A Comprehensive Evaluation of Diesel Engine CFD Modeling Predictions Using a Semi-Empirical Soot Model over a Broad Range of Combustion Systems

Single-cylinder engine experiments and computational fluid dynamics (CFD) modeling were used in this study to conduct a comprehensive evaluation of the accuracy of the modeling approach, with a focus on soot emissions. A semi-empirical soot model, the classic two-step Hiroyasu model with Nagle and Strickland-Constable oxidation, was used. A broad range of direct-injected (DI) combustion systems were investigated to assess the predictive accuracy of the soot model as a design tool for modern DI diesel engines. Experiments were conducted on a 2.5 liter single-cylinder engine. Combustion system combinations included three unique piston bowl shapes and seven variants of a common rail fuel injector. The pistons included a baseline “Mexican hat” piston, a reentrant piston, and a non-axisymmetric piston similar to the Volvo WAVE design. The injectors featured six or seven holes and systematically varied included angles from 120 to 150 degrees and hole sizes from 170 to 273 μm.

A Decoupled Model of Detailed Fluid Mechanics Followed by Detailed Chemical Kinetics for Prediction of Iso-Octane HCCI Combustion

We have developed a methodology for predicting combustion and emissions in a Homogeneous Charge Compression Ignition (HCCI) Engine. The methodology judiciously uses a fluid mechanics code followed by a chemical kinetics code to achieve great reduction in the computational requirements; to a level that can be handled with current computers. In previous papers, our sequential, multi-zone methodology has been applied to HCCI combustion of short-chain hydrocarbons (natural gas and propane). Applying the same procedure to long-chain hydrocarbons (iso-octane) results in unacceptably long computational time. In this paper, we show how the computational time can be made acceptable by developing a segregated solver. This reduces the run time of a ten-zone problem by an order of magnitude and thus makes it much more practical to make combustion studies of long-chain hydrocarbons.

A Feasible CFD Methodology for Gasoline Intake Flow Optimization in a HEV Application - Part 1: Development and Validation

Hybrid vehicle engines modified for high exhaust gas recirculation (EGR) are a good choice for high efficiency and low NOx emissions. Such operation can result in an HEV when a downsized engine is used at high load for a large fraction of its run time to recharge the battery or provide acceleration assist. However, high EGR will dilute the engine charge and may cause serious performance problems such as incomplete combustion, torque fluctuation, and engine misfire. An efficient way to overcome these drawbacks is to intensify tumble leading to increased turbulent intensity at the time of ignition. The enhancement of turbulent intensity will increase flame velocity and improve combustion quality, therefore increasing engine tolerance to higher EGR. It is accepted that the detailed experimental characterization of flow field near top dead center (TDC) in an engine environment is no longer practical and cost effective.

A Novel Model for Computing the Trapping Efficiency and Residual Gas Fraction Validated with an Innovative Technique for Measuring the Trapping Efficiency

The paper describes a novel method for calculating the residual gas fraction and the trapping efficiency in a 2 stroke engine. Assuming one dimensional compressible flow through the inlet and exhaust ports, the method estimates the instantaneous mass flowing in and out from the combustion chamber; later the residual gas fraction and trapping efficiency are estimated combining together the perfect displacement and perfect mixing scavenging models. It is assumed that when the intake port opens, the fresh mixture is pushing out the burned charge without any mixing and after a multiple of the time needed for the largest eddy to perform one rotation, the two gasses are instantly mixed up together and expelled. The result is a very simple algorithm that does not require much computational time and is able to estimate with high level of precision the trapping efficiency and the residual gas fraction in 2 stroke engines.

A Real Time NOx Model for Conventional and Partially Premixed Diesel Combustion

In this paper a fast NOx model is presented which can be used for engine optimization, aftertreatment control or virtual mapping. A cylinder pressure trace is required as input data. High calculation speed is obtained by using table interpolation to calculate equilibrium temperatures and species concentrations. Test data from a single-cylinder engine and from a complete six-cylinder engine have been used for calibration and validation of the model. The model produces results of good agreement with emission measurements using approximately 50 combustion product zones and a calculation time of one second per engine cycle. Different compression ratios, EGR rates, injection timing, inlet pressures etc. were used in the validation tests.

A Skeletal Kinetic Mechanism for the Oxidation of Iso-Octane and N-Heptane Validated Under Engine Knock Conditions

A method for automatic reduction of detailed kinetic to skeletal mechanisms for complex fuels is proposed. The method is based on the simultaneous use of sensitivity and reaction-flow analysis. The resulting skeletal mechanism is valid for the parameter range of initial and boundary values, the analysis have been performed for. The gas-phase chemistry is analyzed in the end gas of an SI-engine, using a two-zone model. Species, not relevant for the occurrence of autoignition in the end gas, are defined as redundant. They are identified and eliminated for different pre-set levels of minimum reaction flow and sensitivity. The error in the mechanism increases monotony with increasing pre-set level of minimum reaction flow.

A Study on the Effects of Fuel Viscosity and Nozzle Geometry on High Injection Pressure Diesel Spray Characteristics

The objective of this study was to investigate the effects of fuel viscosity and the effects of nozzle inlet configuration on the characteristics of high injection pressure sprays. Three different viscosity fuels were used to reveal the effects of viscosity on the spray characteristics. The effects of nozzle inlet configuration on spray characteristics were studied using two mini-sac six-hole nozzles with different inlet configurations. A common rail injection system was used to introduce the spray at 90 MPa injection pressure into a constant volume chamber pressurized with argon gas. The information on high pressure transient sprays was captured by a high speed movie camera synchronized with a pulsed copper vapor laser. The images were analyzed to obtain the spray characteristics which include spray tip penetration, spray cone angle at two different regions, and overall spray Sauter Mean Diameter (SMD).

A Theoretical Study of the Potential of NOx Reduction by Fuel Rate Shaping in a DI Diesel Engine

In this paper, a theoretical study is presented where fuel rate shaping is analyzed in combination with EGR as a method for reducing NOx formation. The analytical tools used include an empirically based model to convert fuel rate to heat release rate, and a zero dimensional multizone combustion model to calculate combustion products, local flame temperatures and NOx emissions at a given heat release rate. The multizone model, which has been presented earlier, includes flame radiation and convective heat losses. Several geometrical shapes of the fuel rate are tested for different combustion timings and EGR rates. It is found that the fuel rate giving the lowest NOx formation varies with the injection timing. In order to lower the NOx emissions at normal and advanced injection timings, the fuel rate should have a rather long duration, and start at its maximum level followed by a slow decay.

A Transport Equation Residual Model Incorporating Refined G-Equation and Detailed Chemical Kinetics Combustion Models

A transport equation residual model incorporating refined G-equation and detailed chemical kinetics combustion models has been developed and implemented in the ERC KIVA-3V release2 code for Gasoline Direct Injection (GDI) engine simulations for better predictions of flame propagation. In the transport equation residual model a fictitious species concept is introduced to account for the residual gases in the cylinder, which have a great effect on the laminar flame speed. The residual gases include CO2, H2O and N2 remaining from the previous engine cycle or introduced using EGR. This pseudo species is described by a transport equation. The transport equation residual model differentiates between CO2 and H2O from the previous engine cycle or EGR and that which is from the combustion products of the current engine cycle.

API CI-4: The First Oil Category for Diesel Engines Using Cooled Exhaust Gas Recirculation

This oil category was driven by two new cooled exhaust gas recirculation (EGR) engine tests operating with 15% EGR, with used oil soot levels at the end of the test ranging from 6 to 9%. These tests are the Mack T-10 and Cummins M11 EGR, which address ring, cylinder liner, bearing, and valve train wear; filter plugging, and sludge. In addition to these two new EGR tests, there is a Caterpillar single-cylinder test without EGR which measures piston deposits and oil consumption control using an articulated piston. This test is called the Caterpillar 1R and is included in the existing Global DHD-1 specification. In total, the API CI-4 category includes eight fired-engine tests and seven bench tests covering all the engine oil parameters. The new bench tests include a seal compatibility test for fresh oils and a low temperature pumpability test for used oils containing 5% soot. This paper provides a review of the all the tests, matrix results, and limits for this new oil category.

Acceleration of Detailed Chemical Kinetics Using Multi-zone Modeling for CFD in Internal Combustion Engine Simulations

Detailed chemical kinetics, although preferred due to increased accuracy, can significantly slow down CFD combustion simulations. Chemistry solutions are typically the most computationally costly step in engine simulations. The calculation time can be significantly accelerated using a multi-zone combustion model. The multi-zone model is integrated into the CONVERGE CFD code. At each time-step, the CFD cells are grouped into zones based on the cell temperature and equivalence ratio. The chemistry solver is invoked only on each zone. The zonal temperature and mass fractions are remapped onto the CFD cells, such that the temperature and composition non-uniformities are preserved. Two remapping techniques published in the literature are compared for their relative performance. The accuracy and speed-up of the multi-zone model is improved by using variable bin sizes at different temperature and equivalence ratios.

Air Entrainment in a High Pressure Diesel Spray

This paper presents some experimental results of air velocity measurements near high pressure diesel sprays. The measurements were made using a moderately high pressure (90 MPa) common rail injector in a pressurized spray chamber. The chamber was operated at ambient temperature (25°C) and was pressurized with Argon to produce a chamber gas density of about 27 kg/m3, similar to densities found in a large turbocharged diesel near TDC. The gas phase was tagged using water droplets doped with Stilbene 420, with an estimated droplet size of 18 μm. The atomized water-Stilbene droplets were illuminated with the third harmonic of a pair of Nd:YAG lasers which caused the Stilbene to fluoresce at about 420 nm. To reduce the competing fluorescence from the injected fuel, the injector was fueled with Jet-A fuel. Using the two lasers, double exposures of the small droplets were recorded on film. The laser pulse lengths were about 6 ns, and typical times between pulses were 100 μs.

Air Flow Characteristics Surrounding Evaporating Transient Diesel Sprays

Airflow characteristics surrounding evaporating transient diesel sprays inside a constant volume chamber under temperatures around 1100 K were investigated using a 6-hole injector and a single-hole injector. Particle Image Velocimetry (PIV) was used to measure the gas velocities surrounding a spray plume as a function of space and time. A conical control surface surrounding the spray plume was chosen as a representative side entrainment surface. The normal velocities crossing the control surface toward the spray plume for single-hole injection sprays were higher than those of 6-hole injection sprays. The velocities tangential to the control surface toward the injector tip for the single-hole injection sprays were lower than those of 6-hole injection sprays. An abrupt increase in tangential velocities near the chamber wall suggests that the recirculation of surrounding gas was accelerated by the spray wall impingement, both for non-evaporating and evaporating sprays.

An Innovative Approach Combining Adaptive Mesh Refinement, the ECFM3Z Turbulent Combustion Model, and the TKI Tabulated Auto-Ignition Model for Diesel Engine CFD Simulations

The 3-Zones Extended Coherent Flame Model (ECFM3Z) and the Tabulated Kinetics for Ignition (TKI) auto-ignition model are widely used for RANS simulations of reactive flows in Diesel engines. ECFM3Z accounts for the turbulent mixing between one zone that contains compressed air and EGR and another zone that contains evaporated fuel. These zones mix to form a reactive zone where combustion occurs. In this mixing zone TKI is applied to predict the auto-ignition event, including the ignition delay time and the heat release rate. Because it is tabulated, TKI can model complex fuels over a wide range of engine thermodynamic conditions. However, the ECFM3Z/TKI combustion modeling approach requires an efficient predictive spray injection calculation. In a Diesel direct injection engine, the turbulent mixing and spray atomization are mainly driven by the liquid/gas coupling phenomenon that occurs at moving liquid/gas interfaces.

An Ionization Equilibrium Analysis of the Spark Plug as an Ionization Sensor

The use of a spark plug as an ionization sensor in an engine, and its physical and chemical explanation has been investigated. By applying a small constant DC voltage across the electrodes of the spark plug and measuring the current through the electrode gap, the state of the gas can be probed. An analytical expression for the current as a function of temperature is derived, and an inverse relation, where the pressure is a function of the current, is also presented. It is also found that a relatively minor species, NO, seems to be the major agent responsible for the conductivity of the hot gas in the spark gap.

Application of High Performance Computing for Simulating Cycle-to-Cycle Variation in Dual-Fuel Combustion Engines

Interest in operational cost reduction is driving engine manufacturers to consider low-cost fuel substitution in heavy-duty diesel engines. These dual-fuel (DF) engines could be operated either in diesel-only mode or operated with premixed natural gas (NG) ignited by a pilot flame of compression-ignited direct-injected diesel fuel. Under certain conditions, dual-fuel operation can result in increased cycle-to-cycle variability (CCV) during combustion. CFD can greatly help in understanding and identifying critical parameters influencing CCV. Innovative modelling techniques and large computing resources are needed to investigate the factors affecting CCV in dual-fuel engines. This paper discusses the use of the High Performance Computing resource Titan, at Oak Ridge National Laboratory, to investigate CCV of a dual-fuel engine.

Automatic Reduction of Detailed Chemical Reaction Mechanisms for Autoignition Under SI Engine Conditions

A method for automatic reduction of detailed reaction mechanisms using simultaneous sensitivity, reaction flow and lifetime analysis has been developed and applied to a two-zone model of an SI engine fuelled with Primary Reference Fuel (PRF). Species which are less relevant for the occurrence of autoignition in the end gas are declared redundant. They are identified and eliminated for different pre-set minimum levels of reaction flow and sensitivity. The resulting skeletal mechanism is valid in the ranges of initial and boundary values for which the analyses have been performed. A measure of species lifetime is calculated from the chemical source terms, and the species with the lifetime shorter than and mass-fraction less than specified limits are selected for removal.

Boosting for High Load HCCI

Homogeneous Charge Compression Ignition (HCCI) holds great promises for good fuel economy and low emissions of NOX and soot. The concept of HCCI is premixed combustion of a highly diluted mixture. The dilution limits the combustion temperature and thus prevents extensive NOX production. Load is controlled by altering the quality of the charge, rather than the quantity. No throttling together with a high compression ratio to facilitate auto ignition and lean mixtures results in good brake thermal efficiency. However, HCCI also presents challenges like how to control the combustion and how to achieve an acceptable load range. This work is focused on solutions to the latter problem. The high dilution required to avoid NOX production limits the mass of fuel relative to the mass of air or EGR. For a given size of the engine the only way to recover the loss of power due to dilution is to force more mass through the engine.

Characteristics of Air Flow Surrounding Non-Evaporating Transient Diesel Sprays

Airflow characteristics surrounding non-evaporating transient diesel sprays were investigated using a 6-hole injector. Particle Image Velocimetry (PIV) was used to measure the gas velocities surrounding a spray plume as a function of space and time. A hydraulically actuated, electronically controlled unit injector (HEUI) system was used to supply the fuel into a pressurized constant volume chamber at room temperature. The chamber gas densities in this study were 10 kg/m3, 20 kg/m3 and 30 kg/m3. The injection pressure was 96.5 MPa. Two frequency doubled (532 nm) Nd:YAG lasers were used to create coincident laser sheets to illuminate the test section at two instances after start of injection (ASI). The double exposed images of sprays and Al2O3 seed particles were developed and velocity vectors of the gas surrounding the transient diesel sprays were obtained using a numerical autocorrelation PIV method.

Combustion Chambers for Natural Gas SI Engines Part 2: Combustion and Emissions

The objective of this paper is to investigate how the combustion chamber design will influence combustion parameters and emissions in a natural gas SI engine. Ten different geometries were tried on a converted Volvo TD102 engine. For the different combustion chambers emissions and the pressure in the cylinder have been measured. The pressure in the cylinder was then used in a one-zone heat-release model to get different combustion parameters. The engine was operated unthrottled at 1200 rpm with different values of air/fuel ratio and EGR. The air/fuel ratio was varied from stoichiometric to lean limit. EGR values from 0 to 30% at stoichiometric air/fuel ratio were used. The results show a remarkably large difference in the rate of combustion between the chambers. The cycle-to-cycle variations are fairly independent of combustion chamber design as long as there is some squish area and the air and the natural gas are well mixed.
