CFD-Guided Combustion System Optimization of a Gasoline Range Fuel in a Heavy-Duty Compression Ignition Engine Using Automatic Piston Geometry Generation and a Supercomputer

A computational fluid dynamics (CFD) guided combustion system optimization was conducted for a heavy-duty diesel engine running with a gasoline fuel that has a research octane number (RON) of 80. The goal was to optimize the gasoline compression ignition (GCI) combustion recipe (piston bowl geometry, injector spray pattern, in-cylinder swirl motion, and thermal boundary conditions) for improved fuel efficiency while maintaining engine-out NOx within a 1-1.5 g/kW-hr window. The numerical model was developed using the multi-dimensional CFD software CONVERGE. A two-stage design of experiments (DoE) approach was employed with the first stage focusing on the piston bowl shape optimization and the second addressing refinement of the combustion recipe. For optimizing the piston bowl geometry, a software tool, CAESES, was utilized to automatically perturb key bowl design parameters. This led to the generation of 256 combustion chamber designs evaluated at several engine operating conditions.

Design of Direct and Indirect Liquid Cooling Systems for High- Capacity, High-Power Lithium-Ion Battery Packs

Battery packs for plug-in hybrid electrical vehicle (PHEV) applications can be characterized as high-capacity and high-power packs. For PHEV battery packs, their power and electrical-energy capacities are determined by the range of the electrical-energy-driven operation and the required vehicle drive power. PHEV packs often employ high-power lithium-ion (Li-ion) pouch cells with large cell capacity in order to achieve high packing efficiency. Lithium-ion battery packs for PHEV applications generally have a 96SnP configuration, where S is for cells in series, P is for cells in parallel, and n = 1, 2 or 3. Two PHEV battery packs with 355V nominal voltage and 25-kWh nominal energy capacity are studied. The first pack is assembled with 96 70Ah high-power Li-ion pouch cells in 96S1P configuration. The second pack is assembled with 192 35Ah high-power Li-ion pouch cells in 96S2P configuration.

Effects of Nanofluid Coolant in a Class 8 Truck Engine

The cooling system of a Class 8 truck engine was modeled using the Flowmaster computer code. Numerical simulations were performed replacing the standard coolant, 50/50 mixture of ethylene-glycol and water, with nanofluids comprised of CuO nanoparticles suspended in a base fluid of a 50/50 mixture of ethylene-glycol and water. By using engine and cooling system parameters from the standard coolant case, the higher heat transfer coefficients of the nanofluids resulted in lower engine and coolant temperatures. These temperature reductions introduced flexibility in system parameters - three of which were investigated for performance improvement: engine power, coolant pump speed and power, and radiator air-side area.

Efficient, Active Radiator-Cooling System

A new concept for an efficient radiator-cooling system is presented for reducing the size or increasing the cooling capacity of vehicle coolant radiators. Under certain conditions, the system employs active evaporative cooling in addition to conventional finned air cooling. In this regard, it is a hybrid radiator-cooling system comprised of the combination of conventional air-side finned surface cooling and active evaporative water cooling. The air-side finned surface is sized to transfer required heat under all driving conditions except for the most severe. In the later case, evaporative cooling is used in addition to the conventional air-side finned surface cooling. Together the two systems transfer the required heat under all driving conditions. However, under most driving conditions, only the air-side finned surface cooling is required. Consequently, the finned surface may be smaller than in conventional radiators that utilize air-side finned surface cooling exclusively.

Delphi Diesel Systems' 2700bar Proven F2E Distributed Pump Common Rail System (DPCRS) has been developed to meet the requirements of Euro VI and future emissions legislation and is now in volume production in Heavy Duty Vehicles. Incorporating a number of ground breaking new technologies, the system offers numerous performance advantages. F2E provides full common rail functionality for camshaft driven Fuel Injection Equipment (FIE) engines with minimum modification. By delivering precise and accurate control of multiple injections at maximum rail pressure across all engine operating conditions, the system minimizes the demands on exhaust after treatment systems. Additionally F2E provides real time flexible capacity by employing a unique method of pump fuel metering, enabling the most efficient and accurate transient control of rail pressure combined with the low NVH and optimised efficiency.

Fan Shroud Optimization Using Adjoint Solver

Fan and fan-shroud design is critical for underhood air flow management. The objective of this work is to demonstrate a method to optimize fan-shroud shape in order to maximize cooling air mass flow rates through the heat exchangers using the Adjoint Solver in STAR-CCM+®. Such techniques using Computational Fluid Dynamics (CFD) analysis enable the automotive/transport industry to reduce the number of costly experiments that they perform. This work presents the use of CFD as a simulation tool to investigate and assess the various factors that can affect the vehicle thermal performance. In heavy-duty trucks, the cooling package includes heat exchangers, fan-shroud, and fan. In this work, the STAR-CCM+® solver was selected and a java macro built to run the primal flow and the Adjoint solutions sequentially in an automated fashion.

Fuel Consumption and Performance Benefits of Electrified Powertrains for Transit Buses

This study presents a process to quantify the fuel saving potential of electrified powertrains for medium and heavy duty vehicles. For this study, equivalent vehicles with electrified powertrains are designed with the underlying principle of not compromising on cargo carrying capacity or performance. Several performance characteristics, that are relevant for all types of medium and heavy duty vehicles, were identified for benchmarking based on the feedback from the industry. Start-stop hybrids, parallel pre-transmission hybrids, plug-in hybrids, and battery electric vehicles are the technology choices in this study. This paper uses one vehicle as an example, explains the component sizing process followed for each powertrain, and examines each powertrain’s fuel saving potential. The process put forth in this paper can be used for evaluating vehicles that belong to all medium and heavy duty classes.

Measurement of Piston Friction with a Floating Liner Engine for Heavy-Duty Applications

The further increase in the efficiency of heavy-duty engines is essential in order to reduce CO2 emissions in the transport sector. This is also valid for the future use of alternative fuels, which can be CO2-neutral, but can cause higher total costs of ownership due to higher prices and limited availability. In addition to thermodynamic optimization, the reduction of mechanical losses is of great importance. In particular, there is a high potential in the piston bore interface, since continuously increasing cylinder pressures have a strong influence on the frictional and lateral piston forces. To meet these future challenges of increasing heavy-duty engine efficiency, AVL has developed a floating liner engine for heavy-duty applications based on its tried and tested passenger car floating liner concept.

Numerical Evaluation of Spark Assisted Cold Idle Operation in a Heavy-Duty Gasoline Compression Ignition Engine

Gasoline compression ignition (GCI) has been shown to offer benefits in the NOx-soot tradeoff over conventional diesel combustion while still achieving high fuel efficiency. However, due to gasoline’s low reactivity, it is challenging for GCI to attain robust ignition and stable combustion under cold operating conditions. Building on previous work to evaluate glow plug-assisted GCI combustion at cold idle, this work evaluates the use of a spark plug to assist combustion. The closed-cycle 3-D CFD model was validated against GCI test results at a compression ratio of 17.3 during extended cold idle operation under laboratory-controlled conditions. A market representative, ethanol-free, gasoline (RON92, E0) was used in both the experiment and the numerical analysis. Spark-assisted simulations were performed by incorporating an ignition model with the spark energy required for stable combustion at cold start.

Numerical Investigation of a Gasoline-Like Fuel in a Heavy-Duty Compression Ignition Engine Using Global Sensitivity Analysis

Fuels in the gasoline auto-ignition range (Research Octane Number (RON) > 60) have been demonstrated to be effective alternatives to diesel fuel in compression ignition engines. Such fuels allow more time for mixing with oxygen before combustion starts, owing to longer ignition delay. Moreover, by controlling fuel injection timing, it can be ensured that the in-cylinder mixture is “premixed enough” before combustion occurs to prevent soot formation while remaining “sufficiently inhomogeneous” in order to avoid excessive heat release rates. Gasoline compression ignition (GCI) has the potential to offer diesel-like efficiency at a lower cost and can be achieved with fuels such as low-octane straight run gasoline which require significantly less processing in the refinery compared to today’s fuels.

Numerical Investigation of the Impact of Fuel Flow Rate on Combustion in a Heavy-Duty Diesel Engine with a Multi-Row Nozzle Injector

Diesel engines are one of the most popular combustion systems used in different types of heavy-duty applications because of higher efficiencies compared to the spark ignition engines. Combustion phasing and the rate of heat release in diesel engines are controlled by the rate at which the fuel is injected into the combustion chamber near top dead center. In this work, computational fluid dynamics (CFD) was employed to simulate the combustion behavior of a heavy-duty diesel engine equipped with a 16-hole injector, in which the nozzles were arranged in two individual rows. The two rows of nozzles have differential flow rate due to the geometrical construction of the injector. Combustion and performance characteristics of the engine were compared with and without considering the differential flow rate of the nozzle rows at a range of injection timing values.
