1D Model of a Copper Exchanged Small Pore Zeolite Catalyst Based on Transient SCR Protocol

Urea-selective catalytic reduction (SCR) catalysts are the leading aftertreatment technology for diesel engines, but there are major challenges associated with meeting future NOx emission standards, especially under transient drive cycle conditions that include large swings in exhaust temperatures. Here we present a simplified, transient, one-dimensional integral model of NOx reduction by NH₃ on a commercial small-pore Cu-zeolite urea-SCR catalyst for which detailed kinetic parameters have not been published. The model was developed and validated using data acquired from bench reactor experiments on a monolith core, following a transient SCR reactor protocol. The protocol incorporates NH₃ storage, NH₃ oxidation, NO oxidation and three global SCR reactions under isothermal conditions, at three space velocities and at three NH₃/NOx ratios.

A Critical Assessment of Factors Affecting the Flammability of R-1234yf in a Frontal Collision

An evaluation methodology has been developed for assessing the suitability of R-1234yf in vehicles. This relates primarily to evaluating the flammability of R-1234yf in the engine compartment during a frontal collision. This paper will discuss the process followed in the methodology, the technical rationale for this process, and the results of the analysis. The specific types of analysis included in the methodology are: exhaust-system thermal characterization, computer simulated crash tests, actual crash tests, teardown and examination of crashed parts, and releases of refrigerant onto hot exhaust manifolds. Each type of analysis was logically ordered and combined to produce a comprehensive evaluation methodology. This methodology has been applied and demonstrates that R-1234yf is difficult to ignite when factors that occur in frontal crashes are simultaneously considered.

A DFSS Approach to Determine Automatic Transmission Gearing Content for Powertrain-Vehicle System Integration

This investigation utilizes a DFSS analysis approach to determine automatic transmission gear content required to minimize fuel consumption for various powertrain - vehicle systems. L18 and L27 inner arrays with automatic transmission design and shift pattern constraint parameters were varied to determine their relative influence on fuel consumption. An outer noise array consisting of two vehicles with various engines, final drive ratios and legislated emissions test cycles was used to make a robust transmission selection based on minimizing fuel consumption. The full details of the DFSS analysis method and assumptions are presented along with a detailed examination of the results. With respect to transmission design parameters, parasitic spinloss and gear mesh efficiency were found to be most important followed by the number of gears. The DFSS analysis further revealed that unique transmission design formulations are potentially required for widely varying engines.

A Feasibility Evaluation of a Thermal Plasma Fuel Reformer for Supplemental Hydrogen Addition to Internal Combustion Engines

One scenario for reducing engine out NOx in a spark ignition engine is to introduce small amounts of supplemental hydrogen to the combustion process. The supplemental hydrogen enables a gasoline engine to run lean where NOx emissions are significantly reduced and engine efficiency is increased relative to stoichiometric operation. This paper reports on a mass and energy balance model that has been developed to evaluate the overall system efficiencies of a thermal reformer-heat exchanger system capable of delivering hydrogen to the air intake of a gasoline engine. The mass and energy balance model is utilized to evaluate the conditions where energy losses associated with fuel reformation may be offset by increases in engine efficiencies.

A Hardware-in-the-Loop (HIL) Bench Test of a GT-Power Fast Running Model for Rapid Control Prototyping (RCP) Verification

A GT-Power Fast Run Model simplified from detail model for HIL is verified with a bench test using the dSPACE Simulator. Firstly, the conversion process from a detailed model to FRM model is briefly described. Then, the spark timing, fuel pulse with control for FAR, and torque level control are developed for proof of concept. Moreover a series of FRM/Simulink co-simulation and HIL tests are conducted. In the summary, the test results are presented and compared with GT detailed model simulations. The test results show that the FRM/dSPACE HIL stays consistent in most variables of interest under 0.7-0.9 real-time factor condition between 1000 - 5000 RPM. The same steady-state can be reached by RCP controllers or with GT-Power internal controllers. The transient states are close using different control algorithm. The main purpose of HIL application is achieved, despite inconsistencies in performance data like fuel consumption.

A Two Degree of Freedom, Lumped Inertia Model for Automatic Transmission Clutch-to-Clutch Shift Dynamics

This paper presents a methodology to represent automatic transmission clutch-to-clutch shift dynamics with a two degree of freedom, lumped inertia model. The method of reducing the automatic transmission to a lumped, two inertia model as a function of shift and input shaft acceleration is detailed using a full kinematic representation of the automatic transmission. For a given clutch-to-clutch shift maneuver there are two dependent equations that utilize the two lumped inertias and represent the response of the transmission system from input to output shaft. Applicability of the method is shown for planetary automatic and layshaft dual clutch transmissions. Typical clutch-to-clutch shift maneuvers are illustrated with the two inertia model for power on upshifts and downshifts.

Acoustic Performance Evaluation of Hood Liner Constructions

In automotive noise control, the hood liner is an important acoustic part for mitigating engine noise. The random incidence absorption coefficient is used to quantify the component level acoustic performance. Generally, air gaps, type of substrate materials, density of the substrate materials and Air Flow Resistivity (AFR) of the cover scrim are the dominant control factors in the sound absorption performance. This paper describes a systematic experimental investigation of how these control factors affect flat sample performance. The first stage of this study is full factorial measurement based on current available solutions from sound absorber suppliers. The acoustic absorption of different hood liner constructions, with variations in materials, density, air gaps, and scrims was measured.

Adjoint-Driven Aerodynamic Shape Optimization Based on a Combination of Steady State and Transient Flow Solutions

Aerodynamic vehicle design improvements require flow simulation driven iterative shape changes. The 3-D flow field simulations (CFD analysis) are not explicitly descriptive in providing the direction for aerodynamic shape changes (reducing drag force or increasing the down-force). In recent times, aerodynamic shape optimization using the adjoint method has been gaining more attention in the automotive industry. The traditional DOE (Design of Experiment) optimization method based on the shape parameters requires a large number of CFD flow simulations for obtaining design sensitivities of these shape parameters. The large number of CFD flow simulations can be significantly reduced if the adjoint method is applied. The main purpose of the present study is to demonstrate and validate the adjoint method for vehicle aerodynamic shape improvements.

Advancement in Vehicle Development Using the Auto Transfer Path Analysis

This paper presents the most recent advancement in the vehicle development process using the one-step or auto Transfer Path Analysis (TPA) in conjunction with the superelement, component mode synthesis, and automated multi-level substructuring techniques. The goal is to identify the possible ways of energy transfer from the various sources of excitation through numerous interfaces to given target locations. The full vehicle model, consists of superelements, has been validated with the detailed system model for all loadcases. The forces/loads can be from rotating components, powertrain, transfer case, chain drives, pumps, prop-shaft, differential, tire-wheel unbalance, road input, etc., and the receiver can be at driver/passenger ears, steering column/wheel, seats, etc. The traditional TPA involves two solver runs, and can be fairly complex to setup in order to ensure that the results from the two runs are consistent with subcases properly labeled as input to the TPA utility.

Advancements and Opportunities for On-Board 700 Bar Compressed Hydrogen Tanks in the Progression Towards the Commercialization of Fuel Cell Vehicles

Fuel cell vehicles are entering the automotive market with significant potential benefits to reduce harmful greenhouse emissions, facilitate energy security, and increase vehicle efficiency while providing customer expected driving range and fill times when compared to conventional vehicles. One of the challenges for successful commercialization of fuel cell vehicles is transitioning the on-board fuel system from liquid gasoline to compressed hydrogen gas. Storing high pressurized hydrogen requires a specialized structural pressure vessel, significantly different in function, size, and construction from a gasoline container. In comparison to a gasoline tank at near ambient pressures, OEMs have aligned to a nominal working pressure of 700 bar for hydrogen tanks in order to achieve the customer expected driving range of 300 miles.

Algorithm-in-the-Loop with Plant Model Simulation, Reusable Test Suite in Production Codes Verification and Controller Hardware-in-the-Loop Bench Testing

In a math-based control algorithm design, model-based simulation and testing are very important as an integral part of design process. There are many advantages of using modeling and simulation in the algorithm design. In this paper, Algorithm-in-the-Loop and Hardware-in-the-Loop approaches are adopted for a transmission control algorithm development. A practical approach is introduced on how to test the control algorithms with a reliable plant (virtual engine, transmission, and vehicle) model in the closed-loop simulation. In using combination of open-loop and closed-loop simulations, various key behavior test cases are developed and documented for the success of control algorithms development. Secondly, the same test cases are reused and verified against the production codes, which are automatically generated from the math-based control algorithm models.

An Algorithm for Identification of Locally Optimal Basins in Large Dimensions on a Multi-Model Response Surface

Response Surface Models are often used as a surrogate for expensive black-box functions during optimization to reduce computational cost. Often, the CAE analysis models are highly nonlinear and multi-modal. A response surface approximation of such analysis as a result is highly multi-modal; i.e. it contains multiple local optima. A gradient-based optimizer working with such a response surface will often converge to the nearest local optimum. There does not exist any method to guarantee a global optima for non-convex multi-modal functions. For such problems, we propose an efficient algorithm to find as many distinct local optima as possible. The proposed method is specifically designed to work in large dimensions (about 100 ∼ 1000 design variables and similar number of constraints) and can identify most of the locally optimal solutions in a reasonable amount of time.

Analytical Study of a Dog Clutch in Automatic Transmission Application

A dog clutch, if successfully implemented in an automatic transmission, provides better packaging and the potential for improved fuel economy. The technical requirements for this concept are examined through modeling and simulation. As a first step, a physics-based component level model is developed that provides an understanding of the basic contact and impact dynamics. The model is compared to a built-in AMESim block to establish confidence. This component level model is then integrated into a powertrain system model within the AMESim environment. As a test bed, the powertrain model is exercised to simulate a friction plate to dog clutch shift in a 6-speed automatic transmission. The analysis helps to define the slip speed target at the onset of the dog clutch engagement while ensuring shift requirements are met. Finally, the model is validated by comparing the simulated results with measured dynamometer data.

Application of Non-Thermal Plasma Assisted Catalyst Technology for Diesel Engine Emission Reduction

With new legislation and federal regulation for vehicle emission levels, automotive and truck manufacturers have been prompted to focus on emission control technologies that limit the level of exhaust pollutants. One of the primary pollutants, especially from diesel engines, is oxides of nitrogen (NOx). One possible solution to this pollution challenge is to design a more efficient internal combustion engine, which would require better engine operating parameter controls. However, there are limitations associated with such tight engine management. This need has led researchers and engineers to focus on the development of exhaust aftertreatment devices that will reduce NOx emissions with current diesel engines. An optimum aftertreatment device must be unaffected by exhaust-gas impurity poisoning such as sulfur products, and must have minimal impact on vehicle operations and fuel economy.

Automatic Transmission Gear Ratio Optimization and Monte Carlo Simulation of Fuel Consumption with Parasitic Loss Uncertainty

This investigation utilizes energy analysis and statistical methods to optimize step gear automatic transmissions gear selection for fuel consumption. A full factorial matrix of simulations using energy analysis was performed to determine the optimal number of gears and gear ratios that provide the best fuel consumption performance for a particular vehicle - engine application. The full factorial matrix setup as a design of experiment (DOE) was applied to five vehicle applications, each with two engines to examine the potential differences that variations in road load and engine characteristics might have on optimal transmission gearing selection. The transmission gearing options considered in the DOE were number of gears, launch gear ratio and top gear ratio. Final drive ratio was also included due to its global influence on vehicle performance and powertrain operating speeds and torque.

Cascade Processing of NOx by Two-Step Discharge/Catalyst Reactors

We present here a phenomenological analysis of a cascade of two-step discharge-catalyst reactors. That is, each step of the cascade consists of a discharge reactor in series with a catalyst bed. These reactors are intended for use in the reduction of tailpipe emission of NOx from diesel engines. The discharge oxidizes NO to NO2, and partially oxidizes HC. The NO2 then reacts on the catalyst bed with hydrocarbons and partially oxidized HCs and is reduced to N2. The cascade may be essential because the best catalysts for this purpose that we have also convert significant fractions of the NO2 back to NO. As we show, reprocessing the gas may not only be necessary, but may also result in energy savings and increased device reliability.

Challenges in Developing Hydrogen Direct Injection Technology for Internal Combustion Engines

Development status and insight on a “research level” piezoelectric direct injection fuel injection system for prototype hydrogen Internal Combustion Engines (ICEs) is described. Practical experience accumulated from specialized material testing, bench testing and engine operation have helped steer research efforts on the fuel injection system. Recent results from a single cylinder engine are also presented, including demonstration of 45% peak brake thermal efficiency. Developing ICEs to utilize hydrogen can result in cost effective power plants that can potentially serve the needs of a long term hydrogen roadmap. Hydrogen direct injection provides many benefits including improved volumetric efficiency, robust combustion (avoidance of pre-ignition and backfire) and significant power density advantages relative to port-injected approaches with hydrogen ICEs.

Chevrolet Volt Electric Utilization

Evaluation of one year of in-use operating data from first generation Chevrolet Volt Extended-Range Electric Vehicle (E-REV) retail customers determined trip initial Internal Combustion Engine (ICE) starts were reduced by 70% relative to conventional vehicles under the same driving conditions. These Volt drivers were able to travel 74% of their total miles in EV without requiring the ICE's support. Using this first generation Volt data, performance of the second generation Volt is projected. The Southern California Association of Governments (SCAG) Regional Travel Survey (RTS) data set was also processed to make comparisons between realistic PHEV constraints and E-REV configurations. A Volt characteristic E-REV was found to provide up to 40 times more all-electric trips than a PHEV over the same data set.

Combined Synchrotron X-Ray Diffraction and Digital Image Correlation Technique for Measurement of Austenite Transformation with Strain in TRIP-Assisted Steels

The strain-induced diffusionless shear transformation of retained austenite to martensite during straining of transformation induced plasticity (TRIP) assisted steels increases strain hardening and delays necking and fracture leading to exceptional ductility and strength, which are attractive for automotive applications. A novel technique that provides the retained austenite volume fraction variation with strain with improved precision is presented. Digital images of the gauge section of tensile specimens were first recorded up to selected plastic strains with a stereo digital image correlation (DIC) system. The austenite volume fraction was measured by synchrotron X-ray diffraction from small squares cut from the gage section. Strain fields in the squares were then computed by localizing the strain measurement to the corresponding region of a given square during DIC post-processing of the images recorded during tensile testing.

Comparing Laser Welding Technologies with Friction Stir Welding for Production of Aluminum Tailor-Welded Blanks

A comparison of welding techniques was performed to determine the most effective method for producing aluminum tailor-welded blanks for high volume automotive applications. Aluminum sheet was joined with an emphasis on post weld formability, surface quality and weld speed. Comparative results from several laser based welding techniques along with friction stir welding are presented. The results of this study demonstrate a quantitative comparison of weld methodologies in preparing tailor-welded aluminum stampings for high volume production in the automotive industry. Evaluation of nearly a dozen welding variations ultimately led to down selecting a single process based on post-weld quality and performance.
