A cooperation of several research partners supported by the German Federal Ministry of Research and Education proposes a new active matrix LED light source. A multi pixel flip chip LED array is directly mounted to an active driver IC. A total of 1024 pixel can be individually addressed through a serial data bus. Several of these units are integrated in a prototype headlamp to enable advanced light distribution patterns in an evaluation vehicle.

Virtual Transfer Path Analysis at Daimler Trucks

As for passenger cars, the overall noise and vibration comfort in commercial trucks and busses becomes an increasingly important sales argument. In order to effectively reduce the noise and vibration levels it is required to identify possible NVH issues at an early stage in the vehicle development process. For this reason a so-called “Virtual Transfer Path Analysis” (VTPA) method has been implemented which combines the results obtained from the conventional multi-body simulation and finite element method approaches. The resulting VTPA tool enables Daimler Trucks to systematically investigate and predict the complex interaction between powertrain excitation and the resulting vehicle response well before hardware prototypes become available. An overview of the theory is presented as well as the practical application and outcome of the technique applied in a past product development.

Using Timing Analysis for Evaluating Communication Behavior and Network Topologies in an Early Design Phase of Automotive Electric/Electronic Architectures

The increasing functionality and complexity of future electric/electronic architectures requires efficient methods and tools to support design decisions, which are taken in early development phases 6. For the past four years, a holistic approach for architecture development has been established at Mercedes-Benz Cars R&D department. At its core is a seamless design flow, including the conception, the analysis and the documentation for electric/electronic architectures. One of the actual challenges in the design of electric/electronic architectures concerns communication behavior and network topologies. The increasing data exchange between the ECUs creates high requirements for the networks. With the introduction of FlexRay 21 and Ethernet the automotive network architecture become a lot more heterogeneous. Especially gateways must fulfill many new requirements to handle the strict periodic schedule of FlexRay and the partly event-triggered communication on CAN-busses 23.

Use of Ceramic Components in Sliding Systems for High-Pressure Gasoline Fuel Injection Pumps

Spray-guided gasoline direct injection demonstrates great potential to reduce both fuel consumption and pollutant emissions. However, conventional materials used in high-pressure pumps wear severely under fuel injection pressures above 20 MPa as the lubricity and viscosity of gasoline are very low. The use of ceramic components promises to overcome these difficulties and to exploit the full benefits of spray-guided GDI-engines. As part of the Collaborative Research Centre “High performance sliding and friction systems based on advanced ceramics” at Karlsruhe Institute of Technology, a single-piston high-pressure gasoline pump operating at up to 50 MPa has been designed. It consists of 2 fuel-lubricated sliding systems (piston/cylinder and cam/sliding shoe) that are built with ceramic parts. The pump is equipped with force, pressure and temperature sensors in order to assess the behaviour of several material pairs.

Towards an Aspect Driven Approach for the Analysis, Evaluation and Optimization of Safety Within the Automotive Industry

An approach will be presented how development projects for safety-related and software-intensive automotive systems can be controlled through the application of model-based risk assessment. Therefore specific control measures have to be developed, which represent the degree of fulfilment of several aspects of safety-related developments. The control measures are evaluated through the analysis of risk-reducing aspects, for which the process of identification and specification is described. Thus, a framework for the creation of a probabilistic and aspect-oriented risk-analysis model (AORA) for safety related projects within automotive industries is currently under development. With respect to the upcoming safety standard ISO 26262 the twofold approach focuses on both, the identification and specification of risk-reducing aspects within the development as well as the application of a probabilistic reasoning model.

Thermodynamic and Optical Investigations on Particle Emissions in a DISI Engine at Boosted Operation

The subject of this paper is the reduction of the particle number emissions of a gasoline DI engine at high engine load (1.4 MPa IMEP). To reduce the particle number emissions, several parameters are investigated: the large scale charge motion (baseline configuration, tumble and swirl) can be varied at the single cylinder engine by using inlays in the intake port. The amount of residual gas can be influenced by the exhaust backpressure. By using a throttle valve, the exhaust backpressure can be set equal to the intake pressure and hence simulate a turbocharger's turbine in the exhaust system or the throttle valve can be wide open and thus simulate an engine using a supercharger. Additionally, higher fuel injection pressure can help to enhance mixture formation and thus decrease particulate formation. Therefore, a solenoid injector with a maximum pressure of 30 MPa is used in this work.

Thermal Behavior of an Electronics Compartment with Respect to Real Driving Conditions

The reliability of electronic components is of increasing importance for further progress towards automated driving. Thermal aging processes such as electromigration is one factor that can negatively affect the reliability of electronics. The resulting failures depend on the thermal load of the components within the vehicle lifetime - called temperature collective - which is described by the temperature frequency distribution of the components. At present, endurance testing data are used to examine the temperature collective for electronic components in the late development stage. The use of numerical simulation tools within Vehicle Thermal Management (VTM) enables lifetime thermal prediction in the early development stage, but also represents challenges for the current VTM processes [1, 2]. Due to the changing focus from the underhood to numerous electronic compartments in vehicles, the number of simulation models has steadily increased.

The NH3 Inhibition Effect in the Standard SCR Reaction over a Commercial Fe-zeolite Catalyst for Diesel Exhaust Aftertreatment: An Experimental and Modeling Study

Transient and steady-state kinetic data are herein presented to analyze the inhibiting effect of ammonia on the NH₃-SCR of NO at low temperatures over a Fe-zeolite commercial catalyst for vehicles. It is shown that in SCR converter models a rate expression accounting for NH₃ inhibition of the Standard SCR reaction is needed in order to predict the specific dynamics observed both in lab-scale and in engine test bench runs upon switching on and off the ammonia feed. Two redox, dual site kinetic models are developed which ascribe such inhibition to the spill-over of ammonia from its adsorption sites, associated with the zeolite, to the redox sites, associated with the Fe promoter. Better agreement both with lab-scale intrinsic kinetic runs and with engine test-bench data, particularly during transients associated with dosing of ammonia to the SCR catalyst, is obtained assuming slow migration of NH₃ between the two sites.

Digital NVH development has become a common tool for any acoustic engineer. Vehicles in their early development stages are nowadays mainly described and validated as digital models. However there still remain needs for improvement in the domains of acoustic and vibration prediction, as instance: refining models, addressing intricate systems, and CAE resistant phenomena. In a background of increasing modularity and process transfers, hybrid methods coupling with testing results, have shown a great potential for improving the quality of NVH prognosis and development quality. Mercedes-Benz passenger car division has developed, tested and introduced a new engineering tool, based on the classical TPA applications coupled with hybrid simulation techniques. This toolbox is used to enhance the prognoses of acoustic interior noise and vibration comfort.

Standardization of Wiring Harness Data Formats between Truck OEMs and Suppliers

The continuously integration of electrics and electronics (EE) in the last decades is one of the main key drivers for innovation and business success of the Automotive OEMs. This is also applicable for truck manufacturers. On the other side factors like the rising vehicle complexity, number of variants and the warranty costs for EE issues are increasing the pressure on the engineering teams responsible for the mechatronic systems. To address these issues one of the key activities in the European market (focus on Germany) during the last decade was to introduce industry-wide standards for the data transfer of wiring harness data between OEM and harness supplier. In this paper the benefits and technical background of using the standards KBL and KOMP formats within the MB-Trucks brand will be presented. Moreover the role of the Information Technology (IT) will be explained in detail.

Specifics of Daimler's new SCR system (BLUETEC) in the Diesel Sprinter Van - Certified for NAFTA 2010

Beginning in 2010, Daimler's well-known Diesel Sprinter van has to fulfill the new and clearly tighter NOx emission standards of NAFTA10 (EPA, CARB). This requires an integrated approach of further engine optimizations and the implementation of an innovative exhaust aftertreatment technology. The goal was to develop an overall concept which meets simultaneously the tightened emission standards (including OBD limits) and the increasing customer demands of more power and torque without losing the high fuel efficiency of the small and highly efficient 3-liter V6 diesel engine OM642, which already has been installed in the NAFTA07 Sprinter. In the early stages of the concept phase, the most appropriate NOx aftertreatment technology and certification form (engine or vehicle) had to be selected for this specific vehicle class in the van segment with enhanced requirements to durability, economical efficiency and specific driving behavior.

Sensor for Directly Determining the State of a NOx Storage Catalyst

In order to control NOx reduction with NOx storing lean NOx traps (LNT), a gas sensor downstream of the LNT is presently preferred. It is a disadvantage that no means are available to gauge directly the LNT NOx loading level and the catalyst quality. The presented novel sensor consists of interdigital electrodes that are deposited on a planar substrate. On its reverse side, a temperature sensor is applied. Both sides are covered with the original catalyst coating, allowing detecting directly electrical impedance and temperature of the coating. Such sensors were integrated in different positions of an LNT. It is shown in synthetic exhausts as well as in engine tests that in-situ measurements of the electrical impedance of the LNT coating are appropriate to determine directly the catalyst status. Hence, the local degree of NOx loading as well as the local regeneration status can be measured. Furthermore, sulfur poisoning, desulfurization, and thermal ageing can be directly seen.

Electric driven Vehicles (EV) can help reduce CO2 emissions caused by traffic. High acquisition costs and the limited driving range of electric vehicles are their major drawbacks. In the last few years many efforts in research have been made to increase the usability of EV's. A Battery Electric Vehicle (BEV) consists mainly of an electric motor and a battery. Both components allow regenerative braking, where kinetic energy can be transformed back to electric energy and stored in the battery during braking. Several types of Regenerative Braking Systems (RBS) already exist. These systems differentiate from each other by the concepts and strategies used, and therefore have different potential to increase the driving range of electric driven vehicles. Furthermore, the potential depends on the actual traffic situation and the actual state of the vehicle components.

Potential of Reduced Fuel Consumption of Diesel-Electric APUs at Variable Speed in Mobile Applications

Auxiliary power units (APUs) are used in mobile applications to provide electrical power until approx. 10 kW. It is state of the art that these generators are driven by a diesel engine at constant speed and are selected according to the expected maximal power needed. These systems have a low efficiency and consequently a high fuel consumption particularly when driven at small loads. The system can yield a higher efficiency for partial load conditions by reducing the rotary speed of the driving diesel engine. The optimum in rotary speed of the diesel engine for different loads is pre-programmed (engine mapping) in the diesel control unit. A frequency converter allows a constant frequency of the electricity output at variable speed of the generator. These higher costs for frequency converter and diesel controller demand especially for mobile applications a proof of efficiency, i.e. a proof of economics, which is shown in this paper.

Physical 1-D System Simulation Model for Monotube Shock Absorbers for Simulation with Excitation up to 70Hz

In an automotive suspension, the shock absorber plays a significant role to enable the vehicle performances, especially in ride, handling and Noise-Vibration-Harshness (NVH). Understanding its physical characteristics is of great importance, as it has a main influence on the overall vehicle performance. Within this research project simulation models for different passive monotube shock absorber systems have been created in a 1-D system simulation software. The simulation models are designed and parameterized physically. To validate the simulation models measurements on different hydropulse-shaker with specially designed control signals to investigate the response during high frequency excitation, have been done. A detailed discussion of the several models and results of a simulation to measurement comparison is given. After detailed investigation the shock absorber simulation models are now adaptable to the multi body simulation.

Performing Safety Evaluation on Detailed Hardware Level according to ISO 26262

Electronic design on detailed hardware level for automotive safety-related systems requires evaluation of the hardware architecture to cope with random hardware failures. The international standard ISO 26262 - functional safety for road vehicles - claims two methods: hardware architectural metrics and evaluation of safety goal violations as a probabilistic approach. Although the utilization of these analyses is required, annotations of failure data in combination with performing evaluation of a preliminary hardware architecture using deposited failure data is not supported in an integrated model-based development environment. To overcome these inconveniences, we analyzed the ISO 26262, in particular Part 5 for product development at the hardware level, to provide both, meta-model for failure description of detailed hardware and performing evaluation of the hardware architecture. This UML-compliant meta-model expands existing EAST-ADL2 constructs.

Optimization of an Asymmetric Twin Scroll Volute Turbine under Pulsating Engine Boundary Conditions

Future CO2 emission legislation requires the internal combustion engine to become more efficient than ever. Of great importance is the boosting system enabling down-sizing and down-speeding. However, the thermodynamic coupling of a reciprocating internal combustion engine and a turbocharger poses a great challenge to the turbine as pulsating admission conditions are imposed onto the turbocharger turbine. This paper presents a novel approach to a turbocharger turbine development process and outlines this process using the example of an asymmetric twin scroll turbocharger applied to a heavy duty truck engine application. In a first step, relevant operating points are defined taking into account fuel consumption on reference routes for the target application. These operation points are transferred into transient boundary conditions imposed on the turbine.

On Road Durability and Performance Test of Diesel Particulate Filter with BS III and BS IV Fuel for Indian Market

The future emission regulation (BS V) in India is expected to create new challenges to meet the particulate matter (PM) limit for diesel cars. The upcoming emission norms will bring down the limit of PM by 80 % when compared to BS IV emission norms. The diesel particulate filter (DPF) is one of the promising technologies to achieve this emission target. The implementation of DPF system into Indian market poses challenges against fuel quality, driving cycles and warranty. Hence, it is necessary to do a detailed on-road evaluation of the DPF system with commercially available fuel under country specific drive cycles. Therefore, we conducted full vehicle durability testing with DPF system which is available in the European market to evaluate its robustness and reliability with BS III fuel (≤350ppm sulfur) & BS IV (≤50ppm sulfur) fuel under real Indian driving conditions.

Numerical Simulation of the Transient Heat-Up of a Passenger Vehicle during a Trailer Towing Uphill Drive

In the digital prototype development process of a new Mercedes-Benz, thermal protection is an important task that has to be fulfilled. In the early stages of development, numerical methods are used to detect thermal hotspots in order to protect temperature sensitive parts. These methods involve transient full Vehicle Thermal Management (VTM) simulations to predict dynamic vehicle heat-up during critical load cases. In order to simulate thermal control mechanisms, a coupled 1D to 3D thermal vehicle model is built in which the coolant and oil circuit of the engine, as well as the exhaust flow are captured in detail. When performing a transient 3D VTM analysis, the conduction and radiation phenomena are simulated using a transient structure model while the convective phenomena are co-simulated in a steady state fluid model. Both models are brought to interaction at predetermined points by an automatized coupling method.

Numerical Simulation of DOC+DPF+SCR systems:DOC Influence on SCR Performance

A numerical model for a diesel oxidation catalyst (DOC) is presented. It is based on a spatially 1D, physical and chemically based modeling of the relevant processes within the catalytic monolith. A global reaction kinetic approach has been chosen to describe the chemical reactions. Water condensation and evaporation was also considered, in order to predict the cold start behavior. Reaction kinetic parameters have been evaluated from a series of laboratory experiments. A correlation between the kinetic parameters and the noble metal loading was developed. The model was used in combination with a SCR-Model to study the influence of changes of noble metal loading and DOC volume on the overall transient NOx performance of a DOC+DPF+SCR system.
