“Next Generation” Means for Detecting Squeaks and Rattles in Instrument Panels

Engineers doing squeak and rattle testing of instrument panels (IP's) have successfully used large electrodynamic vibration systems to identify sources of squeaks and rattles (S&R's). Their successes led to demands to test more IP's, i.e., to increase throughput of IP's to reflect the many design, material, and/or manufacturing process changes that occur, and to do so at any stage of the development, production, or QA process. What is needed is a radically different and portable way to find S&R's in a fraction of the time and at lower capital cost without compromising S&R detection results.

Wear Protection Properties of Flexible Fuel Vehicle (FFV) Lubricants

A laboratory wear test is used to evaluate the wear protection properties of new and used engine oils formulated for FFV service. Laboratory-blended mixtures of these oils with methanol and water have also been tested. The test consists of a steel ball rotating against three polished cast iron discs. Oil samples are obtained at periodic intervals from a fleet of 3.0L Taurus vehicles operating under controlled go-stop conditions. To account for the effects of fuel dilution, some oils are tested before and after a stripping procedure to eliminate gasoline, methanol and other volatile components. In addition to TAN and TBN measurements, a capillary electrophoresis technique is used to evaluate the formate content in the oils. The results suggest that wear properties of used FFV lubricants change significantly with their degree of usage.

Verification Testing of the 1970 Anti-Theft Steering Column

This paper outlines the key elements in a laboratory reliability verification test program for an automotive sub-system. Many of these elements are described in some detail through the various stages of development from prototype concept to production. By means of an actual case study, verification testing of the 1970 Ford Anti-Theft Steering Column, steps required to design tests which yield meaningful information and the rationale used to analyze the results are presented. The steering column on a late model automobile is a complex system which combines several functions and features; steering, shifting, warning devices (turn signal and emergency flashers), ignition switch, anti-theft devices plus several safety features. The effectiveness of the overall verification program is evaluated through the presentation of actual field-feedback results.

Vehicle Wind Noise Analysis Using a SEA Model with Measured Source Levels

A series of tests have been performed on a production vehicle to determine the characteristics of the external turbulent flow field in wind tunnel and road conditions. Empirical formulas are developed to use the measured data as source levels for a Statistical Energy Analysis (SEA) model of the vehicle structural and acoustical responses. Exterior turbulent flow and acoustical subsystems are used to receive power from the source excitations. This allows for both the magnitudes and wavelengths of the exterior excitations to be taken into account - a necessary condition for consistently accurate results. Comparisons of measured and calculated interior sound levels show good correlation.

Vehicle Closure Sound Quality

This paper describes an investigation into the sound quality of passenger car and light truck closure sounds. The closure sound events that were studied included side doors, hoods, trunklids, sliding doors, tailgates, liftgates, and fuel filler doors. Binaural recordings were made of the closure sounds and presented to evaluators. Both paired comparison of preference and semantic differential techniques were used to subjectively quantify the sound quality of the acoustic events. Major psychoacoustic characteristics were identified, and objective measures were then derived that were correlated to the subjective evaluation results. Regression analysis was used to formulate models which can quantify customers perceptions of the sounds based on the objectively derived parameters. Many times it was found that the peak loudness level was a primary factor affecting the subjective impression of component quality.

Vehicle Body Structure Durability Analysis

Due to several indeterminate factors, the assessment of the durability performance of a vehicle body is traditionally accomplished using test methods. An analytical fatigue life prediction method (four-step durability process) that relies mainly on numerical techniques is described in this paper. The four steps comprising this process include the identification of high stress regions, recognizing the critical load types, determining the critical road events and calculation of fatigue life. In addition to utilizing a general purpose finite element analysis software for the application of the Inertia Relief technique and a previously developed fatigue analysis program, two customized programs have been developed to streamline the process into an integrated, user-friendly tool. The process is demonstrated using a full body, finite element model.

Variable Displacement by Engine Valve Control

Intake and exhaust valve control has been combined with engine calibration control by an on-board computer to achieve a Variable Displacement Engine with improved BSFC during part throttle operation. The advent of the on-board computer, with its ability to provide integrated algorithms for the fast accurate flexible control of the entire powertrain, has allowed practical application of the valve disabler mechanism. The engine calibration basis and the displacement selection criteria are discussed, as are the fuel economy, emissions and behavior of a research vehicle on selected drive cycles ( Metro, Highway and Steady State ). Additionally, the impact upon vehicle driveability and other related subsystems ( e.g., transmission ) is addressed.

User's View of Process Control Computer Systems Management

A survey of industrial control computer applications presently operational in this user's facilities revealed an approximate 50/50 division between those that were internally and externally implemented. Problems encountered in the planning, launching, and follow-up phase of system installation were found to be common to both internal and external system implementations and are categorized and evaluated as being inherent and environmental in nature. In an effort to avoid anticipated problems characteristic of a computerized installation, proper staffing as an inhouse project team is essential. During the process of developing inhouse talent, three plateaus of system implementation maturity are attained. These plateaus range from complete dependency upon outside assistance to “do it yourself” inhouse implementation. Flow charts are developed to depict typical decision paths leading to a plateau of system implementation most appropriate for the particular user “turnkey dilemma.”

Often components or subsystems are attached to other systems through multiple fasteners at multiple locations. Examples may include things like compressors, alternators, engine cradles, powertrain mounting systems, suspension systems, body structures or almost any other interface between components or subsystems. Often during early design stages, alternative component or subsystem configurations are being considered that can have very different interface characteristics, such as alternators with different number of mounting fasteners, or suspension systems with different number of body structure interface attachments. Given these different mounting configurations, it can be difficult to meaningfully compare the interface performance of the two components or subsystems.

Use of Experimentally Measured In-Cylinder Flow Field Data at IVC as Initial Conditions to CFD Simulations of Compression Stroke in I.C. Engines - A Feasibility Study

The feasibility of using experimentally determined flow fields at intake valve closing, IVC, as initial conditions for computing the in-cylinder flow dynamics during the compression stroke is demonstrated by means of a computer simulation of the overall approach. A commercial CFD code, STAR-CD, was used for this purpose. The study involved two steps. First, in order to establish a basis for comparison, the in-cylinder flow field throughout the intake and compression strokes, from intake valve opening, IVO, to top dead center, TDC, was computed for a simple engine geometry. Second, experimental initial conditions were simulated by randomly selecting and perturbing a set of velocity vectors from the computed flow field at IVC.

In order to achieve such challenge, and pressed to reduce project and production costs, companies are spreading design centers around the world, based on regional expertise. These excellence centers must work together to benefit from synergies and local skills from different regions. Such projects are staffed by Virtual Team (BINDER, 2007), whose members barely face each other. This means teams will work frequently with people they have never met, who live on different time zones and have different cultures. As a consequence, communication is done basically through computer-based media, mainly based on emailing, and must be even clearer and more direct than with the people who work on the next desk.

Upfront Durability CAE Analysis for Automotive Sheet Metal Structures

Automotive product development requires higher degree of quality upfront engineering, faster CAE turn-around, and integration with other functional requirements. Prediction of potential durability concerns using analytical methods for sheet metal structures subjected to road loads and other customer uses has become very important. A process has been developed to provide design direction based upon peak loads, simultaneous peak loads, and vehicle program analytical or measured loads. It identifies critical loads at each input location and load sets for multiple input locations, filters load time histories, selects critical areas and analyzes for fatigue life. Several case studies have been completed. The results show that the variations are consistent with the accuracies in finite element analysis, road load data acquisition, and fatigue calculation methods.

Understanding the Mechanical Behavior of Threaded Fasteners in Thermoplastic Bosses Under Load

Because it is common to attach plastic parts to other plastic, metal, or ceramic assemblies with mechanical fasteners that are often stronger and stiffer than the plastic with which they are mated, it is important to be able to predict the retention of the fastener in the polymeric component. The ability to predict this information allows engineers to more accurately estimate length of part service life. A study was initiated to understand the behavior of threaded fasteners in bosses molded from engineering thermoplastic resins. The study examined fastening dynamics during and after insertion of the fastener and the effects of friction on the subsequent performance of the resin. Tests were conducted at ambient temperatures over a range of torques and loads using several fixtures that were specially designed for the study. Materials evaluated include modified-polyphenylene ether (M-PPE), polyetherimide (PEI), polybutylene terephthalate (PBT), and polycarbonate (PC).

U.S. Automotive Corrosion Trends at 5 & 6 Years

In 1985, the Body Division of the Automotive Corrosion and Prevention Committee of SAE (ACAP) concluded that an automotive body corrosion survey for public consumption was needed. The committee proceeded to develop a survey methodology and conducted surveys in the Detroit area every second year starting in 1985. The survey is a closed car parking lot survey of nineteen panels or partial panels checking for perforations, blisters and surface rust. Similar surveys have and will continue to be conducted at biyearly intervals for comparison purposes to track the results of industry wide corrosion protection “improvements”. This is a report of the results of the first three surveys. THE ACAP COMMITTEE BODY DIVISION has now completed the third in its series of biyearly surveys. It is now possible to see some very clear results of industry actions and some indication of future performance.

This report is a comprehensive investigation into the use of resin transfer molded glass fiber reinforced plastics in a structural application. A pickup truck cab structure is an ideal application for plastic composites. The cab is designed to fit a production Ranger pickup truck and uses carryover frame and front end structure. The cab concept consists primarily of two molded pieces. This design demonstrates extensive parts integration and allows for low-cost tooling, along with automated assembly.

Tire Treadwear Experiment Using Taguchi Methods

An experiment has been conducted to study the effect of vehicle alignment, tire construction and operational conditions on tire treadwear. The Taguchi approach was used to compose the experimental design and to analyze the data. The treadwear testing was conducted on the indoor test machine; this test duplicates the treadwear pattern observed during road test. The responses of interest were total wear, irregular wear patterns, and diagonal wear. The study quantified the relative importance of different factors to treadwear and also the degree of wear irregularity.

TiAl-Based Alloys for Exhaust Valve Applications

The recent development of TiAl-based alloys by the aerospace community has provided an excellent material alternative for hot components in automotive engines. The low density combined with an elevated temperature strength similar to that of Ni-base superalloys make TiAl-based alloys very attractive for exhaust valve applications. Lighter weight valvetrain components improve performance and permit the use of lower valve spring loads which reduce noise and friction and enhance fuel economy. However, difficult fabricability and a perception that TiAl alloys are high cost, low volume aerospace materials must be overcome in order to permit consideration for use in high-volume automotive applications. This paper provides a comparison of properties for several exhaust valve alternative materials. The density of TiAl alloys is lower than Ti alloys with creep and fatigue properties equivalent to IN-751, a current high performance exhaust valve material.
