Virtual Transmission Evaluation Using an Engine-in-the-Loop Test Facility

This paper describes an approach to reduce development costs and time by frontloading of engineering tasks and even starting calibration tasks already in the early component conception phases of a vehicle development program. To realize this, the application of a consistent and parallel virtual development and calibration methodology is required. The interaction between vehicle subcomponents physically available and those only virtually available at that time, is achieved with the introduction of highly accurate real-time models on closed-loop co-simulation platforms (HiL-simulators) which provide the appropriate response of the hardware components. This paper presents results of a heterogeneous testing scenario containing a real internal combustion engine on a test facility and a purely virtual vehicle using two different automatic transmission calibration and hardware setups.

Variable compression in SI engines

Downsizing is an effective way to further improve the efficiency of SI engines. To make most of this concept, the compression ratio has to be adjusted during engine operation. Thus, the efficiency disadvantages during part load can be eliminated. A fuel consumption reduction of up to 30% can be realized compared to naturally aspirated engines of the same power. After the assessment of several known concepts it turned out that the eccentric crankshaft positioning represents an appropriate solution which meets the requirements of good adjustability, unaltered inertia forces, low power demand of the positioning device and reasonable design effort. The basic challenges posed by the eccentric crankshaft positioning have been tackled, namely the crankshaft bearing and the integration of the newly developed power take-offs which have almost no influence on the base design.

Transient Drive Cycle Modeling of Supercharged Powertrains for Medium and Heavy Duty On-Highway Diesel Applications

The problem with traditional drive cycle fuel economy analysis is that kinematic (backward looking) models do not account for transient differences in charge air handling systems. Therefore, dynamic (forward looking) 1D performance simulation models were created to predict drive cycle fuel economy which encompass all the transient elements of fully detailed engine and vehicle models. The transient-capable technology of primary interest was mechanical supercharging which has the benefit of improved boost response and "time to torque." The benefits of a supercharger clutch have also been evaluated. The current US class 6-8 commercial vehicle market exclusively uses turbocharged diesel engines. Three vehicles and baseline powertrains were selected based on a high-level review of vehicle sales and the used truck marketplace. Fuel economy over drive cycles was the principal output of the simulation work. All powertrains are based on EPA 2010 emission regulations.

The Impact of Different Biofuel Components in Diesel Blends on Engine Efficiency and Emission Performance

Within the Cluster of Excellence “Tailor-Made Fuels from Biomass” at RWTH Aachen University, the Institute for Combustion Engines carried out an investigation program to explore the potential of future biofuel components in Diesel blends. In this paper, thermodynamic single cylinder engine results of today's and future biofuel components are presented with respect to their engine-out emissions and engine efficiency. The investigations were divided into two phases: In the first phase, investigations were performed with rapeseed oil methyl ester (B100) and an Ethanol-Gasoline blend (E85). In order to analyze the impact of different fuel blends, mixtures with 10 vol-% of B100 or E85 and 90 vol-% of standardized EN590 Diesel were investigated. Due to the low cetane number of E85, it cannot be used purely in a Diesel engine.

The Contribution of Engine Mechanics to Improved Fuel Economy

Measures for reducing engine friction within the powertrain are assessed in this paper. The included measures work in combination with several new technologies such as new combustion technologies, downsizing and alternative fuels. The friction reduction measures are discussed for a typical gasoline vehicle. If powertrain friction could be eliminated completely, a reduction of 15% in CO2 emissions could be achieved. In order to comply with more demanding CO2 legislations, new technologies have to be considered to meet these targets. The additional cost for friction reduction measures are often lower than those of other new technologies. Therefore, these measures are worth following up in detail.

Systematic Approach to Analyze and Characterize Pre-ignition Events in Turbocharged Direct-injected Gasoline Engines

Downsized direct-injected boosted gasoline engines with high specific power and torque output are leading the way to reduce fuel consumption in passenger car vehicles while maintaining the same performance when compared to applications with larger naturally aspirated engines. These downsized engines reach brake mean effective pressure levels which are in excess of 20 bar. When targeting high output levels at low engine speeds, undesired combustion events called pre-ignition can occur. These pre-ignition events are typically accompanied by very high cylinder peak pressures which can lead to severe damage if the engine is not designed to withstand these high cylinder pressures. Although these pre-ignition events have been reported by numerous other authors, it seems that their occurrence is rather erratic which makes it difficult to investigate or reliably exclude them.

Demanding CO2 and fuel economy regulations are continuing to pressure the automotive industry into considering innovative powertrain and vehicle-level solutions. Powertrain engineers continue to minimize engine internal friction and transmission parasitic losses with the aim of reducing overall vehicle fuel consumption. Strip friction methods are used to determine and isolate components in engines and transmissions with the highest contribution to friction losses. However, there is relatively little focus on friction optimization of Front-End-Accessory-Drive (FEAD) components such as alternators and Air Conditioning (AC) compressors. This paper expands on the work performed by other researchers’ specifically targeting in-depth understanding of system design and operating strategy.

Optimized Layout of Gasoline Engines for Hybrid Powertrains

Due to the complex powertrain layout in hybrid vehicles, different configurations concerning internal combustion engine, electric motor and transmission can be combined - as is demonstrated by currently produced hybrid vehicles ([1], [2]). At the Institute for Combustion Engines (VKA) at RWTH Aachen University a combination of simulation, Design of Experiments (DoE) and numerical optimization methods was used to optimize the combustion engine, the powertrain configuration and the operation strategy in hybrid powertrains. A parametric description allows a variation of the main hybrid parameters. Parallel as well as power-split hybrid powertrain configurations were optimized with regard to minimum fuel consumption in the New European Driving Cycle (NEDC). Besides the definition of the optimum configuration for engine, powertrain and operation strategy this approach offers the possibility to predict the fuel consumption for any modifications of the hybrid powertrains.

Optical Investigation on the Origin of Pre-Ignition in a Highly Boosted SI Engine Using Bio-Fuels

Downsizing of highly-boosted spark-ignition (SI) engines is limited by pre-ignition, which may lead to extremely strong knocking and severe engine damage. Unfortunately, the concerning mechanisms are generally not yet fully understood, although several possible reasons have been suggested in previous research. The primary objective of the present paper is to investigate the influence of molecular bio-fuel structure on the locations of pre-ignition in a realistic, highly-charged SI engine at low speed by state-of-the-art optical measurements. The latter are conducted by using a high-sensitivity UV endoscope and an intensified high-speed camera. Two recently tested bio-fuels, namely tetrahydro-2-methylfuran (2-MTHF) and 2-methylfuran (2-MF), are investigated. Compared to conventional fuels, they have potential advantages in the well-to-tank balance. In addition, both neat ethanol and conventional gasoline are used as fuels.

On the Measurement and Simulation of Flow-Acoustic Sound Propagation in Turbochargers

Most of today’s internal combustion engines are turbocharged by combined radial compressors and turbines for downsizing. This mostly leads to reduced orifice noise of both intake and exhaust systems, but the detailed damping mechanisms remain yet unknown. Intake and exhaust systems are developed with 1D-CFD simulations, but validated acoustic sub-models for turbochargers are not yet available. Therefore the aim of this publication is studying the turbocharger’s silencing capabilities and subsequently develop new acoustic turbocharger models. The acoustic properties of the turbocharger can be well described by transmission loss. In addition to thermodynamic variations, parameter variations with wastegate and VTG systems were also performed. A total of four turbochargers of very different sizes were investigated. Low frequency attenuation is dominated by impedance discontinuities, increasing considerably with mass flow and pressure ratio.

Numerical Analysis of Mixing of Bio-Hybrid Fuels in a Direct Injection Engine with a Pre-Chamber Ignition System

Numerical analyses of the liquid fuel injection and subsequent fuel-air mixing for a high-tumble direct injection engine with an active pre-chamber ignition system at operation conditions of 2000 RPM are presented. The Navier-Stokes equations for compressible in-cylinder flow are solved numerically using a hierarchical Cartesian mesh based finite-volume method. To determine the fuel vapor before ignition large-eddy flow simulations are two-way coupled with the spray droplets in a Lagrangian Particle Tracking (LPT) formulation. The combined hierarchical Cartesian mesh ensures efficient usage of high performance computing systems through solution adaptive refinement and dynamic load balancing. Computational meshes with approximately 170 million cells and 1.0 million spray parcels are used for the simulations.

Influence of an Automatic Transmission with a Model Predictive Control and an On-Demand Clutch Actuator on Vehicle Fuel Consumption

The demand for lower CO2 emissions requires not just the optimization of every single component but the complete system. For a transmission system, it is important to optimize the transmission hardware as we well as the interaction of powertrain components. For automatic transmission with wide ratio spreads, the main losses are caused by the actuation system, which can be reduced with use of ondemand actuation systems. In this paper, a new on-demand electromechanical actuation system with validation results on a clutch test bench is presented. The electro-mechanical actuator shows an increase in the efficiency of 4.1 % compared to the conventional hydraulic actuation in a simulated NEDC (New European Driving Cycle) cycle. This increase is based on the powerless end positions of the actuator (engaged and disengaged clutch). The thermal tension and wear are compensated with a disk spring. This allows a stable control over service life.

Modern combustion engines must meet increasingly higher requirements concerning emission standards, fuel economy, performance characteristics and comfort. Especially fuel consumption and the related CO2 emissions were moved into public focus within the last years. One possibility to meet those requirements is downsizing. Engine downsizing is intended to achieve a reduction of fuel consumption through measures that allow reducing displacement while simultaneously keeping or increasing power and torque output. However, to reach that goal, downsized engines need high brake mean effective pressure levels which are well in excess of 20bar. When targeting these high output levels at low engine speeds, undesired combustion events with high cylinder peak pressures can occur that can severely damage the engine. These phenomena, typically called low speed pre-ignition (LSPI), set currently an undesired limit to downsizing.

Increasing Efficiency in Gasoline Powertrains with a Two-Stage Variable Compression Ratio (VCR) System

Downsizing in combination with turbocharging currently represents the main technology trend for meeting CO2 emissions with gasoline engines. Besides the well-known advantages of downsizing the compression ratio has to be reduced in order to mitigate knock at higher engine loads along with increased turbocharging demand to compensate for the reduction in power. Another disadvantage occurs at part load with increasing boost pressure levels causing the part load efficiencies to deteriorate. The application of a variable compression ratio (VCR) system can help to mitigate these disadvantages. The 2-stage VCR system with variable kinetic lengths entails variable powertrain components which can be used instead of the conventional components and thus only require minor modifications for existing engine architectures. The presented variable length connecting rod system has been continuously developed over the past years.

Impact of the Future Fuel Economy Targets on Powertrain, Driveline and Vehicle NVH Development

The automotive industry continues to develop new technologies aimed at reducing overall vehicle level fuel consumption. Powertrain and driveline related technologies will play a key role in helping OEM’s meet fleet CO2 reduction targets for 2025 and beyond. Specifically, use of technologies such as downsized engines, idle start-stop systems, aggressive torque converter lock-up schedules, wide-ratio spread transmissions, and electrified propulsion systems are vital towards meeting aggressive fuel economy targets. Judicious combinations of such powertrain and driveline technology packages in conjunction with measures such as the use of low rolling resistance tires and vehicle lightweighting will be required to meet future OEM fleet CO2 targets. Many of the technologies needed for meeting the fuel economy and CO2 targets come with unique NVH challenges. In order to ensure customer acceptance of new vehicles, it is imperative that these NVH challenges be understood and solved.

Glow-plug Ignition of Ethanol Fuels under Diesel Engine Relevant Thermodynamic Conditions

The requirement of reducing worldwide CO₂ emissions and engine pollutants are demanding an increased use of bio-fuels. Ethanol with its established production technology can contribute to this goal. However, due to its resistive auto-ignition behavior the use of ethanol-based fuels is limited to the spark-ignited gasoline combustion process. For application to the compression-ignited diesel combustion process advanced ignition systems are required. In general, ethanol offers a significant potential to improve the soot emission behavior of the diesel engine due to its oxygen content and its enhanced evaporation behavior. In this contribution the ignition behavior of ethanol and mixtures with high ethanol content is investigated in combination with advanced ignition systems with ceramic glow-plugs under diesel engine relevant thermodynamic conditions in a high pressure and temperature vessel.

Future Potential and Development Methods for High Output Turbocharged Direct Injected Gasoline Engines

With rising gasoline prices in the US the need for increasingly fuel efficient powertrain concepts has never been more critical. Evaluation of the market on the other hand shows that the vehicle-buying consumer is unwilling to compromise engine power output for this needed fuel efficiency. Boosted, direct-injected gasoline engines with high specific output and low end torque seem to be the most logical path to satisfying both good part load fuel economy and generous power and torque characteristics. Turbo lag and subsequent lack of torque during transient acceleration (with low initial engine speeds) are characteristics of current turbocharged gasoline engines. These phenomena have prevented successful penetration of these boosted powertrains into the marketplace. Larger displacement, naturally aspirated gasoline engines have been the preferred choice.

Developing Drivetrain Robustness for Small Engine Testing

The increased demand in fuel economy and the reduction of CO₂ emissions results in continued efforts to downsize engines. The downsizing efforts result in engines with lower displacement as well as lower number of cylinders. In addition to cylinder and displacement downsizing the development community embarks on continued efforts toward down-speeding. The combination of the aforementioned factors results in engines which can have high levels of torsional vibrations. Such behavior can have detrimental effects on the drivetrain particularly during the development phase of these. Driveshafts, couplings, and dynamometers are exposed to these torsional forces and depending on their frequency costly damages in these components can occur. To account for these effects, FEV employs a multi-body-system modeling approach through which base engine information is used to determine optimized drivetrain setups. All mechanical elements in the setup are analyzed based on their torsional behavior.

Analysis of the Impact of Production Lubricant Composition and Fuel Dilution on Stochastic Pre-Ignition in Turbocharged, Direct-Injection Gasoline Engines

The occurrence of abnormal combustion events leading to high peak pressures and severe knock can be considered to be one of the main challenges for modern turbocharged, direct-injected gasoline engines. These abnormal combustion events have been referred to as Stochastic Pre-Ignition (SPI) or Low-Speed Pre-Ignition (LSPI). The events are characterized by an undesired, early start of combustion of the cylinder charge which occurs before or in parallel to the intended flame kernel development from the spark plug. Early SPI events can subsequently lead to violent auto-ignitions that are often referred to as Mega- or Super-Knock. These heavy knock events lead to strong pressure oscillations which can destroy production engines within a few occurrences. SPI occurs mainly at low engine speed and high engine load, thus limiting the engine operating area that is in particular important to achieve good drivability in downsized engines.

Analysis of the Effects of Certain Alcohol and Furan-Based Biofuels on Controlled Auto Ignition

For gasoline engines controlled autoignition provides the vision of enabling the fuel consumption benefit of stratified lean combustion systems without the drawback of additional NOx aftertreatment. In this study the potential of certain biofuels on this combustion system was assessed by single-cylinder engine investigations using the exhaust strategy "combustion chamber recirculation" (CCR). For the engine testing sweeps in the internal EGR rate with different injection strategies as well as load sweeps were performed. Of particular interest was to reveal fuel differences in the achievable maximal load as well as in the NOx emission behavior. Additionally, experiments with a shock tube and a rapid compression machine were conducted in order to determine the ignition delay times of the tested biofuels concerning controlled autoignition-relevant conditions.
