2005 Ford GT Magnesium I/P Structure

This paper describes a new concept for a Ford GT instrument panel (IP) based on structural magnesium components, which resulted in what may be the industry's first structural IP (primary load path). Two US-patent applications are ongoing. Design criteria included cost, corrosion protection, crashworthiness assessments, noise vibration harshness (NVH) performance, and durability. Die casting requirements included feasibility for production, coating strategy and assembly constraints. The magnesium die-cast crosscar beam, radio box and console top help meet the vehicle weight target. The casting components use an AM60 alloy that has the necessary elongation properties required for crashworthiness. The resulting IP design has many unique features and the flexibility present in die-casting that would not be possible using conventional steel stampings and assembly techniques.

Ford GT 2005 vehicle was designed for performance, timing, cost, and styling to preserve Ford GT40 vintage look. In this vehicle program, many advanced manufacturing processes and light materials were deployed including aluminum and magnesium. This paper briefly explains one unique design concept for a Ford GT instrument panel comprised of a structural magnesium cross-car beam and other components, i.e. radio box and console top, which is believed to be the industry's first structural I/P from vehicle crash load and path perspectives. The magnesium I/P design criteria include magnesium casting properties, cost, corrosion protection, crashworthiness assessments, noise vibration harshness performance, and durability. Magnesium die casting requirements include high pressure die cast process with low casting porosity and sound quality, casting dimensional stability, corrosion protection and coating strategy, joining and assembly constraints.

A Computational Investigation of the Effects of Swirl Ratio and Injection Pressure on Mixture Preparation and Wall Heat Transfer in a Light-Duty Diesel Engine

In a recent study, quantitative measurements were presented of in-cylinder spatial distributions of mixture equivalence ratio in a single-cylinder light-duty optical diesel engine, operated with a non-reactive mixture at conditions similar to an early injection low-temperature combustion mode. In the experiments a planar laser-induced fluorescence (PLIF) methodology was used to obtain local mixture equivalence ratio values based on a diesel fuel surrogate (75% n-heptane, 25% iso-octane), with a small fraction of toluene as fluorescing tracer (0.5% by mass). Significant changes in the mixture's structure and composition at the walls were observed due to increased charge motion at high swirl and injection pressure levels. This suggested a non-negligible impact on wall heat transfer and, ultimately, on efficiency and engine-out emissions.

A Fuel Vapor Model (FVSMOD) for Evaporative Emissions System Design and Analysis

A fuel vapor system model (FVSMOD) has been developed to simulate vehicle evaporative emission control system behavior. The fuel system components incorporated into the model include the fuel tank and pump, filler cap, liquid supply and return lines, fuel rail, vent valves, vent line, carbon canister and purge line. The system is modeled as a vented system of liquid fuel and vapor in equilibrium, subject to a thermal environment characterized by underhood and underbody temperatures and heat transfer parameters assumed known or determined by calibration with experimental liquid temperature data. The vapor/liquid equilibrium is calculated by simple empirical equations which take into account the weathering of the fuel, while the canister is modeled as a 1-dimensional unsteady absorptive and diffusive bed. Both fuel and canister submodels have been described in previous publications. This paper presents the system equations along with validation against experimental data.

There are several reasons why it can be daunting to apply Six Sigma to product creation. Foremost among them, the functional performance of new technologies is unknown prior to starting a project. Although, Design For Six Sigma (DFSS) was developed to overcome this difficulty, a lack of applicable in-class case studies makes it challenging to train the product creation community. The current paper describes an in-class project which illustrates how Six Sigma is applied to a simulated product creation environment. A toy construction set (TCS) project is used to instruct students how to meet customer expectations without violating cost, packaging volume and design-complexity constraints.

A Multi-Variable Regression Model for Ergonomic Lifting Analysis with Digital Humans

The Snook tables (Liberty Mutual Tables) are a collection of data sets compiled from studies based on a psychophysical approach to material-handling tasks. These tables are used to determine safe loads for lifting, lowering, carrying pulling, and pushing. The tables take into account different population percentiles, gender, and frequency of activity. However, while using these tables to analyze a work place, Ergonomists often have to select from discrete data points closest to the actual work place parameters thereby reducing accuracy of results. To compound the problem further, multiple interrelated variables are involved, making it difficult to analyze parameters intuitively. For example, it can be difficult to answer questions such as, does reducing the lifting height lower the recommended lifting weight, if the lifting distance is increased? To resolve such issues, this paper presents a new methodology for implementing the Snook tables using multi variable regression.

A Novel Methodology to Characterize the Thermal Behavior of Automotive Seats

An automobile seat’s thermal performance can be challenging to quantify since it requires comprehensive human subject testing. Seat manufacturers must rely on subjective ratings to understand how the construction of a seat and its underlying heating and cooling technology may compare to other seats. Other factors may influence seat ratings published by global marketing information services companies (e.g., JD Power and Associates). In particular, occupants may be biased by the vehicle class in which a seat is installed and by how much the contribution of a specific vehicle’s HVAC system performance affects the perception of seat thermal comfort. Therefore, there is a need for an objective testing methodology that does not rely on human participants but is still capable of producing a thermal performance rating in terms of established thermal comfort scales.

A Packaging Layout to Mitigate Crosstalk for SiC Devices

SiC devices have inherent fast switching capabilities due to their superior material properties, and are considered potential candidates to replace Si devices for traction inverters in electrified vehicles in future. However, due to the comparatively low gate threshold voltage, SiC devices may encounter oscillatory false triggering especially during fast switching. This paper analyzed the causes of false triggering, and also studied the impact of a critical parasitic parameter - common source inductance. It is shown that crosstalk is the main cause for the false triggering in the case and some positive common source inductance help to mitigate the crosstalk issue. A packaging layout method is proposed to create the positive common source inductance through layout of control terminals / busbars, and/or the use of control terminal bonded wires at different height.

A Parametric DOE Study of Various Factors that Influence the CD Temperature in Automotive Radios

A continuous demand for added multimedia features in the automotive audio systems not only requires adequate cooling of the internal electronics, but also the media itself. Thermal engineers focus their efforts only on keeping the electronics below thresholds by conventional methods such as internal fans, heat sinks, etc., while overlooking the CD media. The environment within the instrument panel (IP) poses a challenge in maintaining the media at a temperature level that is comfortable to the human touch. This paper investigates the effectiveness of various factors that influence the CD temperature in a car player. These factors represent independent and interactive effects of the three modes of heat transfer. In this study, a design of experiment (DOE) technique is utilized to generate a response function that filters insignificant parameters and their interactions, in order to minimize the CD temperature.

A Research Study on a Curved Radiator Concept for Automotive Engine Cooling

The need to increase the fuel-efficiency of modern vehicles while lowering the emission footprint is a continuous driver in automotive design. This has given rise to the use of engines with smaller displacements and higher power outputs. Compared to past engine designs, this combination generates greater amounts of excess heat which must be removed to ensure the durability of the engine. This has resulted in an increase in the number and size of the heat exchangers required to adequately cool the engine. Further, the use of smaller, more aerodynamic front-end designs has reduced the area available in the engine compartment to mount the heat exchangers. This is an issue, since the reduced engine compartment space is increasingly incapable of supporting an enlarged rectangular radiator system. Thus, this situation demands an innovative solution to aid the design of radiator systems such that the weight is reduced while maintaining the engine within acceptable operating temperatures.

Thermal comfort in automotive seating has been studied and discussed for a long time. The available research, because it is focused on the components, has not produced a model that provides insight into the human-seat system interaction. This work, which represents the beginning of an extensive research program, aims to establish the foundation for such a model. This paper will discuss the key physiological, psychological, and biomechanical factors related to perceptions of thermal comfort in automotive seats. The methodology to establish perceived thermal comfort requirements will also be presented and discussed.

A Study of Kinematics of Occupants Restrained with Seat Belt Systems in Component Rollover Tests

An experimental study was conducted using a dynamic rollover component test system (ROCS) to study the effects of activating a pyro-mechanical buckle pre-tensioner and an electric retractor on the driver and front right passenger head and pelvis excursions. The ROCS is a unique system capable of producing vehicle responses that replicate four distinct phases of a tripped rollover: trip initiation, roll initiation, free-flight vehicle rotation, and vehicle to ground contact. This component test system consists of a rigid occupant compartment derived from a mid-size SUV with complete 1st row seating and interior trim, a simulated vehicle suspension system and an elastic vehicle-to-ground-contact surface. The ROCS system was integrated with a Deceleration Rollover Sled (DRS). Dynamic responses of the ROCS system, including both the rigid compartment and occupant, were measured and recorded.

A Transient, Multi-Cylinder Engine Model Using Modelica

This paper describes a transient, thermodynamic, crank angle-based engine model in Modelica that can be used to simulate a range of advanced engine technologies. A single cylinder model is initially presented and described, along with its validation against steady-state dynamometer test data. Issues related to this single cylinder validation are discussed, including the appropriate conservation of hot residual gases under very early intake valve opening (IVO) conditions. From there, the extension from a single cylinder to a multi-cylinder V8 engine model is explained and simulation results are presented for a transient cylinder-deactivation scenario on a V8 engine.

A/C Moan - its Diagnostics and Control

Air-conditioning (A/C) induced moan is a very commonly observed phenomenon in automotive refrigerant systems. Since most of the automotive A/C systems cycle ON/OFF four to six times every minute, the A/C induced moan is quite readily audible under engine idle and even while driving, especially under lower engine/vehicle speeds. It is not unusual for an A/C compressor to moan or not, on some vehicle/s under certain operating conditions. Most of the OEMs resolve or suppress the A/C moan potential to barely audible levels. However, under some unique and extreme operating conditions, A/C moan is quite readily induced and often results in customer complaints. This paper discusses A/C moan related root-causes, sources and paths of propagation. A systematic diagnostic test-procedure is also described to diagnose and develop the needed most cost-effective design-fixes. Finally, based on this case-study - some objective targets are recommended to suppress the A/C moan to acceptable levels.

Accelerated Corrosion Testing of Automotive Evaporators and Condensers

There is an ongoing effort in the industry to develop an accelerated corrosion test for automotive heat exchangers. This has become even more important as automakers are focusing on corrosion durability of 15 years in the field versus current target of 10 years. To this end an acid immersion test was developed and reported in a previous paper for condensers (1). This paper extends those results to evaporators and establishes the efficacy of the test using these results and those reported in the literature. The paper also discusses variability in corrosion test results as observed in tests such as ASTM G85:A3 Acidified Synthetic Sea Water Test (SWAAT), and its relation to field durability.

Advanced Predictive Diesel Combustion Simulation Using Turbulence Model and Stochastic Reactor Model

Today numerical models are a major part of the diesel engine development. They are applied during several stages of the development process to perform extensive parameter studies and to investigate flow and combustion phenomena in detail. The models are divided by complexity and computational costs since one has to decide what the best choice for the task is. 0D models are suitable for problems with large parameter spaces and multiple operating points, e.g. engine map simulation and parameter sweeps. Therefore, it is necessary to incorporate physical models to improve the predictive capability of these models. This work focuses on turbulence and mixing modeling within a 0D direct injection stochastic reactor model. The model is based on a probability density function approach and incorporates submodels for direct fuel injection, vaporization, heat transfer, turbulent mixing and detailed chemistry.

Aerodynamic Investigation of Cooling Drag of a Production Pickup Truck Part 1: Test Results

The airflow that enters the front grille of a ground vehicle for the purpose of component cooling has a significant effect on aerodynamic drag. This drag component is commonly referred to as cooling drag, which denotes the difference in drag measured between open grille and closed grille conditions. When the front grille is closed, the airflow that would have entered the front grille is redirected around the body. This airflow is commonly referred to as cooling interference airflow. Consequently, cooling interference airflow can lead to differences in vehicle component drag; this component of cooling drag is known as cooling interference drag. One mechanism that has been commonly utilized to directly influence the cooling drag, by reducing the engine airflow, is active grille shutters (AGS). For certain driving conditions, the AGS system can restrict airflow from passing through the heat exchangers, which significantly reduces cooling drag.

An electromechanically driven valve train offers unprecedented flexibility to optimize engine operation for each speed load point individually. One of the main benefits is the increased fuel economy resulting from unthrottled operation. The absence of a restriction at the entrance of the intake manifold leads to wave propagation in the intake system and makes a direct measurement of air flow with a hot wire air meter unreliable. To deliver the right amount of fuel for a desired air-fuel ratio, we therefore need an open loop estimate of the air flow based on measureable or commanded signals or quantities. This paper investigates various expressions for air charge in camless engines based on quasi-static assumptions for heat transfer and pressure.

Air Charge and Residual Gas Fraction Estimation for a Spark-Ignition Engine Using In-Cylinder Pressure

An accurate estimation of cycle-by-cycle in-cylinder mass and the composition of the cylinder charge is required for spark-ignition engine transient control strategies to obtain required torque, Air-Fuel-Ratio (AFR) and meet engine pollution regulations. Mass Air Flow (MAF) and Manifold Absolute Pressure (MAP) sensors have been utilized in different control strategies to achieve these targets; however, these sensors have response delay in transients. As an alternative to air flow metering, in-cylinder pressure sensors can be utilized to directly measure cylinder pressure, based on which, the amount of air charge can be estimated without the requirement to model the dynamics of the manifold.

Air Conditioning System Performance and Vehicle Fuel Economy Trade-Offs for a Hybrid Electric Vehicle

In this paper, the tradeoff relationship between the Air Conditioning (A/C) system performance and vehicle fuel economy for a hybrid electric vehicle during the SC03 drive cycle is presented. First, an A/C system model was integrated into Ford’s HEV simulation environment. Then, a system-level sensitivity study was performed on a stand-alone A/C system simulator, by formulating a static optimization problem which minimizes the total energy use of actuators, and maintains an identical cooling capacity. Afterwards, a vehicle-level sensitivity study was conducted with all controllers incorporated in sensitivity analysis software, under three types of formulations of cooling capacity constraints. Finally, the common observation from both studies, that the compressor speed dominates the cooling capacity and the EDF fan has a marginal influence, is explained using the thermodynamics of a vapor compression cycle.
