Wheel Fight Objective Metric Development

Wheel Fight is the undesirable rotational response of a vehicle's steering wheel due to road input at any or all of the road/wheel tire patches. The type of road input that will cause wheel fight comes in two forms: continuous rough road surfaces such as broken concrete or transient inputs such as pot-holes and tar strips. An objective method to quantify a vehicle's wheel fight sensitivity would be of great value to the vehicle development engineer. To that end, a study was conducted on Ford's Vehicle Vibration Simulator (VVS) to gather subjective responses and use those as a basis for correlation to an objective metric. One road surface known to induce wheel fight consists of using a rubber strip and driving over it while impacting only one side of the vehicle. Under this condition, steering wheel data was acquired on five different light trucks from which paired comparison studies were conducted.

Virtual Temperature Controlled Seat Performance Test

The demand for seating comfort is growing - in cars as well as trucks and other commercial vehicles. This is expected as the seat is the largest surface area of the vehicle that is in contact with the occupant. While it is predominantly luxury cars that have been equipped with climate controlled seats, there is now a clear trend toward this feature becoming available in mid-range and compact cars. The main purpose of climate controlled seats is to create an agreeable microclimate that keeps the driver comfortable. It also reduces the “stickiness” feeling which is reported by perspiring occupants on leather-covered seats. As part of the seat design process, a physical test is performed to record and evaluate the life cycle and the performance at ambient and extreme temperatures for the climate controlled seats as well as their components. The test calls for occupied and unoccupied seats at several ambient temperatures.

Vibro-Acoustic Analysis for Modeling Propeller Shaft Liner Material

In recent truck applications, single-piece large-diameter propshafts, in lieu of two-piece propshafts, have become more prevalent to reduce cost and mass. These large-diameter props, however, amplify driveline radiated noise. The challenge presented is to optimize prop shaft modal tuning to achieve acceptable radiated noise levels. Historically, CAE methods and capabilities have not been able to accurately predict propshaft airborne noise making it impossible to cascade subsystem noise requirements needed to achieve desired vehicle level performance. As a result, late and costly changes can be needed to make a given vehicle commercially acceptable for N&V performance prior to launch. This paper will cover the development of a two-step CAE method to predict modal characteristics and airborne noise sensitivities of large-diameter single piece aluminum propshafts fitted with different liner treatments.

Vibration Mode Study of Steering Columns for Commercial Vehicles

On the development process of truck vehicles, the dynamic behavior must be considered together with the costs involved in this development. Objective measurements, subjective evaluations and CAE simulations are used in order to support this development process. Ride comfort, acceleration and braking performance, handling and NVH are examples of attributes considered in the dynamic behavior evaluation of a tuck. Some characteristics of steering column vibration, noise and harshness are relevant to guarantee driver comfort level and vehicle safety. In this work, CAE models validated by experimental measurements were used to identify cab and vehicle modes of vibration which have significant influence on steering column response. Using this procedure, an alternative was proposed in order to decrease the amplitudes of cab and steering column vibration.

Vehicle Surge Reduction Technology during Towing in Parallel HEV Pickup Truck

This paper proposes a technology to reduce vehicle surge during towing that utilizes motors and shifting to help ensure comfort in a parallel HEV pickup truck. Hybridization is one way to reduce fuel consumption and help realize carbon neutrality. Parallel HEVs have advantages in the towing, hauling, and high-load operations often carried out by pickup trucks, compared to other HEV systems. Since the engine, motor, torque converter, and transmission are connected in series in a parallel HEV, vehicle surge may occur when the lockup clutch is engaged to enhance fuel efficiency, similar to conventional powertrains. Vehicle surge is a low-frequency vibration phenomenon. In general, the source is torque fluctuation caused by the engine and tires, with amplification provided by first-order torsional driveline resonance, power plant resonance, suspension resonance, and cabin resonance. This vibration is amplified more during towing.

A new capability to simulate transient, non-linear handling maneuvers analytically, and dynamically display the vehicle's response with 3-dimensional animated graphics has been developed and is being utilized by Ford Motor Company. The implementation of this capability, which includes complete affects of steering and suspension kinematics, individual bushing compliances, non-linear shock absorber and jounce bumper characteristics, and transient tire force and moment data, represents a new frontier in the development of light truck and passenger car vehicles. Development of this model lends itself to analytical evaluations of numerous types of handling related maneuvers such as classical or linear behavior, transient and limit stability analysis, and special situations such as cross wind stability, torque steer, and vehicle drift characteristics.

Validating Prototype Connected Vehicle-to-Infrastructure Safety Applications in Real- World Settings

This paper summarizes the validation of prototype vehicle-to-infrastructure (V2I) safety applications based on Dedicated Short Range Communications (DSRC) in the United States under a cooperative agreement between the Crash Avoidance Metrics Partners LLC (CAMP) and the Federal Highway Administration (FHWA). After consideration of a number of V2I safety applications, Red Light Violation Warning (RLVW), Curve Speed Warning (CSW) and Reduced Speed Zone Warning with Lane Closure Warning (RSZW/LC) were developed, validated and demonstrated using seven different vehicles (six passenger vehicles and one Class 8 truck) leveraging DSRC-based messages from a Road Side Unit (RSU). The developed V2I safety applications were validated for more than 20 distinct scenarios and over 100 test runs using both light- and heavy-duty vehicles over a period of seven months. Subsequently, additional on-road testing of CSW on public roads and RSZW/LC in live work zones were conducted in Southeast Michigan.

Three-Link Leaf-Spring Model for Road Loads

Simulation of road loads in truck suspensions generally requires leaf-spring models. This paper presents a simple and accurate leaf-spring model that can be effectively used in analytical road load simulations using ADAMS software. The model topology is based on the familiar SAE “three-link” model. The model parameters are identified from static force-deflection test data. Alternatively, the parameters can be identified from a target design specification or from analytical “tests” on a detailed finite element model. The new leaf spring model has been validated for static and dynamic performance using laboratory test data.

The effects of contamination on commercial trucks rear suspension springs durability

On current competitive scenario for road load transportation in Brazilian market, the operational costs should be reduced as much as possible. The suspension system commonly used on road commercial trucks is based on leaf spring use and Hotchkiss concept for axle locating devices. The use of leaf springs without bolt attachment eyelets are still common for rear suspension systems. When using the leaf spring with direct contact to the brackets, wear plates are placed between them to work as wear elements due to the friction between the parts. The friction will cause wear on the parts, and the wear plate is designed to suffer the damages of this friction instead of the leaf spring, being the cheapest element and can be easily replaced. When the system works on a severe contamination environment with high levels of grit and dirt, the degradation of the parts are accelerated.

The New Toyota 2.4L L4 Turbo Engine with 8AT and 1-Motor Hybrid Electric Powertrains for Midsize Pickup Trucks

Toyota has developed a new 2.4L L4 turbo (2.4L-T) engine with 8AT and 1-motor hybrid electric powertrains for midsize pickup trucks. The aim of these powertrains is to fulfill both strict fuel economy and emission regulations toward “Carbon Neutrality”, while exceeding customer expectations. The new 2.4L L4 turbocharged gasoline engine complies with severe Tier3 Bin30/LEVIII SULEV30 emission regulations for body-on-frame midsize pickup trucks improving both thermal efficiency and maximum torque. This engine is matched with a newly developed 8-speed automatic transmission with wide range and close step gear ratios and extended lock-up range to fulfill three trade-off performances: powerful driving, NVH and fuel economy. In addition, a 1-motor hybrid electric version is developed with a motor generator and disconnect clutch between the engine and transmission.

The GTU: A New Realistic Generic Pickup Truck and SUV Model

Traditionally, ground vehicle aerodynamics has been researched with highly simplified models such as the Ahmed body and the SAE model. These models established and advanced the fundamental understanding of bluff body aerodynamics and have generated a large body of published data, however, their application to the development of passenger vehicles is limited by the highly idealized nature of their geometries. To date, limited data has been openly published on aerodynamic investigations of production vehicles, most likely due to the proprietary nature of production vehicle geometry. In 2012, Heft et al. introduced the realistic generic car model ‘DrivAer’ that better represents the flow physics associated with a typical production vehicle.

The Design Concept of the Duramax 6600 Diesel Engine

A new Diesel engine, called the Duramax 6600 (Fig.1), has been designed by Isuzu Motors (Isuzu) for an upcoming full-size General Motors (GM) pickup truck. It incorporates the latest Diesel technology in order to improve on the inherent strengths of a Diesel engine, such as fuel economy, torque and reliability, while also producing higher output, smoother driveability, and lower noise. The Duramax 6600 is an entirely new 90° V8 direct injection (DI) intercooled engine with a water-cooled turbocharger. Its fuel injection system employs a fully electronically controlled common rail system that has high-pressure injection capabilities. Isuzu had the design responsibility of the base engine, while GM Truck Group was responsible for designing the installation and packaging within the vehicle. Engine validation relied on Isuzu's proven validation process, in addition to GM Powertrain's expertise in engine validation.

Testing of Cooling Module Component for Frontal Impact and Sensor Modeling Development

This paper describes (1) the development of a component test methodology for testing a cooling module including radiator, condenser and trans. cooler, and (2) the associated CAE model development. A series of light truck/SUV cooling module component tests were conducted to obtain their characteristics as inputs for frontal impact and sensor modeling development. First, the cooling module component CAE sub-model was developed using soft springs along with fine-mesh sheet metal shell elements. Second, simulated sub-model results were correlated fairly well with the test data. Third, this component CAE sub-model was then incorporated into a full vehicle CAE model that was used for frontal impact (NCAP) and sensor development. Results indicated that the proposed test method for cooling module components provided consistent data and the results from cooling module sub-model can be incorporated into the full vehicle CAE model for improving the quality and accuracy of CAE models.

Technical Analysis of a Proposed Shock Absorber Design Standard

One important part of the vehicle design process is suspension design and tuning. This is typically performed by design engineers, experienced expert evaluators, and assistance from vehicle dynamics engineers and their computer simulation tools. Automotive suspensions have two primary functions: passenger and cargo isolation and vehicle control. Suspension design, kinematics, compliance, and damping, play a key role in those primary functions and impact a vehicles ride, handling, steering, and braking dynamics. The development and tuning of a vehicle kinematics, compliance, and damping characteristic is done by expert evaluators who perform a variety of on road evaluations under different loading configurations and on a variety of road surfaces. This “tuning” is done with a focus on meeting certain target characteristics for ride, handling, and steering One part of this process is the development and tuning of the damping characteristics of the shock absorbers.

THE INTERSTATE HIGHWAY SYSTEM SUPER TRANSPORT TRUCK

This paper describes the design and build of an experimental super transport truck for high-speed, long distance freight hauling on the interstate highway system of the 1970's. The tractor, powered by a 600-hp gas turbine engine, pulls two 40-foot tandem axle trailers at a G.C.W. of 170,000 lbs. Details of the turbine engine development are covered in SAE paper, No. 991B. One of the features of the super transport truck is the cab, which is designed for long-distance, non-stop, two-man operation. It is provided with sleeping accommodations, washroom conveniences, food facilities, and a complete heating and air-conditioning system. The 13-foot high cab roof is flush with the top of the trailers, providing a substantial aerodynamic advantage. Other features and components of the truck are described, and observations made during the 5500-mile national tour are discussed.

Recent surveys of customer satisfaction with full size pickup trucks have raised the standards for passenger comfort and refinement of such vehicles. Customers for this type of vehicle demand performance levels for attributes such as NVH, ride, and handling that previously belonged to luxury passenger cars. Along with the increased passenger comfort, full size pickup trucks must retain a tough image and be as durable as the previous generation trucks. The challenge is to design for NVH performance that can match and surpass many well behaved and “good” NVH passenger cars without any compromise in durability performance. One aspect of “good” NVH is a steering wheel which is free from vibration. As part of the development of a new design for a full sized pick up truck, an NVH subjective rating of 8-9 (10 is maximum) was targeted for the design of steering column/ instrument panel assembly.

Sound Quality Metric for Diesel Engines

Sound data were recorded from a series of trucks that were operated in various powertrain conditions. The acquired sounds from both the steady state engine speed and second gear wide open throttle operation were then presented to a group of subjects as paired comparisons. Correlation between these subjective ratings to the objective measures of the engine sound were then done and a linear relationship developed.

Sound Quality Aspects of Impact Harshness for Light Trucks and SUVs

Impact harshness characterizes interior sound and vibration resulting from tire interactions with discrete road disturbances. Typical interactions are expansion joints, railroad crossings, and other road discontinuities at low-to-medium vehicle speeds. One goal of the current study was to validate for light trucks and SUVs the metric that was developed for cars: a weighted combination of peak loudness values from the front and rear impacts after lowpass filtering at 1 kHz. Another goal was to see if other sound characteristics of impact harshness needed to be captured with a metric. A listening study was conducted with participants evaluating several different trucks and SUVs for impact harshness. Results show that the existing metric correlates well with subjective preferences for most of the vehicles.
