Very High Cycle Fatigue of Cast Aluminum Alloys under Variable Humidity Levels

Ultrasonic fatigue tests (testing frequency around 20 kHz) have been conducted on four different cast aluminum alloys each with a distinct composition, heat treatment, and microstructure. Tests were performed in dry air, laboratory air and submerged in water. For some alloys, the ultrasonic fatigue lives were dramatically affected by the environment humidity. The effects of different factors like material composition, yield strength, secondary dendrite arm spacing and porosity were investigated; it was concluded that the material strength may be the key factor influencing the environmental humidity effect in ultrasonic fatigue testing. Further investigation on the effect of chemical composition, especially copper content, is needed.

Vehicle Control Development - Converting a Medium-Duty Commercial Truck into a Battery Electric Vehicle

The transition towards electrification in commercial vehicles has received more attention in recent years. This paper details the conversion of a production Medium-Duty class-5 commercial truck, originally equipped with a gasoline engine and 10-speed automatic transmission, into a battery electric vehicle (BEV). The conversion process involved the removal of the internal combustion engine, transmission, and differential unit, followed by the integration of an ePropulsion system, including a newly developed dual-motor beam axle that propels the rear wheels. Other systems added include an 800V/99 kWh battery pack, advanced silicon carbide (SiC) inverters, an upgraded thermal management system, and a DC fast charging system. A key part of the work was the development of the propulsion system controls, which prioritized drivability, NVH suppression, and energy optimization.

Study on Fatigue Behaviors of Porous T300/924 Carbon Fiber Reinforced Polymer Unidirectional Laminates

Morphological features of voids were characterized for T300/924 12-ply and 16-ply composite laminates at different porosity levels through the implementation of a digital microscopy (DM) image analysis technique. The composite laminates were fabricated through compression molding. Compression pressures of 0.1MPa, 0.3MPa, and 0.5MPa were selected to obtain composite plaques at different porosity levels. Tension-tension fatigue tests at load ratio R=0.1 for composite laminates at different void levels were conducted, and the dynamic stiffness degradation during the tests was monitored. Fatigue mechanisms were then discussed based on scanning electron microscope (SEM) images of the fatigue fracture surfaces. The test results showed that the presence of voids in the matrix has detrimental effects on the fatigue resistance of the material, depending on the applied load level.

Seat Discomfort of Dutch Truck Driver Seat: A Survey Study and Analysis

This paper described a survey that was designed to examine the seat discomfort and travel time factors for Dutch truck driver seat to reduce discomfort. Truck drivers were at risk of body discomfort for long hours sitting, and experience significant discomfort at different body parts. For the truck seat questionnaire, 217 Dutch truck drivers completed self administered questionnaires. Statistical methods were applied to analyze the surveys. Body discomfort level after one hour and five hours were studied. The outcomes from the analytical results were important and required more attention to reduce the body discomfort for long hour sitting.

Parameters Analysis of on-Center Handling for Articulated Trucks

On-center handling is one of the most important test conditions which are used to evaluate the handling performance of both passenger cars and commercial vehicles. This paper aims at investigating and verifying the influence of parameters on on-center handling of articulated trucks. A full vehicle model, including the steering system, suspension system, cab, frame, trailer and so on, was established in first by measuring the parameters of each component. The comparison of simulation and test results shown that the simulation precision of the vehicle model was up to 80%. Based on the model, the influence analysis of parameters, such as stiffness of steering drag link, steering ratio, kingpin friction, were carried out and were verified through the handling test. The analysis results indicated that larger stiffness of steering drag link, smaller gear ratio could enhance the steer sensitivity and steer stiffness, small kingpin friction is beneficial to the steering return ability.

Numerical Analysis of Thermal Growth of Cast Aluminum Engine Components

As-cast or as-solution treated cast aluminum A319 has copper solutions within its aluminum dendrite. These copper solutions precipitate out to form Al2Cu through a sequence of phase changes and bring with them volume changes at elevated temperatures. These volume changes, referred to as thermal growth are irreversible. The magnitude of thermal growth at a material point is decided by the temperature history of the material point. When an under aged or non heat treated cast aluminum is exposed to non-uniform temperature such as that during engine operation, thermal growth leads to non-uniform volume change and thus additional self balanced stresses. These stresses remain inside material as residual stresses even when the temperature of the material is uniform again. In the present paper, numerical analysis method for thermal growth is developed and integrated into engine operation analysis.

Multi-domain Modeling and Simulation of Hydraulic Power Steering System Based on Modelica

Hydraulic power steering system, which can reduce the steering hand force by applying the output from a hydraulic actuator, has been widely used in vehicles. In this paper, a detailed steer model including steering column, steering trapezium, and detailed hydraulic power steering system which is consisting of steering cylinder, relief valve, rotary valve, pump and hydraulic lines were established, and a multi-body model of a heavy truck was established to connect with the hydraulic power steering system. Modelica simulation language, which can be efficiently used to investigate multi-domain problems, was used to in the modeling and simulation of the power steering system and the vehicle. The simulation was carried out to identify the effects of design variables on the lateral stability of the vehicle. The application of Modelica for investigating multi-domain problems is also demonstrated.

Monotonic and Fatigue Behavior of Magnesium Extrusion Alloy AM30: An International Benchmark Test in the “Magnesium Front End Research and Development Project”

Magnesium alloys are the lightest structural metal and recently attention has been focused on using them for structural automotive components. Fatigue and durability studies are essential in the design of these load-bearing components. In 2006, a large multinational research effort, Magnesium Front End Research & Development (MFERD), was launched involving researchers from Canada, China and the US. The MFERD project is intended to investigate the applicability of Mg alloys as lightweight materials for automotive body structures. The participating institutions in fatigue and durability studies were the University of Waterloo and Ryerson University from Canada, Institute of Metal Research (IMR) from China, and Mississippi State University, Westmorland, General Motors Corporation, Ford Motor Company and Chrysler Group LLC from the United States.

Machine Learning Based Parameter Calibration for Multi-Scale Material Modeling of Laser Powder Bed Fusion (L-PBF) AlSi10Mg

Rapid development of Laser Powder Bed Fusion (L-PBF) technology enables almost unconstrained design freedom for metallic parts and components in automotive industry. However, the mechanical properties of L-PBF alloys, AlSi10Mg for example, have shown significant differences when compared with their counterparts via conventional manufacturing process, due to the unique microstructure induced by extremely high heating and cooling rate. Therefore, microstructure informed material modeling approach is critical to fully unveil the process-structure-property correlation for such materials and enable the consideration of the effect of manufacturing during part design. Multi-scale material modeling approach, in which crystal plasticity finite element (CPFE) models were employed at the microscale, has been previously developed for L-PBF AlSi10Mg.

Investigation of Mechanical Behavior of Chopped Carbon Fiber Reinforced Sheet Molding Compound (SMC) Composites

As an alternative lightweight material, chopped carbon fiber reinforced Sheet Molding Compound (SMC) composites, formed by compression molding, provide a new material for automotive applications. In the present study, the monotonic and fatigue behavior of chopped carbon fiber reinforced SMC is investigated. Tensile tests were conducted on coupons with three different gauge length, and size effect was observed on the fracture strength. Since the fiber bundle is randomly distributed in the SMC plaques, a digital image correlation (DIC) system was used to obtain the local modulus distribution along the gauge section for each coupon. It was found that there is a relationship between the local modulus distribution and the final fracture location under tensile loading. The fatigue behavior under tension-tension (R=0.1) and tension-compression (R=-1) has also been evaluated.

Influence of Frame Stiffness on Heavy Truck Ride

The stiffness of the frame has a great influence on the ride comfort of the heavy truck. Reducing frame thickness was proved to be unacceptable in terms of ride comfort, which is verified by the testing results. The truck frame was reinforced in order to improve the ride comfort. The modal analysis showed that the pitch frequency of the vehicle has increased 0.5 Hz and the frequency response has decreased by 20%. In order to research the influence of frame stiffness on the heavy truck ride comfort, a detailed model including a flex frame, chassis suspension, cab suspension, driveline, etc., was built by MSC.ADAMS. The Simulation results showed that the ride comfort can be improved by reinforce the frame, and the ride comfort can be improved by 5%∼10%. The results of this study need to be further examined through field testing.

Improving Ride Comfort of a Heavy Truck

Ride comfort is simply defined as the vibration performance of the vehicle which is excited by road surface roughness, generally as the vehicle moves at specific constant velocity over the road profile. Ride comfort was an important index for heavy truck, due to long distance transfer and long time driving. In order to improve the ride comfort of a heavy truck, a detailed model, including flex frame, chassis suspension, cab suspension, powertrain, etc., was built and assembled by MSC.ADAMS software. Simulation and testing data were consistent very well, which showed the correctness of the model. The optimization of chassis and cab suspension including the stiffness of the leafspring, the damping of the shock absorber, etc. was carried out to improve the ride comfort of the vehicle. The ride comfort testing was carried out on the proving ground to verify the effectiveness the optimization results. The testing results shows that the ride comfort has been improved after tuning.

Finite Element Modeling of Dissimilar Metal Self-piercing Riveting Process

In present paper, the process of joining aluminum alloy 6111T4 and steel HSLA340 sheets by self-piercing riveting (SPR) is studied. The rivet material properties were obtained by inverse modeling approach. Element erosion technique was adopted in the LS-DYNA/explicit analysis for the separation of upper sheet before the rivet penetrates into lower sheet. Maximum shear strain criterion was implemented for material failure after comparing several classic fracture criteria. LS-DYNA/implicit was used for springback analysis following the explicit riveting simulation. Large compressive residual stress was observed near frequent fatigue crack initiation sites, both around vicinity of middle inner wall of rivet shank and upper 6111T4 sheet.

Finite Element Modeling of Bolt Load Retention of Die-Cast Magnesium

The use of die cast magnesium for automobile transmission cases offers promise for reducing weight and improving fuel economy. However, the inferior creep resistance of magnesium alloys at high temperature is of concern since transmission cases are typically assembled and joined by pre-loaded bolts. The stress relaxation of the material could thus adversely impact the sealing of the joint. One means of assessing the structural integrity of magnesium transmission cases is modeling the bolted joint, the topic of this paper. The commercial finite element code, ABAQUS, was used to simulate a well characterized bolt joint sample. The geometry was simulated with axi-symmetric elements with the exact geometry of a M10 screw. Frictional contact between the male and female parts is modeled by using interface elements. Material creep is described by a time hardening power law whose parameters are fit to experimental creep test data.

Fatigue Life Prediction of Friction Stir Linear Welds for Magnesium Alloys

Friction stir linear welding (FSLW) is widely used in joining lightweight materials including aluminum alloys and magnesium alloys. However, fatigue life prediction method for FSLW is not well developed yet for vehicle structure applications. This paper is tried to use two different methods for the prediction of fatigue life of FSLW in vehicle structures. FSLW is represented with 2-D shell elements for the structural stress approach and is represented with TIE contact for the maximum principal stress approach in finite element (FE) models. S-N curves were developed from coupon specimen test results for both the approaches. These S-N curves were used to predict fatigue life of FSLW of a front shock tower structure that was constructed by joining AM60 to AZ31 and AM60 to AM30. The fatigue life prediction results were then correlated with test results of the front shock tower structures.

Fatigue Life Prediction for Adaptable Insert Welds between Sheet Steel and Cast Magnesium Alloy

Joining technology is a key factor to utilize dissimilar materials in vehicle structures. Adaptable insert weld (AIW) technology is developed to join sheet steel (HSLA350) to cast magnesium alloy (AM60) and is constructed by combining riveting technology and electrical resistance spot welding technology. In this project, the AIW joint technology is applied to construct front shock tower structures composed with HSLA350, AM60, and Al6082 and a method is developed to predict the fatigue life of the AIW joints. Lap-shear and cross-tension specimens were constructed and tested to develop the fatigue parameters (load-life curves) of AIW joint. Two FEA modeling techniques for AIW joints were used to model the specimen geometry. These modeling approaches are area contact method (ACM) and TIE contact method.

Failure Mode and Fatigue Behavior of Flow Drill Screw Joints in Lap-Shear Specimens of Aluminum 6082-T6 Sheets Made with Different Processing Conditions

Failure mode and fatigue behavior of flow drill screw (FDS) joints in lap-shear specimens of aluminum 6082-T6 sheets made with different processing conditions are investigated based on the experimental results and a structural stress fatigue life estimation model. Lap-shear specimens with FDS joints without clearance hole and lap-shear specimens with stripped FDS joints with clearance hole were made and then tested under quasi-static and cyclic loading conditions. Optical micrographs show the failure modes of the FDS joints without clearance hole (with gap) and the stripped FDS joints with clearance hole under quasi-static and cyclic loading conditions. The fatigue failure mode of the FDS joints without clearance hole (with gap) in lap-shear specimens is similar to those with clearance hole. The fatigue lives of lap-shear specimens with FDS joints without clearance hole are lower than those with clearance hole for given load ranges under cyclic loading conditions.

Failure Mode and Fatigue Behavior of Dissimilar Laser Welds in Lap-Shear Specimens of Aluminum and Copper Sheets

Failure mode and fatigue behavior of dissimilar laser welds in lap-shear specimens of aluminum and copper sheets are investigated. Quasi-static tests and fatigue tests of laser-welded lap-shear specimens under different load ranges with the load ratio of 0.1 were conducted. Optical micrographs of the welds after the tests were examined to understand the failure modes of the specimens. For the specimens tested under quasi-static loading conditions, the micrograph indicates that the specimen failed through the fusion zone of the aluminum sheet. For the specimens tested under cyclic loading conditions, two types of failure modes were observed under different load ranges. One failure mode has a kinked crack initiating from the interfacial surface between the aluminum and copper sheets and growing into the aluminum fusion zone at an angle close to 90°.

Effect of Humidity on the Very High Cycle Fatigue Behavior of a Cast Aluminum Alloy

In this paper, fatigue tests on a cast aluminum alloy (AS7GU-T64) were performed under different frequencies and humidity levels. Tests conducted under conventional frequency in laboratory air have been compared to tests conducted under ultrasonic frequency in dry air, saturated humidity and in distilled water. It was observed that the highest and lowest fatigue lives correspond to ultrasonic fatigue tests in dry air and in distilled water, respectively. Unlike specimens tested at conventional frequency, all of the specimens tested at ultrasonic frequency presented a large amount of slip facets on the fatigue crack propagation fracture surface.

Development of an Electric Medium Duty Commercial Demonstration Vehicle

To better understand the technical challenges of commercial vehicle electrification, BorgWarner converted a production Internal Combustion Engine (ICE) medium duty truck into a fully electrified vehicle. The resulting vehicle includes a newly developed dual-motor rear Beam eAxle driven by a pair of high-performance silicon carbide (SiC) inverters, an 800V battery system, and a new thermal management system customized for the electric vehicle. This paper will detail the conversion process along with the key components involved in the build. The resulting performance of the fully electrified commercial vehicle will be presented in comparison to the original production vehicle. The primary aim is to outline what is entailed in an electric vehicle conversion and to share the learnings gained throughout this build and development process.
