3D FEA Thermal Modeling with Experimentally Measured Loss Gradient of Large Format Ultra-Fast Charging Battery Module Used for EVs

A large amount of heat is generated in electric vehicle battery packs during high rate charging, resulting in the need for effective cooling methods. In this paper, a prototype liquid cooled large format Lithium-ion battery module is modeled and tested. Experiments are conducted on the module, which includes 31Ah NMC/Graphite pouch battery cells sandwiched by a foam thermal pad and heat sinks on both sides. The module is instrumented with twenty T-type thermocouples to measure thermal characteristics including the cell and foam surface temperature, heat flux distribution, and the heat generation from batteries under up to 5C rate ultra-fast charging. Constant power loss tests are also performed in which battery loss can be directly measured.

3rd Generation AHSS Virtual and Physical Stamping Evaluation

Developing lightweight, stiff and crash-resistant vehicle body structures requires a balance between part geometry and material properties. High strength materials suitable for crash resistance impose geometry limitations on depth of draw, radii and wall angles that reduce geometric efficiency. The introduction of 3rd generation Advanced High Strength Steels (AHSS) can potentially change the relationship between strength and geometry and enable simultaneous improvements in both. This paper will demonstrate applicability of 3rd generation AHSS with higher strength and ductility to replace the 780 MPa Dual Phase steel in a sill reinforcement on the current Jeep Cherokee. The focus will be on formability, beginning with virtual simulation and continuing through a demonstration run on the current production stamping tools and press.

A 1-D Platform to Simulate the Effects of Dedicated EGR on SI Engine Combustion

The thermal efficiency of spark-ignition engines can be enhanced by increasing the rate of exhaust gas recirculation (EGR) such that the low temperature combustion regime could be achieved. However, there is an upper limit on the amount of EGR rate, beyond which flame speed becomes slow and unstable, and local quenching starts to hurt the combustion stability, efficiency, and emission. To resolve this issue, the concept of dedicated EGR has been proposed previously to be an effective way to enhance flame propagation under lean burn condition with even higher levels of EGR with reformate hydrogen and carbon monoxide. In this study, the effects of thermochemical fuel reforming on the reformate composition under rich conditions (1.0 < ϕ < 2.0) have been studied using detailed chemistry for iso-octane, as the representative component for gasoline.

A Co-Simulation Environment for Virtual Prototyping of Ground Vehicles

The use of virtual prototyping early in the design stage of a product has gained popularity due to reduced cost and time to market. The state of the art in vehicle simulation has reached a level where full vehicles are analyzed through simulation but major difficulties continue to be present in interfacing the vehicle model with accurate powertrain models and in developing adequate formulations for the contact between tire and terrain (specifically, scenarios such as tire sliding on ice and rolling on sand or other very deformable surfaces). The proposed work focuses on developing a ground vehicle simulation capability by combining several third party packages for vehicle simulation, tire simulation, and powertrain simulation. The long-term goal of this project consists in promoting the Digital Car idea through the development of a reliable and robust simulation capability that will enhance the understanding and control of off-road vehicle performance.

A Comparative Analysis for Six-Phase Motor Configurations

In this paper, a comparison between different six-phase machine topologies is conducted considering their technical performance for automotive applications. Asymmetrical and symmetrical configurations, as well as neutral point connection, are considered as candidate topologies and modelled using vector space decomposition (VSD) and double stator or double dq transformations. In both cases, a generalized model to include an arbitrary phase shift between the windings is presented as well as the effect of the neutral connection on the inverter model. For the selection, the steady-state and post-fault performance are considered in terms of control flexibility, fault-tolerant capability, and dc-link voltage utilization. For the latest, the different topologies are evaluated operating in both linear and overmodulation regions based on space vector modulation (SVM).

A Comparative Study of Hydraulic Hybrid Systems for Class 6 Trucks

In order to reduce fuel consumption, companies have been looking at hybridizing vehicles. So far, two main hybridization options have been considered: electric and hydraulic hybrids. Because of light duty vehicle operating conditions and the high energy density of batteries, electric hybrids are being widely used for cars. However, companies are still evaluating both hybridization options for medium and heavy duty vehicles. Trucks generally demand very large regenerative power and frequent stop-and-go. In that situation, hydraulic systems could offer an advantage over electric drive systems because the hydraulic motor and accumulator can handle high power with small volume capacity. This study compares the fuel displacement of class 6 trucks using a hydraulic system compared to conventional and hybrid electric vehicles. The paper will describe the component technology and sizes of each powertrain as well as their overall vehicle level control strategies.

A Comparison of Experimental and Modeled Velocity in Gasoline Direct-Injection Sprays with Plume Interaction and Collapse

Modeling plume interaction and collapse for direct-injection gasoline sprays is important because of its impact on fuel-air mixing and engine performance. Nevertheless, the aerodynamic interaction between plumes and the complicated two-phase coupling of the evaporating spray has shown to be notoriously difficult to predict. With the availability of high-speed (100 kHz) Particle Image Velocimetry (PIV) experimental data, we compare velocity field predictions between plumes to observe the full temporal evolution leading up to plume merging and complete spray collapse. The target “Spray G” operating conditions of the Engine Combustion Network (ECN) is the focus of the work, including parametric variations in ambient gas temperature. We apply both LES and RANS spray models in different CFD platforms, outlining features of the spray that are most critical to model in order to predict the correct aerodynamics and fuel-air mixing.

A Comprehensive Approach for Estimation of Automotive Component Life due to Thermal Effects

Due to stringent environmental requirements, the vehicle under-hood and underbody temperatures have been steadily increasing. The increased temperatures affect components life and therefore, more thermal protection measures may be necessary. In this paper, we present an algorithm for estimation of automotive component life due to thermal effects through the vehicle life. Traditional approaches consider only the maximum temperature that a component will experience during severe driving maneuvers. However, that approach does not consider the time duration or frequency of exposure to temperature. We have envisioned a more realistic and science based approach to estimate component life based on vehicle duty cycles, component temperature profile, frequency and characteristics of material thermal degradation. In the proposed algorithm, a transient thermal analysis model provides the exhaust gas and exhaust surface temperatures for all exhaust system segments, and for any driving scenario.

A Comprehensive Method for Piston Secondary Dynamics and Piston-Bore Contact

Low vibration and noise level in internal combustion engines has become an essential part of the design process. It is well known that the piston assembly can be a major source of engine mechanical friction and cold start noise, if not designed properly. The piston secondary motion and piston-bore contact pattern are critical in piston design because they affect the skirt-to-bore impact force and therefore, how the piston impact excitation energy is damped, transmitted and eventually radiated from the engine structure as noise. An analytical method is presented in this paper for simulating piston secondary dynamics and piston-bore contact for an asymmetric half piston model. The method includes several important physical attributes such as bore distortion effects due to mechanical and thermal deformation, inertia loading, piston barrelity and ovality, piston flexibility and skirt-to-bore clearance. The method accounts for piston kinematics, rigid-body dynamics and flexibility.

A Computational Study on Laminar Flame Propagation in Mixtures with Non-Zero Reaction Progress

Flame speed data reported in most literature are acquired in conventional apparatus such as the spherical combustion bomb and counterflow burner, and are limited to atmospheric pressure and ambient or slightly elevated unburnt temperatures. As such, these data bear little relevance to internal combustion engines and gas turbines, which operate under typical pressures of 10-50 bar and unburnt temperature up to 900K or higher. These elevated temperatures and pressures not only modify dominant flame chemistry, but more importantly, they inevitably facilitate pre-ignition reactions and hence can change the upstream thermodynamic and chemical conditions of a regular hot flame leading to modified flame properties. This study focuses on how auto-ignition chemistry affects flame propagation, especially in the negative-temperature coefficient (NTC) regime, where dimethyl ether (DME), n-heptane and iso-octane are chosen for study as typical fuels exhibiting low temperature chemistry (LTC).

A Computer Cooling System Study of a Diesel Powered Truck for Control of Transient Coolant, Oil and Cab Temperatures

A Vehicle-Engine-Cooling (VEC) system computer simulation model was used to study the transient performance of control devices and their temperature settings on oil, coolant and cab temperatures. The truck used in the study was an International Harvester COF-9670 cab over chassis heavy-duty vehicle equipped with a standard cab heater, a Cummins NTC-350 diesel engine with a McCord radiator and standard cooling system components and aftercooler. Input data from several portions of a Columbus to Bloomington, Indiana route were used from the Vehicle Mission Simulation (VMS) program to determine engine and vehicle operating conditions for the VEC system computer simulation model. The control devices investigated were the standard thermostat, the Kysor fan-clutch and shutter system. The effect of shutterstat location on shutter performance along with thermostat, shutter and fan activation temperature settings were investigated for ambient temperatures of 32, 85 and 100°F.

A Domain-Centralized Automotive Powertrain E/E Architecture

This paper proposes a domain-centralized powertrain E/E (electrical and/or electronic) architecture for all-electric vehicles that features: a powerful master controller (domain controller) that implements most of the functionality of the domain; a set of smart actuators for electric motor(s), HV (High Voltage) battery pack, and thermal management; and a gateway that routes all hardware signals, including digital and analog I/O, and field bus signals between the domain controller and the rest of the vehicle that is outside of the domain. Major functional safety aspects of the architecture are presented and a safety architecture is proposed. The work represents an early E/E architecture proposal. In particular, detailed partitioning of software components over the domain’s Electronic Control Units (ECUs) has not been determined yet; instead, potential partitioning schemes are discussed.

A Fatigue Life Prediction Method of Laser Assisted Self-Piercing Rivet Joint for Magnesium Alloys

Due to magnesium alloy's poor weldability, other joining techniques such as laser assisted self-piercing rivet (LSPR) are used for joining magnesium alloys. This research investigates the fatigue performance of LSPR for magnesium alloys including AZ31 and AM60. Tensile-shear and coach peel specimens for AZ31 and AM60 were fabricated and tested for understanding joint fatigue performance. A structural stress - life (S-N) method was used to develop the fatigue parameters from load-life test results. In order to validate this approach, test results from multijoint specimens were compared with the predicted fatigue results of these specimens using the structural stress method. The fatigue results predicted using the structural stress method correlate well with the test results.

A Hydrogen Direct Injection Engine Concept that Exceeds U.S. DOE Light-Duty Efficiency Targets

Striving for sustainable transportation solutions, hydrogen is often identified as a promising energy carrier and internal combustion engines are seen as a cost effective consumer of hydrogen to facilitate the development of a large-scale hydrogen infrastructure. Driven by efficiency and emissions targets defined by the U.S. Department of Energy, a research team at Argonne National Laboratory has worked on optimizing a spark-ignited direct injection engine for hydrogen. Using direct injection improves volumetric efficiency and provides the opportunity to properly stratify the fuel-air mixture in-cylinder. Collaborative 3D-CFD and experimental efforts have focused on optimizing the mixture stratification and have demonstrated the potential for high engine efficiency with low NOx emissions. Performance of the hydrogen engine is evaluated in this paper over a speed range from 1000 to 3000 RPM and a load range from 1.7 to 14.3 bar BMEP.

A Linear Quadratic Integral Approach to the Profiling of Engine Speed for Synchronization

During driving conditions, when it is needed to transition from Electric Vehicle (EV) to Hybrid Vehicle operation, synchronization of the engine with the shaft and transmission is essential to enable clutch engagement and, subsequently, providing engine power to the wheels. Challenges arise when the engine must generate power to move itself and cannot rely on electric motors for precision. Cost-effective hybrid vehicle propulsion architectures which utilize small 12V belt-starter generators (BSGs) to initiate engine activation are inherently affected. In these situations, a speed profile that balance rapid response and control effort while considering system limitations to mitigate undesirable overshoots and delays, is required. This paper presents a Linear Quadratic Integral (LQI) approach to formulate a speed reference profile that ensures optimal engine behavior.

Dang Van (Dang Van et al., 1982 and Dang Van, 1993) states that for an infinite lifetime (near fatigue limit), crack nucleation in slip bands may occur at the most unfavorable oriented grains, which are subject to plastic deformation even if the macroscopic stress is elastic. Since the residual stresses in these plastically deformed grains are induced by the restraining effect of the adjacent grains, it is assumed that the residual stresses are stabilized at a mesoscopic level. These stresses are currently approximated by the macroscopic hydrostatic stress defined by the normal stresses to the faces of an octahedral element oriented with the faces symmetric to the principal axis; mathematically they are equal to each other and they are the average of the principal stresses.

A Methodology for Fatigue Life Estimation of Linear Vibratory Systems under Non-Gaussian Loads

Fatigue life estimation, reliability and durability are important in acquisition, maintenance and operation of vehicle systems. Fatigue life is random because of the stochastic load, the inherent variability of material properties, and the uncertainty in the definition of the S-N curve. The commonly used fatigue life estimation methods calculate the mean (not the distribution) of fatigue life under Gaussian loads using the potentially restrictive narrow-band assumption. In this paper, a general methodology is presented to calculate the statistics of fatigue life for a linear vibratory system under stationary, non-Gaussian loads considering the effects of skewness and kurtosis. The input loads are first characterized using their first four moments (mean, standard deviation, skewness and kurtosis) and a correlation structure equivalent to a given Power Spectral Density (PSD).

A Methodology of Design for Fatigue Using an Accelerated Life Testing Approach with Saddlepoint Approximation

We present an Accelerated Life Testing (ALT) methodology along with a design for fatigue approach, using Gaussian or non-Gaussian excitations. The accuracy of fatigue life prediction at nominal loading conditions is affected by model and material uncertainty. This uncertainty is reduced by performing tests at a higher loading level, resulting in a reduction in test duration. Based on the data obtained from experiments, we formulate an optimization problem to calculate the Maximum Likelihood Estimator (MLE) values of the uncertain model parameters. In our proposed ALT method, we lift all the assumptions on the type of life distribution or the stress-life relationship and we use Saddlepoint Approximation (SPA) method to calculate the fatigue life Probability Density Functions (PDFs).

A Model for Crank-Angle-Resolved Engine Cylinder Pressure Estimation

Real-time measurement or estimation of crank-angle-resolved engine cylinder pressure may become commonplace in the next generation of engine controllers to optimize spark, valve timing, or compression ratio. Toward the development of a real-time cylinder pressure estimator, this work presents a crank-angle-resolved engine cylinder pressure estimation model that could accept inputs such as speed, manifold pressure and throttle position, and deliver crank-angle resolved cylinder pressure in real-time, at engine speeds covering the useful operating range of most engines. The model was validated by comparing simulated cylinder pressure with thirteen sets of cylinder pressure data, from two different commercial engines from two different OEMs. Estimated pressures were compared against the actual measured pressure traces. The average relative error is about 3% while the maximum relative error is 5%. Both can be improved with further tuning.

A Modeling Study of the Exhaust Flow Rate and Temperature Effects on the Particulate Matter Thermal Oxidation Occurring during the Active Regeneration of a Diesel Particulate Filter

Numerical models of aftertreatment devices are increasingly becoming indispensable tools in the development of aftertreatment systems that enable modern diesel engines to comply with exhaust emissions regulations while minimizing the cost and development time involved. Such a numerical model was developed at Michigan Technological University (MTU) [1] and demonstrated to be able to simulate the experimental data [2] in predicting the characteristic pressure drop and PM mass retained during passive oxidation [3] and active regeneration [4] of a catalyzed diesel particulate filter (CPF) on a Cummins ISL engine. One of the critical aspects of a calibrated numerical model is its usability - in other words, how useful is the model in predicting the pressure drop and the PM mass retained in another particulate filter on a different engine without the need for extensive recalibration.
