Understanding of LME Cracking Phenomenon in Spot Welding and Crack Prediction Using FE Analysis

The application of high-strength steel sheets to car bodies is expanding to improve the crashworthiness and achieve weight reduction [1, 2]. Conversely, in recent years, the occurrence of liquid metal embrittlement (LME) cracks has been discussed in resistance spot welding using a Zn-based coated high-strength steel [3-5]. This study examined the factors causing LME cracks and identified the locations of LME cracks found in resistance spot welds using a Zn-coated high-strength steel sheet. Furthermore, through an analytical approach using a scanning electron microscopy (SEM) and transmission electron microscopy (TEM), for a joint with an LME crack, it was found that (1) grain boundary fracture occurred at LME crack portion and its fracture surface was covered with Zn, (2) Zn penetrated into prior-austenite grain boundaries near the LME crack, and (3) Zn concentration decreased toward the tip of the Zn-penetrated site.

This paper introduces the Japanese standards and regulations of automobiles with brakes as the central subject and clarifies the difference from those of Europe and USA by comparison. Further, this paper describes not only the application status of the standards and regulations in Japan but also the features of structure and performance of Japanese trucks that are designed and produced under such standards and regulations. It can be said that the Japanese trucks are comparatively simple in structure but are in a level equal to or higher than European and USA automobiles in respect of performance. Also in respect of the international harmonization, the internationalization of standards is being conducted in Japan on the basis of ISO and the internationalization for regulations is considered to be under preparation.

With society demanding automobiles that provide higher fuel efficiency, safety of occupants in collisions and that at the end of their service life can be recycled with low environmental impact, the steel industry is tackling the needs of the automobile industry by developing ever-higher performance steel materials and simulation technologies that can demonstrate the performance of steel materials at the development stage without the need for costly prototype testing. Titanium Alloy Bar Suitable for Highly Efficient Wear-Resistance Treatment

To give the wear-resistance to titanium intake valves by simple oxidation treatment, oxidation condition and microstructure of Ti-6Al-4V bars were studied. The wear test using a valve simulator shows that the wear of the face oxidized at 820°C for 1 and 4h in air is superior to that of ferrous valves. The best micro-structure of Ti-6Al-4V bar is an acicular structure with the prior β grain size of 30 to 60 μ m in average, which prevents distortion during the oxidation treatment and has excellent mechanical properties.

The Development of Vibration Damping Steel Sheet For Automotive Use

Vibration Damping Steel Sheet (VDSS) for automotive use, which has a three layer structure of steel/viscoelastic resin/steel, has been studied. For automotive body panels, VDSS is required to have not only high vibration damping capability but also other properties such as bonding strength, formability, weldability and durability. In this research, the effect of resin layer on these properties was studied. It is found that VDSS which satisfies these properties can be made from thermosetting resin involving metal particles.

The Development of Low Noise Engine on Hino New “H” Series

This paper introduces the details of a low noise design realized by fully utilizing the theoretical methods for the prediction of noise and vibration, applied to Hino's new “H07D” engine. In the development of this engine, the reduction of the vehicle interior noise was one of the highest priority aims. For this purpose, the influence of the engine noise on the vehicle noise was firstly investigated to identify the major noise sources. Then, making best use of noise prediction techniques (FEM, etc.), the noise radiation mechanisms were clarified and the components identified as major noise sources were re-designed. In these improvements, the theoretical techniques also predicted carefully the effect of design changes on the related components, including their installation in an engine as required. These procedures achieved a remarkable noise reduction of the engine by cost effective methods.

Study on Exterior Idling Sound Quality Evaluation Method for Diesel Engine Trucks

In diesel engine trucks, the sound quality improvement as well as the noise level reduction is demanded because of their annoying exterior noise. The semantic differential method was applied to evaluate the sound quality of trucks. In order to improve the analytical accuracy, subjects who can evaluate the characteristics of sound quality were statistically selected among all the subjects. Comfortability and powerfulness were extracted as the principal components by using the data of the selected subjects. It has been clarified that the comfortability strongly relates to high frequency element ratio, high frequency level, etc. The powerfulness strongly relates to the Zwicker loudness.

Study of SiC Application to Diesel Particulate Filter (Part 2): Engine Test Results

The characteristics of a new diesel particulate filter material made of SiC were studied through engine tests in varying material properties, such as average pore diameter, and wall thickness. Compared to a conventional cordierite filter of the same size, particulate trapping efficiency is almost the same, and the pressure loss and the deterioration of fuel consumption can be reduced to about half with the optimum material properties. If the same pressure loss is allowed, the filter size can be reduced by 30%. Its good thermal conductivity prevents local temperature increases, which doubles the permissible amount of trapped particulates. As heat crack problems occurred in integral-type filters due to the high thermal expansion of SiC, a split-type filter having 49 filter segments with a square section was developed.

Study of SiC Application to Diesel Particulate Filter (Part 1): Material Development

We studied the use of SiC porous material for diesel particulate filters. Crystallities of SiC grow into hexagonal plates during sintering,but their sizes have not been controllable yet. We developed a production process that makes the average pore diameter as desired in limiting the pore size distribution to a narrow range. Diesel particulate filters made of SiC greatly reduce pressure loss even when a large quantity of particulates accumulates as compared with conventional wall-flow type filter of cordierite of the same size. This enables particulate filter to be made smaller. The good thermal conductivity of SiC allows fast regeneration without a temperature spike, but its large coefficient of thermal expansion causes heat cracks during rig tests and engine bench tests. The rig tests showed that the heat cracking problem can be solved if the length and diameter are below a certain threshold for each.

Study of Formable High Strength Steel Sheets for Automotive Panels

Weight reduction of automobiles is one of the most highlighted subjects in automobile industry from the energy saving and clean environment points of view. A typical approach for the purpose is to use high strength steel sheets as well as optimizing designs and using low density materials. It is not, however, easy to apply high strength steel sheets to automotive panels because of their strict requirement for the shape-fixability although a high dent resistance is also required. Besides the use of bake hardening steels, two different high strength steel sheets, which are a continuously annealed extra-low carbon titanium-added IF steel and a low carbon TRIP steel which contains about six volume% of austenite, were assessed for the application to automotive panels in combination with a tension-controled press-forming technique and showed as good shape-fixability as a conventional box-annealed aluminum-killed DDQ steel sheet when high blank-holding-forces were applied.

Strengthening of Surface Induction Hardened Parts for Automotive Shafts Subject to Torsional Load

The purpose of this study is twofold: to clarify the factors governing the torsional strength of surface induction hardened parts and, to present a method for strengthening automotive shaft parts for their weight reduction. The torsional strength against Mode III fracture can be expresssed by a new indicator, “equivalent hardness” defined as an average hardness weighted with the radius squared. If the equivalent hardness is continuously increased, the fracture mode change from Mode III to Mode I. The torsional strength against Mode I fracture is governed by grain boundary strength. Accordingly, the key-points in increasing the torsional strength of surface induction hardened parts are to raise the equivalent hardness and increase the grain boundary strength of the steel. By application of this method, the torsional strength of steel can be raised by 50%, which, in turn, enables about a 25% weight reduction for shaft parts.

Sound Quality of Audible Warning Devices

A large-size truck is equipped with a variety of audible warning devices. These warning devices are grouped into three categories by their usage, i.e., malfunction type, proximity type and attention type. The sound characteristics of warning sound that are investigated for each type are signal envelope, fundamental frequency and the number of harmonics. Many sounds are synthesized with nine fundamental frequencies, ten or fewer harmonics and two signal envelopes. With volume fixed, these sounds are evaluated using an unpleasantness rating scale, and the functional impression of these sound is also chosen. From the results, the range of fundamental frequencies, the number of harmonics and the shapes of signal envelopes for preferable sound quality are determined.

Recent Developments in Press Formability of Aluminum Alloy Sheets for Automotive Panels

Aluminum alloy sheets are used for automotive body-panels, but their small Young's modulus results in inferior shape-fixability than conventionally-applied steel sheets with similar strengths. Smaller radius of curvature, indicating better shape-fixability, is found at the center of a panel press-formed with higher blank holder force (BHF). Higher force can be applied for press-forming of alloy sheets with larger strain-hardening exponent (n value) induced by an increased addition of Mg. Recently-developed 5000 series alloy sheets containing 5.5 pct Mg and 0.3 pct Cu have an elongation over 33 pct at an ultimate tensile strength of 270 MPa and can be press-formed with better shape-fixability.

R&D and Analysis of Energy Consumption Improvement Factor for Advanced Clean Energy HEVs

Ultra-low energy consumption and ultra-low emission vehicle technologies have been developed by combining petroleum-alternative clean energy with a hybrid electric vehicle (HEV) system. Their component technologies cover a wide range of vehicle types, such as passenger cars, delivery trucks, and city buses, adsorbed natural gas (ANG), compressed natural gas (CNG), and dimethyl ether (DME) as fuels, series (S-HEV) and series/parallel (SP-HEV) for hybrid types, and as energy storage systems (ESSs), flywheel batteries (FWBs), capacitors, and lithium-ion (Li-ion) batteries. Evaluation tests confirmed that the energy consumption of the developed vehicles is 1/2 of that of conventional diesel vehicles, and the exhaust emission levels are comparable to Japan's ultra-low emission vehicle (J-ULEV) level.

Properties of a Newly Developed Organic Composite Coated Steel Sheet for Automotive Use

The newly developed sheet steel lightly coated with an organic composite is as follows. Zn-Ni alloy plated sheet steel with a coating weight of 30 g/m2 and average Ni concentration of 11.5 ∼12.0 % is chromated through electrolysis. The coating weight of chromate film is 50 ∼90 mg/m2 in Cr. Furthermore, emulsified olefin-acrylic acid copolymer resin mixed with colloidal silica of particle size 7 ∼8 nm applied to a thickness of 1.0 ∼1.8 μm. Olefin-acrylic acid copolymer resin and colloidal silica are mixed at the rate of 100 and 30 (parts by weight). It maintains excellent corrosion resistance even after forming, C-ED paint corrosion resistance and paint adhesion. Furthermore, it has excellent perforation resistance. The product has excellent weldability and is well suited to continuous forming, too.

We have taken notice of Zn-Fe alloy electroplating with an eye to developing new corrosion-resistant steel sheets for automotive use with both cosmetic corrosion resistance and perforating corrosion resistance, and as a result of investigations into its paintability and corrosion resistance over the whole range of its compositions, we have come to a conclusion that steel sheets with two-layer Zn-Fe alloy electroplating that consists of a thin upper layer with a 75 to 85% Fe content and a lower layer with a 10 to 20% Fe content is the best choice.

In order to clarify the effect of design and materials of the hem as well as the climatic factors on perforation corrosion of the automobile doors, field car and laboratory investigation has been carried out Field car investigation revealed that corrosion of the hem can be minimized by using two side galvanized steel plus adhesives. The ratio of wet/dry environment was evaluated in laboratory on hemmed sample, and it was found that the design of the hem in conjunction with the various wet/dry ratio affected the corrosion rate differently.

Oxidative Deterioration Properties of FAME-Blended Diesel Fuel

The correlation between newly approved EN 15751 and the internal diesel injector deposits (IDID) due to fuel oxidative deterioration has not been made clear. In the present research, the Rancimat method was slightly modified to research the relationship between fuel oxidative deterioration and the deterioration products generated from the fuel. After heating fuel at 120 to 150°C for a set period, insoluble deterioration products (IDID-like substances) were generated and their weights were measured. At the same time, the shifts of the conductivity in trap water were analyzed from a new perspective, and its relationship with the deterioration products was investigated. At 120°C and 130°C, conductivity rising rates after the inflection point (this set of data represents the rate of organic acid generation in the fuel, and we named “Oxidation rate”) exhibited a strong correlation with the quantity of deterioration products.

Hino Motors is about to launch a new truck model FA as a family product of the model FB class 5 category trucks which have been sold since 1986, Model FA, a class 3 category cab-over-engine truck has a GVW of 13,500 Lbs. and is powered by a 3.8 liter direct injection turbocharged diesel engine which produces 125 HP in conformity with federal exhaust gas emission regulations for 50 states. The new truck was designed and developed to satisfy several principal design objectives such as excellent maneuverability, driving comfort, superior fuel economy as well as sufficient reliability and durability within the simplest possible structure. This paper describes its design objectives, features focusing on cab and engine and technologies devoted to the development.

New 440MPa High-Strength Steel for Vehicle Outer-Panel

New 440MPa class high-strength steel, which had high r-value(1.6) and elongation(38%), was applied to outer-panel for the first time in the world. In this development FEM simulation was carried out to clarify the necessary steel properties, and the production conditions in strip mill were established. 10-kg weight reduction was realized by using this steel.
