World Fuels and Modern Fuel Systems - A Path to Coexistence

All around the world, steps are being taken to improve the quality of our environment. Prominent among these are the definition, implementation, and attainment of increasingly stringent emissions regulations for all types of engines, including off-highway diesels. These rigorous regulations have driven use of technologies like after-treatment, advanced air systems, and advanced fuel systems. Fuel dispensed off-highway is routinely and significantly dirtier than fuel from on-highway outlets. Furthermore, fuels used in developing countries can be up to 30 times dirtier than the average fuels in North America. Poor fuel cleanliness, coupled with the higher pressures and performance demands of modern fuel systems, create life challenges greater than encountered with cleaner fuels. This can result in costly disruption of operations, loss of productivity, and customer dissatisfaction in the off-highway market.

Transient, Three Dimensional CFD Model of the Complete Engine Lubrication System

This paper reports on a comprehensive, crank-angle transient, three dimensional, computational fluid dynamics (CFD) model of the complete lubrication system of a multi-cylinder engine using the CFD software Simerics-Sys / PumpLinx. This work represents an advance in system-level modeling of the engine lubrication system over the current state of the art of one-dimensional models. The model was applied to a 16 cylinder, reciprocating internal combustion engine lubrication system. The computational domain includes the positive displacement gear pump, the pressure regulation valve, bearings, piston pins, piston cooling jets, the oil cooler, the oil filter etc… The motion of the regulation valve was predicted by strongly coupling a rigorous force balance on the valve to the flow.

The Role of Carboxylate-Based Coolants in Cast Iron Corrosion Protection

Nitrites have long been added to heavy-duty coolant to inhibit iron cylinder liner corrosion initiated by cavitation. However, in heavy-duty use, nitrites deplete from the coolant, which then must be refortified using supplemental coolant additives (SCA's). Recently, carboxylates have also been found to provide excellent cylinder liner protection in heavy-duty application. Unlike nitrites, carboxylate inhibitors deplete slowly and thus do not require continual refortification with SCA's. In the present paper laboratory aging experiments shed light on the mechanism of cylinder liner protection by these inhibitors. The performance of carboxylates, nitrites and mixtures of the two inhibitors are compared. Results correlate well with previously published fleet data. Specifically, rapid nitrite and slow carboxylate depletion are observed. More importantly, when nitrite and carboxylates are used in combination, nitrite depletion is repressed while carboxylates deplete at a very slow rate.

Typical vehicle’s characteristics became wider compared to those of vehicles a decade ago, and they include not only a driving range, mileage per gallon and acceleration rating, but also many features adopted in the IT industry, such as usability, connectivity, vehicle software upgrade capability and backward compatibility. Consumers expect the latest technology features in vehicles as they enjoy in using digital applications in laptops and mobile phones. These features create a huge challenge for a design of a new vehicle, especially for a human-machine-interface (HMI) system.

China has become the world’s largest vehicle market in terms of sales volume. Automobiles sales keep growing in recent years despite the declining economic growth rate. Due to the increasing attention given to the environmental impact, more stringent emission regulations are being drafted to control traditional internal combustion engine emissions. In order to reduce vehicle emissions, environmentally-friendly new-energy vehicles, such as electric vehicles and plug-in hybrid vehicles, are being promoted by government policies. The Chinese government plans to boost sales of new-energy cars to account for about five percent of China’s total vehicle sales. It is well known that more electric and electronic components will be integrated into a vehicle platform during vehicle electrification.

The Evolution of Electronic Engine Diagnostics

Software systems on electronically controlled diesel truck engines typically provide diagnostic features to enable the engine mechanic to identify and debug system problems. As future systems become more sophisticated, so will the diagnostic requirements. The advantages of serviceability and accuracy found in todays electronic systems must not be allowed to degrade due to this increased sophistication. One method of maintaining a high level of serviceability and accuracy is to place an even greater priority on diagnostics and servicing in the initial design phase of the product than is done today. In particular, three major goals of future diagnostic systems should be separation of component failures from system failures, prognostication of failures and analysis of engine performance. This paper will discuss a system to realize these goals by dividing the diagnostic task into the Electronic System Diagnostics, Engine System Diagnostics and the Diagnostic Interface.

Off-highway machine mounting system isolation, especially the cab mounting system, significantly affects the operator comfort by providing damping to the harsh inputs and isolating the structure-borne energy from traveling into the cab. Mounting system isolation performance is decided not only by the isolation component, but also the mounting bracket structure, and should be treated as a system. This paper gives a review of how the mounting system isolates structural energy and the effect of the bracket structure stiffness to the mounting system isolation performance.

The application of Artificial Intelligence (AI) in the automotive industry can dramatically reshape the industry. In past decades, many Original Equipment Manufacturers (OEMs) applied neural network and pattern recognition technologies to powertrain calibration, emission prediction and virtual sensor development. The AI application is mostly focused on reducing product development and validation cost. AI technologies in these applications demonstrate certain cost-saving benefits, but are far from disruptive. A disruptive impact can be realized when AI applications finally bring cost-saving benefits directly to end users (e.g., automation of a vehicle or machine operation could dramatically improve the efficiency). However, there is still a gap between current technologies and those that can fully give a vehicle or machine intelligence, including reasoning, knowledge, planning and self-learning.

Synthetic Grid Storage Duty Cycles for Second-Life Lithium-Ion Battery Experiments

Lithium-ion batteries (LIBs) repurposed from retired electric vehicles (EVs) for grid-scale energy storage systems (ESSs) have the potential to contribute to a sustainable, low-carbon-emissions energy future. The economic and technological value of these “second-life” LIB ESSs must be evaluated based on their operation on the electric grid, which determines their aging trajectories. The battery research community needs experimental data to understand the operation of these batteries using laboratory experiments, yet there is a lack of work on experimental evaluation of second-life batteries. Previous studies in the literature use overly-simplistic duty cycling in order to age second-life batteries, which may not produce aging trajectories that are representative of grid-scale ESS operation. This mismatch may lead to inaccurate valuation of retired EV LIBs as a grid resource.

Strategies for Developing Performance Standards for Alternative Hydraulic Fluids

There has been an ongoing interest in replacing mineral oil with more biodegradable and/or fire-resistant hydraulic fluids in many mobile equipment applications. Although many alternative fluids may be more biodegradable, or fire-resistant, or both than mineral oil, they often suffer from other limitations such as poorer wear, oxidative stability, and yellow metal corrosion which inhibit their performance in high-pressure hydraulic systems, particularly high pressure piston pump applications. From the fluid supplier's viewpoint, the development of a definitive test, or series of tests, that provides sufficient information to determine how a given fluid would perform with various hydraulic components would be of interest because it would minimize extensive testing. This is often too slow or prohibitively expensive. Furthermore, from OEM's (original equipment manufacturer's) point of view, it would be advantageous to develop a more effective, industry accepted fluid analysis screening.

These problems have all been researched and approximate solutions are outlined. The three areas of interest are 1. The government requirement of assurance of high reliability of complex items where the cost of sampling is extremely high. 2. Confidence intervals for a system in series where component data are available, and 3. Estimation of the parameters of the Weibull distribution when sampling terminates after the rth failure is observed in a sample of size n.

Shortcuts in Cumulative Damage Analysis

The paper presents a method for shorter evaluation of the fatigue damage done by an irregular sequence of loads. The method looks first for the largest overall range from highest peak to lowest valley, then for the next largest overall range that interrupts the first range, and so on, down until a suitable fraction (for example, 10%) of all reversals have been used. These few reversals form a short history, which will do substantially the same damage as the total history. The process is applied to three long histories selected by the SAE Fatigue Design and Evaluation Committee. The sensitivity of calculated damage to the omission of smaller ranges is computed for plain and for notched specimens. The error is compared with differences produced by different current rules for evaluating damage, by different cycle counting methods, and by smooth specimen simulation of notched parts.

Most of the history of systems engineering has been focused on processes for engineering a single complex system. However, most large enterprises design, manufacture, operate, sell, or support not one product but multiple product lines of related but varying systems. They seek to optimize time to market, costs of development and production, leverage of intellectual assets, best use of talented human resources, overall competitiveness, overall profitability and productivity. Optimizing globally across multiple product lines does not follow from treating each system family member as an independently engineered system or product. Traditional systems engineering principles can be generalized to apply to families. This article includes a multi-year case study of the actual use of a generic model-based systems engineering methodology for families, Systematica™, across the embedded electronic systems products of one of the world's largest manufacturers of heavy equipment.

Process Control Standards for Technology Development

Engineering new technology and products challenges managers to balance design innovation and program risk. To do this, managers need methods to judge future results to avoid program and product disasters. Besides the traditional prediction tools of schedule, simulations and “iron tests”, process control standards (with measurements) can also be applied to the development programs to mitigate risks. This paper briefly discusses the theory and case history behind some new process control methods and standards currently in place at Caterpillar's Electrical & Electronics department. Process standards reviewed in this paper include process mapping, ISO9001, process controls, and process improvement models (e.g. SEI's CMMs.)

Predictions of Cumulative Fatigue Damage Using Condensed Load Histories

This paper presents predictions of fatigue crack initiation life for three distinctly different, irregular load histories, each applied to keyhole-notched compact tension specimens at several maximum load levels and using two different structural steels. Work leading to this paper was done in conjunction with the cooperative research program of the SAE Fatigue Design and Evaluation Committee. Three computerized prediction methods (Landgraf, Wetzel, and a Nominal Stress Range approach) are used. All predictions are based on load histories condensed to 10% of their original number of reversals by the “Racetrack Method.” This method, which is described in detail, selects the most damaging overall ranges in an irregular load history while preserving the sequence of the original loading. Predictions are compared with test data for the two dozen combinations of loading type and level and steel used. Comments are made on the relative merits of the different prediction methods.

Plasma-Facilitated SCR of NOx in Heavy-Duty Diesel Exhaust

This paper describes two independent studies on γ-alumina as a plasma-activated catalyst. γ-alumina (2.5 - 4.3 wt%) was coated onto the surface of mesoporous silica to determine the importance of aluminum surface coordination on NOx conversion in conjunction with nonthermal plasma. Results indicate that the presence of 5- and 6- fold aluminum coordination sites in γ-alumina could be a significant factor in the NOx reduction process. A second study examined the effect of changing the reducing agent on NOx conversion. Several hydrocarbons were examined including propene, propane, isooctane, methanol, and acetaldehyde. It is demonstrated that methanol was the most effective reducing agent of those tested for a plasma-facilitated reaction over γ-alumina.

Phenomenological Autoignition Model for Diesel Sprays Using Reduced Chemical Kinetics and a Characteristic Scalar Dissipation Rate

This study focuses on the development of an autoignition model for diesel sprays that is applicable to phenomenological multi-zone combustion models. These models typically use a single-step Arrhenius expression to represent the low-temperature chemistry leading up to autoignition. There has been a substantial amount of work done in the area of n-heptane autoignition in homogeneous mixtures. Reduced kinetic mechanisms with ten reactions or less have been proposed in the literature to represent the complex low-temperature oxidation of n-heptane. These kinetic models are attractive for multi-zone simulations because of the low number of reactions involved. However, these kinetic mechanisms and the multi-zone treatment of the fuel spray do not account for the effect of turbulence/chemistry interactions on the chemical reaction rate.

Performance and Emission Results from a Heavy-Duty Diesel Engine with Ducted Fuel Injection

Ducted fuel injection (DFI) was tested for the first time in a heavy-duty diesel metal engine. It was implemented on a Caterpillar 2.5-liter single-cylinder heavy-duty diesel engine fitted with a common rail fuel system and a Tier 4 final production piston. Engine tests consisted of single-injection timing sweeps at A100 and C100, where rail pressure and exhaust gas recirculation (EGR) were also varied. A 6-hole fuel injector tip with 205 am orifices was used with a 130° spray angle and rail pressures up to 250 MPa. The ducts were 14 mm long, had a 2.5 mm inner diameter, and were placed 3.8 mm away from the orifice exits. The ducts were attached to a base, which in turn was attached to the cylinder head with bolts. Furthermore, alignment of the ducts and their corresponding fuel jets was accomplished.

Optimization of a Hydraulic Valve Design Using CFD Analysis

The design of a pressure compensated hydraulic valve is optimized using CFD analysis. The valve is used in a hydraulic system to control implement movement. High flow rates through the valve resulted in unacceptably high pressure drops, leading to an effort to optimize the valve design. Redesign of the valve had to be achieved under the constraint of minimal manufacturing cost. The flow path of hydraulic oil through the valve, the spool design, and various components of the valve that caused the high pressure drops were targeted in this analysis. A commercially available CFD package was used for the 3D analysis. The hydraulic oil flow was assumed to be turbulent, isothermal and incompressible. The steady-state results were validated by comparison with experimental data.

Nozzle Effect on High Pressure Diesel Injection

Studies of transient diesel spray characteristics at high injection pressures were conducted in a constant volume chamber by utilizing a high speed photography and light extinction optical diagnostic technique. Two different types of nozzle hole entrances were investigated: a sharp-edged and a round-edged nozzle. The experimental results show that for the same injection delivery, the sharp-edged inlet injector needed a higher injection pressure to overcome the higher friction loss, but it produced longer spray tip penetration length, larger spray angle, smaller droplet sizes, and also lower particulate emission from a parallel engine test. For the round-edged and smooth edged tips at the same injection pressure, the sharp-edged inlet tip took a longer injection duration to deliver a fixed mass of fuel and produced larger overall average Sauter Mean Diameter (SMD) droplets.
