Next Generation Mobile Robotic Drilling and Fastening Systems

Electroimpact has developed a second generation of mobile robots with several improvements over the first generation. The frame has been revised from a welded steel tube to a welded steel plate structure, making the dynamic response of the structure stiffer and reducing load deflections while maintaining the same weight. The deflections of the frame have been optimized to simplify position compensation. The caster mechanism is very compact, offers greater mounting flexibility, and improved maneuverability. The mechanism uses a pneumatic airbag for both lifting and suspension. The robot sled has been improved to offer greater rigidity for the same weight, and dual secondary feedback scales on the vertical axis further improve the rigidity of the overall system. Maintenance access has been improved by rerouting the cable and hose trays, and lowering the electrical cabinet.

New Jig Mounted Wing Panel Riveters, AERAC 2

Electroimpact revisited a piece of automation history this year. In 1989, Electroimpact delivered its first ever Automated Electromagnetic Riveting and Assembly Cell or A.E.R.A.C. to Textron Aero Structures, now Vought Aircraft Industries. These machines produce upper wing panels for Airbus A330/340 aircraft. They were the precursor to the Low Voltage Electromagnetic Riveters or LVER's producing wing panels for Airbus single isle, A340 and A380 programs in Broughton, Wales, UK. In 2009, Electroimpact delivered two next generation AERAC machines to Vought Aircraft Industries. A significant design challenge was to hold the moving mass for the entire machine under 5220 kg without sacrificing performance of the LVER. These machines employ several new technologies to achieve this including Electroimpact's latest generation rivet injector, an integrated headstone load cell, and GE Fanuc's customer board.

Laser Profilometry For Non-Contact Automated Countersink Diameter Measurement

Automated countersink measurement methods which require contact with the workpiece are susceptible to a loss of accuracy due to cutting debris and lube build-up. This paper demonstrates a non-contact method for countersink diameter measurement on CFRP which eliminates the need for periodic cleaning. Holes are scanned in process using a laser profilometer. Coordinates for points along the countersink edge are processed with a unique filtering algorithm providing a highly repeatable estimate for major and minor diameter.

Interface Gap Measurement Using Low Coherence Interferometry

Large-scale aerostructures are commonly constructed using multiple layers of stacked material which are fastened together using mechanical methods. Ensuring the interface gaps between these materials are kept within engineering tolerances is of utmost importance to the structural integrity of the aircraft over its service life. Manual, right angle feeler gauges are the traditional method for measurement of interface gaps, but this method is tedious and mechanic dependent. A portable hand tool utilizing low-coherence interferometry has been developed to address these issues. The tool uses a right-angle probe tip which is inserted into a previously drilled hole and driven through the depth of the material. A line scan of data is collected and analyzed for the presence of interface gaps. To measure the consistency of the gap around the circumference of the hole, the tool is rotated by the operator and additional scans are collected.

Increasing Machine Accuracy by Spatially Compensating Large Scale Machines for Use in Constructing Aerospace Structures

Starting in 2003 Electroimpact began development on a comprehensive kinematic and compensation software package for machines with large envelopes. The software was first implemented on Electroimpact's Automatic Fiber Placement (AFP) equipment. Implementation became almost universal by 2005. By systematically collecting tracker measurements at various machine poses and then using this software to optimize the kinematic parameters of the machine, we are able to reliably achieve machine positional accuracy of approximately 2x the uncertainty of the measurements themselves. The goal of this paper is to document some of the features of this system and show the results of compensation in the hope that this method of machine compensation or similar versions will become mainstream.

High-Accuracy Articulated Mobile Robots

The advent of accuracy improvement methods in robotic arm manipulators have allowed these systems to penetrate applications previously reserved for larger, robustly supported machine architectures. A benefit of the relative reduced size of serial-link robotic systems is the potential for their mobilization throughout a manufacturing environment. However, the mobility of a system offers unique challenges in maintaining the high-accuracy requirement of many applications, particularly in aerospace manufacturing. Discussed herein are several aspects of mechanical design, control, and accuracy calibration required to retain accurate motion over large volumes when utilizing mobile articulated robotic systems. A number of mobile robot system architectures and their measured static accuracy performance are provided in support of the particular methods discussed.

High Accuracy Articulated Robots with CNC Control Systems

A robotic arm manipulator is often an appealing method to position drills, bolt inserters, automated fiber placement heads, or other end effectors. In a standard robot the flexibility of the cantilevered arm as well as backlash in the drive system lead to large positioning errors. Previous work has greatly reduced this error through the use of secondary scales and a mathematical model of the robot deflection running on a CNC controller. Further research improved upon this model by accounting for linear deformation of each robot link regardless of position. The parameters describing these deformations are determined through a calibration routine and then used in real time to guide the end effector accurately to any reachable pose. In practice this method has been used to achieve total on-part positioning accuracy of better than +/− 0.25mm.

Electroimpact Automatic Fan Cowl Riveter

The Electroimpact Automatic Fan Cowl Riveter exhibits new and unique design features and automated process capabilities that address and overcome three primary technical challenges. The first challenge is satisfying the customer-driven requirement to access the entire fastening area of the fan cowl doors. This necessitates a unique machine design which is capable of fitting ‘inside’ a fan cowl door radius. The second challenge is determining drill geometry and drill process parameters which can produce consistent and high-quality countersunk holes in varying mixed-metal stack-up combinations consisting of aluminum, titanium, and stainless steel. The third challenge is providing the capability of fully automatic wet installation of hollow-ended titanium rivets.

Automatic Bolt Feeding on a Multifunction Flextrack

One of the largest advancements in the use of the Flextrack technology is the addition of automated fastener installation on the Multifunction Flextrack made by Electroimpact. The new Flextrack installs SSTF (Single Sided Temporary Fasteners) into the holes it drills without removing clamp-up force from the workpiece. This is the first Flextrack to drill and install fasteners and its functionality goes beyond even these functions. The fasteners, SSTF bolts, are increasingly replacing more cumbersome and manual tools for temporary fastening of aerospace components during assembly. They provide doweling, clamp-up, and feature a compact head to facilitate machine installation. The new Multifunction Flextrack carries the bolts on the machine head as opposed to being fed through a feed tube. A Bolt Cartridge System carries up to 80 bolts onboard the Flextrack and the Cartridges can be quick changed for use with several different diameters.

Automated Floor Drilling Equipment for the 767

A new portable floor drilling machine, the 767AFDE, has been designed with a focus on increased reach and speed, ease-of-use, and minimal weight. A 13-foot wide drilling span allows consolidation of 767 section 45 floor drilling into a single swath. A custom CNC interface simplifies machine operations and troubleshooting. Four servo-driven, air-cooled spindles allow high rate drilling through titanium and aluminum. An aluminum space frame optimized for high stiffness/weight ratio allows high speed operation while minimizing aircraft floor deflection. Bridge track tooling interfaces between the machine and the aircraft grid. A vacuum system, offline calibration plate, and transportation dolly complete the cell.

An Automated Production Fastening System for LGP and Hi-Lok Titanium Bolts for the Boeing 737 Wing Panel Assembly Line

A new automated production system for installation of Lightweight Groove Proportioned (LGP) and Hi-Lock bolts in wing panels has been implemented in the Boeing 737 wing manufacturing facility in Renton, Washington. The system inserts LGP and Hi-Lok bolts into interference holes using a ball screw mechanical squeeze process supported by a back side rod-locked pneumatic clamp cylinder. Collars are fed and loaded onto a swage die retaining pin, and swaging is performed through ball screw mechanical squeeze. Offset and straight collar tools allow the machine to access 99.9% of fasteners in 3/16″, ¼″ and 5/16″ diameters. Collar stripping forces are resolved using a dynamic ram inertial technique that reduces the pull on the work piece. Titanium TN nuts are fed and loaded into a socket with a retaining spring, and installed on Hi-Loks Hi-Lok with a Bosch right angle nut runner.

AFP Automated Inspection System Performance and Expectations

In AFP manufacturing systems, manually inspection of parts consumes a large portion of total production time and is susceptible to missing defects. The aerospace industry is responding to this inefficiency by focusing on the development of automated inspection systems. The first generation of automated inspection systems is now entering production. This paper reviews the performance of the first generation system and discusses reasonable expectations. Estimates of automated inspection time will be made, and it will be shown that the automated solution enables a detailed statistical analysis of manufactured part quality and provides the data necessary for statistical process control. Data collection allows for a reduction in rework because not all errors need to be corrected. Expectations will be set for the accuracy for both ply boundary and overlap/gap measurements. The time and resource cost of development and integration will also be discussed.

A Phased Approach to Optimized Robotic Assembly for the 777X

Low rate initial production of the 777X flight control surfaces and wing edges has been underway at the Boeing St. Louis site since early 2017. Drilling, inspection, and temporary fastening tasks are performed by automated multi-function robotic systems supplied by Electroimpact. On the heels of the successful implementation of the initial four (4) systems, Phases II and III are underway to meet increasing production demands with three (3) and four (4) new cells coming online, respectively. Assemblies are dedicated to particular cells for higher-rate production, while all systems are designed for commonality offering strategic backup capability. Safe operation and equipment density are optimized through the use of electronic safeguards. New time-saving process capabilities allow for one-up drilling, hole inspection, fastening, fastener inspection, and stem shaving.

11 Reasons to Use Automated Metrology

Aerospace structures manufacturers find themselves frequently engaged in large-scale 3D metrology operations, conducting precision measurements over a volume expressed in meters or tens of meters. Such measurements are often done by metrologists or other measurement experts and may be done in a somewhat ad-hoc fashion, i.e., executed in the most appropriate method according to the lights of the individual conducting the measurement. This approach is certainly flexible but there are arguments for invoking a more rigorous process. Production processes, in particular, demand an automated process for all such “routine” measurements. Automated metrology offers a number of advantages including enabling data configuration management, de-skilling of operation, real time input data error checking, enforcement of standards, consistent process execution and automated data archiving. It also reduces training, setup time, data manipulation and analysis time and improves reporting.
