A General Method of Life Cycle Assessment

In previous Life Cycle Assessment (LCA) methods, environmental burden items to be analyzed, prior to a life cycle inventory analysis, were assumed as the main factors of environmental problems regardless of the product category. Next, the life cycle inventory analysis, in which the total amount of environmental burden items emitted during the life cycle of a product was calculated, and an environmental impact assessment were performed. The environmental impact assessment was based on the initially assumed environmental burden items. The process, in other words, was a particular solution based on this assumption. A general solution unconstrained by this assumption was necessary. The purpose of this study was to develop a general method of LCA that did not require such initially assumed environmental burden items, and to make it possible to perform a comprehensive environmental impact assessment and strategically reduce environmental burden of a product.

A Numerical Study on Detailed Soot Formation Processes in Diesel Combustion

This study simulates soot formation processes in diesel combustion using a large eddy simulation (LES) model, based on a one-equation subgrid turbulent kinetic energy model. This approach was implemented in the KIVA4 code, and used to model diesel spray combustion within a constant volume chamber. The combustion model uses a direct integration approach with a fast explicit ordinary differential equation (ODE) solver, and is additionally parallelized using OpenMP. The soot mass production within each computation cell was determined using a phenomenological soot formation model developed by Waseda University. This model was combined with the LES code mentioned above, and included the following important steps: particle inception during which acenaphthylene (A2R5) grows irreversibly to form soot; surface growth with driven by reactions with C2H2; surface oxidation by OH radical and O2 attack; and particle coagulation.

A Study About In-Cylinder Flow and Combustion in a 4-Valve S.I. Engine

Lean-burn technology is now being reviewed again in view of demands for higher efficiency and cleanness in internal combustion engines. The improvement of combustion using in-cylinder gas flow control is the fundamental technology for establishing lean-burn technology, but the great increase in main combustion velocity due to intensifying of turbulence causes a deterioration in performance such as increase in heat loss and N0x. Thus, it is desirable to improve combustion stability while suppressing the increase in main burn velocity as much as possible (1). It is expected that the fluid characteristics of the in-cylinder tumbling motion that the generated vortices during intake stroke breake down in end-half of compression stroke will satisfy the above requisition. This study is concerned with the effects of enhancing of tumble intensity on combustion in 4-valve S. I. engines.

A Study of Exhaust and Noise Emissions Reduction on a Single Spray Direct Injection

Exhaust and noise emissions were successfully reduced using a Single Spray Direct Injection Diesel Engine (SSDI) on a two-liter naturally-aspirated four-cylinder engine. The compression ratio, the swirl ratio and the pumping rate were optimized to obtain good fuel economy, high power output and low exhaust emissions. Furthermore, through a modification of the fuel injection equipment, hydrocarbon (HC) emissions were reduced. Upon a test vehicle evaluation of this engine, more than 11% fuel savings relative to Mazda two-liter Indirect Injection Diesel Engines (IDI) were obtained. As for engine noise, structural modifications of the engine were carried out to obtain noise emission levels equivalent to IDI.

A Study of a Direct-Injection Stratified-Charge Rotary Engine for Motor Vehicle Application

A study of a direct-injection stratified-charge system (DISC), as applied to a rotary engine (RE) for motor vehicle usage, was undertaken. The goals of this study were improved fuel consumption and reduced exhaust emissions. These goals were thought feasible due to the high thermal efficiency associated with the DISC-RE. This was the first application of this technology to a motor vehicle engine. Stable ignition and ideal stratification systems were developed by means of numerical calculations, air-fuel mixture measurements, and actual engine tests. The use of DISC resulted in significantly improved fuel consumption and reduced exhaust emissions. The use of an exhaust gas recirculating system was studied and found to be beneficial in NOx reduction.

An Analysis of Ambient Air Entrainment into Split Injection D.I. Gasoline Spray by LIF-PIV Technique

Effects of split injection, with a relatively short time interval between the two sprays, on the spray development process, and the air entrainment into the spray, were investigated by using laser induced fluorescence and particle image velocimetry (LIF-PIV) techniques. The velocities of the spray and the ambient air were measured. The cumulative mass of the ambient air entrained into the spray was calculated by using the entrainment velocity normal to the spray boundary. The vortex structure of the spray, formed around the leading edge of the spray, showed a true rotating flow motion at low ambient pressures of 0.1 MPa, whereas at 0.4 MPa, it was not a true rotating flow, but a phenomenon of the small droplets separating from the leading edge of the spray and falling behind, due to air resistance. The development processes of the 2nd spray were considerably different from that of the 1st spray because the 2nd spray was injected into the flow fields formed by the 1st spray.

Application of Plasma Welding to Tailor- Welded Blanks

In recent years, improving fuel efficiency and collision safety are important issue. We have worked on a new construction method to develop body structure which is light weight and strong/stiff. We adopt multi type Tailor-Welded Blanks (TWB) which is formed after welding several steel sheets for ATENZA (MAZDA 6), NEW DEMIO (MAZDA 2), and RX-8. This is a technology to consistently improve of such product properties and to reduce costs. Laser welding is a common TWB welding method, but for further equipment cost reductions and productivity improvements, we have developed a higher welding speed and robust plasma welding and introduced this to mass production. We introduce this activity and results in this report.

As a demand for vehicles of higher functionality grows, automakers and material suppliers are devoting increasing efforts to develop technologies for greater safety, lighter weight, higher corrosion resistance, and enhanced quietness. The resin-sandwiched vibration damping steel sheet (VDSS), developed as a highly functional material for reducing vehicle vibration and noise, has been used for oil pans1) and compartment partitions2). First applied for a structural dash panel of the new Mazda 929, a Zn-Ni electroplated VDSS which allows direct electric welding has contributed to greater weight reduction as well as improved quietness.

Carbonitriding and Hard Shot Peening for High-Strength Gears

A new process for manufacturing high-strength gears has been developed to meet the requirement of automobile transmission miniaturization. The points of the process are to increase the shot peening intensity and to perform optimal control of the initial (before shot peening) microstructure by heat treatment corresponding with the peening intensity in order to obtain higher residual compressive stress. The new process, named Carbonitriding and Hard Shot Peening in Mazda, brings a much higher fatigue strength than the one obtained by the conventional carburizing and shot peening process.

Collapse of Thin-Walled Curved Beam with Closed-Hat Section - Part 2: Simulation by Plane Plastic Hinge Model

This paper describes a calculating method to predict the quasi-static collapsing behaviors of spot-welded closed-hat section curved beams under axial compression. The overall deformat ions and the local buckling modes of beams were calculated using a geometrical model. Force-displacement relations were predicted by a elastic-plastic structural analysis method using the ‘plastic hinge’ concept. Collapsing tests were made on beams which are differenting section size, rotation angle, and metal sheet thickness. Comparisons between the calculated and experimental results of deformed shapes of beams, the local buckling modes and the force displacement relations are discussed.

Combustion Characteristics in Hydrogen Fueled Rotary Engine

A hydrogen-fueled rotary engine was investigated with respect to the effects of the fuel supply method, spark plug rating and spark plug cavity volume on abnormal combustion. It was found that abnormal combustion was caused by pre-ignition from the spark plugs and gas leakage through the plug hole cavity. The hydrogen-fueled rotary engine could function through a wide operating range at a theoretical air-to-fuel ratio by optimising the above factors. Consequently, the hydrogen-fueled rotary engine achieved output power of up to 63%-75% of the gasoline specification, while the hydrogen-fueled reciprocating engine only reached 50%.

Combustion Technology Development for a High Compression Ratio SI Engine

Internal combustion engines still play a vital role in realizing the low carbon society. For spark ignition engines, further improvement in thermal efficiency can be achieved by increasing both compression and specific heat ratios. In the current work, the authors developed practical technologies to prevent output power loss due to knocking at full load, which is a critical issue for increasing compression ratio. These new technologies allowed to increase the compression ratio significantly and provide an equivalent torque level as a conventional engine. As a result, thermal efficiency has been improved at partial load.

Complete Ceramic Swirl Chamber for Passenger Car Diesel Engine

The U.S. Federal Emission Standards ruled that particulate emissions from '87 models should be no more than 0.20 g/mile for passenger cars and 0.26 g/mile for light-duty trucks. A complete ceramic swirl chamber with a heat insulating air gap has been developed to meet the above standards without sacrificing fuel economy or power output. The whole process by which the ceramic swirl chamber was developed will be described: optimization of materials, design, manufacturing, and the method and system of quality control. The results of long term durability tests will be described, which demonstrate the chamber's excellent reliability.

Development of Lean Burn Catalyst

A new type of three way catalyst for lean engine was developed in order to reduce hydrocarbon (HC), carbon-monoxide (CO) and nitrogen-oxides (NOx) in lean exhaust gas. This catalyst has a base support material of MFI zeolite loaded with active metals including platinum (Pt), iridium (Ir) and rhodium (Rh). It showed good catalytic activity and thermal durability on a lean engine. This catalyst made it possible to enlarge the lean operating region of the lean burn engine. It showed the NOx reduction of 51% in Japanese 10-15 mode emission test and the emissions were found low enough to satisfy the new Japanese emission standards. Consequently, fuel economy of the lean vehicle with this catalyst has been improved about 16% in comparison with a comparable current stoichiometric combustion vehicle. This catalyst has been mass-produced for Mazda 323 lean burn vehicle (Z-Lean) for the Japanese domestic market.

Development of Plastic Fuel Tank Using Modified Multi-Layer Blow Molding

A new and very practical technology has been developed to prevent gasoline permeation in plastic fuel tanks. The main body of the new tank is multi-layered, consist of high density polyethylene (HDPE), adhesive resin, polyamide (PA). The top and bottom parts of the tank are single layer consist of HDPE. This method has many advantages including such features as excellent gasoline permeation prevention, the processing time is the same as that for conventional blow molding methods, the method is safe because no toxic substances are used in the treatment process, the cost-performance ratio is excellent due to the minimum use of expensive auxiliaries (PA, adhesive resin), and the top and bottom single layer flashes can be re-used if they are pulverized.

Development of Simultaneous Zinc Phosphating Process for Aluminum and Steel Plates

A method was studied for simultaneous zinc phosphating on aluminum and steel surfaces to obtain high corrosion resistance on aluminum surfaces, which conventional phosphatic processing could not provide with sufficient corrosion resistance. Since aluminum is protected by an oxide film on its surface, it has poor processability with zinc phosphating solutions applied to steel. An appropriate quantity of fluoride was therefore added to improve processing, and the coating film, aluminum composition and surface conditions were optimized to suppress filiform corrosion, which is characterized by string-like blisters of paint film starting from a paint defect. In addition, in view of the actual production environment, the corrosion resistance of the ground area made for readjustment after stamping was studied for the optimization of the processing solution.

Development of Sliding Surface Material for Combustion Chamber of High-Output Rotary Engine

The present trend of internal combustion engines toward higher-speed and higher-output capacity is pressing the need for improved lubrication of sliding parts in the combustion chamber to secure reliability. To meet this need, investigation into frictional phenomena was made with a rotary engine, which led to the development of a method of coating the inner surface of the rotor housing with fluorocarbon resin superior in self-lubrication and friction resistance. Rotary engines given this surface finishing showed no trace of irregular wear of the sliding surfaces even when subjected, prior to completion of run-in firing (in green condition), to high-speed and high-load tests, indicating this method's noteworthy benefit of improving comformability. This method offers an excellent surface finish for sliding parts of internal combustion engines (rotary and reciprocating) which will gain increasingly higher output in the future.

A gasoline engine with an entirely new combustion cycle deriving from Miller Cycle is developed. By delaying closing timing of intake valve and with new Lysholm Compressor which provides higher boost pressure, engine knocking is avoided while high compression ratio is maintained and approximately 1.5 times larger toque than that of a naturally aspirated(NA) engine of the same displacement is realized. This V6 Miller Cycle gasoline engine can be the alternative to a larger displacement NA engine because of its equivalent torque performance and its lower fuel consumption by the effect of smaller displacement.

Development of a Technique to Strengthen Body Frame with Structural Foam

A technique to strengthen body frame with a polymeric structural foam has been developed with benefits of reducing vehicle weight and improving drivability and fuel economy. The idea of this new technology was evolved from the concept that body frame strength will increase drastically if the body frames are prevented from folding on collision. The energy of a collision impact would be effectively absorbed if weak portions of body frames are reinforced by a high strength structural foam. The new technology composed of the high strength structural foam and a light-weight frame structure with partial foam filling is reported here.
