A Rankine Cycle System for Recovering Waste Heat from HD Diesel Engines - Experimental Results

A Rankine cycle system with ethanol as the working fluid was developed to investigate the fuel economy benefit of recovering waste heat from a 10.8-liter heavy-duty (HD) truck diesel engine. Recovering rejected heat from a primary engine with a secondary bottoming cycle is a proven concept for improving the overall efficiency of the thermodynamic process. However, the application of waste heat recovery (WHR) technology to the HD diesel engine has proven to be challenging due to cost, complexity, packaging and control during transient operation. This paper discusses the methods and technical innovations required to achieve reliable high performance operation of the WHR system. The control techniques for maintaining optimum energy recovery while protecting the system components and working fluid are described. The experimental results are presented and demonstrate that 3-5% fuel saving is achievable by utilizing this technology.

Waste heat recovery (WHR) has been recognized as a promising technology to achieve the fuel economy and green house gas reduction goals for future heavy-duty (HD) truck diesel engines. A Rankine cycle system with ethanol as the working fluid was developed at AVL Powertrain Engineering, Inc. to investigate the fuel economy benefit from recovering waste heat from a 10.8L HD truck diesel engine. Thermodynamic analysis on this WHR system demonstrated that 5% fuel saving could be achievable. The fuel economy benefit can be further improved by optimizing the design of the WHR system components and through better utilization of the available engine waste heat. Although the WHR system was designed for a stand-alone system for the laboratory testing, all the heat exchangers were sized such that their heat transfer areas are equivalent to compact heat exchangers suitable for installation on a HD truck diesel engine.

An Overview of the Effects of Ethanol-Gasoline Blends on SI Engine Performance, Fuel Efficiency, and Emissions

This paper provides an overview of the effects of blending ethanol with gasoline for use in spark ignition engines. The overview is written from the perspective of considering a future ethanol-gasoline blend for use in vehicles that have been designed to accommodate such a fuel. Therefore discussion of the effects of ethanol-gasoline blends on older legacy vehicles is not included. As background, highlights of future emissions regulations are discussed. The effects on fuel properties of blending ethanol and gasoline are described. The substantial increase in knock resistance and full load performance associated with the addition of ethanol to gasoline is illustrated with example data. Aspects of fuel efficiency enabled by increased ethanol content are reviewed, including downsizing and downspeeding opportunities, increased compression ratio, fundamental effects associated with ethanol combustion, and reduced enrichment requirement at high speed/high load conditions.

Artificial Neural Network-Based Emission Control for Future ICE Concepts

The internal combustion engine contains several actuators to control engine performance and emissions. These are controlled within the engine ECU and follow a specific operating strategy to achieve objectives such as NOx reduction and fuel economy. However, these two goals are conflicting and a compromise is required. The operating state depends on system constraints such as engine speed, load, temperature levels, and aftertreatment system efficiency. This results in constantly changing target values to stay within the defined limits, especially the legal emission limits. The conventional approach is to use multiple operating modes. Each mode represents a specific compromise and is activated accordingly. Multiple modes are required to meet emissions regulations under all required conditions, which increases the calibration effort. This new control approach uses an artificial neural network to replace the conventional multiple mode approach.

For a broad acceptance of electric vehicles, the trade-off between all electric range and battery cost respectively weight represents the most important challenge. The all electric range obtained under real world conditions most often deviates significantly from the nominal value which is measured under idealized conditions. Under extreme conditions - slow traffic and demanding requirements for cabin heating or cooling - the electrical range might become less a question of spatial distance but even more of total operation time. Whereas with conventional powertrain, high flexibility of the total driving range can be obtained without sacrificing cost, with a pure battery vehicle this results in extreme high cost and weight of the energy storage. Therefore the difference between the typical daily driving range (e.g. in Germany 80-90% is below 50 km) and the minimum total range requested by most customers for acceptance of battery vehicles (200- 250 km), becomes essential.

Correlations of Non-Vaporizing Spray Penetration for 3000 Bar Diesel Spray Injection

Increasing fuel injection pressure has enabled reduction of diesel emissions while retaining the advantage of the high thermal efficiency of diesel engines. With production diesel injectors operating in the range from 300 to 2400 bar, there is interest in injection pressures of 3000 bar and higher for further emissions reduction and fuel efficiency improvements. Fundamental understanding of diesel spray characteristics including very early injection and non-vaporizing spray penetration is essential to improve model development and facilitate the integration of advanced injection systems with elevated injection pressure into future diesel engines. Studies were conducted in an optically accessible constant volume combustion vessel under non-vaporizing conditions. Two advanced high pressure multi-hole injectors were used with different hole diameters, number of holes, and flow rates, with only one plume of each injector being imaged to enable high frame rate imaging.

Definition of Gearshift Pattern: Innovative Optimization Procedures Using System Simulation

Today's powertrains are becoming more and more complex due to the increasing number of gear box types requiring gearshift patterns like conventional (equipped with GSI) and automatic-manual transmissions (AT, AMT), double clutch and continuous variable transmissions (DCT, CVT). This increasing variety of gear boxes requires a higher effort for the overall optimization of the powertrain. At the same time, it is necessary to assess the impact of different powertrains and control strategies on CO₂ emissions very early in the development process. The optimization of Gear Shift Patterns (G.S.P.) has to fulfill multiple constraints in terms of objective customers' requirements, like driveability, NVH, performance, emissions and fuel consumption. For these reasons, RENAULT and AVL entered an engineering collaboration in order to develop a dedicated simulation tool: CRUISE GSP.

Design of a 4-Cylinder GTDI Engine with Part-Load HCCI Capability

This paper focuses on the engine design portion of the Advanced Combustion Controls Enabling Systems and Solutions (ACCESS) project, a joint research project partially funded by a Department of Energy grant. The main goal of the project is to improve fuel economy in a gasoline fueled light-duty vehicle by 25% while maintaining similar performance and meeting SULEV emission standards. A Cadillac CTS with a high-feature naturally-aspirated 3.6L V6 engine was chosen as the baseline vehicle. To achieve the target fuel economy improvement over the baseline engine configuration, gasoline turbocharged direct-injection (GTDI) technology was utilized for engine downsizing in combination with part-load lean homogeneous charge compression ignition (HCCI) operation for further fuel economy gains. The GM 2.0L I4 GTDI Ecotec engine was used as the platform for the basis of this design.

Development of New I3 1.0L Turbocharged DI Gasoline Engine

In recent years, more attentions have been paid to stringent legislations on fuel consumption and emissions. Turbocharged downsized gasoline direct injection (DI) engines are playing an increasing important role in OEM’s powertrain strategies and engine product portfolio. Dongfeng Motor (DFM) has developed a new 1.0 liter 3-cylinder Turbocharged gasoline DI (TGDI) engine (hereinafter referred to as C10TD) to meet the requirements of China 4th stage fuel consumption regulations and the China 6 emission standards. In this paper, the concept of the C10TD engine is explained to meet the powerful performance (torque 190Nm/1500-4500rpm and power 95kW/5500rpm), excellent part-load BSFC and NVH targets to ensure the drivers could enjoy the powerful output in quiet and comfortable environment without concerns about the fuel cost and pollution.

Development of the Combustion System for a Flexible Fuel Turbocharged Direct Injection Engine

Gasoline turbocharged direct injection (GTDI) engines, such as EcoBoost™ from Ford, are becoming established as a high value technology solution to improve passenger car and light truck fuel economy. Due to their high specific performance and excellent low-speed torque, improved fuel economy can be realized due to downsizing and downspeeding without sacrificing performance and driveability while meeting the most stringent future emissions standards with an inexpensive three-way catalyst. A logical and synergistic extension of the EcoBoost™ strategy is the use of E85 (approximately 85% ethanol and 15% gasoline) for knock mitigation. Direct injection of E85 is very effective in suppressing knock due to ethanol's high heat of vaporization - which increases the charge cooling benefit of direct injection - and inherently high octane rating. As a result, higher boost levels can be achieved while maintaining optimal combustion phasing giving high thermal efficiency.

Effects of Charge Motion, Compression Ratio, and Dilution on a Medium Duty Natural Gas Single Cylinder Research Engine

Recent advances in natural gas (NG) recovery technologies and availability have sparked a renewed interest in using NG as a fuel for commercial vehicles. NG can potentially provide both reduced operating cost and reductions in CO2 emissions. Commercial NG vehicles, depending on application and region, have different performance and fuel consumption targets and are subject to various emissions regulations. Therefore, different applications may require different combustion strategies to achieve specific targets and regulations. This paper summarizes an evaluation of combustion strategies and parameters available to meet these requirements while using NG in a spark ignited engine. A single-cylinder research engine using a modified diesel cylinder head was employed for this study. Both stoichiometric combustion with cooled exhaust gas recirculation (EGR) and lean-burn were evaluated.

Effects of Fuel Octane Rating and Ethanol Content on Knock, Fuel Economy, and CO2 for a Turbocharged DI Engine

Engine dynamometer testing was performed comparing fuels having different octane ratings and ethanol content in a Ford 3.5L direct injection turbocharged (EcoBoost) engine at three compression ratios (CRs). The fuels included midlevel ethanol “splash blend” and “octane-matched blend” fuels, E10-98RON (U.S. premium), and E85-108RON. For the splash blends, denatured ethanol was added to E10-91RON, which resulted in E20-96RON and E30-101 RON. For the octane-matched blends, gasoline blendstocks were formulated to maintain constant RON and MON for E10, E20, and E30. The match blend E20-91RON and E30-91RON showed no knock benefit compared to the baseline E10-91RON fuel. However, the splash blend E20-96RON and E10-98RON enabled 11.9:1 CR with similar knock performance to E10-91RON at 10:1 CR. The splash blend E30-101RON enabled 13:1 CR with better knock performance than E10-91RON at 10:1 CR. As expected, E85-108RON exhibited dramatically better knock performance than E30-101RON.

Experimental Design for Characterization of Force Transmissibility through Bearings in Electric Machines and Transmissions

With the increasing stringent emissions legislation on ICEs, alongside requirements for enhanced fuel efficiency as key driving factors for many OEMs, there are many research activities supported by the automotive industry that focus on the development of hybrid and pure EVs. This change in direction from engine downsizing to the use of electric motors presents many new challenges concerning NVH performance, durability and component life. This paper presents the development of experimental methodology into the measurement of NVH characteristics in these new powertrains, thus characterizing the structure borne noise transmissibility through the shaft and the bearing to the housing. A feasibility study and design of a new system level test rig have been conducted to allow for sinusoidal radial loading of the shaft, which is synchronized with the shaft’s rotary frequency under high-speed transient conditions in order to evaluate the phenomena in the system.

Ford 2011 6.7L Power Stroke® Diesel Engine Combustion System Development

A new diesel engine, called the 6.7L Power Stroke® V-8 Turbo Diesel, and code named "Scorpion," was designed and developed by Ford Motor Company for the full-size pickup truck and light commercial vehicle markets. The combustion system includes the piston bowl, swirl level, number of nozzle holes, fuel spray angle, nozzle tip protrusion, nozzle hydraulic flow, and nozzle-hole taper. While all of these parameters could be explored through extensive hardware testing, 3-D CFD studies were utilized to quickly screen two bowl concepts and assess their sensitivities to a few of the other parameters. The two most promising bowl concepts were built into single-cylinder engines for optimization of the rest of the combustion system parameters. 1-D CFD models were used to set boundary conditions at intake valve closure for 3-D CFD which was used for the closed-cycle portion of the simulation.

Fuel consumption is the most important contributor to the total cost of ownership for mass produced motorcycles. Therefore, best fuel economy is one main influencing criteria for a decision to purchase motorcycles. Furthermore, increasingly stringent emission legislations limit and additional OBD requirements must be fulfilled. A new combined test approach has been developed that minimizes accuracy losses in the development process which compensates for the variability of driving behavior in the chassis dyno environment. An engine testbed combined with a belt drive transmission enables operation in single engine or in Powerpack (i.e. internal combustion engine including transmission) configuration as well as under steady state or dynamic operating mode. Since the belt drive transmission is integrated in the test rig, realistic inertia situation for the single engine operating test configuration is ensured.

Increasing EGR Tolerance using High Tumble in a Modern GTDI Engine for Improved Low-Speed Performance

Engine downsizing and downspeeding using GTDI technology improves fuel economy while maintaining vehicle performance. The downsizing potential of an engine application is limited by engine knock at low engine speeds as well as turbocharger inlet and catalyst temperatures at high speeds, requiring high spark retard and fuel enrichment, respectively. Both spark retard and fuel enrichment reduce the overall real world fuel economy benefit. Cooled exhaust gas recirculation (EGR) has been investigated as a way of reducing knock and lowering exhaust gas temperatures. This paper discusses the use of low-pressure route cooled EGR for knock mitigation at low engine speeds in order to improve full load performance and fuel consumption and increase the potential for engine downsizing.

Integration of an E85 Reforming System into a Vehicle-Ready Package and Project Results

Ethanol can be converted into a 1:1:1 mixture of H2, CO, and CH4 at 300°C using a copper-nickel catalyst, a process known as “low-temperature ethanol reforming.” The hydrogen content of this mixture enables an engine to operate lean or with high levels of EGR, improving fuel economy and emissions. An onboard ethanol reformer- a catalyst module providing heat exchange with exhaust-was recently reported and shown to exhibit stable high conversion of ethanol driven by exhaust heat. This paper describes the successful integration and operation of a Ford 3.5L 3 TiVCT flex-fuel engine with a compact reformer and auxiliary hardware, fueled by E85. The system constitutes an integrated power system suitable for vehicle integration. The engine was operated on a mixture of E85 and reformate using a stoichiometric air-fuel ratio with internal EGR at a 12:1 compression ratio.

Key Steps and Methods in the Design and Development of Low Noise Engines

The next generation of automotive engines has to meet 2004 emission limits, ideally with improved fuel economy and with noise emission which is at least 3 dBA below the current status. Using both simulation and experimental analysis these challenging requirements can only be fulfilled by clearly defining all key steps in NVH development and by applying suitable technological methods. The development procedure discussed in this paper is characterised by several aspects: two stage prediction procedure fully integrated in the design process, combustion development with a definite focus on noise, a closed loop between simulation and test bed development and consideration of noise in the calibration of engine and drivetrain management systems. Apart from meeting target noise levels, noise quality is the reference parameter which is continuously evaluated by means of the AVL Annoyance Index.

Measurement Approaches for Variable Compression Ratio Systems

In the ongoing competition of powertrain concepts the Internal Combustion Engine (ICE) will also have to demonstrate its potential for increased efficiency [1]. Variable Compression Ratio (VCR) Systems for Internal Combustion Engines (ICE) can make an important contribution to meeting stringent global fuel economy and CO2 standards. Using such technology a CO2 reduction of between 5% and 9% in the World Harmonized Light-Duty Vehicle Test Cycle (WLTC) are achievable, depending on vehicle class, load profile and power rating [2]. This paper provides a detailed description of the measurement approaches that are used during development of the AVL Dual Mode VCSTM and other VCR systems in fired operation. Results obtained from these measurements are typically used to calibrate or verify simulation models, which themselves are an integral part of the development of these systems [3].

Modeling of Fuel Consumption for Heavy-Duty Trucks and the Impact of Tire Rolling Resistance

The cost of fuel for commercial trucks is second only to labor in the total vehicle operating costs. Therefore, technologies that reduce fuel consumption can have a significant impact on the bottom line for both trucking fleets and owner/operators. Quantifying the fuel savings associated with different technologies, however, is complicated by many factors, and short-term testing often cannot adequately quantify small changes in fuel consumption that, over time, can add up to substantial cost savings on a vehicle. For example, fuel economy gains of less than one percent may not be reliably measurable using fuel tests, and variable environmental and use factors can cast some doubt on the appropriateness of short-term testing.
