A Correlation Study between the Full Scale Wind Tunnels of Chrysler, Ford, and General Motors

A correlation of aerodynamic wind tunnels was initiated between Chrysler, Ford and General Motors under the umbrella of the United States Council for Automotive Research (USCAR). The wind tunnels used in this correlation were the open jet tunnel at Chrysler's Aero Acoustic Wind Tunnel (AAWT), the open jet tunnel at the Jacobs Drivability Test Facility (DTF) that Ford uses, and the closed jet tunnel at General Motors Aerodynamics Laboratory (GMAL). Initially, existing non-competitive aerodynamic data was compared to determine the feasibility of facility correlation. Once feasibility was established, a series of standardized tests with six vehicles were conducted at the three wind tunnels. The size and body styles of the six vehicles were selected to cover the spectrum of production vehicles produced by the three companies. All vehicles were tested at EPA loading conditions. Despite the significant differences between the three facilities, the correlation results were very good.

A New Approach to Evaluating Spot Welds for Automotive Durability

The need for accurate virtual prototyping prediction is well documented in the literature. For welded body structures one notable shortcoming has been the ability for finite element analysis (FEA) to accurately predict the failure of welded joints due to cyclic loading. A new approach to representing spot-welds for durability evaluation in automotive sheet metal structures is presented here. Excellent correlation with spot-weld failures in actual tests have been observed through this modeling approach. We present a method of representing spot-welds using the finite element method. This method has shown to be able of predicting the behavior of spot-welds prior to the build of any prototypes or testing. Further, for spot-weld failures we present evidence that reveals which radial quadrant of the spot-weld will contain the failure. This method also allows engineers to determine the mechanism of failure. This paper describes in detail the spot-weld modeling method.

A Study on the Camshaft Lobe Microstructure Obtained by Different Processing

The present work aims to characterize the microstructure of valvetrain camshaft lobes that are currently applied in the automotive industry, obtained by different processing routes. The cam lobe microstructure has been assessed by microscopy, whereas the mechanical properties by hardness profile measurements on the surface region. Microconstituents type and form, composing the final microstructure at the cam lobe work region, are defined by the casting route and/or post-heat treatment process other than alloy chemical composition, so that knowledge and control of processing route is vital to assure suitable valvetrain system assembly performance and durability. Most of the mechanical solicitations on the part occur at the interface between cam and follower; the actual contact area is significantly smaller than the apparent area. As a result, the microstructure at and near the surface performs a direct role on the performance of the valvetrain, cam lobe and its counterpart.

Aerodynamic Development of the 2019 Chevrolet Corvette C7 ZR1

This paper presents an overview of the aerodynamic development of the 2019 Chevrolet Corvette C7 ZR1. Extensive wind tunnel testing and computational fluid dynamics simulations were completed to engineer the ZR1’s aerodynamics to improve lift-to-drag efficiency and track capability over previous Corvette offerings. The ZR1 architecture changes posed many aerodynamic challenges including increased vehicle cooling, strict packaging demands, wider front track width, and aggressive exterior styling. Through motorsports-inspired aerodynamic development, the ZR1 was engineered to overcome these challenges through the creation of new devices such as a raised rear wing and front underwing. The resulting Standard ZR1 achieved a top speed of 212 mph making it the fastest Corvette ever [1]. Optionally, the ZR1 with the ZTK Performance Package provides the highest downforce of any Corvette, generating approximately 950 pounds at the ZTK’s top speed [1].

Application of Modal Transient Dynamics to Calculate Body Fatigue Life

The methodology of predicting analytical fatigue life of automotive body structures using two commercially available computer codes, NASTRAN and NCODE is described. Modal transient durability simulations are improved with use of residual vectors incorporating inertia relief basis functions. Simulations consisting of hundreds of thousand finite elements and hours of road loads are routine.

Automated Fabrication for Low-Volume Applications

Currently, the dominant technology used in the manufacture of mass-market automobile structures is sheet-metal stamping because of its suitability for producing accurate, strong, durable components in large quantities [1]. While cost-effective and fast for high-volume applications, the cost of manufacturing stamping dies is difficult to profitably amortize over a low-volume product in any but the most high-priced vehicle segments. This study examines the application of automated fabrication technologies as an alternative to stamping for the production of low-volume body structure components, including the impacts on both design and performance.

Better performance in fine-grain steel for transmission

Manual transmissions for passenger cars are facing pressures due to rapid growth of automatic transmissions, which already represents more than 60% of Brazil market, and from higher torque demand due to strict emission legislation, which turbo engines had presented great contribution to it. To solve this contradictory issue, gears with higher strength and lower cost have been studied to replacement Nickel by Niobium in the steels. Furthermore, this technology could be applied to solve the issues with electrified vehicle, where high torque, speed and lifetime are demanded pursued for gears. This study aimed to build prototypes and compare the S-N curves, fracture analysis, microstructure for three kinds of steels (QS4321 with Ni, QS1916 FG without Ni & with Nb and QS 1916 without Ni and Nb) in the condition carburized, hardened and tempered with and without shot peening.

Critical Plane Analysis of Rubber Bushing Durability under Road Loads

We demonstrate here an accounting of damage accrual under road loads for a filled natural rubber bushing. The accounting is useful to developers who wish to avoid the typical risks in development programs: either the risk of premature failure, or of costly overdesign. The accounting begins with characterization of the elastomer to quantify governing behaviors: stress-strain response, fatigue crack growth rate, crack precursor size, and strain crystallization. Finite Element Analysis is used to construct a nonlinear mapping between loads and strain components within each element. Multiaxial, variable amplitude strain histories are computed from road loads. Damage accrues in this reckoning via the growth of cracks. Crack growth is calculated via integration of a rate law from an initial size to a size marking end-of-life.

Design Enhancement of the Rear Composite Structure for the 2005 Chevrolet Corvette Coupe and Z06

This paper describes the design and development of the rear compartment structure of the sixth generation Corvette, C6, which starts in the 2005 model year. The improved design integrates the rear compartment packaging to address issues seen on fifth generation Corvette, C5. The molded composite fiberglass reinforced, tub and surround panels are similar to the C5. These large panels are modified to fit the new styling theme of the C6, while also addressing the packaging requirements of the updated underbody structure and exhaust system. New composite side support brackets and cross car reinforcement combine to address several desired improvements. These side support brackets are designed to package the rear audio speakers, electrical modules, wiring and cable routing while also addressing build variation and localized stiffness improvement. The side brackets support the surround panel increasing the manufacturing control of the surround panel.

Design for Crashworthiness of Vehicle Structures Using an Extended Hybrid Cellular Automaton Method

This paper introduces a design methodology to tailor the acceleration and displacement responses of a vehicle structure subjected to a dynamic crushing load. The proposed approach is an extension of the hybrid cellular automaton (HCA) method, through which the internal energy density is uniformly distributed within the structure. The proposed approach, referred here to as an extended HCA (xHCA) method, receives the suitable combinations of volume fraction and a finite element meta-parameter for which the algorithm synthesizes the load paths that allow the desired crash response. Lower meta-parameter values lead designs obtained by traditional optimizers, while larger values lead to designs obtained by the HCA method. Simultaneous implementation of multiple values of meta-parameters is presented here as a further development of xHCA method.

Development of an Improved Cosmetic Corrosion Test for Finished Aluminum Autobody Panels

A task group within the SAE Automotive Corrosion and Protection (ACAP) Committee continues to pursue the goal of establishing a standard test method for in-laboratory cosmetic corrosion evaluations of finished aluminum auto body panels. The program is a cooperative effort with OEM, supplier, and consultant participation and is supported in part by USAMP (AMD 309) and the U.S. Department of Energy. Numerous laboratory corrosion test environments have been used to evaluate the performance of painted aluminum closure panels, but correlations between laboratory test results and in-service performance have not been established. The primary objective of this project is to identify an accelerated laboratory test method that correlates with in-service performance. In this paper the type, extent, and chemical nature of cosmetic corrosion observed in the on-vehicle exposures are compared with those from some of the commonly used laboratory tests

Effect of Regenerative Braking on Foundation Brake Performance

Regenerative braking is one of the key enablers of improved energy efficiency and extension of driving range in parallel and series hybrid, and electric-only vehicles. It is still used in conjunction with friction brakes, due to the enormous amount of energy dissipated in maximum effort stops (and the lack of a competitive alternate technology to accommodate this power level), and to provide braking when on-board energy storage/dissipation devices cannot store enough energy to support braking. Although vehicles equipped with regenerative braking are becoming more and more commonly available, there is little published research on what the dramatic reduction in friction brake usage means to the function of the friction brakes themselves. This paper discusses -with supporting data from analysis and physical tests - some of the considerations for friction brakes related to usage on vehicles with regenerative braking, including corrosion, off-brake wear, and friction levels.

Enhancing Mechanical Properties of Ductile Cast Iron Conrods through Different Heat Treatments

The Austempering heat treatment is a well-known solution to improve the mechanical properties of ductile cast irons, therefore being referred as 'ADI' (Austempered Ductile Iron). The improved mechanical properties of ADI's with respect to conventional ductile iron is attributed to its resulting microstructure, which contains mainly carbide-free bainite with stabilized retained austenite. More recently, ductile cast irons were submitted to another heat treatment, known as 'Quenching and Partitioning' (Q&P). In this case, the ductile cast iron is austenitized, quenched to a temperature between Mf and Ms temperatures and subsequently heated to a temperature above Ms in order to partition the carbon from the martensite to the remaining austenite. The resulting microstructure comprises mainly low carbon martensite, austenite (stabilized by the carbon partition) and carbide-free bainite. Such microstructure resulted in equal or better properties than ADI.

FWD Halfshaft Angle Optimization Using 12 Degree of Freedom Analytical Model

This paper describes the development of an analytical method to assess and optimize halfshaft joint angles to avoid excessive 3rd halfshaft order vibrations during wide-open-throttle (WOT) and light drive-away events. The objective was to develop a test-correlated analytical model to assess and optimize driveline working angles during the virtual design phase of a vehicle program when packaging tradeoffs are decided. A twelve degree-of-freedom (12DOF) system model was constructed that comprehends halfshaft dynamic angle change, axle torque, powertrain (P/T) mount rate progression and axial forces generated by tripot type constant velocity (CV) joints. Note: “tripot” and “tripod” are alternate nomenclatures for the same type of joint. Simple lumped parameter models have historically been used for P/T mount optimization; however, this paper describes a method for using a lumped parameter model to also optimize driveline working angles.

Failure Evaluation of Clinched Thin Gauged Pedestrian Friendly Hood by Slam Simulation

In order to reduce the number of head injuries sustained by pedestrian accidents, safety engineers are developing pedestrian friendly hood systems through gauge optimization of the hood inner panel. In this study, the clinch method was employed to assemble a pedestrian friendly hood with a 0.5mm thick inner panel. Static and dynamic analyses were carried out to determine the clinch experiencing the highest loads and to understand the fatigue behavior of a clinched hood during a slam event. The macroscopic failure modes of clinched joints by hood slam were studied by means of a scanning electron microscope. A simple equation was derived to correlate the hexahedron spot weld model as a substitute for clinching in order to obtain an equivalent stiffness for a clinched joint within the linear region of an F-D curve. The F-D curve was obtained by lap shear testing.

Fatigue Tests of Un-Notched and Notched Specimens and Life Prediction Using a Variable Critical Distance Method

Fatigue is one of the most common failure mechanism in engineering structures. The statistical nature of fatigue life and the stress gradient are the two challenges among many while designing any component or structure for fatigue. Fatigue lives of the identical components exhibit the considerable variation under the same loading and operating conditions due to the difference in the material micro-structures and other uncontrolled parameters. Stress concentration at the notch causes stress gradient and therefore, applying the plane specimen results for actual engineering components with notches does not give quantitatively reliable results if the stress gradient effects are not considered. The objective of the work presented here was to carry out the fatigue tests of un-notched, U and V-notch specimens which were die cast using aluminum alloy (A380) and to obtain fatigue life using a variable critical distance method which considers the stress gradient due to the notch geometry.

Forming Limit Curves for the AA5083 Alloy under Quick Plastic Forming Conditions

Forming Limit Curves (FLCs) were developed for the 5083 aluminum alloy at conditions simulating high temperature processes such as superplastic and quick plastic forming. Sheet samples were formed at 450 °C and at a constant strain rate of 5x10-3 s-1, by free bulging into a set of elliptical die inserts with different aspect ratios. Friction-independent formability diagrams, which distinguish between the safe and unsafe deformation zones, were constructed. Although the formability diagrams were confined to the biaxial strain region (right side quadrant of an FLD), the elliptical die insert methodology provides formability maps under conditions where traditional mechanical stretching techniques are limited.

This paper reviews the history of the General Motor's Epsilon Platform from a Body Structure perspective. From the time that it was conceived in 1996 to the present, the platform has evolved to meet many changing requirements. The focus of this paper will cover basic body requirements such as crash performance, modal requirements, packaging issues, changes for wheelbase and powertrains, mass, different body styles, etc, including the differences between European and US requirements. It will demonstrate that this globally developed platform met all its initial requirements and continued to evolve over time to meet additional changing requirements.

Impact of Ultra Thinwall Catalyst Substrates for TIER2 Emission Standards

The impact of ultra thinwall catalysts on TIER2 emission performance, packaging and total system cost was evaluated. The primary focus was to compare ultra-thinwall and thinwall cell configurations (400/3, 400/4, 600/2, 600/3, 600/3 hex, 900/2, and 1200/2) with a baseline 600/4 at constant substrate volume, washcoat and PGM loading. Other areas investigated included the evaluation of decreasing catalyst volume while maintaining constant or increased mass transfer capabilities while holding washcoat and PGM loadings constant. The emissions impact of varying washcoat and PGM loading was measured on specific substrates, including a comparison of square to hex cell. Backpressure for each configuration was calculated with the Corning substrate pressure drop modeling tool. Converters were rapid aged on dynamometers reflecting approximately a 50,000 mile aged performance. Emission testing was completed using the FTP test cycle.

Magnesium Powertrain Mount Brackets: New Application of Material Being used in this Sub-System for Vehicle Mass Reduction

The need for fuel economy gains is crucial in todays automotive market. There is also growing interest and knowledge of greenhouse gases and their effect on the environment. Paulstra's magnesium powertrain brackets were a solution that was presented not just to reduce the weight of the engine mounting system (which was already under its weight target before magnesium introduction), but in response of the OEM's desire to further reduce the weight of the vehicle for CAFE and weight class impact. This new engine mounting system has three powertrain mount brackets that are high-pressure die cast AZ91D magnesium alloy. This paper will show that these brackets to have a dramatic weight reduction compared to the standard aluminum die-cast material that they replaced. This paper describes the process of approval: concept and material sign-off by the OEM, FEA for strength and modal performance, corrosion, and the final product.
