Vibro-Acoustic Behavior of Bead-Stiffened Flat Panels: FEA, SEA, and Experimental Analysis

Vibration and sound radiation characteristics of bead-stiffened panels are investigated. Rectangular panels with different bead configurations are considered. The attention is focused on various design parameters, such as orientation, depth, and periodicity, and their effects on equivalent bending stiffness, modal density, radiation efficiency and sound transmission. A combined FEA-SEA approach is used to determine the response characteristics of panels across a broad frequency range. The details of the beads are represented in fine-meshed FEA models. Based on predicted surface velocities, Rayleigh integral is evaluated numerically to calculate the sound pressure, sound power and then the radiation efficiency of beaded panels. Analytical results are confirmed by comparing them with experimental measurements. In the experiments, the modal densities of the panels are inferred from averaged mechanical conductance.

Vehicle Exhaust Emissions Simulator- A Quality Control Tool to evaluate the Performance of Low Level Emission Sampling and Analytical Systems

As the standards for exhaust emissions have become more stringent, the quality control tools used to evaluate the performance of low level samplers and analyzers has become more important. The Vehicle Exhaust Emissions Simulator (VEES) was developed to evaluate the performance of vehicle or engine exhaust emissions sampling and analytical systems. The simulator emulates emissions from low-emitting gasoline vehicles by producing a simulated exhaust stream containing emission constituents (HC, CO, CO2, and NOx) injected via Mass Flow Controllers (MFCs). This paper discusses various applications of the VEES as a quality control tool for ULEV and SULEV testing. A comparison is made between the injected amount of exhaust species by the VEES and the amounts recovered by the different sampling systems. Different root cause scenarios are discussed as to the source of discrepancies between the results on the CVS and BMD for different driving cycles.

This paper discusses the evolution of an OEM platform organization striving to achieve E/E system integrity in an ever-changing world and eventually achieved the world class electrical quality as measured by J. D. Power. The organizational evolution progresses through a series of philosophies and methodologies, adapting new initiatives and enablers seeking continuous improvement. The result is an OEM organization with: knowledge based on lessons learned, an understanding of E/E system architecture, and enabled by models and tools to provide high levels of customer satisfaction.

Validation of Vehicle NVH Performance using Experimental Modal Testing and In-Vehicle Dynamic Measurements

NVH targets for future vehicles are often defined by utilizing a competitive benchmarking vehicle in conjunction with an existing production and/or reference vehicle. Mode management of full vehicle modes is one of the most effective and significant NVH strategies to achieve such targets. NVH dynamic characteristics of a full vehicle can be assessed and quantified through experimental modal testing for determination of global body mode resonance frequency, damping property, and mode shape. Major body modes identified from full vehicle modal testing are primarily dominated by the vehicle's body-in-white structure. Therefore, an estimate of BIW modes from full vehicle modes becomes essential, when only full vehicle modes from experimental modal testing exist. Establishing BIW targets for future vehicles confines the fundamental NVH behavior of the full vehicle.

Understanding Laboratory Versus In-Vehicle Performance of Sprayable and Sheet Applied Damping Materials

Liquid spray applied damping materials have potential advantages over conventional sheet damping materials in automotive body panel vibration applications. In order to understand the acoustical impact, a laboratory based NVH study was conducted to compare the damping and stiffness performance characteristics of various sprayable damping materials versus the production damping treatment. Based on this comparison, a criteria was developed to select potentially viable sprayable damping materials for vehicle testing. In-vehicle tests were also performed and compared to the laboratory findings to understand how well the results correlate. This paper discusses a criteria for selecting sprayable damping materials based on bench-top tests for vehicle applications, and the potential benefits of sprayable materials.

The USAMP Magnesium Powertrain Cast Components Project

Over the past five years, the US Automotive Materials Partnership (USAMP) has brought together representatives from DaimlerChrysler, General Motors, Ford Motor Company and over 40 other participant companies from the Mg casting industry to create and test a low-cost, Mg-alloy engine that would achieve a 15 - 20 % Mg component weight savings with no compromise in performance or durability. The block, oil pan, and front cover were redesigned to take advantage of the properties of both high-pressure die cast (HPDC) and sand cast Mg creep- resistant alloys. This paper describes the alloy selection process and the casting and testing of these new Mg-variant components. This paper will also examine the lessons learned and implications of this pre-competitive technology for future applications.

Test Methodology to Reduce Axle Whine in a 4WD Vehicle

With the ever increasing popularity of SUV automobiles, studies involving driveline specific problems have grown. One prevalent NVH problem is axle whine associated with the assembled motion transmission error (MTE) of an axle system and the corresponding vibration/acoustic transfer paths into the vehicle. This phenomenon can result in objectionable noise levels in the passenger compartment, ensuing in customer complaints. This work explores the methodology and test methods used to diagnose and solve a field axle whine problem, including the use of cab mount motion transmissibility path analysis, running modes and a detailed MTE best-of-the-best (BOB)/worst-of-the-worst (WOW) study. The in-vehicle axle whine baseline measurements including both vehicle dynamometer and on-road test conditions, along with the countermeasures of axle whine fixes are identified and presented in this paper.

Tailor-Welded Aluminum Blanks for Liftgate Inner

Tailor welded steel blanks have long been applied in stamping of automotive parts such as door inner, b-pillar, rail, sill inner and liftgate inner, etc. However, there are few known tailor welded aluminum blanks in production. Traditional laser welding equipment simply does not have the capability to weld aluminum since aluminum has much higher reflectivity than steel. Welding quality is another issue since aluminum is highly susceptible to pin holes and undercut which leads to deterioration in formability. In addition, high amount of springback for aluminum panels can result in dimension control problem during assembly. A tailor-welded aluminum blank can help reducing dimension variability by reducing the need for assembly. In this paper, application of friction stir and plasma arc welded blanks on a liftgate inner will be discussed.

Suspension Tuning Parameters Affecting Impact Harshness Performance Evaluation

In this paper, a comprehensive evaluation index for impact harshness (IH) is proposed. A mid-sized uni-body SUV is selected for this study, with the acceleration responses at the various vehicle body locations as objective functions. A sensitivity study is conducted using an ADAMS full vehicle model with flexible body structure representation over an IH event to analyze the influence of various suspension tuning parameters, including suspension springs, shock damping, steer gear ratio, unsprung mass, track-width, and bushing stiffness.

Structure Borne Insertion Loss of Sound Package Components

Typical automotive sound package components are usually characterized by their absorption coefficients and their acoustic power-based insertion loss. This insertion loss (IL) is usually obtained by subtracting the transmission loss (TL) of a bare flat steel plate from the TL of the same plate covered with the trim material. While providing useful information regarding the performance of the component, air-borne insertion loss is based solely on acoustic excitations and thus provides very little information about the structure-borne performance of the component. This paper presents an attempt to introduce a standard procedure to define the power-based structure-borne insertion loss of sound package components. A flat steel plate is excited mechanically using a shaker. Different carpet constructions are applied on the plate and tested. Based on velocity measurements, a force transducer and intensity probe, the mechanical input and the acoustic radiated power are obtained.

Most products are designed to operate for a long period of time, and in such case, life testing is a relatively lengthy procedure. Lengthy tests tend to be expensive and the results become available too late to be of much use. To reduce the experimental cost significantly and provide an efficient tool to assess the life distribution for highly reliable product, a step-stress accelerated test (SSAT) was developed. An example of a rear suspension aft lateral link is used to validate the SSAT method.

Simulation of Hot Stamping Process With Advanced Material Modeling

Advanced material modeling was conducted to describe the thermal-mechanical behavior of Boron Steel during hot stamping, a process in which blanks at 900 °C are formed and quenched between cold dies. Plastic deformation, thermal dilatation and phase transformation were incorporated in the constitutive model and a user-defined subroutine was developed to interface with LS-DYNA. Simulation was conducted on the hot stamping process of a door intrusion beam to gain insight into the physics of the process. Results showed significant influence of the thermal cycle on final product. It was also demonstrated that the program developed can be used as an early feasibility tool to determine baseline processing parameters and to detect potential defects in products without physical prototyping.

Side Window Buffeting Characteristics of an SUV

Buffeting is a wind noise of high intensity and low frequency in a moving vehicle when a window or sunroof is open and this noise makes people in the passenger compartment very uncomfortable. In this paper, side window buffeting was simulated for a typical SUV using the commercial CFD software Fluent 6.0. Buffeting frequency and intensity were predicted in the simulations and compared with the corresponding experimental wind tunnel measurement. Furthermore, the effects of several parameters on buffeting frequency and intensity were also studied. These parameters include vehicle speed, yaw angle, sensor location and volume of the passenger compartment. Various configurations of side window opening were considered. The effects of mesh size and air compressibility on buffeting were also evaluated. The simulation results for some baseline configurations match the corresponding experimental data fairly well.

This paper identifies the difference in powertrain cooling system content levels using a nominal and a +3 Standard deviation maximum temperature design approach. Variation simulation analysis tools are used along with a 1-D cooling system performance model to predict resulting temperature distribution for different combinations of input variable populations. The analysis will show differential in powertrain cooling system content, mass, and impact to fuel economy for a nominal vs. +3 sigma design approach.

Sensitivities of Suspension Bushings on Vehicle Impact Harshness Performances

In this paper, we study the sensitivity of a vehicle impact harshness (IH) performance to the suspension bushing rates. A mid-sized uni-body SUV is selected for this study, with the acceleration responses at the driver seat track and the steering wheel as objective functions. A sensitivity study is conducted using an ADAMS full vehicle model including a tire model and flexible body structure representation over an IH event. The study resulted in the identification of key bushings that affect the IH performance and its sensitivity to the bushing rates. Based on the results, we came-up with an “optimal” bushing set that minimizes impact harshness, which was subjectively verified to result in significant improvement in IH.

Process to Achieve NVH Goals: Subsystem Targets via “Digital Prototype” Simulations

A process to achieve vehicle system level NVH objectives using CAE simulation tools is discussed. Issues of modeling methodology, already covered adequately in the literature, are less emphasized so that the paper can focus on the application of a process that encompasses objective setting, design synthesis, and performance achievement using simulation predictions. A reference simulation model establishes correlation levels and modeling methods that are applied to future predictions. The new model, called a “Digital Mule”, is an early new product “design intent” simulation used to arrive at subsystem goals to meet the vehicle level NVH objectives. Subsystem goals are established at discrete noise paths where structure borne noise enters the body subsystem. The process also includes setting limits on the excitation sources, such as suspension and powertrain.

Press-Line Simulation in Stamping Process

The automotive industry is rapidly implementing computer simulation in every aspect of their processes mainly to decrease the time required to bring new models to market. Computer simulation can also be used to reduce the cost of vehicle development and manufacturing. A major portion of the manufacturing cost associated with automotive stamping lies in the process design, build and tryout of production dies and in automation of the transfer equipment. Press home-line tryout is largely a trial-and-error process relying heavily on the skills and experience of tool and die makers. To reduce this dependence on human skills and effort, press-line simulation can be effectively utilized to verify the design accuracy thereby reducing the changes needed to rework the production die/tool. The entire press-line with all its complete accessories can be modeled and checked for design errors similar to the try-out conducted in the production plant.

Perforated Damping Treatment; A Novel Approach to Reduction of Weight

In noise and vibration control, damping treatments are applied on panel surfaces to dissipate the energy of flexural vibrations. Presence of damping treatment on the surface of a panel also plays an important role in the resulting vibro-acoustic characteristics of the composite system. The focus of this study is to explore possibilities of reducing the weight of damping treatments by means of perforation without sacrificing performance. The power injection concept from Statistical Energy Analysis (SEA) is used in conjunction with Finite Element Analysis (FEA) to predict the effect of perforated unconstrained layer treatments on flat rectangular panels. Normalized radiated sound power of the treated panels are calculated to assess the effect of varying percentage of perforation on structural-acoustic coupling.

NVH Refinement of Diesel Powered Sedans with Special Emphasis on Diesel Clatter Noise and Powertrain Harshness

NVH refinement of passenger vehicles is crucial to customer acceptance of contemporary vehicles. This paper describes the vehicle NVH development process, with specific examples from a Diesel sedan application that was derived from gasoline engine-based vehicle architecture. Using an early prototype Diesel vehicle as a starting point, this paper examines the application of a Vehicle Interior Noise Simulation (VINS) technique in the development process. Accordingly, structureborne and airborne noise shares are analyzed in the time-domain under both steady-state and transient test conditions. The results are used to drive countermeasure development to address structureborne and airborne noise refinement. Examples are provided to highlight the refinement process for “Diesel knocking” under idle as well as transient test conditions. Specifically, the application of VINS to understanding the influence of high frequency dynamic stiffness of hydro-mounts on Diesel clatter noise is examined.

Modal Overlap at Low Frequencies - A Stochastic Approach for Vehicle System Modal Management

In the early stages of a vehicle program, it is a common practice to set target ranges for the global body, suspension and powertrain modes. This modal management process allows engineers to avoid potential noise and vibration problems stemming from strong overlap of major global modes. Before the first prototype hardware is built, finite element models of the body, suspension and powertrain are usually exercised to compare predicted versus targeted ranges of the major system modes in the form of a modal management chart. However, uncertainty associated with the design parameters, manufacturing process and other sources can lead to a major departure from the design intent when the first hardware prototype is built. In this study, a first order reliability method is used to predict variance of the eigen values due to parameter uncertainties. This allows the CAE engineers to add a “three sigma” bound on the eigen values reported in the modal management chart.
