Current developments in automotive industry such as hybrid powertrains and the continuously increasing demands on emission control systems, are pushing complexity still further. Validation of such systems lead to a huge amount of test cases and hence extreme testing efforts on the road. At the same time the pressure to reduce costs and minimize development time is creating challenging boundaries on development teams. Therefore, it is of utmost importance to utilize testing and validation prototypes in the most efficient way. It is necessary to apply high levels of instrumentation and collect as much data as possible. And a streamlined data pipeline allows the fleet managers to get new insights from the raw data and control the validation vehicles as well as the development team in the most efficient way. In this paper we will demonstrate a data-driven approach for validation testing.

A Correlation Methodology between AVL Mean Value Engine Model and Measurements with Concept Analysis of Mean Value Representation for Engine Transient Tests

The use of state of the art simulation tools for effective front-loading of the calibration process is essential to support the additional efforts required by the new Real Driving Emission (RDE) legislation. The process needs a critical model validation where the correlation in dynamic conditions is used as a preliminary insight into the bounds of the representation domain of engine mean values. This paper focuses on the methodologies for correlating dynamic simulations with emissions data measured during dynamic vehicle operation (fundamental engine parameters and gaseous emissions) obtained using dedicated instrumentation on a diesel vehicle, with a particular attention for oxides of nitrogen NOx specie. This correlation is performed using simulated tests run within AVL’s mean value engine and engine aftertreatment (EAS) model MoBEO (Model Based Engine Optimization).

A Drag Coefficient for Test Cycle Application

The drag coefficient at zero yaw angle is the single parameter usually used to define the aerodynamic drag characteristics of a passenger car. However, this is usually the minimum drag condition and will, for example, lead to an underestimate of the effect of aerodynamic drag on fuel consumption because the important influence of the natural wind has been excluded. An alternative measure of aerodynamic drag should take into account the effect of nonzero yaw angles and a variant of wind-averaged drag is suggested as the best option. A wind-averaged drag coefficient (CDW) is usually derived for a particular vehicle speed using a representative wind speed distribution. In the particular case where the road speed distribution is specified, as for a drive cycle to determine fuel economy, a relevant drag coefficient can be derived by using a weighted road speed.

A Low Order Model of SCR-in-DPF Systems with Proper Orthogonal Decomposition

This paper presents a method to achieve a low order system model of the urea-based SCR catalyst coated filter (SCR-in-DPF or SCRF or SDPF), while preserving a high degree of fidelity. Proper orthogonal decomposition (POD), also known as principal component analysis (PCA), or Karhunen-Loéve decomposition (KLD), is a statistical method which achieves model order reduction by extracting the dominant characteristic modes of the system and devises a low-dimensional approximation on that basis. The motivation for using the POD approach is that the low-order model directly derives from the high-fidelity model (or experimental data) thereby retains the physics of the system. POD, with Galerkin projection, is applied to the 1D + 1D SCR-in-DPF model using ammonia surface coverage and wall temperature as the dominant system states to achieve model order reduction.

A Miniature Catalytic Stripper for Particles Less Than 23 Nanometers

The European Emissions Stage 5b standard for diesel passenger cars regulates particulate matter to 0.0045 g/km and non-volatile part/km greater than 23 nm size to 6.0x10₁₁ as determined by the PMP procedure that uses a heated evaporation tube to remove semi-volatile material. Measurement artifacts associated with the evaporation tube technique prevents reliable extension of the method to a lower size range. Catalytic stripper (CS) technology removes possible sources of these artifacts by effectively removing all hydrocarbons and sulfuric acid in the gas phase in order to avoid any chemical reactions or re-nucleation that may cause measurement complications. The performance of a miniature CS was evaluated and experimental results showed solid particle penetration was 50% at 10.5 nm. The sulfate storage capacity integrated into the CS enabled it to chemically remove sulfuric acid vapor rather than rely on dilution to prevent nucleation.

A Modal-Based Derivation of Transient Pressure Distribution Along the Tyre-Road Contact

The two-dimensional, frictional tyre-road contact interaction is investigated. A transient contact algorithm is developed, consisting of an analytical belt model, a non linear sidewall structure and a discretized viscoelastic tread foundation. The relationship between the magnitude/shape of the predicted two-dimensional pressure distribution and the corresponding belt deformation is identified. The effect of vertical load and the role of sidewall non linearity are highlighted. The modal expansion/reduction method is proposed for the increase of the computational efficiency and the effect of the degree of reduction on the simulation accuracy is presented. The qualitative results are physically explained through the participation of certain modes in the equilibrium solution, offering directions for the application of the modal reduction method in shear force oriented tyre models.

A Scalable Simulation Method for the Assessment of Cycle-to-Cycle Combustion Variations and their impact on Fuel Consumption and Knock

In the present work, a scalable simulation methodology is presented that enables the assessment of the impact of SI-engine cycle-to-cycle combustion variations on fuel consumption and hence CO2 emissions on three different levels of modeling depth: in-cylinder, steady-state engine and transient engine and vehicle simulation. On the detailed engine combustion chamber level, a 3D-CFD approach is used to study the impact of the turbulent in-cylinder flow on the cycle-resolved flame propagation characteristics. On engine level, cycle-to-cycle combustion variations are assessed regarding their impact on indicated mean effective pressure, aiming at estimating the possible fuel consumption savings when cyclic variations are minimized. Finally, on the vehicle system level, a combined real-time engine approach with crank-angle resolved cylinder is used to assess the potential fuel consumption savings for different vehicle drivecycle conditions.

Additive Manufacturing in Powertrain Development – From Prototyping to Dedicated Production Design

Upcoming, increasingly stringent greenhouse gas (GHG) as well as emission limits demand for powertrain electrification throughout all vehicle applications. Increasing complexity of electrified powertrain architectures require an overall system approach combining modular component technology with integration and industrialization requirements when heading for further significant efficiency optimization. At the same time focus on reduced development time, product cost and minimized additional investment demand reuse of current production, machining, and assembly facilities as far as possible. Up to date additive manufacturing (AM) is an established prototype component, as well as tooling technology in the powertrain development process, accelerating procurement time and cost, as well as allowing to validate a significantly increased number of variants. The production applications of optimized, dedicated AM-based component design however are still limited.

Aerodynamic Drag Reduction on a Simple Car-Like Shape with Rear Upper Body Taper

Various techniques to reduce the aerodynamic drag of bluff bodies through the mechanism of base pressure recovery have been investigated. These include, for example, boat-tailing, base cavities and base bleed. In this study a simple body representing a car shape is modified to include tapering of the rear upper body on both roof and sides. The effects of taper angle and taper length on drag and lift characteristics are investigated. It is shown that a significant drag reduction can be obtained with moderate taper angles. An unexpected feature is a drag rise at a particular taper length. Pressure data obtained on the rear surfaces and some wake flow visualisation using PIV are presented.

Aerodynamic Drag of Passenger Cars at Yaw

The aerodynamic drag characteristics of a passenger car are typically defined by a single parameter, the drag coefficient at zero yaw angle. While this has been acceptable in the past, it may not allow a true comparison between vehicles with regard to the impact of drag on performance, especially fuel economy. An alternative measure of aerodynamic drag should take into account the effect of non-zero yaw angles and some proposals have been made in the past, including variations of wind-averaged drag coefficient. For almost all cars the drag increases with yaw, but the increase can vary significantly between vehicles. In this paper the effect of various parameters on the drag rise with yaw are considered for a range of different vehicle types. The increase of drag with yaw is shown to be an essentially induced drag, which is strongly dependent on both side force and lift. Shape factors which influence the sensitivity of drag with yaw are discussed.

An Experimental Investigation into DEF Dosing Strategies for Heavy Duty Vehicle Applications

In recent years urea selective catalytic reduction (SCR) has become the principal method of NOx abatement within heavy duty (HD) diesel exhaust systems; however, with upcoming applications demanding NOx reduction efficiencies of above 96 % on engines producing upwards of 10 g·kWh−1 NOx, future diesel exhaust fluid (DEF) dosing systems will be required to operate stably at significantly increased dosing rates. Developing a dosing system capable of meeting the increased performance requirements demands an improved understanding of how DEF sprays interact with changing exhaust flows. This study has investigated four production systems representing a diverse range of dosing strategies in order to determine how performance is influenced by spray structure and identify promising strategies for further development. The construction of an optically accessible hot-air flow rig has enabled visualisation of DEF injection into flows representative of HD diesel exhaust conditions.

An Investigation into the Effect of Fuel Injection System Improvements on the Injection and Combustion of DiMethyl Ether in a Diesel Cycle Engine

For nearly twenty years, DiMethyl Ether has been known to be an outstanding fuel for combustion in diesel cycle engines. Not only does it have a high Cetane number, it burns absolutely soot free and produces lower NOx exhaust emissions than the equivalent diesel. However, the physical properties of DME such as its low viscosity, lubricity and bulk modulus have negative effects for the fuel injection system, which have both limited the achievable injection pressures to about 500 bar and DME's introduction into the market. To overcome some of these effects, a common rail fuel injection system was adapted to operate with DME and produce injection pressures of up to 1000 bar. To understand the effect of the high injection pressure, tests were carried out using 2D optically accessed nozzles. This allowed the impact of the high vapour pressure of DME on the onset of cavitation in the nozzle hole to be assessed and improve the flow characteristics.

An Investigation into the Wake Structure of Square Back Vehicles and the Effect of Structure Modification on Resultant Vehicle Forces

A large contribution to the aerodynamic drag of a vehicle (30%(1) or more depending on vehicle shape) arises from the low base pressure in the wake region, especially on square-back configurations. A degree of base pressure recovery can be achieved through careful shape optimization, but the flow structures and mechanisms within the wake that cause these base pressure changes are not well understood. A more complete understanding of these mechanisms may provide opportunities for further drag reductions from both passive shape changes and in the future through the use of active flow control technologies. In this work surprisingly large changes in drag and lift coefficients of a square-back style vehicle have been measured as a result of physically small passive modifications. Tests were performed at quarter scale using a simplified vehicle model (Windsor Model) and at full scale using an MPV. The full scale vehicle was tested with and without a flat floor.

An Objective Measure for Automotive Surface Contamination

Surface contamination, or soiling, of the exterior of road vehicles can be unsightly, can reduce visibility and customer satisfaction, and, with the increasing application of surface-mounted sensors, can degrade the performance of advanced driver-assistance systems. Experimental methods of evaluating surface contamination are increasingly used in the product development process, but the results are generally subjective. The use of computational methods for predicting contamination makes objective measures possible, but comparable data from experiment is an important validation requirement. This article describes the development of an objective measure of surface contamination arising during experiments. A series of controlled experiments using ultraviolet (UV) dye-doped water are conducted to develop a robust methodology. This process is then applied to a simplified contamination test.

An Optical Analysis of a DISI Engine Cold Start-Up Strategy

Particulate number (PN) standards in the current ‘Euro 6’ European emissions standards pose a challenge for engine designers and calibrators during the warm-up phases of cold direct injection spark ignition (DISI) engines. To achieve catalyst light-off in the shortest time, engine strategies are often employed which inherently use more fuel to attain higher exhaust temperatures. This can lead to the generation of locally fuel-rich regions within the combustion chamber and the emission of particulates. This investigation analyses the combustion structures during the transient start-up phase of an optical DISI engine. High-speed, colour 9 kHz imaging was used to investigate five important operating points of an engine start-up strategy whilst simultaneously recording in-cylinder pressure.

An Update on Light Duty Diesel Technologies

Light duty diesel vehicles continue to win recognition and market shares in Europe due to their convincing economy, reliability and driveability features. The diesel boom finds a fresh rationale in the CO2 emission legislation to come, however, the competitiveness of diesel cars may be impaired in future in consequence of the progression of the exhaust emission legislation and its impact on vehicle cost. This paper reviews the technologies currently pursued on the side of the engine and its subsystems, as well as the exhaust gas aftertreatment concepts required to satisfy the European legislation. An integral system approach is suggested, aiming at an optimum match of vehicle design parameters, transmission gear and the engine including aftertreatment elements and control.

Analysis of Thermodynamic Characteristics of Diesel Engine Emission Control Strategies Using a Multi-Zone Combustion Model

The paper describes a zero-dimensional crank angle resolved combustion model which was developed for the analysis and prediction of combustion in compression ignition (CI) engines. The model relies on the multi zone combustion model (MZCM) approach of Hiroyasu. The main sub-models were taken from literature and extended with additional features described in this paper. A special procedure described in a previous paper is used to identify the mechanisms of the combustion process on the basis of the measured cylinder pressure trace. Based on the identified mechanisms the present work concentrates on the analysis of the causal effects that predominantly control the combustion process and the formation of NOx and Soot. The focus lies on the changes of the thermodynamic states and the composition of the reaction zones caused by different emission control strategies.

Analysis of a Novel Method for Low-Temperature Ammonia Production Using DEF for Mobile Selective Catalytic Reduction Systems

The worldwide introduction of new emission standards and new, more encompassing, legislating cycles have led to a need to increase both a selective catalytic reduction (SCR) system’s capacity and conversion efficiency. To this end, it is important for an SCR system to operate to the extremes of its temperature range which in many systems is currently limited by the temperature at which diesel exhaust fluid (DEF) can easily decompose without the formation of deposits. This paper analyses a new system for low-temperature ammonia provision to the SCR reaction. Ammonia Creation and Conversion Technology (ACCT) uses pressure controlled thermal decomposition of DEF followed by re-formation to form a fluid with greater volatility and the same ammonia density as DEF conforming to ISO 22241. A dosing strategy can then be employed where any combination of DEF or ACCT solution can be used to provide ammonia as a reductant over the whole activity temperature range of a catalyst.

Analytical Evaluation of Fitted Piston Compression Ring: Modal Behaviour and Frictional Assessment

Piston compression rings are thin, incomplete circular structures which are subject to complex motions during a typical 4-stroke internal combustion engine cycle. Ring dynamics comprises its inertial motion relative to the piston, within the confine of its seating groove. There are also elastodynamic modes, such as the ring in-plane motions. A number of modes can be excited, dependent on the net applied force. The latter includes the ring tension and cylinder pressure loading, both of which act outwards on the ring and conform it to the cylinder bore. There is also the radial inward force as the result of ring-bore conjunctional pressure (i.e. contact force). Under transient conditions, the inward and outward forces do not equilibrate, resulting in the small inertial radial motion of the ring.

Application of Multi-Objective Optimization Techniques for Improved Emissions and Fuel Economy over Transient Manoeuvres

This paper presents a novel approach to augment existing engine calibrations to deliver improved engine performance during a transient, through the application of multi-objective optimization techniques to the calibration of the Variable Valve Timing (VVT) system of a 1.0 litre gasoline engine. Current mature calibration approaches for the VVT system are predominantly based on steady state techniques which fail to consider the engine dynamic behaviour in real world driving, which is heavily transient. In this study the total integrated fuel consumption and engine-out NOx emissions over a 2-minute segment of the transient Worldwide Light-duty Test Cycle are minimised in a constrained multi-objective optimisation framework to achieve an updated calibration for the VVT control. The cycle segment was identified as an area with high NOx emissions.
