A Calibration Study of CFD for Automotive Shapes and CD

An extensive calibration study has been initiated to assess the predictive ability of CFD (Computational Fluid Dynamics) for the aerodynamic design of automotive shapes. Several codes are being checked against a set of detailed wind tunnel measurements on ten car-like shapes. The objective is to assess the ability of numerical analysis to predict the CD (drag coefficient) influence of the rear end configuration. The study also provides a significant base of information for investigating discrepancies between predicted and measured flow fields and for assessing new numerical techniques. This technical report compares STAR-CD predictions to the wind tunnel measurements. The initial results are quite encouraging. Calculated centerline pressure distributions on the front end, underbody and floor compare well for all ten shapes. Wake flow structures are in reasonable agreement for many of the configurations. Drag, lift, and pitching moment trends follow the experimental measurements.

A Copula-Based Approach for Model Bias Characterization

Available methodologies for model bias identification are mainly regression-based approaches, such as Gaussian process, Bayesian inference-based models and so on. Accuracy and efficiency of these methodologies may degrade for characterizing the model bias when more system inputs are considered in the prediction model due to the curse of dimensionality for regression-based approaches. This paper proposes a copula-based approach for model bias identification without suffering the curse of dimensionality. The main idea is to build general statistical relationships between the model bias and the model prediction including all system inputs using copulas so that possible model bias distributions can be effectively identified at any new design configurations of the system. Two engineering case studies whose dimensionalities range from medium to high will be employed to demonstrate the effectiveness of the copula-based approach.

A Discussion of Aerodynamic Interference Effects Between a Race Car and a Race Track Retaining Wall (A Wind Tunnel NASCAR Case Study)

This report should not be looked upon as an end in itself, but rather as a thought provoker. It raises the question that there may be an additional dimension to race car aerodynamics other than just open roadway drag reduction, stability and handling performance. Some situations are seldom considered, nor even addressed, in public forums. Based upon wind tunnel test data, the authors show, at least for this one test setup, that significantly large changes in aerodynamic forces can be generated on a NASCAR stock car racer by its close proximity to the stationary retaining wall around a race track.

A Flow Network Approach to Vehicle Underhood Heat Transfer Problem

A flow network method was developed to predict the underhood temperature distribution of an automobile. The method involves the solution of simplified energy and momentum equations of the air flow in control volumes defined by subdividing the air space between the surfaces of the underhood components and the front-end geometry. The control volumes are interconnected by ducts with branches and bends to form a flow network. Conservation of mass and momentum with appropriate pressure-loss coefficients leads to a system of algebraic equations to be solved for the flow rates through each volume. The computed flow rates are transferred to a thermal model to calculate the temperatures of the air and the major vehicle components that affect the underhood environment. The method was applied to a 1986 3.0L Taurus and compared with vehicle experiments conducted in a windtunnel.

A Gasoline Engine Cycle that Permits High Expansion Operation with Reduced Part Load Throttling Losses by Modulating Charge Mass and Temperature

A four-stroke, spark-ignition engine is described that seeks to achieve high expansion ratio and low throttling losses at light load, whilst retaining good knock resistance at full load operation and without the need for expensive mechanical changes to the engine. The engine does, however, incorporate a second inlet (transfer) valve and associated transfer port linked to the intake port. The timing of the transfer valve is different from that of the main inlet valve. Load modulation is achieved by control of the gas outflow from the transfer port. A computer model of the engine is first validated against measured data from a conventional engine. Comparisons are made of incylinder pressure at part load conditions, total air flowrate through the engine and intake port air velocities as a function of crank angle position.

A Mainstream Test Methodology for Developing a Vehicle Equipped with an Electronic Stability Control System

There have been many articles published in the last decade or so concerning the components of an electronic stability control (ESC) system, as well as numerous statistical studies that attempt to predict the effectiveness of such systems relative to crash involvement. The literature however is free from papers that discuss how engineers might develop such systems in order to achieve desired steering, handling, and stability performance. This task is complicated by the fact that stability control systems are very complex and their designs and what they can do have changed considerably over the years. These systems also differ from manufacturer to manufacturer and from vehicle to vehicle in a given maker of automobiles. In terms of ESC hardware, differences can include all the components as well as the addition or absence of roll rate sensors or active steering gears to name a few.

European legislation covering noise, smoke emission and industrial pollution, all seeking to improve the environment are not addressed in this paper, which takes only exhaust emission and fuel complexity as its subjects. It describes how this complexity can inhibit the development capacity, thus restricting the model offering of a major european automobile manufacturer. The paper concludes that general benefit would be derived from genuine pan european emission legislation, particularly if that legislation was established at levels of control that allowed the development and use of modern engine technology.

A New Test for Catalyst Oxygen Storage Which Correlates with Catalyst Performance on the Vehicle

A new laboratory test for measuring catalyst oxygen storage capacity has been developed. The test accurately predicts catalyst performance on the vehicle during transient A/F excursions and correlates well with vehicle CO and Nox tailpipe emissions. The test was subsequently used to facilitate improved oxygen storage capacity for new Pd-only washcoat formulations.

A Novel Capability for Crush Testing Crash Energy Management Structures at Intermediate Rates

The crush performance of lightweight composite automotive structures varies significantly between static and dynamic test conditions. This paper discusses the development of a new dynamic testing facility that can be used to characterize crash performance at high loads and constant speed. Previous research results from the Energy Management Working Group (EMWG) of the Automotive Composites Consortium (ACC) showed that the static crush resistance of composite tubes can be significantly greater than dynamic crush results at speeds greater than 2 m/s. The new testing facility will provide the unique capability to crush structures at high loads in the intermediate velocity range. A novel machine control system was designed and projections of the machine performance indicate its compliance with the desired test tolerances. The test machine will be part of a national user facility at the Oak Ridge National Laboratory (ORNL) and will be available for use in the summer of 2002.

A Performance Comparison of Various Automatic Transmission Pumping Systems

The pumping system used in a step ratio automatic transmission can consume up to 20% of the total power required to operate a typical automotive transmission through the EPA city cycle. As such, it represents an area manufacturers have focused their efforts towards in their quest to obtain improved transmission efficiency. This paper will discuss the history of automatic transmission pumps that develop up to 300 psi along with a description of the factors used to size pumps and establish pump flow requirements. The various types of pumps used in current automatic transmissions will be described with a discussion of their characteristics including a comparison based upon observations of their performance. Specific attention will be focused on comparing the volumetric efficiency, mechanical efficiency, overall efficiency, pumping torque and discharge flow.

This paper provides an overview of the dual EGO sensor method for OBD-II catalyst efficiency monitoring. The processes governing the relationship between catalyst oxygen storage, HC conversion efficiency, and rear EGO sensor response are reviewed in detail. A simple physical model relating catalyst oxygen storage capacity and rear EGO sensor response is constructed and used in conjunction with experimental data to provide additional insight into the operation of the catalyst monitor. The effect that the catalyst washcoat formulation has in determining the relationship between catalyst oxygen storage capacity and HC conversion efficiency and its impact on the catalyst monitor is also investigated. Lastly, the effects of catalyst failure mode, fuel sulfur, and the fuel additive MMT on the catalyst monitor's ability to properly diagnose catalyst function are discussed.

Many manufacturing facilities use Material Handling Systems (lift/ tilt tables, hoists, articulated arms), often to alleviate ‘ergonomic’ stressors as well as to optimize production. If not used appropriately, Material Handling Systems can create new ergonomic concerns, or in some cases increase the physical demands of a job. A strategy designed to optimize the fit between the operator, the appropriate equipment and the operation is addressed in this paper.

Aerodynamic Wind Throb in Passenger Cars

Most automobiles, at certain speeds with at least one window open, develop a pulsating pressure which is felt mainly through the ears and is objectionable to the occupants. While this “aerodynamic wind throb” is noticeable over a range of speeds, there is a fairly pronounced peak in the effect at one speed. This problem is studied analytically and experimentally. It is established that the car is a dynamic system consisting of a Helmholtz resonator excited by an edge tone. It is shown that the trouble can be corrected by changing the natural frequency, minimizing or eliminating the excitation, or increasing damping of the system.

An Advanced Instrument for the Real Time Measurement of Engine Oil Economy

A number of advancements have been made in the coulometric sulfur trace instrumental technique for the real-time measurement of engine oil economy. These advancements include modification of the coulometric cell to improve reliability and reproducibility. The instrument has been interfaced with a microcomputer for instrument control as well as data acquisition, storage, and analysis. Studies were undertaken which demonstrate sufficient sensitivity and linearity for determination of engine oil economy at levels better than 10,000 miles/quart. Applications to steady-state engine oil consumption mapping and to instantaneous oil consumption during transient engine cycling are described. These instruments are being produced by an outside supplier for use in various company locations in both the engine production and engine research environments.

The long term visual appearance of exterior chrome-plated parts is highly dependent on part design and supplier performance. The use of numerous complex designs coupled with the pressures of competition has caused a statistically high percentage of parts to be manufactured which do not fully meet customer expectations. A coordinated approach to improve supplier performance and simplification of part designs was required. A task force was established to address these issues in 1980 and desirable results were achieved.

An Investigation to Determine the Exhaust Particulate Size Distributions for Diesel, Petrol, and Compressed Natural Gas Fuelled Vehicles

In this paper, we present the results of a series of experiments to determine the exhaust particulate size distributions from a number of diesel, gasoline and compressed natural gas (CNG) fuelled vehicles. The results show that all three types of vehicle produce significant populations of particulates under certain operating conditions. Particulates produced by gasoline and CNG engines tend to be smaller than for diesel engines. At low loads, there is a significant particulate distribution for diesel engines but much lower particulate numbers for both gasoline and CNG vehicles. Under these conditions, the gasoline particulate distribution has little structure but the CNG distribution is clearly bimodal. At higher loads, the number of particulates produced by diesel vehicles increases by an order of magnitude from idle and both the CNG and gasoline distributions are comparable in peak height. The diesel vehicle produces a much larger particulate volume than gasoline or CNG.

For many years, carmakers have developed unique system designs to gain a competitive advantage using some unique technology or an optimization of a design to cut costs or improve quality. This leads to continual increase in complexity, long development times and high development costs. A common platform, based on an "open architecture,'' provides a solution for many of the problems associated with the conventional automotive approach to electrical/electronic system designs. The PC industry is a prime example of how an open architecture can provide benefits to the consumer, manufacturers of software and hardware components, as well as complete system integrators. The PC, based on the initial IBM computer developed in the early eighties, has become a de facto standard that has survived 20 years of fast and dramatic changes in the fundamental technologies used within the platform.

Nowadays is a common sense the importance of the CAE usage in the modern automotive industry. The ability to predict the design behavior of a project represents a competitive advantage. However, some CAE models have become so complex and detailed that, in some cases, one just can not build up the model without a considerable amount of information. In that case simplified models play an important role in the design phase, especially in pre-program stages. This work intends to build an archetypal vehicle dynamics model able to predict the rollover resistance of a vehicle design. Through the study of a more complex model, carried out in Adams environment, it was possible to identify the key degrees of freedom to be considered in the simplified model along with important elements of the suspension which are also important design factors.

This paper describes the development and key features of a bar code based, computerized gas cylinder inventory and record keeping system developed by Ford Motor Company's Gas Standards Laboratory. The paper will demonstrate how bar code technology is being utilized to track compressed gas cylinders efficiently and accurately. It will also describe the link between bar code technology and a data base that was developed using a fourth generation computer language. The implementation of this bar code/data base system has significantly increased data accessibility, improved data quality, reduced training time and increased the efficiency and flexibility of the data reporting process.
