USE OF CFD SIMULATION TO PREDICT CAVITATION IN AUTOMOTIVE HEATER CORES

Several heater cores failed due to erosion by cavitation. After analysis, most of failures were explained by the presence of impurities in the heater core. It was then decided with the customer to use CFD simulation in order to prove that the cavitation was not caused by design concept of the tank. In this paper, we present the results of heater core simulations done in 2D and in 3D with Fluent. The objective is to simulate the pressure and velocity distribution within the heater core and to verify if the zones of low pressure are below the saturation vapour pressure of the fluid causing cavitation. In these areas, the deterioration of the tubes might occur due to erosion by cavitation.

Two Dimensional Modeling of a Rotary Power Steering Valve

The power steering valve plays a key role in the steering performance of a vehicle. It is desirable, therefore, to have a means of predicting valve performance for the development of the steering system. This paper describes a method of applying the orifice equation to a steering valve, along with the procedure for experimentally determining the flow coefficients for this equation. Data is provided which demonstrates the nature of change of the flow coefficients through the operating range of the valve. A method for accounting for these changes is provided, along with correlation results for measured and predicted valve performance.

Thermally-Induced Microstructural Changes in a Three-Way Automotive Catalyst

The use of advanced electron microscopy techniques to characterize both the bulk and near-atomic level microstructural evolution of catalyst materials during different dynamometer/vehicle aging cycles is an integral part of understanding catalyst deactivation. The study described here was undertaken to evaluate thermally-induced microstructural changes which caused the progressive loss of catalyst performance in a three-way automotive catalyst. Several different catalyst processing variables, for example changing the washcoat ceria content, were also evaluated as a function of aging cycle and thermal history. A number of thermally-induced microstructural changes were identified using high resolution electron microscopy techniques that contributed to the deactivation of the catalyst, including sintering of all washcoat constituents, γ-alumina transforming to α-, β-, and δ-alumina, precious metal redistribution, and constituent encapsulation.

Thermal Electric Analysis of Bond Wires Used in Automotive Electronic Modules

Bond wires are used in automotive electronic modules to carry current from external harness to components where flexibility under thermal cyclic loading is very essential between PCB (Printed Circuit Board) and connectors. They are very thin wires (few μm) made up of gold, aluminum or copper and have to undergo mechanical reliability to withstand extreme mechanical and thermal loads during different vehicle operation scenarios. Thermal reliability of bond wire is to make sure that it can withstand prescribed electric current under given boundary conditions without fusing thereby retaining electronic module's functionality. While carrying current, bond wire by virtue of its nature resists electric current flow and generates heat also called as joule heating. Joule heating is proportional to current flow and electrical resistance and if not handled properly can lead to thermal run away conditions.

Solid Oxide Fuel Cell Auxiliary Power Unit - A Development Update

Delphi Automotive Systems and BMW are jointly developing Solid Oxide Fuel Cell (SOFC) technology for application in the transportation industry primarily as an on-board Auxiliary Power Unit (APU). In the first application of this joint program, the APU will be used to power an electric air conditioning system without the need for operating the vehicle engine. The SOFC based APU technology has the potential to provide a paradigm shift in the supply of electric power for passenger cars. Furthermore, by supplementing the conventional fuel with reformate in the internal combustion engine, extremely low emissions and high system efficiencies are possible. This is consistent with the increasing power demands in automobiles in the new era of more comfort and safety along with environmental friendliness. Delphi Automotive Systems and BMW were successful in demonstrating an Auxiliary Power Unit (APU) based on Solid Oxide Fuel Cell (SOFC) technology in February, 2001.

For Automotive Wiring Harness, miniaturization is clearly presented in most of the components, mainly because of its benefits like the potential of mass reduction, cost reduction and efficiency improvement. Furthermore the main voice of customer points to cable gauge reduction that represents a considerable challenge for connection manufacturing process due to quality control limitations presented by conventional crimp process for 0,35 [mm₂] cables and smaller. According to that, the scope of this article is to present, in details, a manufacturing process optimization for an alternative and more robust technology of joining copper stranded cables to tin brass terminals used on automotive wiring harness, Resistance Welding.

Reliability of Resonant Micromachined Sensors and Actuators

There are an increasing number of applications for resonant micromachines. Accelerometers, angular rate sensors, voltage controlled oscillators, pressure and chemical sensors have been demonstrated using this technology. Several of these devices are employed in vehicles. Vibrating devices have been made from silicon, quartz, GaAs, nickel and aluminum. Resonant microsystems are in constant motion and so present new challenges in the area of reliability for vehicular applications. The impact of temperature extremes, cyclic fatigue, stiction, thermal and mechanical shock on resonant device performance is covered.

Real-time Sensing of Particulate Matter in a Vehicle Exhaust System

Onboard diagnostic regulations require performance monitoring of diesel particulate filters used in vehicle aftertreatment systems. Delphi has developed a particulate matter (PM) sensor to perform this function. The objective of this sensor is to monitor the soot (PM) concentration in the exhaust downstream of the diesel particulate filter which provides a means to calculate filter efficiency. The particulate matter sensor monitors the deposition of soot on its internal sensing element by measuring the resistance of the deposit. Correlations are established between the soot resistance and soot mass deposited on the sensing element. Currently, the sensor provides the time interval between sensor regeneration cycles, which, with the knowledge of the exhaust gas flow parameters, is correlated to the average soot concentration.

Tomorrow's winning powertrain solutions reside in those technology combinations providing optimized propulsion systems with zero emissions and no cost or performance penalty compared with today's vehicles. The recent Kyoto Protocol for CO2 reduction and the California Air Resources Board (CARB) thrust for zero emission vehicles along with the European Regulatory community, motivate car manufacturers to adopt new light body structures with low aerodynamic drag coefficients, low-rolling resistance and the highest efficiency powertrains. The environmental equation expresses car manufacturers aptitude and desire to create zero emission vehicles at acceptable levels of performance unlike limited range electrical powered vehicle products. The cheapest solution to the environmental equation remains the conventional internal combustion engine ($30 to $50 per kW).

Palladium/Rhodium Dual-Catalyst LEV 2 and Bin 4 Close-Coupled Emission Solutions

Dual-monolith catalyst systems containing Pd/Rh three-way catalysts (TWCs) provide effective emission solutions for LEV2/Bin 5 and Bin 4 close-coupled applications at low PGM loadings. These systems combine washcoat technology and PGM distribution for front and rear catalysts resulting in optimal hydrocarbon and NOx light-off and transient NOx control. The dual-catalyst [Pd/Rh + Pd/Rh] systems are characterized as a function of Pd-Rh content, PGM location, and catalyst technology for 4-cyl [close-coupled + underfloor] systems and 6-cyl close-coupled applications. The current Pd/Rh dual-catalyst converters significantly reduce NOx emissions compared to earlier [Pd + Pt/Rh] or [Pd + Pd/Rh] LEV/ULEV systems by utilizing uniform Rh distribution and new OSC materials. These new design strategies particularly impact NOx performance, especially during transient A/F excursions.

Palladium and Platinum/Rhodium Dual-Catalyst Emission Solutions for Close-Coupled or Underfloor Applications

Dual-brick catalyst systems containing Pd-only catalysts followed by Pt/Rh three-way catalysts (TWCs) are effective emission solutions for both close-coupled and underfloor LEV/ULEV applications due to optimal hydrocarbon light-off, NOx control, and balance of precious metal (PGM) usage. Dual-brick [Pd +Pt/Rh] systems on 3.8L V-6 LEV-calibrated vehicles were characterized as a function of PGM loading, catalyst technology, converter volumes, and substrate cell density. While hydrocarbon emissions improve with increasing Pd loading, decreasing the front catalyst volume at constant Pd content (resulting in higher Pd density) improved light-off emissions. Use of 600cpsi substrates improved underfloor NMHC emissions on a 3.8L vehicle by ∼ 6-10mg/mi compared to 400cpsi catalysts, and thus allowing reduction of catalyst volume while achieving ULEV emission levels without air addition.

Mean Value Engine Modelling of an SI Engine with EGR

Mean Value Engine Models (MVEMs) are simplified, dynamic engine models which are physically based. Such models are useful for control studies, for engine control system analysis and for model based engine control systems. Very few published MVEMs have included the effects of Exhaust Gas Recirculation (EGR). The purpose of this paper is to present a modified MVEM which includes EGR in a physical way. It has been tested using newly developed, very fast manifold pressure, manifold temperature, port and EGR mass flow sensors. Reasonable agreement has been obtained on an experiemental engine, mounted on a dynamometer.

Individual Cylinder Fuel Control with a Switching Oxygen Sensor

In this paper we discuss in detail an algorithm that addresses cylinder-to-cylinder imbalance issues. Maintaining even equivalence-ratio (ϕ) control across all the cylinders of an engine is confounded by imbalances which include fuel-injector flow variations, fresh-air intake maldistribution and uneven distribution of Exhaust Gas Re-circulation (EGR). Moreover, in markets that are growing increasingly cost conscious, with ever tightening emissions regulations, correcting for such mismatches must not only be done, but done at little or no additional cost. To address this challenge, we developed an Individual Cylinder Fuel Control (ICFC) algorithm that estimates each cylinder's individual ϕ and then compensates to correct for any imbalance using only existing production hardware. Prior work in this area exists1,2, yet all disclosed production-intent work was performed using wide-range oxygen sensors, representing cost increases.

Implications of 3-D Internal Flow Simulation on the Design of Inward-Opening Pressure-Swirl Injectors

A parametric study on the effects of critical injector design parameters of inwardly-opening pressure-swirl injectors was carried out using 3-D internal flow simulations. The pressure variation and the integrated momentum flux across the injector, as well as the flow distributions and turbulence structure at the nozzle exit were analyzed. The critical flow effects on the injector design identified are the swirler efficiency, discharge coefficient, and turbulence breakup effects on the spray structure. The study shows that as a unique class of injectors, pressure-swirl injectors is complicated in fluid mechanics and not sufficiently characterized or optimized. The swirler efficiency is characterized in terms of the trade-off relationship between the swirl-to-axial momentum-flux ratio and pressure drop across the swirler. The results show that swirl number is inversely proportional to discharge coefficient, and that hole diameter and swirler height is the most dominant parameters.

Lead-free solders for electronics have been actively pursued since the early 1990's here and abroad for environmental, legislative, and competitive reasons. The National Center for Manufacturing Sciences (NCMS-US)1, the International Tin Research Institute (ITRI-UK)2, Swedish Institute of Production Engineering Research (IVF-Sweden)3, Japan Institute of Electronics Packaging (JIEP Japan)4, Improved Design Life and Environmentally Aware Manufacture of Electronics Assemblies by Lead-free Soldering (IDEALS-Europe)5, and, more recently, the National Electronics Manufacturing Initiative (NEMI-US)6 have been aggressively seeking lead-free solutions The automotive industry has some unique requirements that demand extensive testing of new materials and processes prior to implementation. The specific steps taken at Delphi Automotive Systems with lead-free solder will be described along with the lessons learned along the way.

Impact of Alkali Metals on the Performance and Mechanical Properties of NOx Adsorber Catalysts

Performance of two types of NOx adsorber catalysts, one based on Ba and the other based on Ba with alkali metals, was compared fresh and after thermal aging. Incorporation of sodium(Na), potassium(K) and cesium(Cs) into NOx adsorber washcoat containing barium significantly increases the NOx conversions in the temperature range of 350-600°C over that of the alkali metal free NOx adsorber catalysts. NOx performance benefit and HC performance penalty were observed on both engine dynamometer and vehicle tests for the “Ba+alkali metals” NOx adsorber catalysts. “Ba+alkali metals” NOx adsorber catalysts also demonstrate superior sulfur resistance with better NOx performance after repeated sulfur poisonings and desulfations over the “Ba based” NOx adsorber catalysts.

HCCI Load Expansion Opportunities Using a Fully Variable HVA Research Engine to Guide Development of a Production Intent Cam-Based VVA Engine: The Low Load Limit

While the potential emissions and efficiency benefits of HCCI combustion are well known, realizing the potentials on a production intent engine presents numerous challenges. In this study we focus on identifying challenges and opportunities associated with a production intent cam-based variable valve actuation (VVA) system on a multi-cylinder engine in comparison to a fully flexible, naturally aspirated, hydraulic valve actuation (HVA) system on a single-cylinder engine, with both platforms sharing the same GDI fueling system and engine geometry. The multi-cylinder production intent VVA system uses a 2-step cam technology with wide authority cam phasing, allowing adjustments to be made to the negative valve overlap (NVO) duration but not the valve opening durations. On the single-cylinder HVA engine, the valve opening duration and lift are variable in addition to the NVO duration. The content of this paper is limited to the low-medium operating load region at 2000 rpm.

Global Hybrid Electric Vehicle Markets and Missions

Most large automobile manufacturers are considering adding hybrid electric vehicles (HEV) to their product portfolio for environmental reasons. Some, like Toyota, Nissan and Honda, have already begun producing or have plans for producing hybrids. Skeptics in the industry see these efforts as mostly intended to enhance the automaker's environmental image at a cost that is not recoverable in the marketplace. Few in the automotive industry claim a sound economic basis for hybrids, and furthermore are repelled by the disruption of existing systems they promise. To test the validity of the industry's generally negative view of HEV economics, this paper establishes a logical, mission-based classification for HEV system architecture and performs a present value analysis for the three classes.

Flow Simulation of a Direct-Injection Gasoline Diaphragm Fuel Pump with Structural Interactions

The fluid flow in a direct-injection gasoline diaphragm fuel pump is analyzed using a multi-physics simulation program. The analysis accounts for fully coupled fluid-structure interactions (FSI), the effects of the diaphragm movement and its deformation, the FSI between the diaphragm and the fluid, the FSI between the inlet/outlet valves and the fluid, and the solid-solid contact between the inlet/outlet valves and the valve seats. The flow rate of the fuel pump under various cam speeds is examined. The accuracy of the predictions for the flow rate of the fuel pump is assessed through comparisons with the experimental data, and moderately good agreement is obtained. In addition, some conclusions based on this study are summarized for reference.

Fatigue Behavior of Semi-Solid Formed A357-T6 Aluminum

The fundamental relationship between semi-solid processing and microstructure and their effect on the flow characteristics of semi-solid metals have been studied for several years. However, how the process related microstructure influences fatigue properties has not been given the same attention. This study examines the influence of process-related microstructure on the fatigue properties of semi-solid formed A357 alloys. High-solid-fraction (62% solid) and low-solid-fraction (31% and 36% solid) semi-solid formed A357 was tested in axial fatigue with a stress ratio (R) equal to -1. The high solid fraction (HSF) material had better fatigue properties than the low solid fraction (LSF) material. This is attributed to the fatigue crack initiation mechanisms, as related to the fatigue crack initiation features and the strengths of the materials.
