high accuracy, and direct measurement techniques that provide the evaluation displacement of the metal panel and press line.

Towards Shape Optimization of Radiator Cooling Tanks

With increased demand for improvements in the efficiency and operation of all automotive engine components, including those in the engine cooling system, there is a need to develop a set of virtual tools that can aid in both the evaluation and design of automotive components. In the case of automotive radiators, improvements are needed in the overall pressure drop as well as the coolant flow homogeneity across all radiator tubes. The latter criterion is particularly important in the reduction of premature fouling and failure of heat exchangers. Rather than relying on ad hoc geometry changes with the goal of improving the performance of radiators, the coupling of CFD flow simulations with numerical shape optimization methods could assist in the design and testing of automotive heating and cooling components.

Topological Data Analysis for Navigation in Unstructured Environments

Autonomous vehicle navigation, both global and local, makes use of large amounts of multifactorial data from onboard sensors, prior information, and simulations to safely navigate a chosen terrain. Additionally, as each mission has a unique set of requirements, operational environment and vehicle capabilities, any fixed formulation for the cost associated with these attributes is sub-optimal across different missions. Much work has been done in the literature on finding the optimal cost definition and subsequent mission pathing given sufficient measurements of the preference over the mission factors. However, obtaining these measurements can be an arduous and computationally expensive task. Furthermore, the algorithms that utilize this large amount of multifactorial data themselves are time consuming and expensive.

Time-Resolved X-Ray Radiography of Spark Ignition Plasma

Understanding the short-lived structure of the plasma that forms between the electrodes of a spark plug is crucial to the development of improved ignition models for SI engines. However, measuring the amount of energy deposited in the gas directly and non-intrusively is difficult, due to the short time scales and small length scales involved. The breakdown of the spark gap occurs at nanosecond time scales, followed by an arc phase lasting a few microseconds. Finally, a glow discharge phase occurs over several milliseconds. It is during the arc and glow discharge phases that most of the heat transfer from the plasma to the electrodes and combustion gases occurs. Light emission can be used to measure an average temperature, but micron spatial resolution is required to make localized measurements.

Three-Dimensional CFD Investigation of Pre-Spark Heat Release in a Boosted SI Engine

Low-temperature heat release (LTHR) in spark-ignited internal combustion engines is a critical step toward the occurrence of auto-ignition, which can lead to an undesirable phenomenon known as engine knock. Hence, correct predictions of LTHR are of utmost importance to improve the understanding of knock and enable techniques aimed at controlling it. While LTHR is typically obscured by the deflagration following the spark ignition, extremely late ignition timings can lead to LTHR occurrence prior to the spark, i.e., pre-spark heat release (PSHR). In this research, PSHR in a boosted direct-injection SI engine was numerically investigated using three-dimensional computational fluid dynamics (CFD). A hybrid approach was used, based on the G-equation model for representing the turbulent flame front and the multi-zone well-stirred reactor model for tracking the chemical reactions within the unburnt region.

The Role of Second Phase Hard Particles on Hole Stretchability of Two AA6xxx Alloys

The hole stretchability of two Aluminum Alloys (AA6111 and AA6022) are studied by using a two stages integrated finite element framework where the edge geometry and edge damages from the hole piercing processes were considered in the subsequent hole expansion processes. Experimentally it has been found that AA6022 has higher hole expansion ratios than those of AA6111. This observation has been nicely captured by finite element simulations. The main cause of differences have been identified to the volume fractions of the random distributed second phase hard particles which play a critical role in determining the fracture strains of the materials.

The Research on Edge Tearing with Digital Image Correlation

Material formability is a very important aspect in the automotive stamping, which must be tested for the success of manufacturing. One of the most important sheet metal formability parameters for the stamping is the edge tear-ability. In this paper, a novel test method has been present to test the aluminum sheet edge tear-ability with 3D digital image correlation (DIC) system. The newly developed test specimen and fixture design are also presented. In order to capture the edge deformation and strain, sample's edge surface has been sprayed with artificial speckle. A standard MTS tensile machine was used to record the tearing load and displacement. Through the data processing and evaluation of sequence image, testing results are found valid and reliable. The results show that the 3D DIC system with double CCD can effectively carry out sheet edge tear deformation. The edge tearing test method is found to be a simple, reliable, high precision, and able to provide useful results.

The Influence of Sample Geometry on the Mechanical Properties and Failure Mechanisms of 6111 Aluminum Alloy Tensile Specimens

This research focuses on the commercial 6111 aluminum alloy as the subject of investigation. By designing tensile specimens with the same characteristic dimensions but varying fillet radii, the effects of fillet radius on the tensile properties and stress concentration effects of the aluminum alloy were studied through tensile testing and digital image correlation techniques. The results demonstrate that with an increase in fillet radius, the failure strength and stress distribution of the aluminum alloy specimens have both undergone alterations. This phenomenon can be attributed to the reduction of stress concentration at the fillet due to the larger fillet radius. Further verification through digital image correlation reaffirms that samples with a fillet radius of 10mm exhibit notable stress concentration effects at the fillet, while specimens with a fillet radius increased to 40mm display uniform plastic deformation across the parallel section.

The Influence of Edge Quality on Edge Stretching Limit for Aluminum Alloy

This paper presents the measurement and analysis of the edge stretching limit of aluminum alloy using digital image correlation. The edge stretching limit, also known as the “edge thinning limit,” is the maximum thinning strain at a point of edge failure resulting from tension; which may be predisposed by edge quality. Edge fracture is a vital failure mode in sheet metal forming, however it is very difficult to measure. A previous study enabled the measurement of edge thinning strain by using advanced digital image correlation but it did not consider how the edge quality could affect the edge stretching limit of aluminum alloy. This paper continues to measure edge thinning strain by comparing polished to unpolished AA5754, thus determining the effect edge quality has on the edge stretching limit. To enable the measurement by optical method for a very long and thin sample, a notch is used to localize where edge failure occurs.

The residual stresses found in components are mainly due to thermal, mechanical and metallurgical changes of material. The manufacturing processes such as fabrication, assembly, welding, rolling, heat treatment, shot peening etc. generate residual stresses in material. The influence of residual stress can be beneficial or detrimental depending on nature and distribution of the residual stress in material. In general, the compressive residual stress can increase the fatigue life of material because it provides greater resistance for crack initiation and propagation. A significant number of improvements for residual stress measurement techniques have occurred in last few decades. Test of Inclined Double Beads on Aluminum Sheets

Draw beads are widely used in the binder of a draw die for regulating the restraining force and control the draw-in of a metal blank. Different sheet materials and local panel geometry request different local draw bead configurations. Even the majority of draw bead is single draw bead, the alternative double draw bead does have its advantages, such as less bending damage may be brought to the sheet material and more bead geometry features available to work on. In this paper, to measure the pulling force when a piece of sheet metal passing through a draw bead on an inclined binder, the AA5XXX and AA6XXX materials were tested and its strain were measured with a digital image correlation (DIC) system. Five different types of double bead configurations were tested. The beads are installed in a Stretch-Bend-Draw-System (SBDS) test device. The clearance between a male and a female bead is 10% thicker than the sheet material. A tensile machine was used to record the pulling force.

Technologies for Recycling Shredder Residue

Recovering metals from obsolete automobiles, home appliances, and other metal-containing obsolete durables and other scrap involves shredding these objects and separating the reusable metals from the shredded material by using magnets, eddy current separators, and metal detectors. Over 12 million automobiles are shredded annually in the United States alone, and almost all of the 4.5 million metric tonnes (5 million short tons) of the shredder residue produced in the United States annually is disposed of in landfills. Over 13.6 million tonnes (15 million tons) of shredder residue is generated worldwide every year. The rise in disposal costs is further exacerbated in that the percentage of shredder residue that must be disposed of, in comparison with the percentage of marketable recovered metals, is increasing because of the increasing content of polymers in automobiles and in home appliances.

Tahoe HEV Model Development in PSAT

Argonne National Laboratory (Argonne) and Idaho National Laboratory (INL), working with the FreedomCAR and Fuels Partnership, lead activities in vehicle dynamometer and fleet testing as well as in modeling activities. By using Argonne’s Advanced Powertrain Research Facility (APRF), the General Motors (GM) Tahoe 2-mode was instrumented and tested in the 4-wheel-drive test facility. Measurements included both sensors and controller area network (CAN) messages. In this paper, we describe the vehicle instrumentation as well as the test results. On the basis of the analysis performed, we discuss the vehicle model developed in Argonne’s vehicle simulation tool, the Powertrain System Analysis Toolkit (PSAT), and its comparison with test data. Finally, on-road vehicle data, performed by INL, is discussed and compared with the dynamometer results.

Study on Frictional Behavior of AA 6XXX with Three Lube Conditions in Sheet Metal Forming

Light-weighting vehicles cause an increase in Aluminum Alloy stamping processes in the Automotive Industry. Surface finish and lubricants of aluminum alloy (AA) sheet play an important role in the deep drawing processes as they can affect the friction condition between the die and the sheet. This paper aims to develop a reliable and practical laboratory test method to experimentally investigate the influence of surface finish, lubricant conditions, draw-bead clearances and pulling speed on the frictional sliding behavior of AA 6XXX sheet metal. A new double-beads draw-bead-simulator (DBS) system was used to conduct the simulated test to determine the frictional behavior of an aluminium alloy with three surface lubricant conditions: mill finish (MF) with oil lube, electric discharge texture (EDT) finish with oil lube and mill finish (MF) with dry lube (DL).
