the use of Bench Wear tests in Materials Development

TWO TYPES of bench wear tests employed by the General Motors Research Laboratories are described, and examples are given to illustrate the application of the tests to material development problems. It is shown that correlation of a bench test with service may be achieved even when the laboratory test conditions do not appear to duplicate service conditions exactly. It is postulated that this behaviour is related to the formation of certain types of surface films during the wearing process. Some preliminary results are given of a study of the influence of lubricant type and material composition on the formation of anti-wear films.

Viscosity Effects on Engine Wear Under High-Temperature, High-Speed Conditions

Four multigrade engine oils, containing the same base oil plus SE additive package but VI improvers of differing shear stability, were evaluated in 80 000 km of high-speed, high-temperature vehicle service. Bearing, piston ring and valve guide wear, as well as oil consumption, oil filter plugging and engine cleanliness were all worse for the engines operated on the low-shear stability oils. The wear differences were traced to differences in high-shear-rate viscosity, while the cleanliness, filter plugging and oil consumption differences occurred because of excessive wear or polymer shear degradation. These results suggest that engine oil viscosity should be specified under high-shear-rate conditions.

Synthesis of Chassis Parameters for Ride and Handling on the 1997 Chevrolet Corvette

This paper describes the performance attributes of the all-new front and rear SLA (short-long arm) suspensions, steering system, and tires of the 1997 Corvette. The process by which these subsystem attributes flowed down from vehicle-level requirements for ride and handling performance is briefly described. Additionally, where applicable, specific subsystem attributes are rationalized back to a corresponding vehicle-level performance requirement. Suspension kinematic and compliance characteristics are described and contrasted to those of the previous generation (1984 to 1996 Model Year) Corvette. Both synthesis/analysis activities as well as mule-level vehicle development work are cited for their roles in mapping out specific subsystem attributes and related vehicle performance.

The more noise and vibration improvements are incorporated into our vehicles, the more customers notice squeaks and rattles (S&R). Customers increasingly perceive S&R as a direct indicator of vehicle build quality and durability. The high profile nature of S&R has the automotive industry striving to develop the understanding and technology of how to improve the S&R performance in the vehicle. Squeaks and itches make up a significant amount of Squeak and Rattle complaints found in today's vehicles. Squeaks and itches are the result of stick slip behavior between two interacting surfaces. Squeak itch behavior is dependent upon a large number of parameters including but not limited to: the material itself, temperature, humidity, normal load, system compliance, part geometry, velocity, surface roughness, wear, contaminants, etc. This paper will describe the analysis of sound data and friction data and the relationship between them.

Road Transducer - Objective Brake Balance Measurement Without Vehicle Instrumentation

During braking, the ability to utilize available tire-road friction is determined by brake balance. Previous methods for objectively measuring balance require various degrees of vehicle instrumentation and modification. The Road Transducer is a new measurement technique based on instrumented sections of roadway. Individual braking forces developed by each wheel are measured without vehicle instrumentation, modification, or special set up. This facilitates assessment of many vehicles required for statistical analyses. Brake balance data for several hundred vehicles are presented and provide insight to the nominal levels and variability of braking efficiencies found in the field.

Power Electronics for GM 2-Mode Hybrid Electric Vehicles

General Motors has developed a portfolio of advanced propulsion vehicles that has set the standard for optimal fuel economy in full-size utility vehicles. An overview of power electronics used in this portfolio, already available in the market, is presented. These components are key enablers for the strategic products in portfolio. Block diagrams for various configurations are also described to show common power electronics components used in traction and auxiliary systems. Briefly real wheel drive (RWD) and front wheel drive (FWD) vehicle applications are described. Specific analysis and test results are presented from development of Traction Power Inverter used in RWD vehicles. Vehicle-based durability profiles are used in analysis to predict IGBT power modules thermal performance. Using key metrics for volume and mass, benchmarking data is also presented.

Human Volunteer Testing of GM Air Cushions

From November 1970 through August 1971 an extensive program of static and dynamic air cushion inflation tests utilizing human volunteers was conducted at Holloman Air Force Base, New Mexico, sponsored by the Department of Transportation. Forty-one full cushion deployment static firings were made, with air cushion hardware and seating buck environment designed by General Motors. The static series was followed by 35 dynamic sled firings of human volunteers, beginning at 8.6 g (15.1 mph) and culminating at 21.7 g (31.5 mph). A major objective of both the static and dynamic test series was to identify changes in air-cushion design found necessary to improve its protective capability for human beings. Because of the severity of cushion deployment, one modification was made following the initial static tests: The orifice diameter size of the bag inlet was reduced from 1.0 to 0.6 in to diminish the rapidity of bag inflation. This modification proved effective in the dynamic series.

The purpose of this paper is to provide an overview of the process of selection, development and approval of General Motors original equipment TPC passenger car tires. We have attempted to minimize detail in each specific area, but intend to provide a general comprehension of the thought processes involved and the procedures used to select the proper tire size and type for a vehicle. We will then describe the tire performance criteria involved in the overall development and approval process and will subsequently consider tire noise requirements in somewhat greater detail. The paper will conclude by describing the General Motors Tire Performance Criteria (TPC) System, which is a documentation of the General Motors Tire Performance requirements and test procedures.

Development of an Aged Tire Durability Standard - Reinflation Study for Accelerated Laboratory Aging

In the work leading to the TREAD Act, some members of Congress expressed the need for some type of aging test on light vehicle tires. Since no industry-wide recommended practice existed, the ASTM F09.30 Aged Tire Durability task group was established in 2002 to develop a test standard. During the first phase of development, it was found that the process of oxidative aging depleted the level of oxygen in some tires below the point at which aging could effectively continue. Therefore, in the second phase, a research module was formulated to determine the most appropriate method by which to maintain the oxygen concentration in the tire at a sufficiently high level. The research encompassed the evaluation of test data from laboratory aged tires whose oxygen concentration was kept elevated either through a top-off method or a vent/reinflate method. This presentation focuses on the analyses conducted to determine the appropriate method by which to maintain oxygen concentration in the tire.

During the first phase (Phase 1) of aged durability test development, static oven aging of tires was selected as the preferred method of accelerated laboratory aging. representative material property changes and warranted further study. The objective of this follow-up Phase 2 oven aging study was to identify preferred temperatures and times (or ranges) for the accelerated oven aging of tires, which could yield material property changes similar to those observed for in-service tires. These studies were conducted on three tire models. Conclusions and recommendations for subsequent validation across a broad spectrum of consumer tire types were reached.

This presentation focuses on the effects of static aging in an oven using a 4 variable statistical design of experiment.

The target end-of-test condition was belt edge separation (or related tire conditions). One strategy, driven by that objective, has been a Steady State DOE investigating aging temperature and duration, as well as, roadwheel speed, pressure and deflection. Testing was performed on three tire types, including two where relevant field aging data was publicly available from NHTSA studies. A region of interest, within the design space, was identified where target end-of-test conditions were possible and undesirable (non-target or non-representative of those seen in consumer use) were avoided.

One strategy, driven by that objective, has been a steady state design of experiment investigating aging temperature and duration as well as roadwheel speed, pressure and deflection. The rationale behind investigating a steady state test and selecting these parameters and methodology for setting their initial values is reviewed.

Determination of Interior NVH Levels from Tire/Wheel Variations using a Monte Carlo Process

Variability in design (e.g. tolerance), material, manufacturing, or other sources of variation causes significant variation in vehicle noise, vibration and harshness (NVH) response. This leads to a higher percentage of produced vehicles with higher levels of NVH leading to higher number of warranty claims and loss of customer satisfaction, which are proven costly to the original equipment manufacturers (OEM). Measures must be taken to insure less warranty claims and higher levels of customer satisfaction. As a result, original equipment manufacturers have implemented design for variation in the design process to secure an acceptable (or within specification) response. We will focus on some aspects of design variations in a tire/wheel assembly that should be considered in the design process. In particular, certain materials (e.g. rubber) are known to have variation in stiffness that is either unavoidable or proven costly if tighter control is desired.

Correlating Lube Oil Filtration Efficiencies with Engine Wear

The level of filtration in an engine can have a significant impact on wear rates due to abrasive particles. Tests were conducted to establish a relationship between the level of filtration and abrasive engine wear. Although the tests were run in a laboratory environment, wear was reduced by as much as 70% by going from a 40 micron filter to a 15 micron filter. Testing was performed on a heavy duty diesel engine and later with an automotive gasoline engine. The results from both engines were consistent and showed that the relationship developed can be applied to nearly any internal combustion recipricating engine.

Combining DFSS and Multi-body Dynamics for Vehicle Ride Tuning

A methodology involving Design for Six Sigma (DFSS) and Multi-body dynamic simulation is employed to tune a body-on-frame vehicle, for improved ride (shake) performance. The design space is limited to four sets of symmetric body mounts for a vehicle. The stiffness and damping characteristics of the mounts are the control factors in the virtual experiment. Variation of these design parameters from the nominal settings, as well as axle size, tire and wheel combinations, tire pressure, shock damping, and vehicle speed constitute the noise factors. This approach proves to be an excellent predictor of the vehicle behavior, by which much insight as to influence of each parameter on vehicle performance is gained. Ultimately, specific recommendations for the control factor settings are provided. Subsequent hardware builds show excellent agreement with the analytical model and suggested tuning.

Anti-Lacerative Windshield Materials; Field Evaluation by General Motors

This paper describes a test of 2500 General Motors passenger cars equipped with anti-lacerative windshields and driven in rental fleets. It also de840391 scribes the laboratory tests conducted prior to the fleet installation of the test windshields. Evaluation of haze development caused by abrasion of the anti-lacerative surface will take several more years of exposure. Other test results have been encouraging, except for the difficulties encountered in the removal of stickers and decals from the inner surface.

Analysis of Contamination Protection for Brake Rotor

Contamination protection of brake rotors has been a challenge for the auto industry for a long time. As contamination of a rotor causes corrosion, and that in turn causes many issues like pulsation and excessive wear of rotors and linings, a rotor splash protection shield became a common part for most vehicles. While the rotor splash shield provides contamination protection for the brake rotor, it makes brake cooling performance worse because it blocks air reaching the brake rotor. Therefore, balancing between contamination protection and enabling brake cooling has become a key critical factor when the splash shield is designed. Although the analysis capability of brake cooling performance has become quite reliable, due to lack of technology to predict contamination patterns, the design of the splash protection shield has relied on engineering judgment and/or vehicle tests. Optimization opportunities were restricted by cost and time associated with vehicle tests.
