Weld Line Factors for Thermoplastics

Weld lines occur when melt flow fronts meet during the injection molding of plastic parts. It is important to investigate the weld line because the weld line area can induce potential failure of structural application. In this paper, a weld line factor (W-L factor) was adopted to describe the strength reduction to the ultimate strength due to the appearance of weld line. There were two engineering thermoplastics involved in this study, including one neat PP and one of talc filled PP plastics. The experimental design was used to investigate four main injection molding parameters (melt temperature, mold temperature, injection speed and packing pressure). Both the tensile bar samples with/without weld lines were molded at each process settings. The sample strength was obtained by the tensile tests under two levels of testing speed (5mm/min and 200mm/min) and testing temperatures (room temperature and -30°C). The results showed that different materials had various values of W-L factor.

Verification and Test Methodologies for Structural Aluminum Repair

The increasing use of aluminum in the design of Body In White (BIW) structures created the need to develop and verify repair methodologies specific to this substrate. Over the past century, steel has been used as the primary material in the production of automotive BIW systems. While repair methods and techniques in steel have been evolving for decades, aluminum structural repair requires special attention for such common practices as welding, mechanical fastening, and the use of adhesives. This paper outlines some of the advanced verification and testing methodologies used to develop collision repair procedures for the aluminum 2003 Jaguar XJ sedan. It includes the identification of potential failure modes found in production and customer applications, the formulation of testing methodologies, CAE verification testing and component subsystem prove-out. The objective of the testing was to develop repair methodologies that meet or exceed production system performance characteristics.

Variable Cam Timing (VCT) Knock Root Cause Analysis and Failure Mode Prevention

Knock in the Camshaft Torque Actuated (CTA) in the Variable Cam Timing (VCT) engine can be a NVH issue and a source of customer complaint. The knock noise usually occurs during hot idle when the VCT phaser is in the locked position and the locking pin is engaged. During a V8 engine development at Ford, the VCT knock noise was observed during hot idle run. In this paper investigation leading to the identification of the root cause through both test and the CAE simulation is presented. The key knock contributors involving torque and its rate of change in addition to the backlash level are discussed. A CAE metric to assess knock occurrence potential for this NVH failure mode is presented. Finally a new design feature in terms of locking pinhole positioning to mitigate or eliminate the knock is discussed.

Using Dimensional Analysis to Build a Better Transfer Function

A key ingredient in designing products that are more robust is a thorough knowledge of the physics of the ideal function of those products and the physics of the failure modes of those products. We refer to the mathematical functions describing this physics as the transfer functions for that product. Dimensional analysis (DA) is a well known, but often overlooked, tool for reducing the number of experiments needed to characterize a physical system. In this paper, we demonstrate how the application of DA can be used to reduce the size of a DOE needed to estimate transfer functions experimentally. Furthermore, the transfer function generated using DOEs with DA tend to be more general than those generated using larger DOEs directly on the design parameters. With ever-increasing competitive pressure and reduced product development time, a tool such as DA, which can dramatically reduce experimental cost, is an incredibly valuable addition to an engineers toolbox.

The paradigm for utilizing computer-aided engineering (CAE) to analyze automotive steering and suspension designs is rapidly changing. CAE's role has expanded beyond mere analysis to designing and improving product reliability and robustness. This paper presents an approach for avoiding the steering wheel nibble failure mode by improving robustness and therefore reliability through the use of CAE. For this paper, reliability is the ability of the system to avoid failure modes. A failure mode is any customer perceived deviation from ideal and avoiding failure modes naturally improves reliability. [1]

Use of Plastic Trim Fasteners for Automotive Trimming Applications

For many years, the use of in-mold fasteners has been avoided for various reasons including: not fully understanding the load cases in the part, the fear of quality issues occurring, the need for servicing, or the lack of understanding the complexity of all failure modes. The most common solution has been the use of secondary operations to provide attachments, such as, screws, metal clips, heat staking, sonic welding or other methods which are ultimately a waste in the process and an increase in manufacturing costs. The purpose of this paper is to take the reader through the design process followed to design an in-molded attachment clip on plastic parts. The paper explores the design process for in-molded attachment clips beginning with a design concept idea, followed by basic concept testing using a desktop 3D printer, optimizing the design with physical tests and CAE analysis, and finally producing high resolution 3D prototypes for validation and tuning.

The Biomechanics of Human Ribs: Material and Structural Properties from Dynamic Tension and Bending Tests

The purpose of this study was to quantify both the tensile material properties and structural response of human ribs in order to determine which variables contribute to regional variation in the strength of human ribs. This was done by performing 94 matched tests on human rib specimens; 46 tension coupon tests, 48 three-point bending tests. Contralateral matched specimens were dissected from anterior and lateral regions of ribs 4 through 7 of six male fresh frozen post mortem human subjects ranging from 42 to 81 years of age. Tension coupons were taken from one side of the thorax, while three-point bending specimens were taken from the opposite side as the tension coupons at corresponding anatomical locations. The results of the tension coupon testing showed that there were no significant differences with respect to region or rib level: ultimate stress (p=0.90; p=0.53), ultimate strain (p=0.49; p=0.86), or modulus (p=0.72; p=0.81).

Stress-Corrosion Cracking Evaluation of Hot-Stamped AA7075-T6 B-Pillars

High-strength aluminum alloys such as 7075 can be formed using advanced manufacturing methods such as hot stamping. Hot stamping utilizes an elevated temperature blank and the high pressure stamping contact of the forming die to simultaneously quench and form the sheet. However, changes in the thermal history induced by hot stamping may increase this alloy’s stress corrosion cracking (SCC) susceptibility, a common corrosion concern of 7000 series alloys. This work applied the breaking load method for SCC evaluation of hot stamped AA7075-T6 B-pillar panels that had been artificially aged by two different artificial aging practices (one-step and two-step). The breaking load strength of the specimens provided quantitative data that was used to compare the effects of tensile load, duration, alloy, and heat treatment on SCC behavior.

Steering Wheel Leather Peeling Off Failure Investigation and Analysis

Customer expectations for improved performance, comfort levels, and aesthetics have led automobile manufacturers to use leather for seats, steering wheels, instrument panels, door panels, and other components. To increase the drivers’ comfort level, there is always a soft pad layer applied under the leather in the steering wheel. This paper will describe a potential failure mode that occurs when materials migrate from one material to another material in multilayer material constructions. In this case dioctyl phthalate migrated from the soft pad layer into the leather surface, affecting the durability performance of the leather coating. This paper describes the failure and demonstrates an effective test methodology to test for this failure during the materials and components validation process.

Staking Design and Process Parameter Study of Hot-Air Cold Staking Process

An experimental evaluation to systematically study a hot air cold stake joining process was conducted with injection molded samples. Twelve material combinations consisting of six stud plate materials were matched with two hole plate materials (GDT 6400 and 18% talc filled PP). Seven stud designs with variations in size and geometry were used for each material combination. A proper heating temperature was first determined by heat characterization trials. Different heating times and stake heights were studied in the staking experiments. Pull tests were conducted to determine the strength of the joints and their failure mode. Results showed that material characteristics, material combinations, and process parameters all could contribute to variations in pull strength and different failure modes.

Spot Weld Fatigue of Dual Phase Steels

Spot weld fatigue performance of dual phase steels is of great interest due to much higher fatigue strength of its base steel. In this study, 0.8mm DP500-EG and 1.4mm DP600-GI were tested for both tensile shear and cross tension conditions. For comparison, tensile shear test was also conducted for 1.6mm HSLA350-GI and 0.8mm DQSK-GI. Although fatigue strength was different due to their different gages, by using the stress index, Ki, a parameter to describe the local stress condition, fatigue strength of all four steels merged to a narrow scatter band, indicating very little dependence of spot weld fatigue on the strength of the base steel. In addition, the effect of weld surface cracking on fatigue strength of dual phase steels is of concern due to their high strength, despite the fact that it can occur to any steels under conditions of high current or electrode misalignment.

Spot Weld Failure Loads under Combined Mode Loading Conditions

Failure loads of spot welds are investigated under static and impact loading conditions. A test fixture was designed and used to obtain maximum loads of spot welds under a range of combined opening and shear loads with different loading rates. Optical micrographs of the cross sections of spot welds before and after failure were obtained to understand the failure processes under various loading rates and different combinations of loads. The experimental results indicate that under nearly pure opening loads, the failure occurs along the nugget circumferential boundary. Under combined opening and shear loading conditions, the failure starts from the tensile side of the base metal near the nugget in a necking/shear failure mode. The effects of sheet thickness and combined load on the load carrying behavior of spot welds are investigated under static and impact loading conditions based on the experimental results.

Seat Performance in Rear Impacts: Seatback Deflection and Energy Dissipation

Occupant protection in rear crashes is complex. While seatbelts and head restraints are effective in rear impacts, seatbacks offer the primary restraint component to front-seat occupants in rear impacts. Seatback deflection due to occupant loading can occur in a previous rear crash and/or in multiple-rear event crashes. Seatback deflection will in-turn affect the plastic seatback deformation and energy absorption capabilities of the seat. This study was conducted to provide information on seatback deflection and seat energy consumption in low and high-speed rear impacts. The results can be used to examine seatback deflection and energy consumed in a previous rear impact, or in collisions with multiple rear impacts. Prior seatback deflection and energy absorption can affect the total remaining energy absorption and seat performance for a subsequent rear impact.

This paper describes a joint SAE automotive and aerospace Recommended Practice SAE J3168 now in development to standardize a process for Reliability Physics Analysis. This is a science-based approach to implement Physics-of-Failure research in conducting durability simulations in a Computer Aided Engineering Environment. It is used to calculate failure mechanism susceptibilities and estimate the likelihood of failure and the expected durability life of Electrical, Electronic and Electromechanical components and equipment, due to stresses such as mechanical shock, vibration, temperature cycling, etc. Reliability Physics Analysis is based on the material science principle of stress driven damage accumulation in materials. The process enables the identification of potential failure risks early in the design phase so that such risks can be designed out in order to efficiently design high reliable and robustness into electronic products.

Resistance Spot Weldability of Three Metal Stack Dual Phase 600 Hot-dipped Galvanized Steel

Fuel economy and federal safety regulations are driving automotive companies to use Dual Phase and other Advanced High Strength Steels (AHSS) in vehicle body structures. Joining and assembly plays a crucial role in the selection of these steels. Specifications are available for the resistance spot welding (RSW) of lower strength sheet steels, covering many aspects of the welding process from the stabilization procedure to endurance testing. Currently, specifications in the automotive industry for RSW with AHSS are limited. It is well known that welding of a thickness ratio greater than 1:2 poses a challenge. To utilize thinner gauge AHSS panels on body-in-white, welding schedules to join the thin to thick sheet steel stack-up are needed. Most of the existing published work was conducted on uncoated sheets and welded to the same thickness.

Residual Stresses in Cup Drawing of Automotive Alloys

Residual stresses in metals are caused by a number of processes such as inhomogeneous deformation, phase changes and temperature gradients. This investigation focuses on the residual stresses caused by plastic deformation of automotive metals. Such stresses are responsible for part springback and shape distortion in many manufacturing and assembly processes. Tensile residual stresses may lead to stress cracking and, in some alloys, to stress corrosion cracking which may ultimately lead to premature product failure. The residual stress potential of metals can be evaluated by using the Split Ring Test Method. The test can be used to evaluate the effect of materials on residual stresses in cup drawing. Drawn cups are used because they produce large amounts of residual stresses and, therefore, increase measurement accuracy and reduce experimental error. A closed form analytical solution is used to estimate residual stresses in split rings taken from sections cut from the drawn cups.

Residual Stress Induced Fretting Fatigue during Fatigue Testing for Materials Produced by Laser Powder Bed Fusion Process

Fretting fatigue was observed in standard cylindrical fatigue samples at the regions in contact with the grips of the test frames during fatigue testing for AlSi10Mg aluminum alloy produced by laser powder bed fusion process (L-PBF). The failure of the fatigue sample grips occurs much earlier than the failure of the gauge section. This results in a damaged sample and the sample cannot be reused to continue the test. This type of failure is rarely seen in materials produced by traditional manufacturing processes. In this study, X-ray residual stress analysis was performed to understand the cause of failure for L-PBF AlSi10Mg with the as-built surface condition. The result indicates that the fretting fatigue failure was caused by the strong tensile residual stress in the as-built state combining with the fretting wear between the sample and the grip. A few potential solutions to avoid the fretting fatigue failure were investigated.

As automotive competition is becoming more and more global, automotive products (vehicles or systems or components) are often developed in one market and made and/or used in other markets. The operating conditions are often different from one market to another market. If the market unique operating conditions are not considered in its development and manufacture process, the product may not fully perform its intended function over useful life period, and may experience fewer failure modes in one market but more or different failure modes in other markets. This paper presents a Reliability Engineering approach, based on “Failure Mode Avoidance”, to the product development for global automotive markets. The approach includes three phases: Discover operating conditions (noise factors) and their potential failure modes Develop countermeasures to deal with the noise factors, and Verify the effectiveness of the countermeasures using Reliability Demonstration Matrix.
