Ultrasonic Cavitation Based Casting of Aluminum Matrix Nanocomposites for Automobile Structures

The properties of aluminum alloys reinforced by ceramic nanoparticles (less than 100nm) would be enhanced considerably while the ductility is retained over that of the native alloy. The potential of bulk Al-based metal matrix nano-composites (Al MMNCs) cannot be fully developed for industrial applications unless complex structural Al MMNC components can be fabricated cost effectively, such as by casting. Reliable bulk Al MMNCs cannot be cast unless the nanoparticles can be dispersed and distributed uniformly in molten Al alloys. This paper investigates a high volume production method for high performance aluminum matrix nanocomposites, in particular, the application of high intensity ultrasonic cavitation in mixing and dispersing nano-sized ceramic particles in Al melts to cast bulk Al MMNCs for complex automobile structures. Nano-sized SiC particles have been dispersed in molten aluminum alloy A356 for casting.

Time-Resolved Emission Sampling in a Direct-Injection Engine

Time-resolved measurements were made of the gas composition at the exhaust port of a direct-injection two-stroke engine operating at 2000 rpm and an air-fuel ratio of 30:1. A high-speed sampling valve capable of 1.0 ms (12 CAD) time resolution was used to collect samples 1 cm downstream of the exhaust port of the engine. The time-resolved NOx, CO2 and CO concentrations decreased continuously during the scavenging process due to the dilution by short-circuited air. The hydrocarbon emissions, however, behaved significantly differently from the other species. At the time of exhaust port opening the concentration was low, it reached a maximum value by BDC, then decreased slightly in the latter part of the scavenging event. The dilution rates calculated for the hydrocarbon data gave negative values, indicating that there was a significant production of hydrocarbons during the gas exchange period.

The Effects of Wall Temperature on Flame Structure During Flame Quenching

The effect of wall temperature on single surface flame quenching and flame structure of an atmospheric premixed methane-air flame was studied. The luminous region of a laminar flame was located at an angle of 45 degrees to a temperature- controlled surface. C2 laser-induced fluorescence was used as an indicator of flame position while Raman spectroscopy was used to determine gas temperature profiles near the surface. These measurements were conducted for wall positions (vertical distance from the surface) ranging from 50 mm to 1.0 mm and wall temperatures ranging from 150 °C to 600 °C. C2 laser-induced fluorescence measurements indicated flame position is affected by the presence of a surface and the surface temperature. Larger C2 fluorescence intensity values were observed for higher wall temperatures at all distances from the surface.

The Effects of Mixture Stratification on Combustion in a Constant-Volume Combustion Vessel

The role of mixture stratification on combustion rate has been investigated in a constant volume combustion vessel in which mixtures of different equivalence ratios can be added in a spatially and temporally controlled fashion. The experiments were performed in a regime of low fluid motion to avoid the complicating effects of turbulence generated by the injection of different masses of fluid. Different mixture combinations were investigated while maintaining a constant overall equivalence ratio and initial pressure. The results indicate that the highest combustion rate for an overall lean mixture is obtained when all of the fuel is contained in a stoichiometric mixture in the vicinity of the ignition source. This is the result of the high burning velocity of these mixtures, and the complete oxidation which releases the full chemical energy.

The Effect of Fuel Aromatic Structure and Content on Direct Injection Diesel Engine Particulates

A single cylinder, Cummins NH, direct-injection, diesel engine has been operated in order to evaluate the effects of aromatic content and aromatic structure on diesel engine particulates. Results from three fuels are shown. The first fuel, a low sulfur Chevron diesel fuel was used as a base fuel for comparison. The other fuels consisted of the base fuel and 10% by volume of 1-2-3-4 tetrahydronaphthalene (tetralin) a single-ring aromatic and naphthalene, a double-ring aromatic. The fuels were chosen to vary aromatic content and structure while minimizing differences in boiling points and cetane number. Measurements included exhaust particulates using a mini-dilution tunnel, exhaust emissions including THC, CO2, NO/NOx, O2, injection timing, two-color radiation, soluble organic fraction, and cylinder pressure. Particulate measurements were found to be sensitive to temperature and flow conditions in the mini-dilution tunnel and exhaust system.

The Development of the University of Wisconsin's Parallel Hybrid-Electric Aluminum Intensive Vehicle

For competition in the 1998 FutureCar Challenge (FCC98), the University of Wisconsin - Madison FutureCar Team has designed and built a lightweight, charge sustaining, parallel hybrid electric vehicle by modifying a 1994 Mercury Sable Aluminum Intensive Vehicle (AIV), nicknamed the Aluminum Cow. The Wisconsin team is striving for a combined, FTP cycle gasoline-equivalent fuel economy of 21.3 km/L (50 mpg) and Ultra Low Emissions Vehicle (ULEV) federal emissions levels while maintaining the full passenger/cargo room, appearance, and feel of a full-size car. To reach these goals, Wisconsin has concentrated on reducing the overall vehicle weight. In addition to customizing the drivetrain, the team has developed a vehicle control strategy that both aims to achieve these goals and also allows for the completion of a reliable hybrid in a short period of time.

Stator Side Voltage Regulation of Permanent Magnet Generators

Permanent magnet AC generators are robust, inexpensive, and efficient compared to wound-field synchronous generators with brushless exciters. Their application in variable-speed applications is made difficult by the variation of the stator voltage with shaft speed. This paper presents the use of stator-side reactive power injection as a means of regulating the stator voltage. Design-oriented analysis of machine performance for this mode of operation identifies an appropriate level of machine saliency that enables excellent terminal voltage regulation over a specified speed and load range, while minimizing stator current requirements. This paper demonstrates that the incorporation of saliency into the permanent magnet generator can significantly reduce the size of the reactive current source that is required to regulate the stator voltage during operation over a wide range of speeds and loads.

Ring Pack Crevice Effects on the Hydrocarbon Emissions from an Air-Cooled Utility Engine

The effect of the ring pack storage mechanism on the hydrocarbon (HC) emissions from an air-cooled utility engine has been studied using a simplified ring pack model. Tests were performed for a range of engine load, two engine speeds, varied air-fuel ratio and with a fixed ignition timing using a homogeneous, pre-vaporized fuel mixture system. The integrated mass of HC leaving the crevices from the end of combustion (the crank angle that the cumulative burn fraction reached 90%) to exhaust valve closing was taken to represent the potential contribution of the ring pack to the overall HC emissions; post-oxidation in the cylinder will consume some of this mass. Time-resolved exhaust HC concentration measurements were also performed, and the instantaneous exhaust HC mass flow rate was determined using the measured exhaust and cylinder pressure.

Reinventing the Internal Combustion (IC) Engine Head and Exhaust Gaskets

This paper describes how a blend of silicon polymers, mixed with the right combination of fillers, enables the production of durable rubber IC engine head and exhaust gaskets. The resin blend, when mixed with glass fiber reinforcement, produces a liquid sealant suitable for exhaust gasket applications. The exhaust sealant and laminate head gaskets were tested on Ford 460 truck engines at Jasper Engine Company and completed more than 5,000 hours of durability testing without incident. Fabric reinforced polymer (FRP) head and exhaust gaskets can be laser cut from molded laminates, creating a ceramic glass-sealed edge. Thermogravimetric scans of typical gasket laminate material reveal an 88%-yield at 1000°C. FRP head gaskets also enable the cost-effective production of multiple spark ignition (MSI) head gaskets.

Reduced Magnet Designs and Position Self-Sensing Control Methods of Flux-Intensifying Permanent Magnet Synchronous Machines

This paper presents advanced and cost-reducing technologies of a motor drive system with reduced permanent magnets but without a position sensor. The key enabler is the integration of novel designs of flux-intensifying interior permanent magnet synchronous machines (FI-IPMSMs) and position self-sensing control technologies. In this paper, we focus on two advantages of FI-IPMSM over conventional flux-weakening interior permanent magnet synchronous machines (FW-IPMSMs). The first benefit is that thinner magnets are possible and there is less concern for demagnetization because of its significantly smaller flux-weakening current. This paper presents two design examples of FI-IPMSMs, one of which has not only smaller magnets but also similar power conversion capability. The second advantage is reduced saturation and cross-saturation effect, which leads to improved position self-sensing capability.

Radio-Frequency (RF) Technology for Filter Microwave Regeneration System*

A new diesel exhaust particulate trap system was developed to control diesel particulate emissions from buses in large cities in China. This system was equipped with a microwave heater for the purpose of filter regeneration. To achieve effective and efficient filter regeneration, a radio-frequency (RF) technology was employed. The RF technology measured the amount of particulate trapped in filter, and it controlled filter regeneration using microwave signal. In this paper, the on-line diesel particulate measurement system was described, and experimental study of this measurement system was reported. The experimental results proved the effectiveness of the RF technology in the application of this diesel particulate trap system.

Progress Towards Diesel Combustion Modeling

Progress on the development and validation of a CFD model for diesel engine combustion and flow is described. A modified version of the KIVA code is used for the computations, with improved submodels for liquid breakup, drop distortion and drag, spray/wall impingement with rebounding, sliding and breaking-up drops, wall heat transfer with unsteadiness and compressibility, multistep kinetics ignition and laminar-turbulent characteristic time combustion models, Zeldovich NOx formation, and soot formation with Nagle Strickland-Constable oxidation. The code also considers piston-cylinder-liner crevice flows and allows computations of the intake flow process in the realistic engine geometry with two moving intake valves. Significant progress has been made using a modified RNG k-ε turbulence model, and a multicomponent fuel vaporization model and a flamelet combustion model have been implemented.

Processing and Characterization of Solid and Microcellular PHBV/Coir Fiber Composites

Poly(3-hydroxybutyrate-co-3-hydroxyvalerate) (PHBV)/coir fiber composites were prepared via both conventional and microcellular injection-molding processes. The surface of the hydrophilic coir fiber was modified by alkali and silane-treatment to improve its adhesion with PHBV. The morphology, thermal, and mechanical properties were investigated. The addition of coir fiber (treated and untreated) reduced cell size and increased cell density. Further decrease in cell size and increase in cell density were observed for treated fibers compared with PHBV/untreated fiber composites. Mechanical properties such as specific toughness and strain-at-break improved for both solid and microcellular specimens with the addition of coir fibers (both treated and untreated); however, the specific modulus remained essentially the same statistically while the specific strength decreased slightly.

Predictions of Residual Gas Fraction in IC Engines

It is well known that the accuracy of simulations of combustion processes in diesel and spark ignited (SI) engines depends on the initial conditions within the cylinder at intake valve closure (IVC). Residual gas affects the engine combustion processes through its influence on charge mass, temperature and dilution. In SI engines, there is little oxygen in the residual gas, and thus the dilution effect on flame propagation is more significant than in compression ignited (CI) engines. However, in CI engines, the ignition delay depends strongly on the in-cylinder gas temperature, which is proportional to the gas temperature at IVC. Furthermore, ignition delay is significantly affected by how much oxygen is present, which is also partly determined by the residual gas fraction. Therefore, it is of extreme importance to determine residual gas concentrations accurately.

The CPBF is a quad-middeck locker playload to be mounted in the EXPRESS Rack that will be installed in the International Space Station (ISS). The CPBF integrates proven ASTROCULTURE” technologies, state-of-the-art control software, and fault tolerance and recovery technologies together to increase overall system efficiency, reliability, robustness, flexibility, and user friendliness. The CPBF provides a large plant growing volume for the support of commercial plant biotechnology studies and/or applications for long time plant research in a reduced gravity environment.

Optimizing the University of Wisconsin's Parallel Hybrid-Electric Aluminum Intensive Vehicle

The University of Wisconsin - Madison FutureCar Team has designed and built a lightweight, charge sustaining, parallel hybrid-electric vehicle for entry into the 1999 FutureCar Challenge. The base vehicle is a 1994 Mercury Sable Aluminum Intensive Vehicle (AIV), nicknamed the “Aluminum Cow,” weighing 1275 kg. The vehicle utilizes a high efficiency, Ford 1.8 liter, turbo-charged, direct-injection compression ignition engine. The goal is to achieve a combined FTP cycle fuel economy of 23.9 km/L (56 mpg) with California ULEV emissions levels while maintaining the full passenger/cargo room, appearance, and feel of a full-size car. Strategies to reduce the overall vehicle weight are discussed in detail. Dynamometer and experimental testing is used to verify performance gains.

Optimization of a Large Diesel Engine via Spin Spray Combustion*

A numerical simulation and optimization study was conducted for a medium speed direct injection diesel engine. The engine's operating characteristics were first matched to available experimental data to test the validity of the numerical model. The KIVA-3V ERC CFD code was then modified to allow independent spray events from two rows of nozzle holes. The angular alignment, nozzle hole size, and injection pressure of each set of nozzle holes were optimized using a micro-genetic algorithm. The design fitness criteria were based on a multi-variable merit function with inputs of emissions of soot, NOx, unburned hydrocarbons, and fuel consumption targets. Penalties to the merit function value were used to limit the maximum in-cylinder pressure and the burned gas temperature at exhaust valve opening. The optimization produced a 28.4% decrease in NOx and a 40% decrease in soot from the baseline case, while giving a 3.1% improvement in fuel economy.

Modeling Diesel Engine Spray Vaporization and Combustion

Diesel engine in-cylinder combustion processes have been studied using computational models with particular attention to spray development, vaporization, fuel/air mixture formation and combustion. A thermodynamic zero-dimensional cycle analysis program was used to determine initial conditions for the multidimensional calculations. A modified version of the time-dependent, three-dimensional computational fluid dynamics code KIVA-II was used for the computations, with a detailed treatment for the spray calculations and a simplified model for combustion. The calculations were used to obtain an understanding of the potential predictive capabilities of the models. It was found that there is a strong sensitivity of the results to numerical grid resolution. With proper grid resolution, the calculations were found to reproduce experimental data for non- vaporizing and vaporizing sprays. However, for vaporizing sprays with combustion, extremely fine grids are needed.

Misfire Detection and Cylinder Pressure Reconstruction for SI Engines

Many researchers have studied and developed methods for on-board engine combustion misfire detection in production vehicles. Misfiring can damage the catalytic converter within a short time and can lead to increased emission levels. For that reason, the on-board detection of engine misfire is one requirement of the On Board Diagnosis II (OBDII) Regulation and a recent interest for many researchers. One object in this paper is to propose a misfire detection method for multi-cylinder SI engines. The detection is achieved by examining the estimated cylinder pressures and combustion heat release rates in engine cylinders. The Sliding Observer methodology is applied in these estimations. This detection method provides a reliable and low-cost way to diagnose engine misfires. The other object of the paper is to eliminate large estimation errors due to system unobservability and reconstruct cylinder pressures.

Measurement and Modeling of Thermal Flows in an Air-Cooled Engine

Control of the flow of thermal energy in an air-cooled engine is important to the overall performance of the engine because of potential effects on engine performance, durability, design, and emissions. A methodology is being developed for the assessment of thermal flows in air-cooled engines, which includes the use of cycle simulation and in-cylinder heat flux measurements. The mechanism for the combination of cycle simulation, the measurement of in-cylinder heat flux and wall temperatures, and comparison of predicted and measured heat flux in the methodology is presented. The methodology consists of both simulation and experimental phases. To begin, a one-dimensional gas dynamics code (WAVE) has been used in conjunction with a detailed in-cylinder flow and combustion model (IRIS) in order to simulate engine operation in a variety of operating conditions. The methods used to apply the model to the air-cooled engine case are described in detail.
