248mm Elliptical Torque Converter from DaimlerChrysler Corporation

The need for efficient space utilization has provided a framework for the design of a 248mm family of torque converters that supports a wide choice of engine and transmission combinations. The axial length of the part and its weight have been substantially reduced while the performance range has been broadened without degradation of efficiency. The new converter operates in an expanded slipping clutch mode. It significantly contributes to the performance and fuel economy improvements of related vehicles. To meet the cost target, the comprehensive lineup and the resulting complexity have required a high level of component interchangeability. During the design phase, the manufacturing core competencies were scrutinized and process redundancies eliminated, both resulting in optimization of material selection and applicable technology.

A Comparison of Gas Chromatography-Based Methods of Analyzing Hydrocarbon Species

Gas chromatographic methods for analyzing hydrocarbon species in vehicle exhaust emissions were compared in terms of their collection efficiency, detection limit, repeatability and number of species detected using cylinder gas and tailpipe emission samples. The main methods compared were a Tenax cold trap injection (TCT) method (C5-C12 HCs) and a cold trap injection (CTI) method (C2-C4 HCs; C5-C12 HCs). Our own direct (DIR) method was used to confirm the collection efficiencies. Both methods yielded good results, but the CTI method showed low collection efficiency for some C2-C4 HCs. Measurement of individual species is needed with this method for accurate analysis of tailpipe emissions. Both the CTI method and the TCT method combined with the DIR method for determining C2-C4 HCs yielded nearly the same ozone specific reactivity values for the NMHC species analyzed.

A Computerized Optimization Method Of Engine Mounting System

This paper presents a method for optimization design of an engine mounting system subjected to some constraints. The engine center of gravity, the mount stiffness rates, the mount locations and/or their orientations with respect to the vehicle can be chosen as design variables, but some of them are given in advance or have limitations because of the packaging constraints on the mount locations, as well as the individual mount rate ratio limitations imposed by manufacturability. A computer program, called DynaMount, has been developed that identifies the optimum design variables for the engine mounting system, including decoupling mode, natural frequency placement, etc.. The degree of decoupling achieved is quantified by kinetic energy distributions calculated for each of the modes. Several application examples are presented to illustrate the validity of this method and the computer program.

A Data Analysis Approach to Understand the Value of a Damping Treatment for Vehicle Interior Sound

An in-vehicle study was conducted to understand how damping treatments on the floor of a vehicle affect the interior sound in the vehicle. Three differently formulated damping treatments were tested on three similar sport utility vehicles for this purpose. Numerous on-road sound and vibration data were collected under different operating conditions, and were reduced to understand the value of the damping treatment in controlling interior noise caused by powertrain and rolling-tire/road interaction. The paper discusses different data analysis procedures that were used in this study to understand whether there is a damping treatment that performs better than others in spite of variances in test vehicles, and still minimize the adverse influence of other variables that are related to the vehicle performance variation itself.

A Design Study to Determine the Impact of Various Parameters on Door Acoustics

Once the design of a door sheetmetal and accessories is confirmed, the acoustics of the door system depends on the sound package assembly. This essentially consists of a watershield which acts as a barrier and a porous material which acts as an absorber. The acoustical performance of the watershield and the reverberant sound build-up in the door cavity control the performance. This paper discusses the findings of a design study that was developed based on design of experiments (DOE) concepts to determine which parameters of the door sound package assembly are important to the door acoustics. The study was based on conducting a minimum number of tests on a five factor - two level design that covered over 16 different design configurations. In addition, other measurements were made that aided in developing a SEA model which is also compared with the findings of the results of the design study.

A Fully Variable Mechanical Valvetrain with a Simple Moving Pivot

A continuously variable lift, duration and phase mechanical lift mechanism is described, as applied to the intake valvetrain of a SOHC, 4-valve per cylinder, four-cylinder production engine. Improvements in fuel economy were sought by reduction of pumping losses and improved charge preparation, and optimization of WOT torque was attempted by variation of intake valve closing angle. Adjustment of the mechanism is achieved by movement of the pivot shaft for the rocker arms. The relationship between lift, duration and phase is predetermined at the design stage, and is fixed during operation. There is considerable design flexibility to achieve the envelope of lift curves deemed desirable. The operation of the mechanism is described, as are the development procedure, testing with fixed cams, some cycle simulation, friction testing on a separate rig and dyno testing results for idle, part load and WOT.

A Graduated Assessment of a Sprayable Waterborne Damping Material as a Viable Acoustical Treatment

Damping treatments have been used in reducing structure-borne noise in vehicles for many years. Although sheet based heat bondable mastic products (often called melt sheets) are quite common in the industry, sprayable products have several advantages and have been cited in the literature. This paper discusses findings of numerous structure-borne noise studies that were conducted on sprayable materials with different base-chemistries. The analyses show that a waterborne product is the most advantageous damping treatment in an automotive assembly process. The results also reveal that application of this product provides effective damping treatment as well as reduces structurally radiated noise.

A Loss Analysis Design Approach to Improving Torque Converter Performance

This paper describes the relationship between the design parameters used to define the geometry of an automotive torque converter and the resultant efficiency in relation to the internal flow characteristics. Taking the turbine bias angle and the contraction ratio of the pump flow passage as specific examples, the effects of each design parameter on the internal flow characteristics and the occurrence of loss were analyzed. A three-dimensional viscous flow analysis code was used in the numerical computation procedure and a method developed independently by the authors was used in the loss analysis. The flow near the wall was visualized experimentally using a technique resembling the so-called oil film method. The visualized results showed good qualitative agreement with the numerical analysis results.

A Lubrication Analysis of Multi Link VCR Engine Components using a Mixed Elasto-Hydrodynamic Lubrication Theory Model

Research is under way on an engine system [1] that achieves a variable compression ratio using a multiple-link mechanism between the crankshaft and pistons for the dual purpose of improving fuel economy and power output. At present, there is no database that allows direct judgment of the feasibility of the specific sliding parts in this mechanism. In this paper, the feasibility was examined by making a comparison with the sliding characteristics and material properties of conventional engine parts, for which databases exist, and using evaluation parameters based on mixed elasto-hydrodynamic (EHD) lubrication calculations. In addition, the innovations made to the mixed EHD calculation method used in this study to facilitate calculations under various lubrication conditions are also explained, including the treatment of surface roughness, wear progress and stiffness around the bearings.

A Method for Predicting Connecting Rod Bearings Reliability Based on Seizure and Wear Analysis

Maintaining reliability of the connecting rod bearing is a very important subject, and the following is a problem that needs to be overcome. Predicting reliability has generally depended on minimum oil film thickness (M.O.F.T), but recently, the engines of passenger cars which have greater power and speed potential than conventional ones are sometimes run beyond their M.O.F.T. limit (a degree of roughness around the crank shaft's axis.) In such a case, it is so difficult to predict reliability according to M.O.F.T., that we need a new index which directly shows seizure and wear. For this purpose, we found that the crank shaft pin temperature can be a key cause of seizure and wear according to an analysis of the relationship between its temperature and the seizure and wear caused intentionally. Using this method, we confirmed that the combination of bearing and crank shaft materials is very important for preventing seizure and wear.

A Model for On-Line Monitoring of In-Cylinder Residual Gas Fraction (RGF) and Mass Flowrate in Gasoline Engines

In a gasoline engine, the unswept in-cylinder residual gas and introduction of external EGR is one of the important means of controlling engine raw NOx emissions and improving part load fuel economy via reduction of pumping losses. Since the trapped in-cylinder Residual Gas Fraction (RGF, comprised of both internal, and external) significantly affects the combustion process, on-line diagnosis and monitoring of in-cylinder RGF is very important to the understanding of the in-cylinder dilution condition. This is critical during the combustion system development testing and calibration processes. However, on-line measurement of in-cylinder RGF is difficult and requires an expensive exhaust gas analyzer, making it impractical for every application. Other existing methods, based on measured intake and exhaust pressures (steady state or dynamic traces) to calculate gas mass flowrate across the cylinder ports, provide a fast and economical solution to this problem.

A Multiple Order Conformability Model for Uniform Cross-Section Piston Rings

This paper examines the conformability of elastic piston rings to a distorted cylinder bore. Several bounds are available in the literature to help estimate the maximum allowable Fourier coefficient in a Fourier expansion of bore distortion: the analytically derived bounds in [7] and [8], and the semi-empirically derived bounds discussed in [9]. The underlying assumptions for each set of analytic bounds are examined and a multiple order algorithm is derived. The proposed algorithm takes account of multiple orders of distortion at once. It is tested with finite element (FE) data and compared to the classical bound approach. The results indicate that the bounds in [7] are compatible with linear elasticity theory (LET), whereas the bounds in [8] are not. Furthermore, numerical evidence indicates that the present multiple order algorithm can predict seal breaches more accurately than either of the other analytic bounds.

Nissan has developed a new GA16DE engine for use in the new 1991 Sentra. The major development aims for this engine were to achieve ample torque at low to intermediate engine speed and smooth throttle response. These aims, of course, had to be compatible with good fuel economy, quietness, maintenance-free operation and high reliability. In addition, It was necessary to achieve a compact package size despite the twin-cam design. All of those objectives have been attained through the use of a super-long and aerodynamic intake system, variable valve timing control, a low friction, maintenance-free, direct acting valve system, dual direction fuel injectors, and a two-stage cam drive system. This paper discuss the major development objectives, basic engine structure and principal component parts.

A New Approach to Developing a More Efficient Torque Converter Stator

A flatter design is becoming increasingly important for reducing torque converter axial size and weight. The conventional stator design method, in which the blade profile is geometrically determined and flow analysis of the profile may give some valuable information, is no longer sufficient for achieving efficient flow turning in the short axial length of flat torque converters. Here, after a brief review of the conventional design approach, an inverse design method is introduced, which yields a blade profile solution for a prescribed favorable velocity distribution along the blade. The performance improvement with this procedure has been demonstrated experimentally.

There has been a growing need to develop more compact automatic transmissions with a greater number of speeds for better fuel economy and better driveability. This study investigated a method for determining suitable planetary gear trains for today's transmissions. A computer program has been developed for application to five-speed transmissions consisting of two planetary gearsets. By analyzing various gear train possibilities, the program can identify which gearsets are suitable for different conditions, including the number of speeds, the number of binding elements, topological suitability and other factors.

In this situation where good design quality is required of every product, the authors have developed a CAD/CAM system which makes it possible to create good and accurate designs by translating designers' ideas directly and quickly into high quality CAD models, a capability that has long been desired. With this high performance system, freely formed curves and surfaces can be easily manipulated with a man-machine interface familiar to industrial designers accutomed to the conventional design process. The system also integrates photo-realistic rendering, stereography and NC milling machines for verifying differences between the realized shape and the image in the designer's mind.

A New Method for Obtaining FRF of a Structure in Area Where Impact Hammer Cannot Reach

The Frequency Response Function (FRF) is a fundamental component to identifying the dynamic characteristics of a system. FRF's have a significant impact on modal analysis and root cause analysis of NVH issues. In most cases the FRF can be easily measured, but there are instances when the measurement is unobtainable due to spatial constraints. This paper outlines a simple experimental method for obtaining a high quality input-output FRF of a structure in areas where an impact hammer can not reach during impact testing. Traditionally, the FRF in such an area is obtained by using a load cell extender with a hammer impact excitation. A common problem with this device is a double hit, that yields unacceptable results.

As a new generation sports car engine to lead the field in the 1990s, a 3.0 liter, 60°V, type 6 cylinder, 4 cam, 24 valve engine (VG30DETT) has been developed to achieve the utmost in high performance levels and reliability. it has been mounted on the new model 300ZX and announced in the North America and Japanese markets. The VG30DETT engine is based on the previous VG30DE engine (the engine mounted on the former model 300ZX designed for the market in Japan). The main components, the major driving and the lubrication systems including such parts as the crank shaft,con-rod, cylinder block, piston, exhaust manifold, and oil pan of the VG30DE were thoroughly reviewed and revised. The VG30DETT engine is the result of redesigning the structure of the engine itself and its parts and components to assure durability under, high-level performance requirements.
