A CFD Validation Study for Automotive Aerodynamics

A study was conducted using Ford's nine standard CFD calibration models as described in SAE paper 940323. The models are identical from the B-pillar forward but have different back end configurations. These models were created for the purpose of evaluating the effect of back end geometry variations on aerodynamic lift and drag. Detailed experimental data is available for each model in the form of surface pressure data, surface flow visualization, and wake flow field measurements in addition to aerodynamic lift and drag values. This data is extremely useful in analyzing the accuracy of the numerical simulations. The objective of this study was to determine the capability of a digital physics based commercial CFD code, PowerFLOW ® to accurately simulate the physics of the flow field around the car-like benchmark shapes.

A Computational Aeroacoustic Study of Windshield Wiper Influence on Passenger Vehicle Greenhouse Windnoise

This paper presents an approach to numerically simulate greenhouse windnoise. The term “greenhouse windnoise” here describes the sound transferred to the interior through the glass panels of a series vehicle. Different panels, e.g. the windshield or sideglass, are contributing to the overall noise level. Attached parts as mirrors or wipers are affecting the flow around the vehicle and thus the pressure fluctuations which are acting as loads onto the panels. Especially the wiper influence and the effect of different wiper positions onto the windshield contribution is examined and set in context with the overall noise levels and other contributors. In addition, the effect of different flow yaw angles on the windnoise level in general and the wiper contributions in particular are demonstrated. As computational aeroacoustics requires accurate, highly resolved simulation of transient and compressible flow, a Lattice-Boltzmann approach is used.

A Computational Approach to Assess Buffeting and Broadband Noise Generated by a Vehicle Sunroof

Car manufacturers put large efforts into reducing wind noise to improve the comfort level of their cars. Each component of the vehicle is designed to meet its individual noise target to ensure the wind noise passenger comfort level inside the vehicle is met. Sunroof designs are tested to meet low-frequency buffeting (also known as boom) targets and broadband noise targets for the fully open sunroof with deflector and for the sunroof in vent position. Experimentally testing designs and making changes to meet these design targets typically involves high cost prototypes, expensive wind tunnel sessions, and potentially late design changes. To reduce the associated costs as well as development times, there is strong motivation for the use of a reliable numerical prediction capability early in the vehicle design process.

A Computational Investigation of Ground Simulation for a Saloon Car

Automotive aerodynamics measurements and simulations now routinely use a moving ground and rotating wheels (MVG&RW), which is more representative of on-road conditions than the fixed ground-fixed wheel (FG&FW) alternative. This can be understood as a combination of three elements: (a) moving ground (MVG), (b) rotating front wheels (RWF) and (c) rotating rear wheels (RWR). The interaction of these elements with the flow field has been explored to date by mainly experimental means. This paper presents a mainly computational (CFD) investigation of the effect of RWF and RWR, in combination with MVG, on the flow field around a saloon vehicle. The influence of MVG&RW is presented both in terms of a combined change from a FG&FW baseline and the incremental effects seen by the addition of each element separately. For this vehicle, noticeable decrease in both drag and rear lift is shown when adding MVG&RW, whereas front lift shows little change.

A Coupled Approach to Truck Drum Brake Cooling

Trucks can carry heavy load and when applying the brakes during for example a mountain downhill or for an abrupt stop, the brake temperatures can rise significantly. Elevated temperatures in the drum brake region can reduce the braking efficiency or can even cause the brake system to fail, catch fire or even break. It therefore needs to be designed such to be able to transfer the heat out of its system by convection, conduction and/or radiation. All three heat transfer modes play an important role since the drum brakes of trucks are not much exposed to external airflow, a significant difference from disk brakes of passenger cars analyzed in previous studies. This makes it a complex heat transfer problem which is not easy to understand. Numerical methods provide insight by visualization of the different heat transfer modes. Presented is a numerical method that simulates the transient heat transfer of a truck drum brake system cooldown at constant driving speed.

A Fully Coupled, 6 Degree-of-Freedom, Aerodynamic and Vehicle Handling Crosswind Simulation using the DrivAer Model

In a real-world environment, a vehicle on the road is subjected to a range of flow yaw angles, the most severe of which can impact handling and stability. A fully coupled, six degrees-of-freedom CFD and vehicle handling simulation has modelled the complete closed loop system. Varying flow yaw angles are introduced via time dependent boundary conditions and aerodynamic loads predicted, whilst a handling model running simultaneously calculates the resulting vehicle response. Updates to the vehicle position and orientation within the CFD simulation are achieved using the overset grid method. Using this approach, a crosswind simulation that follows the parameters of ISO 12021:2010 (Sensitivity to lateral wind - Open-loop test method using wind generator input), was performed using the fastback variant of the DrivAer model. Fully coupled aerodynamic and vehicle response was compared to that obtained using the simplified quasi-steady and unsteady, one way coupled method.

A New Turboexpansion Concept in a Twin-Charged Engine System

Engines equipped with pressure charging systems are more prone to knock partly due the increased intake temperature. Meanwhile, turbocharged engines when operating at high engine speeds and loads cannot fully utilize the exhaust energy as the wastegate is opened to prevent overboost. The turboexpansion concept thus is conceived to reduce the intake temperature by utilizing some otherwise unexploited exhaust energy. This concept can be applied to any turbocharged engines equipped with both a compressor and a turbine-like expander on the intake loop. The turbocharging system is designed to achieve maximum utilization of the exhaust energy, from which the intake charge is over-boosted. After the intercooler, the turbine-like expander expands the over-compressed intake charge to the required plenum pressure and reduces its temperature whilst recovering some energy through the connection to the crankshaft.

A Percipient Analysis of Jaguar I-PACE Electric Vehicle Energy Consumption Using Big Data Analytics

Vehicle efficiency and range, along with the DC charging speed, are deemed as the most important criteria for an electric vehicle currently. The electric vehicle energy consumption is impacted by the change in temperature along with the driving style and average speed of a customer, all other factors being constant. Hence understanding the patterns and impact of different aspects of an EV range & charging speed is crucial in delivering an electric vehicle with robust efficiency across all weather conditions. In this paper we have analysed vehicle parameters of global Jaguar I-PACE customer data. We present and analyse the collated big data of around 50,000+ unique vehicles with a data aggregate of well over 482 million km. In moderate ambient conditions the analysis indicated a good correlation with 50th to 75th percentile drivers’ energy consumption to the EPA label figure.

A Pragmatic Model-Based Product Engineering Process

Complexity of electronics and embedded software systems in automobiles has been increasing over the years. This necessitates the need for an effective and exhaustive development and validation process in order to deliver fault free vehicles at reduced time to market. Model-based Product Engineering (MBPE) is a new process for development and validation of embedded control software. The process is generic and defines the engineering activities to plan and assess the progress and quality of the software developed for automotive applications. The MBPE process is comprised of six levels (one design level and five verification and validation levels) ranging from the vehicle requirements phase to the start of production. The process describes the work products to be delivered during the course of product development and also aligns the delivery plan to overall vehicle development milestones.

Accurate Fuel Economy Prediction via a Realistic Wind Averaged Drag Coefficient

The ultimate goal for vehicle aerodynamicists is to develop vehicles that perform well on the road under real-world conditions. One of the most important metrics to evaluate vehicle performance is the drag coefficient. However, vehicle development today is performed mostly under controlled settings using wind tunnels and computational fluid dynamics (CFD) with artificially uniform upstream conditions, neglecting real-world effects due to road turbulence from wind and other vehicles. Thus, the drag coefficients computed with these methods might not be representative of the real performance of the car on the road. This might ultimately lead engineers to develop design solutions and aerodynamic devices which, while performing well in idealized conditions, do not perform well on the road. For this reason, it is important to assess the vehicle’s drag as seen in real-world environments. An effort in this direction is represented by using the wind-averaged drag.

Active Grille Shutters Control and Benefits in Medium to Large SUV: A System Engineering Approach

Whilst the primary function of the active grille shutters is to reduce the aerodynamic drag of the car, there are some secondary benefits like improving the warm up time of engine and also retaining engine heat when parked. In turbocharged IC engines the air is compressed (heated) in the turbo and then cooled by a low temperature cooling system before going into the engine. When the air intake temperature exceeds a threshold value, the engine efficiency falls - this drives the need for the cooling airflow across the radiator in normal operation. Airflow is also required to manage the convective heat transfer across various components in the engine bay for its lifetime thermal durability. Grill shutters can also influence the aerodynamic lift balance thus impacting the vehicle dynamics at high speed. The vehicle HVAC system also relies on the condenser in the front heat exchanger pack disposing the waste heat off in the most efficient way.

Adding Depth: Establishing 3D Display Fundamentals for Automotive Applications

The advent of 3D displays offers Human-Machine Interface (HMI) designers and engineers new opportunities to shape the user's experience of information within the vehicle. However, the application of 3D displays to the in-vehicle environment introduces a number of new parameters that must be carefully considered in order to optimise the user experience. In addition, there is potential for 3D displays to increase driver inattention, either through diverting the driver's attention away from the road or by increasing the time taken to assimilate information. Manufacturers must therefore take great care in establishing the ‘do’s and ‘don’t's of 3D interface design for the automotive context, providing a sound basis upon which HMI designers can innovate. This paper describes the approach and findings of a three-part investigation into the use of 3D displays in the instrument cluster of a road car, the overall aim of which was to define the boundaries of the 3D HMI design space.

Advances in Experimental Vehicle Soiling Tests

The field of vision of the driver during wet road conditions is essential for safety at all times. Additionally, the safe use of the increasing number of sensors integrated in modern cars for autonomous driving and intelligent driver assistant systems has to be ensured even under challenging weather conditions. To fulfil these requirements during the development process of new cars, experimental and numerical investigations of vehicle soiling are performed. This paper presents the surface contamination of self- and foreign-soiling tested in the wind tunnel. For these type of tests, the fluorescence method is state-of-the-art and widely used for visualizing critical areas. In the last years, the importance of parameters like the contact angle have been identified when designing the experimental setup. In addition, new visualization techniques have been introduced.

Aerodynamic Comparison of Tractor-Trailer Platooning and A-Train Configuration

Modern aerodynamic Class 8 freight tractors can improve vehicle freight efficiency and fuel economy versus older traditional style tractors when pulling Canadian style A- or B-Train double trailer long combination vehicles (LCV's) at highway speeds. This paper compares the aerodynamic performance of a current generation aerodynamic tractor with several freight hauling configurations through computational fluid dynamics evaluations using the Lattice-Boltzmann methodology. The configurations investigated include the tractor hauling a standard 53′ trailer, a platooning configuration with a 30′ separation distance, and an A-Train configuration including two 48′ trailers connected with a dolly converter. The study demonstrates CFD's capability of evaluating extremely long vehicle combinations that might be difficult to accomplish in traditional wind tunnels due to size limitations.

Aerodynamic Drag and Engine Cooling Effects on Class 8 Trucks in Platooning Configurations

The increasing importance of reducing greenhouse gas emissions and the ongoing evolution of vehicle-to-vehicle connectivity technologies have generated significant interest in platooning for commercial vehicles, where two or more vehicles travel in same traffic lane in relatively close proximity. This paper examines the effect of platooning on four increasingly aerodynamic tractor-trailer configurations, using a Lattice Boltzmann based CFD solver. Each platoon consisted of three identical tractor-trailer configurations traveling in the same lane at 65mph. Two different vehicle to vehicle gaps were studied, 5m and 9m, in addition to singleton (solitary) vehicles, representing an effectively infinite gap. Aerodynamic drag for the lead, middle, and trailing vehicle in the platooning configurations were compared to the corresponding single vehicle tractor-trailer configuration.

Aerodynamic Impact of Tractor-Trailer in Drafting Configuration

On-highway tractor-trailer vehicles operate in a complex aerodynamic environment that includes influences of surrounding vehicles. Typical aerodynamic analyses and testing of single vehicles on test track, in wind tunnel or in computational fluid dynamics (CFD) do not account for these real world effects. However, it is possible with simulation and on-road testing to evaluate these aerodynamic interactions. CFD and physical testing of multiple vehicle interactions show that traffic interactions can impact the overall drag of leading and trailing vehicles. This paper will discuss results found in evaluating the effects of separation distances on tractor-trailer aerodynamics in on-road and CFD evaluations using a time-accurate Lattice Boltzmann Method based approach and the ramifications for improving real world prediction versus controlled single vehicle testing.

Aerodynamic Optimization of Trailer Add-On Devices Fully- and Partially-Skirted Trailer Configurations

As part of the United States Department of Energy's SuperTruck program, Volvo Trucks and its partners were tasked with demonstrating 50% improvement in overall freight efficiency for a tractor-trailer, relative to a best in class 2009 model year truck. This necessitated that significant gains be made in reducing aerodynamic drag of the tractor-trailer system, so trailer side-skirts and a trailer boat-tail were employed. A Lattice-Boltzmann based simulation method was used in conjunction with a Kriging Response Surface optimization process in order to efficiently describe a design space of seven independent parameters relating to boat-tail and side-skirt dimensions, and to find an optimal configuration. Part 1 concerns a fully-skirted tractor-trailer system, and consists of an initial phase of optimization, followed by a mid-project re-evaluation of constraints, and an additional period of optimization.

Aerodynamic Performance Assessment of BMW Validation Models using Computational Fluid Dynamics

Aerodynamic performance assessment of automotive shapes is typically performed in wind tunnels. However, with the rapid progress in computer hardware technology and the maturity and accuracy of Computational Fluid Dynamics (CFD) software packages, evaluation of the production-level automotive shapes using a digital process has become a reality. As the time to market shrinks, automakers are adopting a digital design process for vehicle development. This has elevated the accuracy requirements on the flow simulation software, so that it can be used effectively in the production environment. Evaluation of aerodynamic performance covers prediction of the aerodynamic coefficients such as drag, lift, side force and also lift balance between the front and rear axle. Drag prediction accuracy is important for meeting fuel efficiency targets, prediction of front and rear lifts as well as side force and yawing moment are crucial for high speed handling.

Aerodynamic Shape Optimization of an SUV in early Development Stage using a Response Surface Method

In the development of an FAW SUV, one of the goals is to achieve a state of the art drag level. In order to achieve such an aggressive target, feedback from aerodynamics has to be included in the early stage of the design decision process. The aerodynamic performance evaluation and improvement is mostly based on CFD simulation in combination with some wind tunnel testing for verification of the simulation results. As a first step in this process, a fully detailed simulation model is built. The styling surface is combined with engine room and underbody detailed geometry from a similar size existing vehicle. From a detailed analysis of the flow field potential areas for improvement are identified and five design parameters for modifying overall shape features of the upper body are derived. In a second step, a response surface method involving design of experiments and adaptive sampling techniques are applied for characterizing the effects of the design changes.

Aerodynamic Simulation of a Standalone Rotating Treaded Tire

The aerodynamics of a rotating tire can contribute up to a third of the overall aerodynamic force on the vehicle. The flow around a rotating tire is very complex and is often affected by smallest tire features. Accurate prediction of vehicle aerodynamics therefore requires modeling of tire rotation including all geometry details. Increased simulation accuracy is motivated by the needs emanating from stricter new regulations. For example, the upcoming Worldwide harmonized Light vehicles Test Procedures (WLTP) will place more emphasis on vehicle performance at higher speeds. The reason for this is to bring the certified vehicle characteristics closer to the real-world performance. In addition, WLTP will require reporting of CO2 emissions for all vehicle derivatives, including all possible wheel and tire variants. Since the number of possible derivatives can run into the hundreds for most models, their evaluation in wind tunnels might not be practically possible.
