Vibro-Acoustic Behavior of Bead-Stiffened Flat Panels: FEA, SEA, and Experimental Analysis

Vibration and sound radiation characteristics of bead-stiffened panels are investigated. Rectangular panels with different bead configurations are considered. The attention is focused on various design parameters, such as orientation, depth, and periodicity, and their effects on equivalent bending stiffness, modal density, radiation efficiency and sound transmission. A combined FEA-SEA approach is used to determine the response characteristics of panels across a broad frequency range. The details of the beads are represented in fine-meshed FEA models. Based on predicted surface velocities, Rayleigh integral is evaluated numerically to calculate the sound pressure, sound power and then the radiation efficiency of beaded panels. Analytical results are confirmed by comparing them with experimental measurements. In the experiments, the modal densities of the panels are inferred from averaged mechanical conductance.

Versatile Occupant Analysis Model (V.O.A.M) for Frontal Impacts Using LS-DYNA and MADYMO

Regulations implemented by safety commissions throughout the world have resulted in extensive physical testing to protect the occupants during frontal impact events. Significant prototype and test costs aimed at optimizing structure and restraint systems are associated with meeting these regulations. To help reduce development costs, Computer Aided Engineering (CAE) is often applied. LS-DYNA [1] coupled with MADYMO [2] is widely used in crash and occupant safety simulation. An analysis technique which utilized a single model to design and optimize interiors (instrument panel, seats, visor, steering wheel, steering column) and restraints (airbag, seatbelts, retractor, pre-tensioner) was developed. The single model concept captures the global structural kinematics through minimal vehicle representation. Global vehicle modes such as pitch and roll can be represented by applying prescribed motion boundary conditions extracted from full vehicle models.

Vehicle Pulse Shape Optimization to Improve Occupant Response in Front Impact

This paper presents a new approach to improve occupant response in a front impact event. Instead of designing a vehicle structure for maximum structural efficiency and safety and then engineer a restraint system for the vehicle, this paper proposes to use a systems approach. In this approach, the vehicle structural response during impact (i.e., pulse) and the restraint system are considered together in the optimization process. In this paper, the 35 mph front impact into a rigid barrier with belted occupants, which is the NHTSA NCAP test, will be used to demonstrate the proposed new approach.

Vehicle Mass and Stiffness: Search for a Relationship

The effects of vehicle “stiffness” and mass on the occupant response during a crash may be determined by evaluation of accident data. However, “stiffness” and mass may be correlated, making it difficult to separate their effects. In addition, a single-valued “stiffness”, although well defined for linear case, is not well defined for non-linear systems, such as in vehicle crash, making the separation task even more difficult. One approach to addressing the lack of a clear definition of stiffness is to use multiple definitions. Each stiffness definition can then be correlated with mass to look for trends. In this study, such an approach was taken, and the different stiffness definitions were given and their values were obtained from rigid barrier crash test data. No clear relationship between mass and stiffness appears to exist. All the stiffness measures reviewed show, at best, only a weak correlation with mass. A stiffness analysis among different vehicle types was also carried out.

Vehicle Exhaust Emissions Simulator- A Quality Control Tool to evaluate the Performance of Low Level Emission Sampling and Analytical Systems

As the standards for exhaust emissions have become more stringent, the quality control tools used to evaluate the performance of low level samplers and analyzers has become more important. The Vehicle Exhaust Emissions Simulator (VEES) was developed to evaluate the performance of vehicle or engine exhaust emissions sampling and analytical systems. The simulator emulates emissions from low-emitting gasoline vehicles by producing a simulated exhaust stream containing emission constituents (HC, CO, CO2, and NOx) injected via Mass Flow Controllers (MFCs). This paper discusses various applications of the VEES as a quality control tool for ULEV and SULEV testing. A comparison is made between the injected amount of exhaust species by the VEES and the amounts recovered by the different sampling systems. Different root cause scenarios are discussed as to the source of discrepancies between the results on the CVS and BMD for different driving cycles.

The goal of an OEM electrical/electronics (E/E) platform organization is to release reliable E/E systems that achieve high levels of customer satisfaction with minimum investment and system cost. Achieving this goal is made more challenging by rapid advances in E/E technology and features which impact the vehicle development business environment. This paper discusses the evolution of an OEM platform organization striving to achieve E/E system integrity in an ever-changing world and eventually achieved the world class electrical quality as measured by J. D. Power. The organizational evolution progresses through a series of philosophies and methodologies, adapting new initiatives and enablers seeking continuous improvement. The result is an OEM organization with: knowledge based on lessons learned, an understanding of E/E system architecture, and enabled by models and tools to provide high levels of customer satisfaction.

Validation of Vehicle NVH Performance using Experimental Modal Testing and In-Vehicle Dynamic Measurements

NVH targets for future vehicles are often defined by utilizing a competitive benchmarking vehicle in conjunction with an existing production and/or reference vehicle. Mode management of full vehicle modes is one of the most effective and significant NVH strategies to achieve such targets. NVH dynamic characteristics of a full vehicle can be assessed and quantified through experimental modal testing for determination of global body mode resonance frequency, damping property, and mode shape. Major body modes identified from full vehicle modal testing are primarily dominated by the vehicle's body-in-white structure. Therefore, an estimate of BIW modes from full vehicle modes becomes essential, when only full vehicle modes from experimental modal testing exist. Establishing BIW targets for future vehicles confines the fundamental NVH behavior of the full vehicle.

Use of a Kalman Filter to Improve the Estimation of ATD Response During Impact

A new approach for improving estimates of the kinematic response of ATDs (anthropomorphic test devices) to vehicle crash events has been developed. This approach employs the Kalman Filter; a state model based estimation approach that has been widely applied to system dynamics problems ranging from navigation to missile guidance. The Kalman Filter approach combines measurements of crash event phenomena (acceleration and displacement), kinematic models of ATD behavior and statistics of sensor noise to create precise estimates of ATD motion during a crash. This paper presents an implementation of a state model and Kalman Filter for a sensor data collected from the chest of an ATD during an out-of-position airbag deployment test. Favorable comparisons are made between the Kalman Filter model approach and traditional methods involving numerical integration and differentiation.

Three Dimensional Position Measurement using String-pots

It is often necessary to measure three-axis displacement of a deforming or moving part in static or dynamic impact tests. A point moving in the three-dimensional space can be monitored and measured using three string-pots or other distance measuring devices with a methodology developed here. A numerical algorithm along with required equations are shown and discussed. The algorithm was applied as an example to static seat pull test and compared to results from film analysis. The application with string pots is useful especially when the point of concern gets hidden or blocked by other parts disabling the photogrammetry technology.

The Measurement and Control of Cyclic Variations of Flow in a Piston Cylinder Assembly

The existence of the cyclic variation of the flow inside an cylinder affects the performance of the engine. Developing methods to understand and control in-cylinder flow has been a goal of engine designers for nearly 100 years. In this paper, passive control of the intake flow of a 3.5-liter DaimlerChrysler engine was examined using a unique optical diagnostic technique: Molecular Tagging Velocimetry (MTV), which has been developed at Michigan State University. Probability density functions (PDFs) of the normalized circulation are calculated from instantaneous planar velocity measurements to quantify gas motion within a cylinder. Emphasis of this work is examination of methods that quantify the cyclic variability of the flow. In addition, the turbulent kinetic energy (TKE) of the flow on the tumble and swirl plane is calculated and compared to the PDF circulation results.

Tailor-Welded Aluminum Blanks for Liftgate Inner

Tailor welded steel blanks have long been applied in stamping of automotive parts such as door inner, b-pillar, rail, sill inner and liftgate inner, etc. However, there are few known tailor welded aluminum blanks in production. Traditional laser welding equipment simply does not have the capability to weld aluminum since aluminum has much higher reflectivity than steel. Welding quality is another issue since aluminum is highly susceptible to pin holes and undercut which leads to deterioration in formability. In addition, high amount of springback for aluminum panels can result in dimension control problem during assembly. A tailor-welded aluminum blank can help reducing dimension variability by reducing the need for assembly. In this paper, application of friction stir and plasma arc welded blanks on a liftgate inner will be discussed.

TPE Radiator Components from Post Consumer Tires

Over 250 million tires are scrapped in the United States each year. Tires have been a problematic scrap because they have been designed to resist destruction, and have a tendency to float upwards in landfills. Improper storage has resulted in tire fires1--an even more problematic environmental concern than unsightly piles which can serve as breeding grounds for insect vectors. A better solution is to recover materials for use in new components. Not only does this resolve the landfill issue, but it also serves to conserve resources, while returning an economic benefit to society. This paper traces the introduction of tire material recovery at NRI Industries and DaimlerChrysler Corporation (DCC), the development of the infrastructure and materials, and the launch of the Jeep Grand Cherokee thermoplastic elastomer (TPE) radiator seals, comprised of post consumer tire crumb.

Step-Stress Accelerated Test Method – A Validation Study

Most products are designed to operate for a long period of time, and in such case, life testing is a relatively lengthy procedure. Lengthy tests tend to be expensive and the results become available too late to be of much use. To reduce the experimental cost significantly and provide an efficient tool to assess the life distribution for highly reliable product, a step-stress accelerated test (SSAT) was developed. An example of a rear suspension aft lateral link is used to validate the SSAT method.

Stamping Effect on Oil Canning and Dent Resistance Performances of an Automotive Roof Panel

The objective of this paper is to investigate the effect of stamping process on oil canning and dent resistance performances of an automotive roof panel. Finite element analysis of stamping processes was carried out using LS-Dyna to obtain thickness and plastic strain distributions under various forming conditions. The forming results were mapped onto the roof model by an in-house developed mapping code. A displacement control approach using an implicit FEM code ABAQUS/Standard was employed for oil canning and denting analysis. An Auto/Steel Partnership Standardized Test Procedure for Dent Resistance was employed to establish the analysis model and to determine the dent and oil canning loads. The results indicate that stamping has a positive effect on dent resistance and a negative effect on oil canning performance. As forming strains increase, dent resistance increases while the oil canning load decreases.

Springback Study on a Stamped Fender Outer

Springback study on a Dodge Ram fender outer panel is detailed in this paper. A simple measurement fixture is designed for the panel, wherein non-contact laser scan technology is applied The measurement data are compared with the original CAD design surface and deviation contour maps are obtained. Consistency of measurement is studied at different sections among three samples. Details of FEA simulations are outlined. The comparison between measurement and simulation prediction is summarized. A method to describe the consistency of measurement and the accuracy of simulation prediction is proposed. The targets for measurement consistency and simulation accuracy are verified. A sensitivity analysis is also performed to investigate various simulation input parameters.

Simulation of Hot Stamping Process With Advanced Material Modeling

Advanced material modeling was conducted to describe the thermal-mechanical behavior of Boron Steel during hot stamping, a process in which blanks at 900 °C are formed and quenched between cold dies. Plastic deformation, thermal dilatation and phase transformation were incorporated in the constitutive model and a user-defined subroutine was developed to interface with LS-DYNA. Simulation was conducted on the hot stamping process of a door intrusion beam to gain insight into the physics of the process. Results showed significant influence of the thermal cycle on final product. It was also demonstrated that the program developed can be used as an early feasibility tool to determine baseline processing parameters and to detect potential defects in products without physical prototyping.

Simple Models for Analysis of Curb- and Soil-trip Rollover Events

Simple rigid body dynamics models are created to analyze the curb- and soil-trip types of rollover events and experimental methods that are used to simulate these events. Equations for the models are given, and they are integrated numerically to obtain the solution. Solutions of the models provide a break down of the energy during these events, which exposes the importance of energy absorption, unloading, and friction during the impact-and-roll process. Furthermore, the models are used to derive the critical sliding velocity under different test parameters. They are also used to understand near-critical state responses of the vehicle, and the corresponding characteristics of the signals in the phase space.

Sensitivity Analysis of Powertrain Cooling System Performance

This paper identifies the difference in powertrain cooling system content levels using a nominal and a +3 Standard deviation maximum temperature design approach. Variation simulation analysis tools are used along with a 1-D cooling system performance model to predict resulting temperature distribution for different combinations of input variable populations. The analysis will show differential in powertrain cooling system content, mass, and impact to fuel economy for a nominal vs. +3 sigma design approach.

Sensitivities of Suspension Bushings on Vehicle Impact Harshness Performances

In this paper, we study the sensitivity of a vehicle impact harshness (IH) performance to the suspension bushing rates. A mid-sized uni-body SUV is selected for this study, with the acceleration responses at the driver seat track and the steering wheel as objective functions. A sensitivity study is conducted using an ADAMS full vehicle model including a tire model and flexible body structure representation over an IH event. The study resulted in the identification of key bushings that affect the IH performance and its sensitivity to the bushing rates. Based on the results, we came-up with an “optimal” bushing set that minimizes impact harshness, which was subjectively verified to result in significant improvement in IH.
