What Fuel Economy Improvement Technologies Could Aid the Competitiveness of Light-Duty Natural Gas Vehicles?

The question of whether increasing the fuel economy of light-duty natural gas fueled vehicles can improve their economic competitiveness in the U.S. market, and help the US Department of Energy meet stated goals for such vehicles is explored. Key trade-offs concerning costs, exhaust emissions and other issues are presented for a number of possible advanced engine designs. Projections of fuel economy improvements for a wide range of lean-burn engine technologies have been developed. It appears that compression ignition technologies can give the best potential fuel economy, but are less competitive for light-duty vehicles due to high engine cost. Lean-burn spark ignition technologies are more applicable to light-duty vehicles due to lower overall cost. Meeting Ultra-Low Emission Vehicle standards with efficient lean-burn natural gas engines is a key challenge.

Vibrational and Sound Radiation Properties of a Double Layered Diesel Engine Gear Cover

The introduction of a thin fluid layer between two layers of sheet metal offers a highly effective and economical alternative to the use of constrained viscoelastic damping layers in sheet metal structures. A diesel engine gear cover, which is constructed of two sheet metal sections spot welded together, takes advantage of fluid layer damping to produce superior vibration and sound radiation performance. In this paper, the bending of a double layered plate coupled through a thin fluid layer is modeled using a traveling wave approach which results in a impedance function that can be used to assess the vibration and sound radiation performance of practical double layered plate structures. Guided by this model, the influence of fluid layer thickness and inside-to-outside sheet thickness is studied.

Vehicle Engine Aftertreatment System Simulation (VEASS) Model: Application to a Controls Design Strategy for Active Regeneration of a Catalyzed Particulate Filter

Heavy-duty diesel engine particulate matter (PM) emissions must be reduced from 0.1 to 0.01 grams per brake horsepower-hour by 2007 due to EPA regulations [1]. A catalyzed particulate filter (CPF) is used to capture PM in the exhaust stream, but as PM accumulates in the CPF, exhaust flow is restricted resulting in reduced horsepower and increased fuel consumption. PM must therefore be burned off, referred to as CPF regeneration. Unfortunately, nominal exhaust temperatures are not always high enough to cause stable self-regeneration when needed. One promising method for active CPF regeneration is to inject fuel into the exhaust stream upstream of an oxidation catalytic converter (OCC). The chemical energy released during the oxidation of the fuel in the OCC raises the exhaust temperature and allows regeneration.

Using a DNS Framework to Test a Splashed Mass Sub-Model for Lagrangian Spray Simulations

Numerical modeling of fuel injection in internal combustion engines in a Lagrangian framework requires the use of a spray-wall interaction sub-model to correctly assess the effects associated with spray impingement. The spray impingement dynamics may influence the air-fuel mixing and result in increased hydrocarbon and particulate matter emissions. One component of a spray-wall interaction model is the splashed mass fraction, i.e. the amount of mass that is ejected upon impingement. Many existing models are based on relatively large droplets (mm size), while diesel and gasoline sprays are expected to be of micron size before splashing under high pressure conditions. It is challenging to experimentally distinguish pre- from post-impinged spray droplets, leading to difficulty in model validation.

Ultrasonic Spot Welding of Galvanized Mild Steel to Magnesium AZ31B

Ultrasonic spot welding (USW) is a promising joining method for magnesium to steel to overcome the difficulties of fusion welding for these two materials with significant differences in melting temperatures. In a previous paper, the results of ultrasonic spot welding of magnesium to steel, with sonotrode engaged Mg piece, was presented. In this study, same material combination (0.8-mm-thick galvanized mild steel and 1.6-mm Mg AZ31B-H24) was used, but with sonotrode engaging steel piece. Various welding time, from 0.4 to 2.0 sec, were applied. Tensile lap-shear test, optical metallography, and scanning electron micrography were conducted for joint strength measurement and microstructural evaluation. The joint strength reached over 4.2 kN at 1.8 sec welding time. Mg-Zn eutectic was formed at the interface, indicating the interfacial temperature over 344°C. The study demonstrated USW to be a viable process for potential manufacturing of mixed-metal joints.

Ultrasonic Spot Welding of AZ31B to Galvanized Mild Steel

Ultrasonic spot welds were made between sheets of 0.8-mm-thick hot-dip-galvanized mild steel and 1.6-mm-thick AZ31B-H24. Lap-shear strengths of 3.0-4.2 kN were achieved with weld times of 0.3-1.2 s. Failure to achieve strong bonding of joints where the Zn coating was removed from the steel surface indicate that Zn is essential to the bonding mechanism. Microstructure characterization and microchemical analysis indicated temperatures at the AZ31-steel interfaces reached at least 344°C in less than 0.3 s. The elevated temperature conditions promoted annealing of the AZ31-H24 metal and chemical reactions between it and the Zn coating.

Tribological Characteristics of Electrolytic Coatings for Aluminum Engine Cylinder Lining Applications

The friction and wear characteristics of three commercially-available, electrolytic coatings for aluminum engine cylinder bores were compared to those of cast iron liners. A Ni/SiC electrocomposite, a hard anodized treatment, and a Plasma Electrolytic Oxidation (PEO) coating were investigated. ASTM standard test method G133-95, non-firing test method, for linearly reciprocating sliding wear was modified to use segments of piston rings and cylinder liners. Tests were conducted using Mr. Goodwrench™ 5W30 as a lubricant at room temperature. The normal force was 150N, the reciprocating frequency was 15Hz, the stroke length was 8mm, and the test duration was 60 minutes. Kinetic friction coefficients ranged from 0.1 to 0.22, typical of boundary lubrication. The Ni/SiC and cast iron samples exhibited the lowest friction. The wear resistance of the Ni/SiC coating was superior to that of cast iron.

Trade-Off Analysis and Systematic Optimization of a Heavy-Duty Diesel Hybrid Powertrain

While significant progress has been made in recent years to develop hybrid and battery electric vehicles for passenger car and light-duty applications to meet future fuel economy targets, the application of hybrid powertrains to heavy-duty truck applications has been very limited. The relatively lower energy and power density of batteries in comparison to diesel fuel and the operating profiles of most heavy-duty trucks, combine to make the application of hybrid powertrain for these applications more challenging. The high torque and power requirements of heavy-duty trucks over a long operating range, the majority of which is at constant cruise point, along with a high payback period, complexity, cost, weight and range anxiety, make the hybrid and battery electric solution less attractive than a conventional powertrain.

Time-Resolved Laser-Induced Incandescence Measurements of Particulate Emissions During Enrichment for Diesel Lean NOx Trap Regeneration

Laser-induced incandescence is used to measure time-resolved diesel particulate emissions for two lean NOx trap regeneration strategies that utilize intake throttling and in-cylinder fuel enrichment. The results show that when the main injection event is increased in duration and delayed 13 crank-angle degrees, particulate emissions are very high. For a repetitive pattern of 3 seconds of rich regeneration followed by 27 seconds of NOx-trap loading, we find a monotonic increase in particulate emissions during the loading intervals that approaches twice the initial baseline particulate level after 1000 seconds. In contrast, particulate emissions during the regeneration intervals are constant throughout the test sequence.

Three-Dimensional CFD Investigation of Pre-Spark Heat Release in a Boosted SI Engine

Low-temperature heat release (LTHR) in spark-ignited internal combustion engines is a critical step toward the occurrence of auto-ignition, which can lead to an undesirable phenomenon known as engine knock. Hence, correct predictions of LTHR are of utmost importance to improve the understanding of knock and enable techniques aimed at controlling it. While LTHR is typically obscured by the deflagration following the spark ignition, extremely late ignition timings can lead to LTHR occurrence prior to the spark, i.e., pre-spark heat release (PSHR). In this research, PSHR in a boosted direct-injection SI engine was numerically investigated using three-dimensional computational fluid dynamics (CFD). A hybrid approach was used, based on the G-equation model for representing the turbulent flame front and the multi-zone well-stirred reactor model for tracking the chemical reactions within the unburnt region.

Thermographic Measurements of Volatile Particulate Matter

Semi-volatile species in the exhaust can condense on the primary particulate matter (PM) forming significant secondary PM mass downstream1. We developed a new thermographic technique to measure the volatility of a particle population. The instrument is called vapor-particle separator (VPS)2. A two-parameter model was used to interpret the thermographic data3. These two parameters define volatilization potential and thermodynamic capacity of the particles. The volatization potential delineates the unique particle volatility, while the thermodynamic capacity illustrates the work required to eliminate the particles. The thermodynamic capacity is found much smaller for small particles than that for large particles.

The Vehicle Engine Cooling System Simulation Part 1 - Model Development

The Vehicle Engine Cooling System Simulation (VECSS) computer code has been developed at the Michigan Technological University to simulate the thermal response of the cooling system of an on-highway heavy duty diesel powered truck under steady and transient operation. This code includes an engine cycle analysis program along with various components for the four main fluid circuits for cooling air, cooling water, cooling oil, and intake air, all evaluated simultaneously. The code predicts the operation of the response of the cooling circuit, oil circuit, and the engine compartment air flow when the VECSS is operated using driving cycle data of vehicle speed, engine speed, and fuel flow rate for a given ambient temperature, pressure and relative humidity.

The Use of Unique Time History Input Excitation in the Dynamic Characterization of Automotive Mounts

The traditional method of dynamic characterization of elastomers used in industry has largely been based on sinusoidal input excitation. Discrete frequency sine wave signals at specified amplitudes are used to excite the elastomer in a step-sine sweep fashion. This paper will examine new methods of characterization using various broadband input excitations. These different inputs include continuous sine sweep (chirp), shaped random, and acquired road profile data. Use of these broadband data types is expected to provide a more accurate representation of conditions seen in the field, while helping to eliminate much of the interpolation that is inherent with the classic discrete step-sine technique. Results of the various input types are compared in this paper with those found using the classic discrete step-sine input.

The Use of Fuel Chemistry and Property Variations to Evaluate the Robustness of Variable Compression Ratio as a Control Method for Gasoline HCCI

On a gasoline engine platform, homogeneous charge compression ignition (HCCI) holds the promise of improved fuel economy and greatly reduced engine-out NOx emissions, without an increase in particulate matter emissions. In this investigation, a variable compression ratio (CR) engine equipped with a throttle and intake air heating was used to test the robustness of these control parameters to accommodate a series of fuels blended from reference gasoline, straight run refinery naphtha, and ethanol. Higher compression ratios allowed for operation with higher octane fuels, but operation could not be achieved with the reference gasoline, even at the highest compression ratio. Compression ratio and intake heat could be used separately or together to modulate combustion. A lambda of 2 provided optimum fuel efficiency, even though some throttling was necessary to achieve this condition. Ethanol did not appear to assist combustion, although only two ethanol-containing fuels were evaluated.

The Theoretical Development of Vehicle Engine Cooling Airflow Models Using Incompressible Flow Methods

A one-dimensional incompressible flow model covering the mechanisms involved in the airflow through an automotive radiator-shroud-fan system with no heat transfer was developed. An analytical expression to approximate the experimentally determined fan performance characteristics was used in conjunction with an analytical approach for this simplified cooling airflow model, and the solution is discussed with illustrations. A major result of this model is a closed form equation relating the transient velocity of the air to the vehicle speed, pressure rise characteristics and speed of the fan, as well as the dimensions and resistance of the radiator. This provides a basis for calculating cooling airflow rate under various conditions. The results of the incompressible flow analysis were further compared with the computational results obtained with a previously developed one-dimensional, transient, compressible flow model.

The Roles of Phosphorus and Soot on the Deactivation of Diesel Oxidation Catalysts

The deactivation of diesel oxidation catalysts (DOCs) by soot contamination and lube-oil derived phosphorus poisoning is investigated. Pt/CeO2/γ-AI2O3 DOCs aged using three different protocols developed by the authors and six high mileage field-returned DOCs of similar formulation are evaluated for THC and CO oxidation performance using a bench-flow reactor. Collectively, these catalysts exhibit a variety of phosphorus and soot morphologies contributing to performance deactivation.

The Prediction of Fatigue Sensitivity to Void Content for 3D Reinforced Composites

Three dimensional fabrics have seen increasing use lately as composite reinforcements. Advantages over prepreg or chopped fiber processes can include cost, handling, consistent quality, impact behavior, and resistance to delamination [1]. To gain acceptance in the transportation industry it is imperative that properties including dynamic and fatigue behavior be designable. A Progressive Failure Analysis (PFA) was developed jointly by Alpha Star Corp and NASA to predict fatigue life of composites and determine their damage mechanisms so that the life could be extended. The title of this software package is GENOA™, and it was used to focus on the three dimensional fabric called 3WEAVE™ made by 3TEX, Inc. It was discovered through fatigue testing that void content greatly affected fatigue life for the 3D E-glass fabric reinforcing a polyurethane modified vinyl ester resin called Dion 9800 from Reichhold. This is a common characteristic for most structural materials.

The Influence of Pneumatic Atomization on the Lean Limit and IMEP

Lean limit characteristics of a pneumatic port fuel injection system is compared to a conventional port fuel injection system. The lean limit was based on the measured peak pressure. Those cycles with peak pressures greater than 105 % of the peak pressure for a nonfiring cycle were counted. Experimental data suggests that there are differences in lean limit characteristics between the two systems studied, indicating that fuel preparation processes in these systems influence the lean limit behaviors. Lean limits are generally richer for pneumatic fuel injection than those for conventional fuel injection. At richer fuel-to-air ratios the pneumatic injector usually resulted in higher torques. A simple model to estimate the evaporation occurring in the inlet manifold provided an explanation for the observed data.

The Impact of Low Octane Hydrocarbon Blending Streams on the Knock Limit of “E85”

Ethanol is a very attractive fuel from an end-use perspective because it has a high chemical octane number and a high latent heat of vaporization. When an engine is optimized to take advantage of these fuel properties, both efficiency and power can be increased through higher compression ratio, direct fuel injection, higher levels of boost, and a reduced need for enrichment to mitigate knock or protect the engine and aftertreatment system from overheating. The ASTM D5798 specification for high level ethanol blends, commonly called “E85,” underwent a major revision in 2011. The minimum ethanol content was revised downward from 68 vol% to 51 vol%, which combined with the use of low octane blending streams such as natural gasoline introduces the possibility of a lower octane “E85” fuel.

The Filtration, Oxidation and Pressure Drop Characteristics of a Catalyzed Particulate Filter during Active Regeneration – A 1D Modeling Study

Active regeneration of a catalyzed particulate filter (CPF) is affected by a number of parameters specifically particulate matter loading and inlet temperature. The MTU 1-D 2-Layer CPF model [1] was used to analyze these effects on the pressure drop, oxidation and filtration characteristics of a CPF during active regeneration. In addition, modeling results for post loading experiments were analyzed to understand the difference between loading a clean filter as compared to a partially regenerated filter. Experimental data obtained with a production Cummins regenerative particulate filter for loading, active regenerations and post loading experiments were used to calibrate the MTU 1-D 2-Layer CPF model. The model predicted results are compared with the experimental data and were analyzed to understand the CPF characteristics during active regeneration at 1.1, 2.2 and 4.1 g/L particulate matter (PM) loading and CPF inlet temperatures of 525, 550 and 600°C.
