Wissler Simulations of a Liquid Cooled and Ventilation Garment (LCVG) for Extravehicular Activity (EVA)

In order to provide effective cooling for astronauts during extravehicular activities (EVAs), a liquid cooling and ventilation garment (LCVG) is used to remove heat by a series of tubes through which cooling water is circulated. To better predict the effectiveness of the LCVG and determine possible modifications to improve performance, computer simulations dealing with the interaction of the cooling garment with the human body have been run using the Wissler Human Thermal Model. Simulations have been conducted to predict the heat removal rate for various liquid cooled garment configurations. The current LCVG uses 48 cooling tubes woven into a fabric with cooling water flowing through the tubes. The purpose of the current project is to decrease the overall weight of the LCVG system. In order to achieve this weight reduction, advances in the garment heat removal rates need to be obtained.

Weathering of Thermal Control Coatings

Spacecraft radiators reject heat to their surroundings. Radiators can be deployable or mounted on the body of the spacecraft. NASA's Crew Exploration Vehicle is to use body mounted radiators. Coatings play an important role in heat rejection. The coatings provide the radiator surface with the desired optical properties of low solar absorptance and high infrared emittance. These specialized surfaces are applied to the radiator panel in a number of ways, including conventional spraying, plasma spraying, or as an appliqué. Not specifically designed for a weathering environment, little is known about the durability of conventional paints, coatings, and appliqués upon exposure to weathering and subsequent exposure to solar wind and ultraviolet radiation exposure. In addition to maintaining their desired optical properties, the coatings must also continue to adhere to the underlying radiator panel.

Waste and Hygiene Compartment for the International Space Station

The Waste and Hygiene Compartment will serve as the primary facility for metabolic waste management and personal hygiene on the United States segment of the International Space Station. The Compartment encloses the volume of two standard ISS racks and will be installed into Node 3 after launch inside a Multipurpose Logistics Module on the Space Shuttle. Long duration space flight requires a departure from the established hygiene and waste disposal practices employed on the Space Shuttle. This paper describes requirements and a conceptual design for the Waste and Hygiene Compartment that are both logistically practical and acceptable to the crew.

Verification of Supply Chain Quality for Perishable Tools

Increased emphasis on standardizing processes and controlling variability in production operations includes validating perishable tools used in daily operations. Even though dealing with reputable manufacturers, many factors including communication, custom specifications and personnel turnover can lead to the perpetuation of mistakes if errors are not discovered and corrective action implemented. However, inspection is costly and inspection costs far outweigh many item costs unless considering product defects. A beneficial balance may be obtained by employing statistical sampling techniques similar to ISO 2859 [1] to verify the quality of incoming tools.

Ventilated Brake Rotor Air Flow Investigation

Air flow through the passages of a Chrysler LH platform ventilated brake rotor is measured. Modifications to the production rotor's vent inlet geometry are prototyped and measured in addition to the production rotor. Vent passage air flow is compared to existing correlations. The inlet modifications show significantly improved vent air flow, over the production rotor. The result improvement in heat transfer and rotor cooling is reported. These benefits in performance should be attainable at very low increases in production cost.

Use of Electromagnetic and Vacuum Forces on Aircraft Assembly

Decades ago our innovative grandfathers developed the first automated riveting machines based on hard automation using kinematics and tools attached to a C-frame. The C-frame serves multiple functions: First, it holds the upper and lower tools in fixed positions relative to each other; second, it translates upper active tooling forces to the lower tool; and third, it embraces the part placed between the upper and lower tool. C-frames and newly developed yoke, ring and gantry machines, used for low level (first, second) fuselage and wing assembly are growing in size to exorbitant proportions to satisfy requirements of larger and larger structures. High costs are dictated by massive kinematics and complex controls that provide stability, precision, and process speed. All this is mainly needed because we have to carry mechanical forces around the part, from upper to lower tool along the C-frame, gantry, yoke, bridge, etc.

Use of Cavitation Abrasive Surface Finishing to Improve the Fatigue Properties of Additive Manufactured Titanium Alloy Ti6Al4V

To improve the fatigue properties of additive manufactured (AM) titanium alloy Ti6Al4V, cavitation abrasive surface finishing (CASF) was proposed. With CASF, a high-speed water jet with cavitation, i.e. a cavitating jet, was injected into a water-filled chamber, to which abrasives were added. Abrasives accelerated by the jet created a smooth surface by removing un-melted particles on the surface. Simultaneously, cavitation impacts induced by the jet introduced compressive residual stress and work hardening into the surface, similar to cavitation peening. In this study, to demonstrate the improvement of the fatigue properties of AM Ti6Al4V owing to CASF, Ti6Al4V specimens manufactured through direct metal laser sintering (DMLS) and electron beam melting (EBM) were treated using CASF and cavitation peening, and tested using a plane bending fatigue test.

Universal Splice Machine

There is an increasing demand in the aerospace industry for automated machinery that is portable, flexible and light. This paper will focus on a joint project between BROETJE-Automation and Boeing called the Universal Splice Machine (USM). The USM is a portable, flexible and lightweight automated drilling and fastening machine for longitudinal splices. The USM is the first machine of its kind that has the ability not only to drill holes without the need to deburr, (burrless drilling) but also to insert fasteners. The Multi Function End Effector (MFEE) runs on a rail system that is mounted directly on the fuselage using a vacuum cup system. Clamp up is achieved through the use of an advanced electromagnet. A control cart follows along next to the fuselage and includes an Automated Fastener Feeding System. This paper will show how this new advancement has the capabilities to fill gaps in aircraft production that automation has never reached before.

Traceable Part Batching Performance Modeling: A Simulation Case Study

This paper addresses a simulation modeling case study of a batching process. The batching process exists in a multi-server, multi-queue aircraft component manufacturing system where all parts and batches are serial numbered for traceability. Every lot of parts requires a unique set of serial numbers and the sequence of batches is required to follow the airplane master production schedule. The study goal was to identify and provide solutions to shorten arrival time differences among parts going to the same batch in a system of more than 100 shared processes. Queue lengths, resource utilization, bottlenecks, and various scenario comparisons were yielded from simulation modeling exercises.

The State of ISS ATCS Design, Assembly and Operation

The International Space Station (ISS) Active Thermal Control System (ATCS) (Ref. 1,2) has changed over the past several years to address problems and to improve its assembly and operation on-orbit. This paper captures the ways in which the Internal (I) ATCS and External (E) ATCS have changed design characteristics and operations both for the system currently operating on-orbit and the new elements of the system that are about to be added and/or activated. The rationale for changes in ATCS design, assembly and operation will provide insights into the lessons learned during ATCS development. The state of the assembly of the integrated ATCS will be presented to provide a status of the build-up of the system. The capabilities of the on-orbit system will be presented with a summary of the elements of the ISS ATCS that are functional on-orbit plus the plans for launch of remaining parts of the integrated ISS ATCS.

The Personal Computer Transport Analyzer Program

Since flight requirements often necessitate last-minute re-analysis, it became crucial to develop flexible and comprehensive transport phenomena analysis software that would quickly ensure all vehicle and payload requirements would be satisfied. The software would replace various mainframe-based software, such as the Thermal Radiation Analyzer System (TRASYS) and the Systems Improved Numerical Differencing Analyzer (SINDA). The software would need to have the flexibility to employ models that could be developed and modified as vehicle systems change. By use of event files which contain simple, intuitive commands, the characteristics of individual missions could be built as inputs to the model. By moving the Environmental Control & Life Support (ECLS) system model to the PC environment, each analyst would have execution, storage, and processing management control. And of course, software portability would be greatly increased.

The Design and Testing of a Fully Redundant Regenerative CO2 Removal System (RCRS) for the Shuttle Orbiter

Research into increased capacity solid amine sorbents has found a candidate (SA9T) that will provide enough increase in cyclic carbon dioxide removal capacity to produce a fully redundant Regenerative Carbon Dioxide Removal System (RCRS). This system will eliminate the need for large quantities of backup LiOH, thus gaining critical storage space on board the shuttle orbiter. This new sorbent has shown an ability to package two fully redundant (four) sorbent beds together with their respective valves, fans and plumbing to create two operationally independent systems. The increase in CO2 removal capacity of the new sorbent will allow these two systems to fit within the envelope presently used by the RCRS. This paper reports on the sub-scale amine testing performed in support of the development effort. In addition, this paper will provide a preliminary design schematic of a fully redundant RCRS.

The Automated NC Mini-Driller

The introduction of a new derivative to an existing aircraft model poses many decisions regarding old versus new. In the case of the introduction of the extended range 767 (the 767-400ER), an entirely new wing design prompted the examination of the then current assembly processes and tooling. The hesitation to build new drill templates for use in the traditional method of second stage wing spar assembly inspired Tool Engineering Management to request the investigation of a low cost automated drilling apparatus. As a result, the Boeing Automated Tools Group and Advanced Integration Technology, Inc. (AIT) developed and implemented mobile numerically controlled mini-drilling machines for post-ASAT I assembly-drilling operations.

The 747-400 Dreamlifter - Swing Tail Door Alignment and Latch Mechanism

One essential feature of the 787 production system is the 747-400 Large Cargo Freighter (LCF), also known as the Dreamlifter,[1] and its ability to quickly and efficiently transport large components from global manufacturing locations to the final assembly site in Everett, Washington. This unique airplane has a tail section (Swing Tail) that opens to allow cargo loading. Quickly loading and unloading cargo is largely dependent on the reliable operation of the integral swing tail door alignment and latching systems. The swing tail door is approximately 23 feet horizontally by 29 feet vertically in size. The alignment and latching systems are required to function in a wide range of environmental conditions including temperature extremes and high winds. At the same time, these systems must ensure that flight loads are safely transmitted from the tail to the airplane fuselage without inducing undue fuselage preloads and without excessive play in the latching system.

Testing of an Integrated Air Revitalization System

Long-duration missions in space will require regenerative air revitalization processes. Human testing of these regenerative processes is necessary to provide focus to the system development process and to provide realistic metabolic and hygiene inputs. To this end, the Lyndon B. Johnson Space Center (JSC), under the sponsorship of NASA Headquarters Office of Life and Microgravity Sciences and Applications, is implementing an Early Human Testing (EHT) Project. As part of this project, an integrated physicochemical Air Revitalization System (ARS) is being developed and tested in JSC's Life Support Systems Integration Facility (LSSIF). The components of the ARS include a Four-Bed Molecular Sieve (4BMS) Subsystem for carbon dioxide (CO2) removal, a Sabatier CO2 Reduction Subsystem (CRS), and a Solid Polymer Electrolyte (SPE)™ Oxygen Generation Subsystem (OGS). A Trace Contaminant Control Subsystem (TCCS) will be incorporated at a later date.

A review is made of previously reported status of the augmentor wing concept, including test work of de Havilland Aircraft of Canada and the NASA Ames Research Center. More recent NASA data which formed the basis for proceeding with a flight research vehicle program on the Buffalo CV-7A are discussed. This background is used to show potential application to a turbofan-powered production airplane concept whose highly integrated propulsion and aerodynamics show promise for a very quiet STOL. Proposed future augmentor wing development programs are also briefly discussed.

System Identification of an Electrohydraulic Steering System

This paper presents system identification methods of using both frequency and time domain analyses to estimate system parameters for a nonlinear electrohydraulic (E/H) tractor steering system. The frequency domain method identified parameters of the system using a linear model with a nonlinear gain function. The time domain method identified those parameters using a discrete time expression. A method of multiple models was used to represent the nonlinear system for both frequency and time domain analyses. Simulation and test results showed that the modified identification method could satisfactorily identify the parameters of the nonlinear E/H tractor steering system.

Simulation Enhanced Work Instructions for Aircraft Assemblies

The Boeing Company is developing and implementing the tools for the 21st Century for product development with their Design Manufacturing and Producibility Simulation (DMAPS) program. DMAPS combines the best of people, hardware and software tools commercially available to develop product and process simulation applications. The DMAPS toolset enhances the process of preparing concept layouts, assembly layouts and build-to-packages. Comprised of an Integrated Product and Process Team (IPPT), DMAPS produces products faster and with higher quality. The result is a process that eliminates costly changes and rework, and provides all IPPT's the tools and training necessary to perform their tasks right the first time. Boeing applies DMAPS tools to a variety of existing and new programs to build more affordable products. Savings goals set forth by the program are shown in Figure 1.

Self-Configuring Hybrid Duct System and Attachment Technologies for Environmental Control Systems

Environmental Control Systems (ECS) ducts on airplanes are primarily fabricated from aluminum or thermoset composites, depending on temperature and pressure requirements. It is imperative to fabricate lightweight, cost effective, durable, and repairable systems with minimal tooling. It is also important that the duct systems are easy to assemble even with alignment issues resulting from structural variations, tolerance accumulation, variation from thermal expansion of different materials, and inherent duct stiffness. These requirements create an opportunity and need for a technology that can address all of these issues, while increasing performance at the same time. This report provides a background on current ECS ducting systems.

Role of Power Distribution System Tests in Final Assembly of a Military Derivative Airplane

Boeing has contracts for military application of twin engine airplanes generically identified in this paper as the MX airplane. Unlike previous derivatives, the MX airplanes are produced with a streamlined manufacturing process to improve cost and schedule performance. The final assembly of each MX airplane includes a series of integration tests, called factory functional tests (FFTs), which are modified from those of typical commercial versions and verify correctness of equipment installation and basic functionalities. Two airplanes have been through the production line resulting in a number of FFT lessons learned. Addressed are the power distribution lessons learned: 1) the expanded coverage of the basic automated power-on generation system test, 2) the need for a manual wire continuity test, 3) salient features of the power distribution tests, and 4) keys to make first pass power distribution test smooth and successful.
