The Ford GT Program Team was allocated just 22 months from concept to production to complete the Electrical and Electronics systems of the Ford GT. This reduced vehicle program timing - unlike any other in Ford's history -- demanded that the team streamline the standard development process, which is typically 54 months. This aggressive schedule allowed only 12 weeks to design the entire electrical and electronic system architecture, route the wire harnesses, package the components, and manufacture and/or procure all components necessary for the first three-vehicle prototype build.

A Correlation Study between the Full Scale Wind Tunnels of Chrysler, Ford, and General Motors

A correlation of aerodynamic wind tunnels was initiated between Chrysler, Ford and General Motors under the umbrella of the United States Council for Automotive Research (USCAR). The wind tunnels used in this correlation were the open jet tunnel at Chrysler's Aero Acoustic Wind Tunnel (AAWT), the open jet tunnel at the Jacobs Drivability Test Facility (DTF) that Ford uses, and the closed jet tunnel at General Motors Aerodynamics Laboratory (GMAL). Initially, existing non-competitive aerodynamic data was compared to determine the feasibility of facility correlation. Once feasibility was established, a series of standardized tests with six vehicles were conducted at the three wind tunnels. The size and body styles of the six vehicles were selected to cover the spectrum of production vehicles produced by the three companies. All vehicles were tested at EPA loading conditions. Despite the significant differences between the three facilities, the correlation results were very good.

In order to maximize customer satisfaction in today's global market place, the quality of products and services need to be improved continually. Increased focus on quality, with the attendant proliferation of methods and tools, has created the need for a comprehensive framework to guide the selection of the tools. Individuals within an organization need to know what tools are appropriate in a given situation, and when, where and how the knowledge gained from an effort should be documented. In addition, a common nomenclature to convey quality related information to each other would avoid confusion and improve the communication process thus improving the effectiveness and productivity of the organization. This paper integrates tools that have evolved recently with the old tools that have been in use for a number of years.

A Data-Driven Diagnostic System Utilizing Manufacturing Data Mining and Analytics

The wide applications of automatic sensing devices and data acquisition systems in automotive manufacturing have resulted in a data-rich environment, which demands new data mining methodologies for effective data fusion and information integration to support decision making. This paper presents a new methodology for developing a diagnostic system using manufacturing system data for high-value assets in automotive manufacturing. The proposed method extends the basic attributes control charts with the following key elements: optimal feature subset selection considering multiple features and correlation structure, balancing the type I and type II errors in decision making, on-line process monitoring using adaptive modeling with control charts, and diagnostic performance assessment using shift and trend detection. The performance of the developed diagnostic system can be continuously improved as the knowledge of machine faults is automatically accumulated during production.

A Prediction Model of RON Loss Based on Neural Network

The RON(Research Octane Number) is the most important indicator of motor petrol, and the petrol refining process is one of the important links in petrol production. However, RON is often lost during petrol refining and RON Loss means the value of RON lost during petrol refining. The prediction of the RON loss of petrol during the refining process is helpful to the improvement of petrol refining process and the processing of petrol. The traditional RON prediction method relied on physical and chemical properties, and did not fully consider the high nonlinearity and strong coupling relationship of the petrol refining process. There is a lack of data-driven RON loss models. This paper studies the construction of the RON loss model in the petrol refining process.

A Review of Spark-Assisted Compression Ignition (SACI) Research in the Context of Realizing Production Control Strategies

This paper seeks to identify key input parameters needed to achieve a production-viable control strategy for spark-assisted compression ignition (SACI) engines. SACI is a combustion strategy that uses a spark plug to initiate a deflagration flame that generates sufficient ignition energy to trigger autoignition in the remaining charge. The flame propagation phase limits the rate of cylinder pressure rise, while autoignition rapidly completes combustion. High dilution within the autoignited charge is generally required to maintain reaction rates feasible for production. However, this high dilution may not be reliably ignited by the spark plug. These competing constraints demand novel mixture preparation strategies for SACI to be feasible in production. SACI with charge stratification has demonstrated sufficiently stable flame propagation to reliably trigger autoignition across much of the engine operating map.

Acoustic Characteristics of Automotive Catalytic Converter Assemblies

An experimental study of the acoustic characteristics of automotive catalytic converters is presented. The investigation addresses the effects and relative importance of the elements comprising a production catalytic converter assembly including the housing, substrate, mat and seals. Attenuation characteristics are measured for one circular and one oval catalytic converter geometry, each having 400 cell per square inch substrates. For each geometry, experimental results are presented to address the effect of individual components in isolation, and in combination with other assembly components. Additional experiments investigate the significance of acoustic paths around the substrate and through the peripheral wall of the substrate. The experimental results are compared to address the significance of each component on the overall attenuation.

Adaptive Nonlinear Model Predictive Cruise Controller: Trailer Tow Use Case

Conventional cruise control systems in automotive applications are usually designed to maintain the constant speed of the vehicle based on the desired set-point. It has been shown that fuel economy while in cruise control can be improved using advanced control methods namely adopting the Model Predictive Control (MPC) technology utilizing the road grade preview information and allowance of the vehicle speed variation. This paper is focused on the extension of the Adaptive Nonlinear Model Predictive Controller (ANLMPC) reported earlier by application to the trailer tow use-case. As the connected trailer changes the aerodynamic drag and the overall vehicle mass, it may lead to the undesired downshifts for the conventional cruise controller introducing the fuel economy losses. In this work, the ANLMPC concept is extended to avoid downshifts by translating the downshift conditions to the constraints of the underlying optimization problem to be solved.

Aerodynamic Investigation of Cooling Drag of a Production Sedan Part 1: Test Results

The airflow that enters the front grille of a ground vehicle for the purpose of component cooling has a significant effect on aerodynamic drag (engine airflow drag). Furthermore, engine airflow is known to be capable of influencing upstream external airflow (interference drag). The combined effect of these phenomena is commonly referred to as cooling drag, which generally contributes up to 10% of total vehicle drag. Due to this coupled nature, cooling drag is difficult to understand as it contains influences from multiple locations around the vehicle. A good understanding of the sources of cooling drag is paramount to drive vehicle design to a low cooling drag configuration. In this work, a production level Lincoln MKZ was modified so that a number of variables could be tested in both static ground and moving ground wind tunnel conditions. All tests were conducted at 80 MPH.

An Investigation of the Simulation of Sintering Distortion in a 316L Part Manufactured Using Bound Metal Deposition 3D Printing

Metal binderjetting (MBJ) and bound metal deposition (BMD) are high throughput additive manufacturing process that have the potential to meet the needs of automotive volume production. In many cases, these processes require a sintering post-process to meet final dimensions. Because the sintering stage is performed free standing (i.e. without the use of tooling) and can involve up to a 20% dimensional change from green part to the final part shape, part distortion can be a concern. In this study, the sintering stage of a bridge geometry was simulated under different parameter settings using a Finite Element Analysis. The sensitivity of the simulation to various process parameter inputs was examined. Physical parts were then produced in 316L using a bound metal deposition and sintering process and compared to prediction. The sintering simulation indicated good agreement with experiment for some dimensions but highlighted the need for additional analysis.

An Optimization Model for Reallocating Stamped Parts

We describe an optimization model developed by Ford Motor Company to reallocate stamped parts between facilities when business conditions change. How can the business meet new targets when demand starts to exceed existing capacity? Likewise, how can it respond when demand is lower than expected? Sometimes the business can reduce costs by transferring production to a different location or by outsourcing parts. We describe in this paper how mathematical optimization can identify solutions that balance both logistical and outsourcing costs. We explain the algorithm and demonstrate with a small example how it recommends sourcing plans that minimize cost.

Architectural Challenges of an Electrical Distribution System in Prototype HEVs

Hybrid Electric Vehicle (HEV) prototypes are based off production platforms. Several new systems are added to the vehicle, either to perform hybrid functions or to support them and enhance vehicle performance and fuel economy. All these systems are electrically connected in the vehicle with overlay wiring harnesses. Architecture of overlay wiring harness for the HEV requires identification of new systems and working out their electrical connectivity requirements. This dictates the level of changes required in the vehicle electrical system. Harnesses are built based on the circuit design and location of these systems in the vehicle. EMI requirements, routing and packaging challenges are resolved during the overlay process and testing of the prototype. This paper presents the process of harness design, its architecture and integration challenges in the vehicle.

Automated Migration of Legacy Functions and Algorithms to Model Based Design

Automotive companies have invested a fortune over the last three decades developing real-time embedded control strategies and software to achieve desired functions and performance attributes. Over time, these control algorithms have matured and achieved optimum behavior. The companies have vast repositories of embedded software for a variety of control features that have been validated and deployed for production. These software functions can be reused with minimal modifications for future applications. The companies are also constantly looking for new ways to improve the productivity of the development process that may translate into lower development costs, higher quality and faster time-to-market. All companies are currently embracing Model Based Design (MBD) tools to help achieve the gains in productivity. The most cost effective approach would be to reuse the available legacy software for carry-over features while developing new features with the new MBD tools.

This paper discusses the technical importance of measuring disc brake caliper stiffness, seal performance, and fluid displacement. The paper then presents a method for measuring brakes and calculating these parameters during routine friction dynamometer testing. Finally, results of this testing from multiple production calipers are presented and discussed.

This paper highlights and discusses the development and deployment of an enterprise-level tool infrastructure that fits into the production build environment of Ford Motor Company. A particular focus is on navigating bottlenecks and pitfalls that arise with the adoption of a model-based software development process. This includes provisions to support centralized data and architecture artifact management (including version control across the lifecycle of the software), support to integrate and manage legacy software artifacts, support to archive and bookshelf development milestones, and last but not least, built-in intelligence to spot potential sources of software defects early in the development stage.

Characterization Spray and Combustion Processes of Acetone-Butanol-Ethanol (ABE) in a Constant Volume Chamber

Recent research has shown that butanol, instead of ethanol, has the potential of introducing a more suitable blend in diesel engines. This is because butanol has properties similar to current transportation fuels in comparison to ethanol. However, the main downside is the high cost of the butanol production process. Acetone-butanol-ethanol (ABE) is an intermediate product of the fermentation process of butanol production. By eliminating the separation and purification processes, using ABE directly in diesel blends has the potential of greatly decreasing the overall cost for fuel production. This could lead to a vast commercial use of ABE-diesel blends on the market. Much research has been done in the past five years concerning spray and combustion processes of both neat ABE and ABE-diesel mixtures. Additionally, different compositions of ABE mixtures had been characterized with a similar experimental approach.

Characterization of Flow Drill Screwdriving Process Parameters on Joint Quality

A state of the art proprietary method for aluminum-to-aluminum joining in the automotive industry is Resistance Spot Welding. However, with spot welding (1) structural performance of the joint may be degraded through heat-affected zones created by the high temperature thermal joining process, (2) achieving the double-sided access necessary for the spot welding electrodes may limit design flexibility, and (3) variability with welds leads to production inconsistencies. Self-piercing rivets have been used before; however they require different rivet/die combinations depending on the material being joined, which adds to process complexity. In recent years the introductions of screw products that combine the technologies of friction drilling and thread forming have entered the market. These types of screw products do not have these access limitations as through-part connections are formed by one-sided access using a thermo-mechanical flow screwdriving process with minimal heat.

For the purpose of lessening fuel consumption, engine noise, shift jerk and clutch friction work in the shift process of Automatic Mechanical Transmission (AMT), a fuzzy-bang bang dual mode control strategy for engine rotate speed is put forward in this paper, which takes the advantages of time optimal control and fuzzy control. The combined control strategy is applied to the shift process control of AMT test minibus named SC6350 and proved to be successful by the experimental results.

Comparison of Analytically and Experimentally Obtained Residual Fractions and NOX Emissions in Spark-Ignited Engines

Using a fast-sampling valve, residual-fraction levels were determined in a 2.0L spark-ignited production engine, over varying engine operating conditions. Individual samples for each operating condition were analyzed by gas-chromatography which allowed for the determination of in-cylinder CO and CO2 levels. Through a comparison of in-cylinder measurement and exhaust data measurements, residual molar fraction (RMF) levels were determined and compared to analytical results. Analytical calculations were performed using the General Engine SIMulation (GESIM) which is a steady state quasi-dimensional engine combustion cycle simulation. Analytical RMF levels, for identical engine operating conditions, were compared to the experimental results as well as a sensitivity study on wave-dynamics and heat transfer on the analytically predicted RMF. Similarly, theoretical and experimental NOx emissions were compared and production sensitivity on RMF levels explored.

Comparison of the Performance and Cost Properties of Automatic Transmission and Four Wheel Drive Transfer Case Planetary Carriers

There is continued demand for cost and weight reduction as well as for improved process control in the production of P/M planetary carriers. After a brief review of sinter brazing as the primary process for the joining of P/M carrier components, capacitor discharge (CD) welding is introduced as a promising alternative. The processing of carriers by CD welding is described and the possibilities of advanced process control offered by this technology are reviewed. Subsequently, the micro-structure and mechanical properties of CD welded carriers are analyzed. Actual application validation data for ultimate and torsional fatigue as well as ultimate axial loading are presented for a two piece carrier produced from a P/M body and a stamped sheet metal spider as launched in the Ford Motor Company 5R55 transmission. Finally the processes of sinter-brazing and CD welding are compared, specifically the mechanical performance and manufacturing costs.
