A Comparison of Aluminum, Sheet Molding Compound and Steel for Hoods

A unique opportunity arose to make a direct comparison of aluminum, sheet molding compound (SMC) and steel using a common hood design. In considering all possible material combinations of inner and outer panels, it was discovered that some of the combinations were incompatible due to material properties. Only the compatible material combinations were considered. Three different joining techniques - welding, bonding and bonded hem flanging - were evaluated. The cost, weight and structural performance of the chosen hood material combinations were established. Areas of further development were identified, including design optimization for specific material combinations.

A New Method of Predicting the Formability of Materials

The paper presents a new method, based on standard laboratory cup tests, for predicting the formability of materials; in the example provided, the forming potentials of four new materials are shown. The properties of stretchability and drawability, which are the principal factors defining a material's forming limits, may be assessed using the Olsen spherical cup test and the Swift flat-bottomed cup test. In the shape analysis procedure described, the minimum amount of deformation needed to fix a desired shape is determined. Then necessary adjustments to tooling for optimum sheet metal usage are made based on calculations from a new type of chart showing stretch forming ratio and draw forming ratio, providing a comparison of the formabilities of a number of materials.

A New Technique for Classifying Random Surface Roughness

Present techniques for classification and analysis of surface roughness are based on a trace of surface profile, or a measure of arithmetic mean, or rms value of the profile height, but this information is not adequate, and a new technique has been developed to classify surface roughness based on frequency content of the variance of the surface profile. A digital computer frequency filter has been devised to allow differentiation between roughness height and waviness or general surface contour. Three representative surfaces have been measured and classified according to this analysis and data are presented in support for roughness classification techniques.

A Procedure for Measuring Instrument Panel Visibility

A procedure has been developed for measuring the relative visibility of automotive instrument panel graphics and components. Through use of a Luckiesh-Moss Visibility Meter, discreet values of visibility can be assigned to visual targets and related to driver reaction time. Also, eyes off the road lapsed time boundaries may be established which will define visibility requirements necessary to serve the total driver population. These requirements can be translated into meaningful guidelines or standards for visibility attributes such as size, shape, color, contrast, and position of graphics, controls, and indicators. How visibility measurements are made and interpreted and the visibility measuring facility are discussed in this paper.

A Progress Report on Electromagnetic Activity of Motor Vehicle Manufacturer's Association

Starting in 1965 and continuing through 1972, the Radio Committee of the Motor Vehicles Manufacturers Association (MVMA) has been the coordinator of a number of electromagnetic research projects. These investigations have included extensive applications of the updated SAE Standard, Measurement of Electromagnetic Radiation From Motor Vehicles (20-1000 MHz)-SAE J551a. Furthermore, there were joint testing programs with the Electronic Industries Association which encompassed measuring degradation in the performance of Land Mobile Radio Service receivers resulting from varying levels of impulsive-type radiation from motor vehicles. In addition, efforts were expended in using statistical approaches for testing a number of hypotheses covering a conversion of impulsive vehicle noise data to the interference potential to Land Mobile receivers.

Achieving Dent Resistance Improvements and Weight Reduction Through Stamping Process Optimization and Steel Substitution

Resistance to dents and dings, caused by plant handling and in-service use, is generally recognized as an important performance requirement for automotive outer body panels. This paper examines the dent resistance improvements that can be achieved by maximizing surface stretch, through adjustments to the press settings, and substitution of a higher strength steel grade. Initially, the stamping process was optimized using the steel supplied for production: a Ti/Nb-stabilized, ultra low carbon (ULC) grade. The stamping process was subsequently optimized with a Nb-stabilized, rephosphorized ULC steel, at various thicknesses. The formed panels were evaluated for percent surface stretch, percent thinning, in-panel yield strength after forming, and dent performance. The results showed that dent resistance can be significantly improved, even at a reduced steel thickness, thus demonstrating a potential for weight savings.

Analytical Techniques for Designing Riding Quality Into Automotive Vehicles

This paper describes techniques that predict and analyze dynamic response of vehicles traversing random rough surfaces. Road irregularities are statistically classified by frequency and amplitude distribution. This classification determines the nature of random inputs to mathematical vehicle models and allows computer prediction of dynamic response of a simulated vehicle. Once inputs and models are defined, parametric analysis with output criteria specified statistically can be performed. This allows prediction of vehicle riding quality and evaluation of design concepts. Statistical analysis of accelerometer measurements on actual vehicles permits verification of the design process and meaningful comparison between vehicles.

Application of Strain Analysis to Sheet Metal Forming Problems in the Press Shop

Strain analysis of stampings is explained. The system is based on the strain distributions obtained from 0.2 in. inter-locking circle grid patterns etched on blanks. The strain distributions are related to a developed formability limit curve and the mechanical properties of the gridded blank. The evaluation of the graphic relation of the strains to the formability limit enables the press shop to determine what factors should be changed to produce stampings with less scrap and lower cost.

Body-in-White Prototype Process in Chrysler's Jeep/Truck Platform

Chrysler Corporation's Jeep and Truck platform implemented a new design and prototype process for the body-in -white of a new pickup truck. A team approach achieved concurrent body design, stamping die design, assembly process development, and assembly tooling development. The first domestic US industry use of a 100% electronic design and release system was instrumental in the process. The new process produced a prototype body-in-white on time at 95 WBVP (weeks before volume production) with the highest level of production-intent components ever achieved within Chrysler at this stage of development.

Bonding Processes in Automotive Manufacture

Five bonding processes used in the automotive industry, ranging from structural adhesive to nonstructural and filler, are discussed in this paper. Surface preparation, including use of primers; nature, application, and curing of adhesive; secondary processes; in-line testing and destructive test methods; and repair processes are covered. The integral bonding of disc pad shoe assemblies is detailed. Vinyl plastisol adhesives are used for bonding assemblies. Windshield and backlight bonding is a semistructural adhesive application. Contact bonding cements bond exterior vinyl roof covering to roof panels. A vinyl plastisol sealer replaces solder on the joint between the roof and rear quarter panel.

This paper describes the application of the Design for Manufacture and Assembly (DFMA) method at Chrysler. Attention is focused on the development of the clutch and brake pedal and bracketry system of the PL project in the Small Car Platform. The Chrysler DFMA procedure including competitive evaluation and value engineering was utilized during the initial design phase involving product concept development from the original functional and manufacturing requirements. After the first laboratory tests, a number of key design and manufacturing concerns surfaced and led to a second cycle of DFMA analysis. The procedure permits major design functions and manufacturing and assembly process issues and criteria to be incorporated in the initial design stages.

THIS year the Chrysler Corp. has introduced a new V-8 engine designed to meet market conditions requiring larger displacements. Versions of the basic engine are available in several models of the Corporation's cars. This engine provides increased vehicle performance with excellent economy, durability, and quietness. Emphasis on minimum weight and production economy led to many novel design features which should interest the automotive engineer. The paper will include a review of the overall design considerations, as well as a description and discussion of the engine and its component parts.

Comparison of Energy Management Materials for Head Impact Protection

Energy management materials are widely used in automotive interiors in instrument panel, knee bolster, and door absorber applications to reduce the risk of injury to an occupant during a crash. Automobile manufacturers must meet standards set by the National Highway Traffic Safety Administration (NHTSA) that identify maximum levels of injury to an occupant. The recent NHTSA upgrade to the Federal Motor Vehicle Safety Standard (FMVSS) 201 test procedure(1) for upper interior head impact protection has prompted energy management materials' use in several new areas of affected vehicles. While vehicle evaluations continue, results to date show that energy management foams can be effective in reducing the head injury criterion [HIC(d)] to acceptable government and OEM levels.

Dodge Ram Pickup Vehicle: From Human Factors Development to Production Intent Metal Assembly

To evaluate and refine interior architecture of the new Dodge Ram pickup truck three years before production, a road worthy interior package validation buck was built using a fiberglass body shell. Molds for the shell were made using CAD/CAM techniques. Advanced CAD/CAM techniques were used to build the interior buck of a subsequent model from individual panels molded in carbon fiber. This buck also included inner structural panels and interior trim components taken from CAD data. For this and subsequent new vehicle programs, refinement of construction techniques allows the bucks to serve as aids in product design and manufacturing feasibility studies.

Energy-Absorbing Polyurethane Foam to Improve Vehicle Crashworthiness

Federal legislation mandates that automotive OEMS provide occupant protection in collisions involving front and side impacts This legislation, which is to be phased-in over several years, covers not only passenger cars but also light-duty trucks and multipurpose passenger vehicles (MPVs) having a gross vehicle weigh rating (GVWR) of 8,500 lb (3,850 kg) or less. During a frontal impact, occupants within the vehicle undergo rapid changes in velocity. This is primarily due to rapid vehicle deceleration caused by the rigid nature of the vehicle's metal frame components and body assembly. Many of today's vehicles incorporate deformable, energy-absorbing (EA) structures within the vehicle structure to manage the collision energy and slow the deceleration which in turn can lower the occupant velocity relative to the vehicle. Occupant velocities can be higher in light-duty trucks and MPVs having a full-frame structure resulting in increased demands on the supplemental restraint system (SRS).

Seats play an important role in determining customer satisfaction and safety. They also represent three to five percent of the overall vehicle cost and weight. Therefore, automotive manufacturers are continuously seeking ways to improve the areas of comfort, safety, reliability, cost and weight within the seat system. The purpose of this paper is to review the development of an automotive front seat constructed of injection molded nylon frames and metal mechanisms. This development program was initiated for the purpose of reducing vehicle weight while increasing the reliability and safety of the front seats. This paper will review the material and process selection decision, a design overview, the performance criteria and the results of tests performed on the injection molded front seats.

Experimental and Computer Simulation Analysis of Transients on an Automobile Communication Bus

Voltage and current surges are a major concern when it comes to ensuring the functional integrity of electrical and electronic components and modules in an automobile system. This paper presents a computer simulation study for analyzing the effect of high voltage spikes and current load dump on a new Integrated Driver/Receiver (IDR) IC, currently being developed for a J1850 Data Communication Bus in an automobile. It describes the modeling and simulation of the protection structure proposed for the device. The simulation study yields a prediction of current and voltage capability of the protection circuit based on thermal breakdown and transient responses of the circuit. Two levels of modeling, namely, the behavioral level model and the component level model, are used to generate the simulation results. Experimental data will be acquired and used to validate the simulation model when the actual device becomes available.

Five Year Outdoor Scab Corrosion Results on Zinc and Zinc Alloy Coated Sheet Steels

A comprehensive selection of automotive sheet steels were exposed in an outdoor scab corrosion test to provide a base-line of cosmetic corrosion performance. Eighteen different coated sheet steels along with CRS as a control were processed using two commercially available zinc phosphate chemistries. The phosphating was done using both immersion and spray phosphate processes in a laboratory and an automotive assembly plant. Scribe creepage results are reported for 5 years outdoor scab exposure. Comparisons of the scribe creepage behavior of CRS, zinc, and zinc alloy coatings and the effect of the phosphate treatment are provided. An estimate of 10 years field performance is made.

How Seat Design Characteristics Affect Impact Injury Criteria

The seat can play an important part in improving occupant safety during a car impact. This paper discusses research done to determine how characteristics of seat design affect occupant safety. Impact simulator tests have been run which determine how variation of five specific seat characteristics affect FMVSS 208 occupant injury criteria. These tests simulated a 48.3 km/h (30 mi/h) frontal Oarrier impact using a 50th percentile male anthropomorphic device restrained by a two-point passive shoulder belt system. The five seat characteristics tested were the following: 1) Seat Frame Angle, 2) Seat Frame Structure, 3) H-Point Distance Above the Seat Frame, 4) Energy Absorption of the Seat Frame, and 5) Seat Cushion Foam Firmness. Test results show that the first characteristic can improve all injury criteria. The other four will improve some injury criteria at the expense of others.

Hydrogen Embrittlement in Automotive Fastener Applications

Fastener failure due to hydrogen embrittlement is of significant concern in the automotive industry. These types of failures occur unexpectedly. They may be very costly to the automotive company and fastener supplier, not only monetarily, but also in terms of customer satisfaction and safety. This paper is an overview of a program which one automotive company initiated to minimize hydrogen embrittlement in fasteners. The objectives of the program were two-fold. One was to obtain a better understanding of the hydrogen embrittlement phenomena as it relates to automotive fastener materials and processes. The second and most important objective, was to eliminate hydrogen embrittlement failures in vehicles. Early program efforts concentrated on a review of fastener applications and corrosion protection systems to optimize coated fasteners for hydrogen embrittlement resistance.
