Wash off Resistant 1-Component Structural Adhesives

The application of crash durable structural adhesives in modern cars design, to improve the driving durability, the overall vehicle stiffness, the crash resistance and to make real light weight constructions feasible is significantly gaining in importance. 1-component systems are already introduced in the market and used in automotive industries. Usually the use of these bonds in automotive industries is limited by a relatively low wash off resistance in the pre-treatment tanks of the paint shop. If no additional actions are taken, there is a severe risk of wash off of the adhesives up to the partial loss in functionality. Respectively contamination of the pre-treatment tanks and aftereffects damage the surface of the coated cars. To avoid wash off a thermal process (oven) to pre-gel the adhesive in the flanges of the Body-In-White (BIW)- bodies before entering the pre-treatment utility is necessary. This is a save but cost intensive solution.

Virtual Validation of Assembly Processes with Digital Human Models — Optimizing the Human-Computer Interaction

Today digital 3D human models are widely used to support the development of future products and in planning and designing production systems. However, these virtual models are generally not sufficiently intuitive and configuring accurate and real body postures is very time consuming. Furthermore, additionally using a human model to virtually examine manual assembly operations of a vehicle is currently synonymous with increased user inputs. In most cases, the user is required to have in-depth expertise in the deployed simulation system. In view of the problems described, in terms of human-computer interaction, it is essential to research and identify the requirements for simulation with digital human models. To this end, experienced staff members gathered the requirements which were then evaluated and weighted by the potential user community. Weaknesses of the simulation software will also be detected, permitting optimisation recommendations to be identified.

Virtual Exhaust Line for Model-based Diesel Aftertreatment Development

A virtual diesel aftertreatment exhaust line is presented comprising DOC, DPF, SCR models and a unique Ammonia Oxidation catalyst model. All models are one dimensional models based on first principles. These models offer an attractive compromise between speed, accuracy and complexity for a variety of model applications: off-line simulation, control strategy development, Hardware in the Loop applications and model-based calibration. The implemented models are fast and suitable for real-time applications. Use of these virtual exhaust line models in a product development process has the potential of saving time and resources. The aftertreatment models are fitted based on specifically designed engine dynamometer experiments, which can be performed in a limited time frame. The effective test time required on a validated test setup is estimated on the order of 12 days in total. Specifically developed software tools facilitate the model fit process.

Virtual Cylinder Pressure Sensor for Transient Operation in Heavy-Duty Engines

Cylinder pressure-based combustion control is widely introduced for passenger cars. Benefits include enhanced emission robustness to fuel quality variation, reduced fuel consumption due to more accurate (multi-pulse) fuel injection, and minimized after treatment size. In addition, it enables the introduction of advanced, high-efficient combustion concepts. The application in truck engines is foreseen, but challenges need to be overcome related to durability, increased system costs, and impact on the cylinder head. In this paper, a new single cylinder pressure sensor concept for heavy-duty Diesel engines is presented. Compared to previous studies, this work focuses on heavy-duty Diesel powertrains, which are characterized by a relatively flexible crank shaft in contrast to the existing passenger car applications.

Virtual Assessment of Occupied Seat Vibration Transmissibility

This paper presents an integrated simulation process which has been performed in order to assess the riding comfort performance of a vehicle seat system virtually. Present methods of seat comfort design rely on the extensive testing of numerous hardware prototypes. In order to overcome the limitations of this expensive and time-consuming process, and to fasten innovation, simulation-based design has to be used to predict the seat comfort performance very early in the seat design process, leading to a drastic reduction in the number of physical prototypes. The accurate prediction of the seat transfer function by numerical simulation requires a complete simulation chain, which takes into account the successive stages determining the final seat behaviour when submitted to vibrations. First the manufacturing stresses inside the cushion, resulting from the trimming process, are computed.

Variational Autoencoders for Dimensionality Reduction of Automotive Vibroacoustic Models

In order to predict reality as accurately as possible leads to the fact that numerical models in automotive vibroacoustic problems become increasingly high dimensional. This makes applications with a large number of model evaluations, e.g. optimization tasks or uncertainty quantification hard to solve, as they become computationally very expensive. Engineers are thus faced with the challenge of making decisions based on a limited number of model evaluations, which increases the need for data-efficient methods and reduced order models. In this contribution, variational autoencoders (VAEs) are used to reduce the dimensionality of the vibroacoustic model of a vehicle body and to find a low-dimensional latent representation of the system.

Variable Valve Actuation Strategies for Better Efficiency Load Range and Thermal Management in an RCCI Engine

The Reactivity Controlled Compression Ignition concept for dual-fuel engines has multiple challenges of which some can be overcome using Variable Valve Actuation approaches. For various fuel combinations, the engine research community has shown that running dual-fuel engines in RCCI mode, improves thermal efficiency and results in ultra-low engine-out nitrous oxides and soot. However, stable RCCI combustion is limited to a certain load range, depending on available hardware. At low loads, the combustion efficiency can drop significantly, whereas at high loads, the maximum in-cylinder pressure can easily exceed the engine design limit. In this paper, three VVA measures to increase load range, improve combustion efficiency, and perform thermal management are presented. Simulation results are used to demonstrate the potential of these VVA measures for a heavy-duty engine running on natural gas and diesel.

Complying to both the increasingly stringent pollutant emissions as well as (future) GHG emission legislation - with increased focus on in-use real-world emissions - puts a great challenge to the engine/aftertreatment control development process. Control system complexity, calibration and validation effort has increased dramatically over the past decade. A trend that is likely to continue considering the next steps in emission and GHG emission legislation. Control-oriented engine models are valuable tools for efficient development of engine monitoring and control systems. Furthermore, these (predictive) engine models are more and more used as part of control algorithms to ensure legislation compliant and optimized performance over the system lifetime. For these engine models, it is essential that simulation and prediction of system variables during non-nominal engine operation, such as non-standard ambient conditions, is well captured.

Trim-structure interface modelling and simulation approaches for FEM applications

Trim materials are often used for vibroacoustic energy absorption purposes within vehicles. To estimate the sound impact at a driver’s ear, the substructuring approach can be applied. Thus, transfer functions are calculated starting from the acoustic source to the car body, from the car body to the trim and, finally, from the trim to the inner cavity where the driver is located. One of the most challenging parts is the calculation of the transfer functions from the car body inner surface to the bottom trim surface. Commonly, freely laying mass-spring systems (trims) are simulated with a fixed boundary and interface phenomena such as friction, stick-slip or discontinuities are not taken into consideration. Such an approach allows for faster simulations but results in simulations strongly overestimating the energy transfer, particularly in the frequency range where the mass-spring system’s resonances take place.

This paper analyzes the availability of fossil resources and the projected demand development for transport energy. A continuation of current trends would lead to a gap between fuel supply and demand in 10 to 15 years from now. Based on the 3 political key criteria (security of energy supply, greenhouse gas emission reductions, strengthening of the economy) potential alternative fuels are screened and analyzed according to their contributions towards these political goals. A scenario for the development of future fuels is presented.

Towards Ultra-Low NOx Emissions within GHG Phase 2 Constraints: Main Challenges and Technology Directions

Increasing efforts to minimize global warming has led to regulation of greenhouse gas (GHG) emissions of automotive applications. The US is frontrunner regarding implementation of GHG related legislation with the introduction of GHG phase 1 and phase 2, ultimately targeting a 40% fuel consumption reduction in 2027 compared to 2010 on vehicle level. More specific, engines are required to reduce CO2 emissions by 6% compared to GHG phase 1 levels. Next to the GHG emission legislation, more stringent legislation is anticipated in the US to further reduce NOx emissions: a further 90% reduction is targeted as soon as 2024 compared to 2010 standard. Meeting these anticipated ultra-low NOx standards within the GHG phase 2 constraints on CO2 poses a great challenge. This paper presents an overview of the main challenges and key aspects regarding meeting ultra-low NOx requirements within the constraints on CO2 and N2O set by GHG phase 2 regulations.

Towards Self-Learning Energy Management for Optimal PHEV Operation Around Zero Emission Zones

Self-learning energy management is a promising concept, which optimizes real-world system performance by automated, on-line adaptation of control settings. In this work, the potential of self-learning capabilities related to optimization is studied for energy management in Plug-in Hybrid Electric Vehicles (PHEV). These vehicles are of great interest for the transport sector, since they combine high fuel efficiency with last mile full-electric driving. We focus on a specific use case: PHEV operation through future Zero Emission (ZE) zones of cities. As a first step towards self-learning control, we introduce a novel, adaptive supervisory controller that combines modular energy and emission management (MEEM) and deals with varying constraints and system uncertainty. This optimal control strategy is based on Pontryagin’s Minimum Principle and maximizes overall energy efficiency.

Towards Model-Based Control of RCCI-CDF Mode-Switching in Dual Fuel Engines

The operation of a dual fuel combustion engine using combustion mode-switching offers the benefit of higher thermal efficiency compared to single-mode operation. For various fuel combinations, the engine research community has shown that running dual fuel engines in Reactivity Controlled Compression Ignition (RCCI) mode, is a feasible way to further improve thermal efficiency compared to Conventional Dual Fuel (CDF) operation of the same engine. In RCCI combustion, also ultra-low engine-out NOx and soot emissions have been reported. Depending on available hardware, however, stable RCCI combustion is limited to a certain load range and operating conditions. Therefore, mode-switching is a promising way to implement RCCI in practice on short term. In this paper, a model-based development approach for a dual fuel mode-switching controller is presented. Simulation results demonstrate the potential of this controller for a heavy-duty engine running on natural gas and diesel.

Towards Control-Oriented Modeling of Natural Gas-Diesel RCCI Combustion

For natural gas (NG)-diesel RCCI, a multi-zonal, detailed chemistry modeling approach is presented. This dual fuel combustion process requires further understanding of the ignition and combustion processes to maximize thermal efficiency and minimize (partially) unburned fuel emissions. The introduction of two fuels with different physical and chemical properties makes the combustion process complicated and challenging to model. In this study, a multi-zone approach is applied to NG-diesel RCCI combustion in a heavy-duty engine. Auto-ignition chemistry is believed to be the key process in RCCI. Starting from a multi-zone model that can describe auto-ignition dominated processes, such as HCCI and PCCI, this model is adapted by including reaction mechanisms for natural gas and NOx and by improving the in-cylinder pressure prediction. The model is validated using NG-diesel RCCI measurements that are performed on a 6 cylinder heavy-duty engine.

A new generation of BMW child seat and occupant detection system SBE2 for a smart airbag system is described. The SBE2 system consists of two subsystems: OC (occupant classification) and FDS (field detection system). The OC system is a force-sensitive sensor array that measures a pressure profile. The FDS system detects child seat and occupant according to the change of electrical field generated by four capacitive plates. Combining the signals from both subsystems, the BMW SBE2 system can distinguish fully automatically between a child seat and a person.

The Third Generation of Valvetrains - New Fully Variable Valvetrains for Throttle-Free Load Control

The SI-engine has a disadvantage in fuel economy compared with a DI-Diesel engine. One of the major effects is the throttle-driven load control with its pumping losses. The main target is to reduce these losses in the thermodynamic process with a throttle-free load control. BMW has developed fully variable valve trains as a possible technical solution to realise a load control by regulating the valve lift and the closing time of the inlet valve. The essential variability can be achieved by fully variable mechanical valve trains or mechatronic systems both showing a robust running behavior in emissions and cyclic fluctuations. The camshaft driven mechanical system is based on the technology of the BMW Double-VANOS system. An additional variability makes it possible to shift the valve lift continuously in order to control the valve closing. The highest variability is given by a system with each valve being controlled seperatly.

The Impact of Hybrid-Electric Powertrains on Chassis Systems and Vehicle Dynamics

While hybrid-electric powertrain features such as regenerative braking and electric driving can improve the fuel economy of a vehicle significantly, these features may also have a considerable impact on driving dynamics. That is why extra effort is necessary to ensure safety and comfort that customers usually expect from a conventional vehicle. The purpose of this paper is to initiate a discussion regarding different drivetrain concepts, necessary changes in chassis systems, and the impact on vehicle dynamics. To provide input to this essential discussion, braking and steering systems, as well as suspension design, are analyzed regarding their fit with hybrid systems. It is shown how an integration of hybrid technology and chassis systems benefits vehicle dynamics and why “by-wire” technology is a key enabler for safe and comfortable hybrid-electric vehicles.

The Future of Digital Broadcast –More Than Just Crystal Clear Sound

Digital radio broadcast systems, like HD-Radio™ and Satellite Radio, provide crystal clear sound. However, since they are essentially bits and bytes, they could also be used for distributing traffic and weather information or any other supplementary information. Due to considerably enhanced compression techniques, digital broadcast systems could also carry surround sound, which significantly improves the sound perception. Integration of the digital tuners in an automotive environment are mainly through MOST ring topologies, which allow flexibly adding different tuner modules depending on customer preferences and standards used in different markets. This paper aims at providing a more detailed insight into the aforementioned trends and developments, with a specific focus on premium segment automobiles.

The European Union Mg-Engine Project - Generation of Material Property Data for Four Die Cast Mg-Alloys

A specific objective of the European Mg-Engine project is to qualify at least two die cast Mg alloys with improved high temperature properties, in addition to satisfactory corrosion resistance, castability and costs. This paper discusses the selection criteria for high temperature alloys leading to four candidate alloys, AJ52A, AJ62A, AE44 and AE35. Tensile-, creep- and fatigue testing of standard die cast test specimens at different temperatures and conditions have led to a very large amount of material property data. Numerous examples are given to underline the potential for these alloys in high temperature automotive applications. The subsequent use of the basic property data in material models for design of automotive components is illustrated.
